We must take action to 

secure all our futures 

According to the Food and Drink 

Federation, there are going to be 

over 170,000 vacancies in the 

food and drink industry between 

2010 and 2020. That’s a big number 

and likely to be mirrored in the other 

industries that the PPMA Group 

members supply equipment to 

and also, of course, in the 

machinery sector itself. The average 

age of skilled people within PPMA 

member companies is rising and 

members are expressing concern 

as to where new skilled people 

are going to come from. I believe 

that part of the answer lies in us helping to ‘grow our own’. 

The change in the fee regime for colleges and universities has 

had the effect of students being more concerned about their 

employability after graduation and ‘employability departments’ are 

widespread. Institutions are judged by prospective students on 

their success in getting leavers into jobs and this situation creates 

opportunities for us as employers. 

There are open ears around the country in faculties keen to develop 

courses to suit employers and specific industries. West Notts College 

has, for instance, developed specialist apprenticeship programmes for 

the corrugated packaging industry and are also working with Boots. Also, 

Lincoln University’s National Centre for Food Manufacture at its 

Holbeach campus has fantastic dedicated facilities for students wishing 

to enter and progress within our industry. The success of these and other 

examples will hopefully encourage other centres to specialise in focussed 

engineering courses to help meet the skills gap across all industries. 

In the case of my company, we have worked with Southampton 

Solent University’s department of Maritime and Technology to get 

to know engineering students during their final year by sponsoring 

projects. Getting to know students via their projects can tell you 

far more about them than a short interview and we have two 

excellent recruits in post now as a result. 

It’s positive for all parties if the work done in the project then 

leads to real product improvements too. 

Stephen Holroyd was the recipient of the Outstanding 

Achievement award at this year’s PPMA Group Awards and in his 

acceptance speech, he urged the PPMA and its members to take 

on more apprentices and to lobby government for more action on 

attracting young people to the sector. He’s absolutely right of 

course and this, and engagement with colleges and universities is 

very much on the PPMA radar. Hopefully there will be more and 

more Processing, Packaging and Automation courses appearing 

around the country but don’t wait for us – tie up with your local 

engineering college or university and start to customise the 

employees you need for the future, today.

Family firm celebrates 

golden achievements 

Vacuum pump, blower and 

vacuum systems manufacturer 

Busch is celebrating its 50th 

anniversary this year with a 

series of customer focused 

events at facilities around the 

globe. 

The UK celebrations took 

place in the summer, centring 

around the company’s Crewe 

manufacturing facility. 

Members of the Busch family, 

including Dr Karl Busch with 

his wife Ayhan and the UK 

management team were joined 

by more than 120 customers 

and key suppliers as well as 

former Busch employees for a 

VIP reception and tour. This 

was followed by a dinner with 

Apprentice star Karren Brady 

as special guest speaker. 

“We wanted to mark the 

anniversary with the people 

who have made us so 

successful over the years – 

our customers,” said Ian 

Graves, managing director at 

Busch (UK). “Over the last 

twelve months we have 

continued with the investment 

programme at the Crewe 

manufacturing facility, 

which began with the 

relocation to new premises 

this summer.” 

UK robot sales take off again 

Despite slower sales of robots 

in quarter one compared to a 

record year last year, robot 

sales for quarter two of 2013 

have accelerated and almost 

matched the level for the 

entire year of 2011. 

In the first quarter of 2013, 

robot sales of 374 units were 

recorded compared to 912 in 

the second. The half year 

figures were 1286 robots sold 

compared with the 2000 

robots recorded in 2012.

Union certification service for 

exports to Russia, Belarus 

and Kazakhstan. This 

includes equipment which 

falls under the technical 

regulations covering safety of

and electromagnetic 

compatibility (EMC). 

Russia is the UK’s fastest 

growing export market and, 

under new rules, machinery 

must gain certification 

before it will be accepted 

into the Customs Union’s 

countries. 

TÜV SÜD provides a 

complete certification 

service, supported by its 

experts in both the UK and 

Russia. The process will 

usually be completed within 

one working week, with such 

a short turnaround time 

allowing machinery 

manufacturers to maximise 

market opportunities and 

meet contractual timescales 

to avoid financial penalties 

for late deliveries. 

In the UK, TÜV SÜD will 

provide local UK factory 

inspection, safety and EMC 

testing to the latest 

standards and the 

compilation of all required 

technical documentation. Its 

experts in Russia will then 

process the technical 

documentation, obtain the 

certification and help with the 

translation of documents into 

the local language.

Guidance to 

help safety 

The Health and Safety 

Executive (HSE) has 

launched new guidance to 

help make it easier for larger 

organisations and businesses 

to understand how to 

manage health and safety. 

The guidance aims to help 

business leaders, owners, 

directors and line managers 

and is split into four key 

sections: 

• Core elements of 

managing for health and 

safety 

• Are you doing what you 

need to? 

• Delivering effective 

arrangements 

• Resources. 

The improved information 

will also be of value to 

workers and their 

representatives and the third 

section will be of great help 

to those responsible for 

putting in place or overseeing 

their organisation’s 

arrangements for health and 

safety including health and 

safety practitioners and 

training providers. 

The Managing for Health 

and Safety website is part of 

a suite of free guidance for 

businesses of all types and 

sizes. It is accompanied by 

Health and Safety Made 

Simple and Health and 

Safety Toolbox, which are 

primarily aimed at supporting 

the needs of small and 

medium enterprises, while

Student vision project 

has successful finish 

Stemmer Imaging and a team 

of four students from 

Farnborough Sixth Form 

College have completed a 

vision project as part of the 

company’s continuing 

commitment to support 

engineering education in the 

UK. It involved developing a 

system for tracking a football’s 

trajectory during a penalty kick 

and investigating ways of 

implementing the technique into 

a smartphone and tablet app. 

The project forms part of the 

Engineering Education 

Scheme in England & 

Scotland, an EDT Programme 

which links teams of four Year 

12 or S5/S6 students and their 

teacher with local companies 

to work on real, scientific, 

engineering and technological 

problems. At the recent 

regional ‘Celebration and 

Assessment Day’ held at BP 

Sunbury, the panel of judges 

awarded the Farnborough 

team 91 marks out of a 

Four students from Farnborough Sixth Form College have completed 

a project with vision company Stemmer Imaging 

possible maximum of 104 (the 

top mark in their group), based 

on technical skills, 

communication skills and 

project management. 

The judges rated their 

55 page report as “at least 

undergraduate level, more like 

professional level”. The 

students also received the 

only two ‘outstanding marks 

awarded (one for how they 

responded to being 

interviewed about the project, 

the other for their innovation 

and enterprise).

work-related learning schemes 

to provide opportunities for 

11-21 year olds and more

Detection advice for students 

Lock Inspection Systems and 

the Zero2Five food industry 

centre at Cardiff Metropolitan 

University have formed a 

mutually beneficial 

partnership. 

The Welsh centre helps 

companies achieve BRC 

accreditation, develop HACCP 

systems or complete 

efficiency analysis on 

processing operations. 

Its operations and technical 

manager Helen Taylor 

therefore visited the PPMA 

Show to source an 

appropriate metal detector to 

help in this area. During 

discussions with Lock at the 

show, it became clear 

that the two organisations 

had similar philosophies. 

