success With<br />

hypermill<br />

The path to setting up a subcontract machine<br />

shop couldn't have been more obscure than the<br />

tale of Ben Goodwin. Three years ago Ben was<br />

well remunerated for his dangerous skills as a<br />

deep sea welder and fabricator, but realising the<br />

danger and relatively short life expectancy, Ben<br />

quit the day job, bought a machining centre and<br />

set up BRG Developments.<br />

With little experience in a machine shop, the<br />

odds were stacked against Ben, who at the<br />

young age of 25 went out and bought a Hurco 3-<br />

axis VM10 machining centre and a suite of lowend<br />

CAM software. Taken on a massive learning<br />

curve, the small business owner is now making<br />

a huge success of his business venture and this is<br />

credit to Ben's vision, drive and also the<br />

subsequent help of OPEN MIND CAM<br />

software. As Ben explains: “I bought the Hurco<br />

and a 3-axis CAM package and even with my<br />

limited machining knowledge at that time, I<br />

quickly realised the first CAM Package I bought<br />

was holding me back. The 3-axis software was<br />

experience, I was getting frustrated with the tool<br />

Günther Wirth (GW) is a manufacturer of PCD,<br />

solid carbide cutting tools and special tools for<br />

international manufacturing industry with its<br />

fleet of over 100 machine tools. For machining<br />

its ultra-precise special tools, the company<br />

depends upon sharpening specialist Vollmer<br />

and its QWD wire erosion machines and Vgrind<br />

160 grinding machine for solid carbide tools.<br />

Founded in 1981, GW has a factory in<br />

Balzheim, Germany, a production site in France<br />

and a branch in India, producing cutting tools<br />

around the clock with Vollmer technology.<br />

Each day, 12,000 tools leave the production<br />

site to service international customers in the<br />

aerospace, medical technology and<br />

turbine/mechanical engineering industries.<br />

Since 1999, Günther Wirth has been using<br />

Vollmer's QWD eroding machines to<br />

manufacture PCD tools. Thanks to the<br />

contactless eroding process, the PCD can be<br />

removed precisely and the tool geometries can<br />

be individually adapted to customer<br />

requirements. The eroding wire also enables<br />

GW to achieve precise sharpening of complex<br />

tool geometries with minimal inside radii, such<br />

as that seen in multi-stage tools.<br />

The tool manufacturer has recently added<br />

the new Vollmer Vgrind 160 to its grinding<br />

machine fleet. The Vgrind is used for the<br />

development and production of solid carbide<br />

special tools. Equipped with an automated<br />

solution, the machine allows round the clock<br />

production.<br />

Presented with the opportunity of supplying<br />

sawing equipment that would drastically<br />

reduce cutting times of even the very hardest<br />

stainless steel materials whilst<br />

simultaneously extending blade life, Prosaw<br />

rose to the challenge and after extensive<br />

research, developed a startling new sawing<br />

system.<br />

support ROHM’s own design SKB clamping<br />

jaw inserts offering very high holding forces<br />

can be realized with a reduced force and low<br />

material loss. They also engage with the vice<br />

body and workpiece more cost-effectively<br />

because the ‘stamping and clamping’<br />

associated with conventional jaw inserts is<br />

done in one operation – saving the stamping<br />

station completely.<br />

the issue that clamping solutions for the gearcutting<br />

sector are individual and have very<br />

been extended with the arrival of the new V-<br />

Type turning inserts with an innovative ML<br />

For sliding head turning shops that are<br />

running lights-out production, there's a<br />

multitude of variables that can stop<br />

Very Low Friction (VLF) guide bushes.<br />

Anyone familiar with running a sliding<br />

its largest<br />

energy chain<br />

igus, the motion plastics specialist, has<br />

launched triflex TRLF.125, extending the<br />

TRLF family to include its largest 125mm<br />

nominal diameter e-chain, in addition to<br />

existing 65, 87.5 and 100mm internal<br />

diameter sizes. These TRLF energy chains are<br />

ideally suited for robotics and other<br />

applications that require electrical power<br />

cables, data cables and hoses to remain<br />

secure and protected during multi-axis<br />

movement. With this new 125mm size, even<br />

stiff or large hoses, or indeed large numbers<br />

of individual cables, can be inserted quickly<br />

and easily, reducing labour costs and<br />

assembly time.<br />

The mechanical design of TRLF has three<br />

internal chambers to separate power, data<br />

and hoses and ensure reliable guidance while<br />

avoiding damage during torsional<br />

movement. The design provides a defined<br />

bend radius and a maximum torsion of<br />

approximately +/- 200 degrees per metre of<br />

chain.<br />

To add or remove cables or hoses, each<br />

link can be opened manually or by<br />

screwdriver to facilitate rapid filling,<br />

modification or maintenance. As the TRLF<br />

system does not utilise any internal steel<br />

cables or spring elements, additional links<br />

can be easily added or removed via a simple<br />

ball and socket joint. igumid G material is<br />

used in the TRLF chain to provide strength,<br />

GET MORE FIBRE<br />

There is no denying the shift towards the<br />

use of laser cutters based on fibre, rather<br />

than CO2 technology, particularly for<br />

thinner sheet. The reasons are clear to see,<br />

as Irish subcontractor Inishowen<br />

Engineering can testify: the company<br />

reports an increase in laser cutting speed of<br />

20% when processing mild steel sheet up to<br />

4 mm thick using its new Bystronic fibre<br />

laser profiling centre. The machine is a<br />

direct replacement for the company’s<br />

previous 6kW CO2 model – also supplied<br />

by Bystronic.<br />

Michael McKinney, Inishowen<br />

Engineering’s managing director, says: “We<br />

have a policy of regularly replacing our<br />

production machines and when our 2007<br />

CO2 laser machine came up for renewal,<br />

fibre technology was the obvious choice. It<br />

not only cuts thinner material significantly<br />

faster, but costs less to run and service, so<br />

we will enjoy financial savings for years to<br />

come.”<br />

The power output rating of fibre laser<br />

cutters has been escalating rapidly since<br />

these machines first emerged on the<br />

marketplace, and this trend shows no sign<br />

of abating. For instance, to increase the<br />

speed with which sheet metal parts can be<br />

produced on ByStar laser cutting machines<br />

from Bystronic, the Swiss manufacturer has<br />

just introduced a new 10kW fibre laser, the<br />

previous maximum power being 6kW.<br />

Compared with the industry-standard<br />

4kW fibre laser, the 10kW source increases<br />

cutting speed by a factor of up to four. The<br />

greatest speed benefits are achieved in<br />

material thicknesses between 3 and 12mm,<br />

although the high power also enables<br />

productive cutting of sheet thicknesses up<br />

to 30mm.<br />

To integrate the 10kW fibre laser source<br />

optimally into the ByStar platform,<br />

Bystronic has produced a new cutting head.<br />

This incorporates a so-called ‘Spot Control’<br />

function, which automatically shapes the<br />

laser beam and adapts the focal point.<br />

Another manufacturer highlighting the<br />

growing a preference for fibre laser<br />

solutions is Harlow-based Young & Woods,<br />

where a Platino fibre laser 2.0 from Prima<br />

Power has recently arrived.<br />

“We consider that investing in the best<br />

available machinery pays major dividends<br />

in terms of equipment reliability and both<br />

the quality and volume of our output,”<br />

explains director Alan Lee. “In addition to<br />

being extremely efficient and flexible, our<br />

new Platino fibre laser 2.0 laser profile<br />

machine is very easy to use. Also, we have<br />

been impressed by the range of materials<br />

that the machine is able to cut, which has<br />

opened-up several new markets.”<br />

Of course, to complement the extra<br />

speed offered by fibre-based machines,<br />

many shops are also opting for automation.<br />

A case in point can be seen at Staffordbased<br />

Alpha Manufacturing, a 100+<br />

employee precision sheet metal fabricator,<br />

which has ordered a Trumpf TruLaser 3030<br />

fibre laser profiling centre to form a pivotal<br />

workstation in the company’s new £1<br />

million Stopa automated material handling<br />

and storage system.<br />

“The selection of the TruLaser 3030 fibre<br />

laser with loading automation was made<br />

based on the machine’s ability to handshake<br />

with Stopa and optimally integrate with the<br />

tower system, which made it our preferred<br />

choice over other machines we considered,”<br />

explains operations director Paul Clews.<br />

For over three decades, Stopa and<br />

Trumpf have been working together as<br />

global partners. At Alpha Manufacturing,<br />

the Stopa system will feed sheets to the new<br />

TruLaser 3030 fibre laser and existing<br />

Trumpf TruMatic 6000 punch-laser<br />

combination machine to help facilitate lean<br />

manufacturing, boost production capacity<br />