Lock went on to donate and 

install one of its metal 

detectors at the centre to be 

used for training science & 

technology and food safety 

management undergraduates 

as well as professionals 

working in the Welsh food 

sector. “We’ve been able to 

tap into Lock’s specialist 

knowledge and they have 

become an invaluable 

reference resource for us,” 

says Taylor. 

But the partnership isn’t a 

one way street. “Our 

machinery is getting exposure 

to the next generation of food 

technologists,” says Rob Gray, 

sales manager at Lock.

Coding acquisition 

Markem-Imaje Corporation 

has acquired RSI Systems of 

Frederick, Maryland, USA, 

a manufacturer of integrated 

thermal ink jet (TIJ) printing 

equipment. 

The acquisition will enable 

Markem-Imaje to offer TIJ 

printing solutions for printing 

high resolution codes, such as 

complex 2D barcodes that 

can be used for traceability 

anti-diversion and promotional 

coding applications. RSI will 

continue to offer its products and 

services under the RSI brand 

while operating as a separate 

division of Markem-Imaje. 

“Markem-Imaje customers 

will benefit from having an 

easy to manage, reliable, high 

resolution printing solution 

while existing customers or 

RSI can expect continuity of 

their product offering, 

enhanced by added operational 

support,” explains Markem-

Gaining operational efficiency 

Flexicon Europe has moved 

into its new UK headquarters, 

a significantly larger facility 

that increases manufacturing 

area and office space, 

accommodates a larger staff 

and also adds to operational 

efficiencies. 

The company was previously 

located in Herne Bay, where it 

occupied a primary facility and 

subsequently expanded by 

adding an adjacent 

manufacturing plant. 

“The new Whitstable facility 

not only expands our total 

area, but consolidates it under 

one roof with large open 

spaces, significantly 

improving production flow and

Brewers save 

its resources 

Breweries have reduced their 

energy usage by over 17% 

and water usage by over 9% 

over the last four years, 

according to The Worldwide 

Brewery Industry Water and 

Energy Benchmarking 

Survey which is carried out 

by Campden BRI and KWA 

on behalf of the Dutch 

Brewers Association. 

The survey allows breweries 

to compare their energy and 

water consumption against 

others in the industry and 

highlights any improvements 

needed to reach the industry 

average or to achieve the 

gold standard status of 

being in the top 10% of 

breweries in terms of water 

and energy efficiency. 

In the 2012, 225 breweries 

participated in the survey which 

represents almost one third of 

the world’s beer production. 

“This study showed that even 

the most efficient breweries 

further improved energy 

usage,” says Gordon Jackson, 

head of brewing services at 

Campden BRI. “It clearly 

demonstrates that the brewing 

industry is taking sustained and 

effective action to improve its 

environmental performance.”

Taking place at the New Munich 

Trade Fair Centre from 16-20 

September is Drinktec 2013, an 

exhibition billed as the world’s 

leading trade fair for the 

beverage and liquid food industry. 

One company that will be 

raising a glass to its beverage

range of pneumatic and 

electrical solutions for PET 

blowing, filling and packaging

IP69K enclosure for chemical

Bulk bag filler 

gets upgraded 

Spiroflow has upgraded the 

C1, one of its most popular 

weigh fillers for pallet 

handled bags. 

Suitable for low to medium 

volume use where bulk bags 

filled on pallets are moved by 

forklift truck, the new C1 

facilitates dust-free, accurate 

filling of up to 20 bulk bags an 

hour. Its base is directly 

mounted on an approved load 

cell weigh platform and the 

required weight can be pre-set 

for automatic cut off. The 

platform includes a vibration 

facility for an even, accurate fill 

and effective compaction. 

The new C1 now features 

automatic height adjustment 

for different sized bags, while 

its inflatable neck seal ensures 

a dust-free environment and 

minimises product waste.

Wrapping up savings 

Sollas has developed 

an overwrapper for a 

major cosmetics 

company that required 

a faster, more cost 

effective and more 

efficient machine to 

achieve its ‘lean’ 

manufacturing goals. 

The FSX is suitable for 

every company where 

the existing 

overwrapper is a 

bottleneck in the 

production flow, says 

the company. 

The development of the 

FSX started with the customer 

requirement for an overwrapper 

that delivered a changeover 

time of less than ten minutes. 

The machine also had to 

overwrap 45 different single 

products with a maximum 

output of 80 a minute as well 

as having the ability to handle 

The new FSX 

Overwrapping is no longer a bottleneck 

multipacks of three. 

There was also a 

requirement for change parts 

to be in a fixed position with 

minimal use of tools for 

mounting, while the three 

dimensional adjustments for a 

changeover need to be done 

automatically, and not by

technology used is very

overwrapper represents 

a breakthrough in this 

technology. 

Sollas says this new 

machine is the first fully 

servo driven 

overwrapper with a small 

footprint that combines 

flexibility with high speed. 

With the optional servo 

adjustments, controlled by the 

product data, stored in the 

PLCs database, the machine 

can calculate the required 

settings by itself and adjust 

automatically to the 

appropriate dimensions. 

It is the intelligent use of 

servo technology that has 

allowed Sollas to create a 

machine on which a 

complete product changeover 

can be achieved within ten 

minutes.

added two new bench top 

banding machines to its range. 

The Jenton TT180 is the 

smaller of the two, and is 

designed for banding small

The pre-separator 

segregates return gas and any

is then discharged as normal 

from the sealing water tank, 

with the water passing through 

the heat exchanger and 

cooled down to a temperature 

which ensures that the initial 

power is maintained.

The machines are installed 

at Dovecote’s Stapleton 

factory in West Yorkshire 

which focuses on the complete 

processing cycle from 

slaughter, through maturation 

and into retail packs, and is 

one of the company’s two 

dedicated UK operations. 

As well as the speed of the 

tray sealers, Dovecote cites 

ease of use, quick tool 

changeovers, reliability and 

excellent seal quality as key

These traysealers

the icing onto cakes

developed a robotic system 

which adapts to the shape 

and surface profile of each 

individual cake to allow 

precise and consistent 

decoration. The system has 

now moved beyond the 

feasibility and trials stage and 

Quasar is currently in 

discussions with one of the 

UK’s leading cake 

manufacturers who is keen to 

introduce this technology to its 

production facility. 

There has always been a 

demand for decorative cakes 

for special occasions such as 

birthdays, anniversaries and 

other celebrations. The 

messages written in icing on 

these cakes have, for many 

years, been a somewhat 

skilled yet labour intensive 

manual operation. The advent 

of robotics has allowed the 

process to be automated to a 

degree, but only where the 

surface being decorated is 

consistently flat and level. 

Although robots can be 

programmed to follow the 

shape, for cakes with highly 

contoured surface profiles, the 

variation from cake to cake 

often means that the gap 

between the dispensing 

nozzle and the surface can 

vary. This affects the quality 

and consistency of the written 

message and in the worst 

case scenario the icing nozzle 

can come into contact with the 

cake, damaging or gouging 

the surface, meaning that the 

cake cannot be sold. 

Quasar’s Bob Hinchcliffe 

has been on a long-term 

crusade, seeking to identify 

the mix of technologies and

has been an area where the natural variation in the product has made 

it all but impossible to achieve consistent results, says Quasar 

concepts which would solve 

the problems of dealing with 

highly contoured surfaces and 

product to product variability. 

The solution is based upon the 

use of 3D vision and lasers to 

scan the surface of the cake in 

less than 1.0 seconds, with 

the resultant data being used 

to calculate the robot path for 

that individual item. 

This means that the 

dispensing nozzle maintains 

the optimum distance from the 

surface, eliminating any 

potential for damage. The 

concept also allows the 

system to be used on unusual 

shaped cakes such as those 

that are designed as cars, 

footballs, trains or animals for 

example, where there are 

often many different contours 

on the surface. 

In practice, on a car shaped 

cake, this system allows the 

robot to dispense icing 

features such as ‘racing 

stripes’ on what would be the 

bonnet and roof areas of the 

cake, in addition to writing the 

message on the cake. 

The robot and vision system 

are just part of the solution, as 

it is equally important to be 

able to control the dispensing 

system if a consistent ‘bead’ 

profile is to be achieved. This 

part of the system is another 

Quasar development and uses 

a precision motor – linked to 

the robot controller as an 

auxiliary axis – to provide 

proportional control during the 

dispensing process, with the 

icing finally delivered via a 

bespoke depositing nozzle 

system.

TH Plastics has completed a 

major contract for a global 

automotive solutions provider,

consumption trials are currently 

taking place, with early 

indications of a 40% reduction.

a sleeve wrapping system to 

Nottinghamshire-based firm

provide much more flexibility 

in the packaging operation. 

Previously, the packs of 

component parts for garden 

sheds and various items of 

garden furniture were put 

through a side sealing 

machine and then bagged. 

This proved problematic as 

the bags were not wrapped 

tightly enough without the 

machine being set to each 

individual size. 

However, the new YPS 

equipment accepts a variety of 

different sized products which 

are automatically detected 

and the new shrinking process

caustic foam wash downs

for the Kerry Agribusiness 

Feed Mill in Farranfore,

are overcome for lid 

When PCE Automation was 

challenged with designing a 

new handling system for 

automating the manufacture 

of a brand new concept of 

spice jar lid by plastics 

manufacturer RPC 

Halstead, it turned to Festo 

for advice. 

The ‘Spoonkler’ lid 

manufactured by RPC 

Halstead for its customer 

Bart Ingredients, is an 

innovative flip-top cap that 

can be opened in two ways, 

either to reveal a collection 

of small holes through which 

the spice can be sprinkled, 

or a full opening wide 

enough to fit a teaspoon. 

For this demanding project, 

RPC invested in special 

manufacturing equipment 

from PCE Automation as the 

new cap presented some 

unique handling challenges 

requiring a special 

mechanism designed by 

PCE with support from the 

Festo application 

engineering team. 

“A particular challenge of 

the design is the cap’s 

opposing side hinges, 

which enables it to be 

opened in either spoon or 

sprinkle mode,” explains 

Julian Tarratt, sales 

manager at PCE. “We have 

used Festo equipment in 

our machines for a number 

of years so naturally, for this 

project, we turned to Festo 

again, but we needed to do 

something special.” 

In addition to the unique 

hinges, there were a 

number of additional 

challenges and constraints. 

First, the robot had to be 

designed with a small 

footprint so it could fit easily 

next to the plastic injection

tooling from the plastic 

moulding machine, a crane 

needed to fit between the 

machine and the robot. The 

robot arm that collects the 

moulded caps therefore

a Festo high speed electric 

axis and pneumatics. 

However, as the electric axis 

needed to be fully 

retractable, PCE adapted 

one of the electromechanical 

belt drive axes 

and designed a bespoke 

solution. The company’s 

specialists came up with an 

ingenious method of piggybacking 

two linear electric 

axes together, to form a 

telescopic arm that could be 

fully withdrawn from the 

injection moulding machine, 

therefore enabling the crane 

easy entry. 

“We are delighted with the 

performance of the new 

robot and since installing it, 

we have been able to 

manufacture the lids for the 

spice jars reliably, while 

operating efficiently,” says 

Andy Edwards, engineering 

& technical manager at RPC

Robots help cooperage 

Automation technology is 

proving it can mix effectively 

and unobtrusively with the 

heritage craft of barrel 

manufacturing at Speyside 

Cooperage in Alloa. Two 

Kawasaki robots and a 

purpose designed lathe are 

being used in the 

refurbishment process of 

traditionally built oak barrels. 

Speyside manufactures and 

refurbishes over 100,000 oak 

barrels a year in its two 

factories at Speyside and 

Alloa. Although maintaining 

the craft skills demanded by 

the manufacturing process, 

the business is open to the 

implementation of machinery 

where output and health and 

safety can be improved. 

Meeting a growing trend to 

refurbish both ends, or heads, 

of a barrel as part of the 

refurbishment process, 

Speyside Cooperage went 

to specialists Aberlour 

Engineering to design a 

system to automatically 

handle the process of 

removing up to 3mm from the 

barrels internal diameter and 

to handle it through a charring 

process after machining.

unload the barrels. The load 

robot picks a barrel from an 

infeed position and loads it into 

the horizontal lathe. After a 

barrel has been machined the 

unload robot removes the 

barrel, inverts it over a collector 

unit to catch the wood shavings 

and places it onto a conveyor. 

This conveyor transports it 

through the charring process 

which has the effect of 

opening the newly machined 

wood grain to allow it to 

absorb moisture as part of the 

wood’s sealing process. 

After the charring process 

the barrel is removed by the 

Kawasaki robot and placed 

onto an output conveyor. 

Using one gripper design for 

all four barrel variants, the 

system takes only 15 minutes 

to change the lathe tooling 

which comprises a cone on 

each tailstock.

A TF500 tray erector with 

electro-pneumatic controls has 

proved to be an excellent 

match for the needs of food 

ingredients producer Huegli, 

when the company decided to 

upgrade its packing operations 

for sachets of cook-in sauces. 

For a low initial purchase 

price, the machine had to be 

versatile, dependable and 

capable of future enhancement. 

After exploring the available 

options, Huegli decided to 

purchase a TF500 machine, a 

decision partly influenced by 

the positive experience the 

company has had of working 

with Linkx and using its 

equipment in the past, and 

partly by the excellent value for 

money offered by the machine 

and in particular, the electropneumatic 

version. 

The Linkx TF500 with 

electro-pneumatic controls has 

been specifically developed as 

an entry-level machine that 

provides cost effective access 

to automatic tray erection. It 

can handle board blanks up to 

500 x 500mm and can erect 

almost any format of tray, 

including the shelf ready trays 

with high backs and low fronts 

that are used in the Huegli 

application. 

A two-gun hotmelt glue 

system is incorporated as 

standard. 

In this application, the 

formed and glued trays are 

presented automatically to the 

production line operatives who 

load them manually with sauce 

sachets. 