and promote lights-out operations.<br />

Investment levels are also high in the<br />

latest laser cutting machinery for tube. As<br />

for instance, there has been significant<br />

investment in a new Yamazaki Mazak 3D<br />

Fabri Gear 400 tube laser cutter, the first<br />

machine of its kind to be sold in the UK.<br />

The 3D Fabri Gear 400 delivers the<br />

capacity to cut regular and irregular 3D<br />

structured sections, including H, I and L<br />

beams, as well as square and round pipes<br />

and tubes up to 8,000mm in length and<br />

406mm in diameter. Crucially, the new<br />

purchase has already helped accelerate<br />

cycle times by 30%.<br />

“Purchasing the Fabri Gear 400 was the<br />

next logical step for the business, and we<br />

are delighted to be the first company in the<br />

UK to offer such a high level of precision<br />

laser cutting,” says managing director Jon<br />

Day. “We were increasingly finding that the<br />

market was demanding the capability to<br />

machine larger, more complex work, along<br />

with bevelling and tapping, which is quite a<br />

specialist area.”<br />

Waterjet cutting is another profiling<br />

technology that continues to prove popular.<br />

At Oldham-based Hopwood Gear Ltd, for<br />

example, a twin-head waterjet machine<br />

from Kerf Developments has recently been<br />

installed. The machine was selected follow<br />

a decade of reliable performance from an<br />

oxy-propane gas cutting machine that was<br />

also supplied by Kerf.<br />

The evolving face of gear manufacture<br />

today sees Hopwood Gear producing more<br />

gears up to 50mm thick from materials such<br />

as aluminium, titanium, plastic, stainless<br />

and mild steels. For profiling these gears,<br />

Hopwood was using a subcontract profiling<br />

company at a cost of up to £5,000 each<br />

month.<br />

“We were spending a lot of money<br />

getting gear profiles cut, and the quality<br />

was indifferent,” states managing director<br />

Cory Hopwood. “The supply was regularly<br />

outside our tolerance band and the gears<br />

were often tapered where the waterjet<br />

wasn’t cutting at 90°. As soon as we heard<br />

Kerf had a waterjet machine, we spoke to<br />

them and they were confident the cut<br />

quality and precision of the Kerf Optima<br />

would solve all our issues. We trust Kerf<br />

implicitly, so we bought the Optima 420<br />

waterjet machine, and haven’t looked back<br />

since.”<br />

From an economic standpoint,<br />

Hopwood Gear estimates that £2,000 of the<br />

£5,000 monthly cost of profile cutting was<br />

actually material cost. So, by purchasing the<br />

Kerf Optima and acquiring the material<br />

direct from the stockholder, the company<br />

has reduced its subcontract costs by £3,000<br />

each month.<br />

UK’S FIRST 10KW LASER NOW IN PRODUCTION<br />

One of the leading sheet metal sub-contractor<br />

Accurate Laser Cutting has announced a<br />

£700,000 investment in the U.K’s first 10kW<br />

fiber laser.<br />

With its phenomenal processing speeds<br />

and newly improved processing capabilities,<br />

the 10kW Bystronic ByStar cutting system<br />

sets a new benchmark in laser cutting &<br />

represents their second major investment in a<br />

Bystronic fiber laser in eighteen months.<br />

The high performance equipment is<br />

capable of laser cutting aluminium &<br />

stainless steel up to 30mm thick, mild steel<br />

up to 25mm, 15mm brass & 12mm copper. It<br />

can also clean cut mild steel up to 15mm<br />

thick, which is beneficial to customers who<br />

require an oxidation free edge on their parts.<br />

“Nitro-cutting offers so much more to our<br />

customers.” explains company director Jon<br />

Till. “Previously, our ability to clean cut mild<br />

steel was limited to 3mm using our CO2<br />

equipment. To now have the capability of<br />

five times that thickness is an incredible<br />

improvement & a major benefit to customers<br />

who require further secondary operation<br />

processes.”<br />

This latest investment completely<br />

replaces their CO2 cutting equipment at their<br />

West Midlands manufacturing premises.<br />

Their laser cutting facility is now fully<br />

equipped with two state-of-the-art Bystronic<br />

fiber lasers; one 6kW BySprint 4m x 2m &<br />

their latest investment, a 10kW ByStar 3m x<br />

1.5m system.<br />

“Following the success of replacing our<br />

first CO2 laser with a 6kW fiber laser in 2015,<br />

the move to upgrade our second CO2 was<br />

inevitable.” explained company director<br />

Steve Morgan. As soon as we heard whispers<br />

of a 10kW fiber laser being developed by<br />

Bystronic, we knew it was only a matter of<br />