Using changepart tools, the 

machine offers fast and easy 

changeovers for different sizes 

and tray formats. This electropneumatic 

version offers a 

throughput of up to 35 trays a 

minute. It can, however, be 

readily upgraded by fitting servo 

controls, which will allow it to 

erect up to 60 trays a minute. 

“Linkx delivered the 

machine, to our requirements, 

against tight deadlines and 

since installation, it has 

performed very well,” says

Parmesan is conveyed 

with speedy efficiency 

Parma-based Gennari has 

enjoyed trouble-free 

production since installing an 

easychain conveyor system 

from Denipro that uses just 

two motors to operate the 

entire line. Its parmesan 

cheese has been conveyed 

over 240m of twisting track 

and two spirals since last May, 

and has required no 

maintenance or repairs. 

In operation, every piece of 

parmesan, whether it is cut

cubes, comes packaged onto 

this new conveyor system. It 

collects the finished products 

from six production lines from 

a 240m long main line, and 

transports them to the 

palletiser. 

“On the twisting section, 

easychain shows off its 

flexibility to full effect,” 

explains Mauro Iori, 

production manager at 

Gennari. The packs from the 

first production line are 

transported to a height of 

3,530mm via a 780mm spiral 

from where they meet packs 

from the other lines. 

Easychain then brings them 

back to 780mm via a 

second spiral. 

The four pack sizes – 

ranging from 800g to 10kg in 

weight – are weighed on a 

checkweigher and distributed 

to four ejection points. 

“We transport 1500 packs 

an hour with easychain for 

twelve hours a day,” says Iori.

Coca-Cola Amatil (CCA) is 

currently changing over all of 

its plants to in-house PET 

container production, thus 

rendering itself independent of 

converters. By the end of the 

project in 2015, CCA will 

have installed over 30 Krones 

blow moulder/filler monoblocs 

and will offer the lowest 

weight 600ml PET container 

in the Coca-Cola world, 

besides Mexico. 

“We have to see new 

technologies as profit 

boosters, not just cost,” 

explains Bruce Herbert, 

director supply chain at CCA’s 

Sydney HQ about this project. 

It is called Project Zero and 

began at the turn of the 

millennium.

lightweighting. Ever since the 

first blow moulder/filler 

monoblocs from Krones were 

commissioned in 2011, what 

is called the Easy Crush 

bottle has been produced 

weighing just 12.8g (without 

closure). 

“We’re convinced there’s 

still scope left for further 

lightweighting,” says Herbert. 

Another option that is open to 

the company is building its 

own recycling plant, but there 

are no plans for this at 

present. Also, water 

consumption at the plant has 

fallen – by 8 per cent. 

All in all, CCA estimates that 

it will be possible to save a 

total of more than 9000 tons 

of PET a year as soon as all 

production lines have been 

equipped with the Krones 

technology.

Sharing soars not singles 

According to The Grocer’s top products 

survey, value growth in the chocolate 

confectionery market was largely driven 

by price increases last year, with volume 

growth remaining relatively flat. And while 

manufacturers endeavoured to recoup 

costs through downsizing packs, 

consumers continued to move away from 

chocolate singles and instead favoured 

multipacks and sharing bags. 

And the market doesn’t look so sweet 

for sugar confectionery manufacturers, 

either. Although value growth is fairly 

healthy, volumes are down. 

The market continues to look for 

innovative ways to re-engage the interest 

of customers which ranges from 

investing in new products through to 

changing the way that products are 

packaged and sold. Sales of bite-sized 

multipack products are doing well with 

consumers moving away from individual

come up with the next big thing, but also 

to ensure that when they do, their 

production processes are sufficiently 

flexible to produce it. 

“The key trends within confectionery 

reflect those that are typically sought in 

the majority of the food sector – reliability, 

low cost of ownership as well as working 

with a single-source supplier,” argues 

Greg Treanor, European business 

development manager, thermal ink jet at 

Domino. “However, more recently in the 

confectionery sector, we are seeing a 

shift away from the traditional single 

flexible packaging line to multiple lane 

production environments comprising up 

to 8 or 10 lines operating side by side in 

order to maximise output. 

“This move to multi-lane production has 

had an impact on the type of coding and 

marking technology that can be 

successfully deployed, as manufacturers 

are now looking for solutions that can 

cover this new wide production area with 

one system rather than the need to 

integrate multiple solutions,” he 

continues. 

Domino’s D-Series scribing lasers and 

the high speed G-Series thermal ink jet 

printers are both capable of operating 

over multiple lanes from one central unit. 

“This makes integration easier, and offers 

greater reliability as only one printer 

needs to be maintained – a key 

consideration for maximising production 

efficiencies,” he says. 

Low cost of ownership is demanded 

“Furthermore, manufacturers are also 

looking to reduce bulk ink supplies in 

their production facilities, so laser-based 

solutions as well as printers like the 

G-Series which only contain small 

self-contained ink cartridges containing 

certified food packaging ink are ideal for 

tight, clean production.”

Multihead options meet 

confectionery demands 

Confectionery products present different challenges for multihead weighers, as installations in 

Spain and in Britain demonstrate 

Confectionery products were one of the 

first to benefit from the introduction of 

multihead weighers in the 1980s, with 

pinpoint accuracy, greatly reduced 

giveaway and improved throughput. In 

the years since then, the technology has 

continued to make numerous advances, 

allowing a great many more 

confectionery items to be successfully 

and efficiently weighed. 

Today, there are weighers that can 

handle fragile products without chipping 

or breaking; special surfaces to cope with 

sticky items; and ‘mix’ weighers that can 

weigh a number of individual products at 

different target weights for discharge into 

the same pack. And as well as being 

linked to bagging machines, special 

distribution systems can be devised to 

transfer products into many other pack 

formats such as tins and jars. 

One company’s experiences ideally 

demonstrate some of the different 

challenges presented by confectionery 

products and how multihead weighers 

can help to deal with them. Sánchez 

Cano is Spain’s leading manufacturer of 

gummi confectionery, marshmallow, 

liquorice, hard candies and bubble gum. 

At its factory at Molina de Segura, 

Murcia, the company uses twelve Ishida 

multihead weighers to handle many of 

its products. 

Chewy jellies come in a huge variety of 

shapes and sizes. For weighing and 

packing purposes, however, they fall into 

two main categories. On separation from

liquorice, hard candies and bubble gum

their moulds, the jellies can be oiled, to 

give the shine that so appeals to 

children, or sugar-sanded for a more 

traditional look. 

“The sugared jellies are relatively easy 

to handle,” says Antonio Gambin 

Balsalobre, director of engineering at 

Sánchez Cano. “We’ve tended to favour

weighers because you basically get two 

fast weighers into the space of one,” he 

continues. “They’re very flexible, and you 

can run one side while cleaning the 

other side.” 

The oiled jellies are much more 

inclined to stick, especially in the case of 

products such as ‘fried eggs’ or ‘rings’, 

where there are relatively large flat 

surfaces. For this application, Sánchez 

Cano dedicates a whole weigher to each 

product, where the number of heads 

helps to make up for a relatively slowmoving 

product. 

Among the weighers used for the oiled 

jellies are single-discharge 14-head 

weighers with anti-stick contact parts, 

including metal mesh in the hopper 

gates.

Glazed liquorice is comparable to oiled 

jelly in stickiness. At Sánchez Cano, 

mixtures of liquorice candies are also 

weighed on 14-head weighers with 

special contact parts. 

Marshmallows, dusted with sugar or 

cornflour, are handled on a 16-head 

double discharge weigher mounted 

over twin bagmakers, filling 500g and 

1.25kg bags. The weigher has spacious 

three litre hoppers to accommodate this 

bulky product.

Sánchez Cano’s latest Ishida multihead 

weighers include a 16-head double outlet 

model selected to fill resealable 

doypacks with chewing gum pieces. It 

fills 180g packs for the EU as well as 

142g for the US market. It can also 

handle smaller packs for the home 

market, 28 pieces per pack, at 120 packs 

per minute (60ppm each side). 

Fast, accurate packing machinery is 

essential for efficient production at such 

small pack sizes. But there is another 

reason why this weigher was chosen. 

Chewing gum begins to lose moisture 

as soon as it’s made, which means that 

harsh treatment could easily cause 

pieces of the outer coating to break off: 

for this reason, Sánchez Cano has 

selected an Ishida weigher with

“A primary reason for working with 

Ishida is the fact that they have a full 

range of fast and reliably accurate 

machines for confectionery packing, at a 

time when we are increasingly dedicating 

individual machines to specific products,” 

concludes Antonio Gambin. 

Nevertheless, multihead weighers also 

have the adaptability and flexibility to 

handle a variety of different products on 

one machine. 

Hider Food Imports in Hull, for 

example, sources and repacks a variety 

of nut kernels, dried fruits, confectionery 

and snack products from around the 

world, packing between 75 and 100 

different product types into as many as 

250 different pack sizes, varying from 

15g to 3kg. 

To cope with this variety, the company 

uses ten head Ishida weighers with 

interchangeable hoppers incorporating 

different finishes that are able to cope 

with the different characteristics of 

individual items, such as those that are 

sticky or more easily damaged. Equally 

important, changeovers can be carried 

out quickly and efficiently, with 

pre-programmed target weights called up 

on the weighers’ remote control unit. 

Hider Food Imports has also recently 

installed two Ishida DACS-W 

checkweighers with integral metal 

detectors that meet the current 

specifications and requirements of the

information for subsequent monitoring 

and traceability. 

The Ishida lines offer excellent 

accuracy with typically about only 1 – 2% 

deviation from the target weight, and are 

operating at speeds of up to 40 packs 

per minute which is well within the 

capabilities of the equipment. Indeed, 

Hider Food Imports is seeking further 

growth through increases in its own Hider 

branded goods and believes the speed 

and efficiency of the Ishida weighers will 

then deliver even greater benefits. 

“The Ishida equipment has already 

played a significant role in the continued 

development of our business,” explains 

Hider Food Imports’ joint managing 

director Duncan Hider. 

“Without it, we would not have had the 

flexibility to handle so many different 

product and pack types, not just different 

sizes but also new materials such as 

foil bags.

helping us to achieve BRC accreditation,”

Robot technology can 

deliver market gains 

Developments in robotic technology can help confectionery companies to achieve new levels of innovation 

and performance, says Alan Spreckley, segment manager – consumer industries and packaging for the UK 

business of ABB Robotics 

In the confectionery world, a steady 

stream of new products to cater for a 

fickle consumer mean that potential 

changes can range from anything from 

the contents of a pack, through to the 

size, weight, shape and appearance of 

the pack itself. And the ability to handle 

these changes is increasingly being met 

by developments in automation technology. 

Robotic automation in particular is 

offering an expanding range of capabilities 

which are enabling confectionery producers 

to realise benefits throughout their 

production processes. With robots 

becoming faster, more intelligent and more 

adept, the types of products and 

applications they can handle has also 

increased, offering new possibilities for new 

products and new product combinations 

which hitherto may have been either 

unfeasible or 

uneconomical. 

As in the 

automotive industry, 

the benefits that 

automation can bring 

are best highlighted by the larger 

majors, which have tended to be best 

placed to take the plunge in pioneering 

investment in new technologies. 

One example is Mondelez, a division of 

Kraft Foods (formerly Cadbury), which 

introduced an automated robot distribution 

system into a production line at its UK 

Bournville facility. Used in the packing of 

Cadbury Roses and Heroes, the 

system helps to ensure that the 

correct quantity of assorted 

chocolates are introduced and 

packed in each container. 

Designed, installed and commissioned 

by ABB’s Authorised Value Provider, CKF 

Systems, the system has helped to 

significantly increase the efficiency of the 

Robot packing chocolate at Zaini in Italy where production gains have been made possible 

site’s previous set-up, where the ten 

different varieties of Roses chocolates 

and six different varieties of Heroes 

chocolates were manually fed to the 

automated packing line. 

The new robotic line works alongside a 

vision controlled distribution system that 

automatically feeds the site’s two 

packing plants. 

Installing the automated system 

has enabled Mondelez to 

improve its operational 

efficiency by optimising the 

movement of the products 

through the packing 

process. 

In addition to speed and 

efficiency, robotic automation 

can also help producers to 

achieve improved levels of 

versatility, providing new 

possibilities including the 

opportunity to try different 

arrangements and 

combinations. 

With 

confectionery 

The IRB660 robot from ABB producers keen 

to arrest any decline in demand, the 

challenge is on to find ways to become 

more efficient in the processing and 

handling of both the ingredients and the 

finished products, so that wastage levels 

can be reduced as far as possible. 

Robotic automation can play a major 

role in helping to achieve this. 

Developments in robotic technology are 

enabling companies to achieve ‘right first 

time production’, with fewer breakages or 

handling errors. The growing 

sophistication of robot-based vision 

systems is also helping to deliver 

improved traceability of products 

throughout the production process, with 

faulty products able to be withdrawn 

from the line before they reach the 

despatch stage. 

Continuing developments in other 

areas of robotic technology are seeing 

robots being adopted further up the 

processing line too. 

One particular area has been the 

development of hygienic washdown robots 

specifically developed for food and 

beverage applications. Able to be 

thoroughly cleaned, these robots

eliminate the risk of product contamination, 

opening up new possibilities for 

installation in raw product handling and 

primary packaging applications. 

Even with robots being specifically 

developed for food production applications, 

there is still the opportunity for 

manufacturers and users alike to borrow 

techniques from other industries. One 

example is a chocolate plant which 

uses robots to handle moulds for 

hollow chocolate Easter eggs and 

figurines. The robots place liquid 

chocolate filled moulds onto a 

centrifuge. The moulds are then stirred 

in all directions to ensure that the liquid 

runs into the corners to achieve the 

desired shapes. One robot fetches the 

moulds while the other places them 

on to the spinning centrifuge, 

removing them after a period of six 

minutes. Both robots are adapted 

from types more commonly found in 

industrial applications such as 

materials handling and spot welding.

Turnkey system makes 

for efficient handling 

A leading global manufacturer of high quality 

cocoa and chocolate products has witnessed 

vast improvements in efficiency and 

throughput, while eliminating case 

damage, following the installation of six 

fully automatic packing lines. 