time before we had an all fiber line-up.”<br />

Its powerful 10kW output allows for<br />

accelerated cutting speeds & is expected to<br />

provide a welcome boost to capacity on the<br />

shop floor. “In our view, having the best<br />

technology equals the best service. With<br />

more speed, we have more capacity available<br />

to service our customers with even shorter<br />

lead times & still consistently deliver on<br />

quality & price.” commented Jon Till.<br />

The equipment’s ability to cut thicker<br />

materials is another advantage. “Previously,<br />

fiber lasers performed better on thinner<br />

gauge materials, but with our new 10kW<br />

machine this is no longer the case. For<br />

example, it can process 10mm mild steel just<br />

as fast as our old CO2 could process 5mm,<br />

with excellent cut quality.” With these<br />

improved capabilities, having a complete<br />

fiber line up makes sense. Not only is it more<br />

economical for our business, but it also offers<br />

our customers improved cut quality across<br />

the entire thickness & material range.” he<br />

Another important factor is the fibers<br />

ability to process non-ferrous materials<br />

without causing damage to the machines<br />

resonator. Previously, laser cutting copper &<br />

brass could be quite problematic on a CO2<br />

cutting system due to its reflective<br />

properties, but with fiber technology,<br />

To increase dramatically the speed with<br />

a ByStar Fiber laser cutting machine from<br />

Bystronic, the Swiss manufacturer has<br />

introduced a new 10 kW fibre laser, the<br />

previous maximum power being 6 kW. In a<br />

separate announcement, the ByStar Fiber is<br />

now available with a sheet capacity of 4 m x<br />

2 m in addition to the 3 m x 1.5 m version.<br />

Compared with the industry-standard 4<br />

kW fibre laser, the 10 kW source increases<br />

cutting speed by up to a factor of four. The<br />

greatest speed benefits are achieved in<br />

material thicknesses between 3 and 12 mm,<br />

although the high power also enables<br />

productive cutting of sheet thicknesses up to<br />

30 mm. This will be of benefit to<br />

manufacturers that rely on fibre laser<br />

technology for all their cutting requirements,<br />

to the exclusion of CO2.<br />

To integrate the 10 kW fibre laser source<br />

optimally into the ByStar platform, Bystronic<br />

has designed and produced a new cutting<br />

head. The in-house development<br />

incorporates a so-called Spot Control<br />

function, which automatically shapes the<br />

laser beam and flexibly adapts the focal point<br />

with high precision. Without operator<br />

intervention, cutting quality is optimised<br />

across a broad mix of materials, from thin to<br />

thick, including stainless steel, aluminium,<br />

brass, copper and ferrous metals.<br />

A new laser machine installed at Falcon’s<br />

factory in Stirling is 60% faster than the<br />

company’s current laser, and uses 70% less<br />

power, it has claimed.<br />

Falcon says the reduction in energy usage<br />

will not only help to minimise the lifetime<br />

carbon footprint of its products, but will also<br />

ultimately allow for increased savings to be<br />

passed on to customers.<br />

It expects the investment to<br />

“dramatically” increase the speed of<br />

manufacture of its product line, as well as<br />

enhancing the cut quality, design flexibility<br />

and overall responsiveness to customers..<br />

The Salvagnini L5 is a computercontrolled<br />

fibre laser, using special optical<br />

fibre to carry the beam. It allows for a more<br />

compact design and reduces the regular<br />

maintenance that traditional CO2 lasers<br />

require.<br />

The L5 can process a wider range of<br />

materials, including brass and copper, which<br />

will allow Falcon to be even more responsive<br />

to customer’s requirements.<br />

etg reflects on <strong>2016</strong> and unveils exciting plans…<br />

The Engineering Technology Group (ETG) has<br />

released an overview of its sales performance in<br />

<strong>2016</strong> while providing details of what it<br />

describes as ‘Phase Two’ of a reorganisation<br />

following an appraisal of the business after the<br />

management buy-out (MBO) 18 months ago.<br />

“It has been a challenging year dominated<br />

by Brexit related uncertainty but one that we<br />

have ultimately come out of very well,”<br />

explains Group Managing Director Martin<br />

Doyle.<br />

“Like many we experienced a lull in early<br />

and mid-summer. I think buyers were simply<br />

waiting to see what happened after the<br />

referendum but soon after, when things started<br />

to return to something like normality, we saw<br />