The lines consist of handpicked 

machinery by end of 

line equipment specialist 

Endoline Machinery to meet 

the individual needs of the blue 

chip company and are now achieving an 

annual output of 40,000 tonnes of chocolates. 

The Swiss chocolate manufacturer has 

been supplying food manufacturers and 

professional chefs and artisans for hundreds 

of years and was looking to automate its 

packing lines handling 10 kilo and 25 kilo 

boxes of chocolate chips, buttons and chunks 

which had previously been packed and sealed 

manually. 

As a system integrator Endoline installed its 

equipment into the chocolate manufacturer’s 

existing lines to work as a fully turnkey 

operation. The manufacturer specifically 

required a system which could handle the 

vast quantity and quality variation of cases 

supplied by its many customers. To meet this 

need, Endoline incorporated its case erectors

featuring a dual opposing vacuum system 

which ensures the positive opening of each 

case. This overcomes issues relating to 

tearing and ultimately wastage. 

Endoline integrated a Pattyn bag inserter to 

line the open case securing the chocolate 

within. During this process the chocolate is 

transported from the moulding line through 

metal detectors and onto a loading scale 

where the open and lined case is 

programmed to wait below before being filled 

by the target amount of chocolate from the 

loading scale above. 

While the footprint of all the cases remains 

the same, the height differs according to 

weight. However, to minimise downtime 

during size changeover, Endoline 

recommended its series of case sealers which 

only required a slight adjustment before 

securing both the top and bottom of the case 

with tape. 

Due to space restraints within the factory, 

Endoline constructed an elevator system at 

the end of the lines to lift the filled and sealed 

case up to a powered roller conveyor which 

transports all of the complete boxes from 

each of the lines to a robotic palletiser. Each 

line now achieves an output of over 20,000 

cases per week. 

“Endoline offers a comprehensive 

equipment range of over 50 modular systems 

and this is an example where we have 

carefully crafted the most appropriate solution 

to meet the manufacturer’s end of line 

packaging needs,” says Paul Ryder, regional 

account manager at Endoline.

leading UK chocolatier 

Leading premium chocolatier Hotel Chocolat has improved overall operational efficiency on its production 

lines while also improving environmental performance and reducing waste 

Hotel Chocolat owns more than 70 stores 

in the UK and is the only UK company to 

grow cocoa on its own plantation. 

Founded in 1988, the business was 

rebranded as Hotel Chocolat in 2003 and 

for the last decade it has specialised in 

the production of exclusive chocolates. 

Hotel Chocolat’s cocoa plantation in Saint 

Lucia, the Rabot Estate is a corner stone 

in its Engaged Ethics programme which 

has ensured the creation of new jobs and 

a secure income for local farmers. 

Working with Markem-Imaje, Hotel 

Chocolat has recently installed eight new 

coding machines at its factory in 

Huntingdon as part of a project to further 

improve print quality on the production 

line and overall operational efficiency, as 

well as improving environmental 

performance and reducing waste.

the highest quality printing at the fastest 

line speeds. The 5800 series inkjet 

printers represent the next generation of 

Touch Dry Hot Melt technology using 

solvent free inks, delivering high quality 

GS1 compliant codes and images that do 

not bleed or fade. 

Driving efficiency 

To improve product presentation and 

provide as much on-pack information for 

the consumer as possible, the packaging 

format has been changed. At the same 

time, consistently high quality coding in 

keeping with Hotel Chocolat’s premium 

product branding had to be maintained. 

The change in format however required 

coding equipment that could print more 

information, across a wider area. 

Installing the SmartDate 5/128 series, 

capable of coding on a print area up to 

128mm by 150mm, also helped Hotel 

Chocolat to increase line speeds by 77% 

with no loss in print quality. An additional 

advantage is the ability to scan jobs 

using a bar code – this means that 

coding equipment does not have to be 

purged of previous job details and 

eliminates operator error. In turn, this 

increases overall efficiency. 

Wax-based ink 

The 5800 inkjet printers, which use a wax 

based ink, print at a higher resolution and 

have proved to be cleaner in the 

production environment than the old 

solvent based equipment. Images are 

clearer which in turn means that fewer 

packs are rejected due to poor print 

quality. The Markem-Imaje 5800 series 

also requires less day-to-day 

maintenance,

Controlling chocolate 

The relationship between New Zealand 

chocolate maker Whittaker and the 

Schubert family has developed over two 

decades since the first meeting at 

interpack in 1990. 

Back then, owners Brian and Andrew 

Whittaker took delivery of SNC-F2 robots, 

having recognised the potential of this 

flexible packaging technology and today, 

the company uses Schubert lines spanning 

many generations. According to Brian 

Whittaker, Schubert lines first 

commissioned over 30 years ago are still 

running three shifts a day and have paid 

for themselves many times over. 

Whittaker’s 

latest installation

cartoning and

The system currently processes various 

types of 200g and 250g chocolate and 

packs them in wraparound cartons (five 

formats) or cartons with a tray and lid (four 

formats). Depending on the packaging

by suction cups before they are transferred 

to the palletiser. There is a turning unit at

used to transport the products. 

Size plates on the transmodule

The TLM-F44 robots pick the bars 

up from the product belt and place 

them in the compartments of the 

size plate. 

When both stacks are complete, the 

transmodule proceeds to the filling 

station. Here, an intelligent VMS controller 

governs the process, rather than a 

mechanical option. The scanner detects 

the position and rotary orientation of the 

products in the picking station and 

immediately supplies this data for the 

quality control of each individual bar in the 

vision system. 

In the filling station, a TLM-F2 robot 

removes the two stacks of chocolate and 

places them in cartons. Depending on the 

size, the tool swivels the bars by 90 

degrees before inserting them. For the 

wrap-around blank, the positioning 

accuracy of the transmodules has 

proven effective because the carton fits 

very closely. The chocolate cannot 

therefore move around.

Gentle wafer handling 

In the crowded arena of secondary 

packaging systems in the confectionery 

sector, Cama designs its equipment to add 

value in terms of accessibility, 

performance and functionality. Its robotic 

solutions have enhanced its offering in the 

confectionery market with a single Delta 

robot achieving speeds of up to 120 cycles 

a minute. Furthermore, simultaneous 

picking of several products using a ‘multi 

picks’ gripper system, means up to 300 

products can be handled a minute. And 

this is all done gently, to guarantee the 

integrity of fragile products. 

Most recently in this market, Cama has 

devised a robotic system with one single 

loading unit that can include up to four

success is that Cama utilises a single 

controller for the entire machine, rather 

than robots being controlled individually 

by separate controllers. 

“This allows all functions to be integrated 

in one control system which means the

German confectionery Hachez 

Chocolade with advanced metal 

detection and x-ray technology from 

Mettler-Toledo Safeline. 

Hachez is the only premium 

confectioner in Germany that still carries 

out all of its manufacturing processes 

under one roof, from cleaning and 

roasting the cocoa beans to moulding the 

chocolates. The company makes classic 

bars of milk chocolate, filled pralines and 

hand-finished Easter specialities under its 

own brand name, but also supplies to 

luxury private labels. 

The production of chocolate is a 

complex procedure, and the company 

prioritises quality at every step of the 

way. The brand has worked closely with 

Mettler-Toledo Safeline metal detection 

and x-ray for 15 years, integrating eight 

metal detectors and one x-ray system 

into its processing line to ensure only 

those products that are foreign body free 

and of the highest calibre reach the 

supermarket. 

Hachez Chocolade still carries out all of its 

manufacturing processes under one roof, 

from cleaning and roasting the cocoa beans 

to moulding the chocolates 

To make sure no metal fragments make 

their way into its confectionery products, 

Hachez relies on the sensitive detection 

capabilities of Mettler-Toledo Safeline’s 

Profile Select metal detectors. Featuring 

Variable Frequency Technology, the 

Profile Select automatically chooses the 

X-ray inspection system InspireX R20 

monitors the praline packaging conveyor belt 

most suitable frequency for each job. 

The systems’ auto-set function selects 

the ideal frequency for the product being 

inspected enhancing contaminant 

detection rate, improving line flexibility and 

creating overall cost savings, says Mettler. 

Profile Select’s operating frequency 

can be adjusted in small 1kHz 

increments. This ensures precise tuning 

for optimum inspection of Hachez’s 

confectionery products. Designed for 

easy integration with conveyorised 

systems, the Profile Select technology 

fully automates Hachez’s inspection 

processes. Instances of false positives – 

where non-contaminated products are 

wrongly rejected – are minimised while 

substandard products are ejected from 

the line with the help of a retraction belt, 

and stored in a locked rejection bin for 

later reworking. 

This reduces product waste. With 

guidance from Mettler-Toledo’s personnel, 

Hachez positioned the metal detectors at 

the end of the chocolate production lines 

to inspect for metal foreign bodies. At the 

same time, an x-ray inspection system, 

the InspireX R20, examines sealed packs 

of pralines for missing, broken or 

incorrectly-placed chocolates ensuring 

the product’s presentation meets the 

same standard consumers expect from 

the confectionery itself. 

Across food manufacturing plants, 

problems have been known to occur with 

staff taking contaminated products from 

the reject bin and placing them back on 

the line. With quality control guidelines 

from food safety authorities and retailers 

placing greater emphasis on packaging 

line security for the prevention of operator 

error, more and more manufacturers, 

such as Hachez, are insisting on 

restricted access to the packaging line 

reject bin and similar initiatives for the 

demonstration of due diligence. 

To eliminate the risk of the automated 

safety process being overridden, 

Hachez’s product inspection systems 

feature lockable reject bins, which ensure 

that rejected products do not re-enter the 

manufacturing process. These rejection 

solutions employ electronic locking 

systems that grant access to the reject 

bin only to authorised personnel. If the bin 

is left open, an alarm sounds and the 

conveyor stops. 

Due dilligence 

All access attempts on the product 

inspection systems can be documented 

and stored to demonstrate due diligence 

if necessary. Automated electronic data 

collection can also be put in place to 

provide a full and easily accessible audit 

trail – essential if any contaminated 

product somehow finds its way beyond 

the detector.

the metal detectors and the x-ray 

inspection systems in upholding Hachez 

brand’s reputation for quality. “We have 

recorded a significant decrease in 

products containing foreign particles 

since we started using Mettler-Toledo 

Safeline’s metal detection and x-ray 

systems, to such an extent that the 

instance of contamination is now almost 

non-existent,” he says. “As a result, we 

are fulfilling our aim of delivering superior 

chocolates to our customers.”

beginning to grow, it was important to 

Devon-based Portlebay Popcorn to have 

an efficient production line, so it turned to

came to update one of its printers.

Inspecting huge range 

Kinnerton Confectionery, the UK’s largest 

independent manufacturer of chocolate 

and novelty confectionery, has installed a 

Loma IQ3 metal detector to inspect over 

800 product lines. 

Within its 125,000sq ft manufacturing 

facility in Norfolk, Kinnerton produces 

over 7,500 tonnes of chocolate annually; 

most products are sold to major retail 

partners across the whole of the UK, 

as well as other key European and 

Australian territories. Kinnerton has a 

strict HACCP policy and the factory is 

constantly audited against the British 

Retail Consortium’s ‘Global Food 

Standard’ to ensure standards are high 

enough to meet the requirements of its 

partner companies. 

Previously, the company had hired a 

metal detector when needed, but 

increased demand meant that it became 

more cost effective to purchase one. 

“We wanted a flexible machine that 

could cope with our constantly changing 

lines, as we manufacture a variety of 

products, ranging from 2kg chocolate 

eggs to 2 foot high chocolate bunnies,” 

explains Lee Hunt, Kinnerton’s deputy 

engineering manager. “Furthermore, we 

need to inspect over 800 different product 

lines, so a metal detector, which is simple 

to set up with minimal downtime was

Also included is a heated product feed 

system and wrapper infeed to prevent the 

product absorbing moisture from the 

atmosphere, and therefore becoming 

sticky. There is also a specially designed 

product pusher which runs deep into the 

film tube to ensure accurate product 

placement. 

A camera vision system checks each 

product as it enters the wrapper so that 

damaged or malformed product is 

rejected on the outfeed. 

Fully computer controlled, the machine 

includes servo motor driven film feed for 

accurate film tension and positioning, 

essential,” he says. “The Loma IQ3 metal 

detector was the ideal choice.” 

The Loma IQ3 metal detector benefits 

from Autolearn software to calibrate and 

automatically ‘learn’ the characteristics 

and settings for up to 100 different 

products. “Due to its highly conductive 

nature, chocolate can be a reactive 

product generating signals which can 

mistakenly be interpreted by a detector as 

a contaminant,” says David Phillips, R&D 

manager at Loma. “The IQ3’s Autolearn 

feature overcomes this by ‘reading’ each 

product to pick up the best frequency.” 

In addition, Kinnerton required a 

reliable inspection system with the ability 

to cope with changing product lines 

without any fuss or loss of performance. 

Traditionally single frequency metal 

detectors need internal adjustments when 

faced with a product that is materially 

different from others usually inspected on 

the line; however the IQ3’s ‘variable 

frequency system’ allows the operator to 

auto-select the correct frequency for 

maximum contaminant sensitivity.

UKIVA revises reflect

The UK Industrial Vision 

Association (UKIVA) has 

revised its membership 

categories to better reflect the 

changing face of the industrial 

vision industry in the UK, details 

of which are now available in a 

new membership document 

that highlights benefits of 

association membership. 

New categories are: vision 

technology providers; vision 

systems integrators & 

consultants and providers of 

solutions that utilise machine 

vision. The academic 

membership continues as

UKIVA chairman Mark

How coding can help to 

make producers leaner 

In highlights from his presentation at Total Processing and Packaging, Charles Randon of Linx 

Printing Technologies explains how an effective coding system can become an important element 

of a lean manufacturing approach 

‘Lean manufacturing’ is about 

maximising value and 

minimising waste. A lean 

company constantly focuses 

on the value of what it does 

for its customers, mapping its 

processes across its business 

to incorporate everything from 

the initial order to the final 

delivery of a product. Using 

this method, companies are 

able to identify and minimise 

the things that do not add 

value to their operation – in 

lean terms, this is defined as 

‘waste’. 