an upturn as confidence returned. Obviously as<br />

Gewefa UK will one of a number of invited<br />

suppliers to be present at the forthcoming<br />

Hurco Europe <strong>2016</strong> Open House.<br />

The event, being held on Tuesday 6th and<br />

showroom in High Wycombe, will feature 9<br />

Hurco machine tools in full operational mode<br />

with a range of key suppliers supporting them<br />

ETG has also announced the completion of<br />

the second phase of a re-structure of the<br />

Division under one roof as it continues to focus<br />

on efficiencies and customer care.<br />

From January 2017, both will now be located<br />

on the Wellesbourne site in Warwickshire with<br />

the previous Southam headquarters building<br />

being vacated. The Permanent Trade Show will<br />

be moved in part to Wellesbourne but integral<br />

to creating wider awareness of ETG and its<br />

products, Martin Doyle has also announced<br />

first details of a network of permanent machine<br />

displays located around the UK.<br />

“The needs of manufacturers in geographic<br />

areas are quite different and we will be<br />

reflecting this in the type of demonstrations we<br />

will be creating,” he explains.<br />

“We plan to be located on the South Coast<br />

and in the South West, Midlands, North West<br />

and North East. Engineering differs in these<br />

regions – aerospace, automotive, oil and gas -<br />

and our choice of demonstration machines will<br />

reflect this. Not forgetting of course the allimportant<br />

general sub contract sector that is still<br />

a major part of what we offer.<br />

Martin Doyle has announced that ETG is<br />

already in the process of signing an exclusive<br />

deal with the largest apprenticeship provider in<br />

the UK. It is also establishing relationships with<br />

likeminded associates within the industry to<br />

create up to half a dozen permanent regional<br />

demonstration facilities which will also act as a<br />

focus for customer training hubs and technical<br />

apprentice schools.<br />

“A key part of what we offer at ETG relates<br />

to maintaining on-going relationships with<br />

customers,” adds Martin. “Training support is<br />

all important and we will be offering this via<br />

our regional hubs, embracing controls and<br />

machine operation and CAD/CAM expertise,<br />

replicating real time and educational scenarios.<br />

“We approach 2017 with optimism and<br />

some very exciting plans,” he concludes. “We<br />

are an optimistic company and look forward to<br />

converting our plans into reality in the coming<br />

12 months,” he concludes.<br />

new lights shine on citizen’s<br />

latest technology<br />

Citizen <strong>Machinery</strong> has replaced its showroom<br />

lighting with the latest Waldmann Lighting<br />

Acaneo Highbay Luminaire LED system that<br />

not only provides glare-free lighting across the<br />

whole working area but also has enabled the<br />

previous nine 400 watt units to be replaced with<br />

energy saving 160 watt LEDs. In addition, the<br />

new system will reduce maintenance costs with<br />

an LED life of 60,000 hours as against the<br />

previous mercury based system which involved<br />

annual replacement.<br />

Said Managing Director Geoff Bryant:<br />

“Waldmann is based about a mile from our<br />

offices in Bushey and is already a supplier to<br />

Citizen for its machine lighting. The company<br />

had taken a stand at MACH <strong>2016</strong> at the NEC in<br />

April when I recognised the name as I walked<br />

past. This coincided with our plans to upgrade<br />

our air conditioning and lighting at our<br />

headquarters and led to quotations and order<br />

placement very soon after the show.”<br />

The Highbay units are flush fitted to the 8 m<br />

high ceiling of the showroom and as<br />

Waldmann’s Managing Director Peter Young<br />

said: “The massive advantage of the Acaneo<br />

system is that once installed you never really<br />

notice it. It is bright, but with the patented lens<br />

arrangement it is virtually free from shadow<br />

and glare.”<br />

To this Citizen’s Sales Director Darren<br />

Wilkins added: “This is ideal in a working<br />

environment such as when machines are being<br />

set however, we have already noticed how<br />

customers seem more relaxed and are more<br />

easily able to focus on what is being<br />

demonstrated and discussed.”<br />

Further advantages of the system are that if<br />

power is interrupted or switched–off the system<br />

instantly returns to the normal lighting output.<br />

Payback is predicted to be achieved in around<br />

two years due to lower consumption and the<br />

considerable reduction in service demands.<br />