Focusing on creating value 

and minimising waste brings a 

number of benefits. 

Companies are more flexible 

and better able to respond 

quickly to customer demands; 

they can achieve a higher 

quality of work, increase their 

production throughput and 

reduce costs. 

Many companies may not 

consider themselves as a 

‘lean company’ but when it 

comes to the production 

environment most will already

these are the sort of ‘wastes’ 

that lean manufacturing seeks 

to minimise. 

The coding of products is 

often carried out for legislative 

requirements – for batch 

traceability or to provide bestbefore 

and use-by dates - or 

for companies’ own tracking 

systems. Coding is therefore 

usually regarded as a 

‘necessity’ and something that 

does not add value to the 

production process. 

However, a brief walk 

around the Total exhibition 

showed how coding solutions 

providers have changed and 

adapted, enhancing their 

equipment to support lean 

principles and improve OEE. 

For example there have 

been coding equipment 

innovations to reduce waiting

variable digital coding, and to 

suppliers who are continually 

innovating to produce more 

effective coding technologies; 

for example, coders that can 

store multiple line settings, 

have increased memory 

storage, and allow changes at 

the touch of a button. 

Creating codes is now more 

intuitive and also ‘mistakeproof’, 

with touch screen user 

interfaces and on-screen help. 

Editing capabilities can be 

limited for different users and 

setup can be accessed and 

controlled remotely. 

Minimal startup procedures, 

the availability of one coder 

Touch screen and user interface for more intuitive and mistake-proof 

operation also supports lean principles 

for several applications, and 

coders that can be moved 

easily to where they are 

needed, highlight the flexibility 

of modern coding equipment. 

As a result, there is less need 

to fit processes around the 

coders. 

These sorts of 

developments are already 

generating results – from our 

own customer base, for 

example, the move from 

labelling to digital coding at a 

fruit and vegetable packaging 

operation increased 

throughput from 300 to 1,000 

units per day; and a pet food 

manufacturer doubled output 

by using coding to apply more 

data to the pack, which 

speeded up product 

changeovers, reduced pack 

inventory and enabled the 

company to run on-pack 

promotions for even greater 

added value. 

Coding equipment can play 

a significant role in a lean 

operation. However, with so 

many different models 

available, it is always wise to 

run a trial with any coder to 

make sure it is delivering the 

savings you want. And do not 

just look at the printer in 

isolation – it is how it can 

contribute to minimising waste 

throughout the whole 

operation that counts. 

In the same way, judge the 

coder on its total cost of 

ownership and all the benefits 

it brings. In that way, the price 

of the equipment will soon 

appear to be very ‘lean’ with a 

fast payback on your 

investment.

increased speed and load 

capacities that it says sets a 

new standard in industry. 

The compact axis enables 

machine builders and 

engineers to increase their 

machine throughput and 

efficiencies, while benefiting 

from low maintenance and 

reduced operational costs. 

Called the ELGA-RF, it has 

robust roller bearings to 

enable it to move at a faster 

speed of up to 10m a second 

compared with alternative 

belt drives that use ball 

bearing guides. It can also 

handle almost double the 

payload capacity of previous 

roller bearings and, as a 

result, users can position 

heavier loads faster and 

more accurately. 

The drive is suitable for 

use in harsh operating 

conditions as it incorporates 

a stainless steel cover strip

magnetic attachment 

ensures the strip protects the 

bearings and belt even when 

inverted. It is available in 

three sizes – 70, 80 and 

120mm – with stroke lengths

The electrical safety maze 

Paul Laidler shows how Machinery Update readers can negotiate the machinery electrical maze 

There is a lack of knowledge in 

the market place with regard to 

which standard should be applied 

when considering machinery 

electrical safety. Indeed, 

electricians responsible for 

maintaining machinery are often 

trained to BS 7671, which is only 

applicable in the UK and covers 

general wiring of buildings, but 

largely excludes machinery. 

The key standard for this is 

EN 60204-1:2006 +A1:2009 – 

“Safety of machinery - Electrical 

equipment of machines” and 

supersedes the old standard 

EN 60204-1:2006, which has 

been withdrawn. While the 

standard is far too detailed to 

cover in a single article, we can 

review a few key highlights. 

Isolators 

An isolator switch will electrically 

isolate the connected circuits to 

stop an unsafe machine 

working. EN 60204 requires that 

all isolators should be lockable 

and attached to the machine 

and that they should be capable 

of disconnecting all electrical 

supplies. This means that if 

something should go wrong, 

harm to machinery operators 

through electric shock is 

minimised. If this isn’t possible, 

circuits must satisfy further 

specific requirements, which are 

outlined in detail within the 

standard. 

Enclosures 

The standard also requires that 

electrically live parts be located 

inside enclosures, such as 

doors, lids or covers, to provide 

protection against a human 

having direct contact with them. 

Any enclosures should only 

be able to be opened under one 

of three conditions. Again these 

have a complex set of 

requirements, but they are 

outlined briefly below: 

1 A key or tool must be used 

to open the enclosure, 

2 Before the enclosure can be 

opened live parts must be 

automatically disconnected, 

3 For example, this can be 

achieved by interlocking the 

enclosure door with a 

disconnecting device, 

4 If opening with a key or a 

disconnection device is not 

possible, opening of the 

enclosure should only be 

possible when all live parts 

are protected against direct 

contact to at least IP2X or 

IPXXB (see standard IEC 

60529), which requires that 

an exposed terminal cannot 

be touched. 

It is recommended that 

enclosure doors are no wider 

than 0.9 m and have vertical 

hinges that have an opening 

angle of at least 95 degrees. 

Any large-scale enclosures, 

which allow a person to fully 

enter machinery such as 

palletisers, must also provide a 

means of escape, such as panic 

bolts on the inside of doors. 

Colour-coding 

Part 10 of EN 60204 covers 

‘operator interface and machinemounted 

control devices’. This 

section includes colour coding 

and marking requirements for 

push-button actuators 

(a mechanism that puts the 

electrical shut-off process into 

automatic action). The standard 

states that the colours for 

start/on actuators should be 

white, grey, black or green, with 

a preference for white. 

Also, unless otherwise agreed 

between the machine supplier 

and the user (the details of 

which is covered in Annex B of 

EN 60204), machine status 

indicator lights must be colour 

coded, with each colour 

identifying a specific status. 

Electrical safety is an essential consideration for keeping machine 

operators and maintenance personnel safe 

Documentation 

Section 17 of the standard 

outlines what technical 

documentation is required to 

prove compliance. This includes 

information relating to a 

machine’s electrical installation, 

operation, and maintenance, 

which can be in the form of 

drawings, diagrams, charts, 

tables, and instructions. 

The standard also recognises 

that different levels of detail will 

be needed depending on the 

complexity of the machinery. 

However, the standard states 

that all documentation: 

• shall be in accordance with 

relevant parts of IEC 61082; 

• reference designations shall 

be in accordance with 

relevant parts of IEC 61346; 

• instructions/manuals shall be 

in accordance with IEC 62079; 

• parts lists where provided 

shall be in accordance with 

IEC 62027, class B. 

Verification 

The verification process is 

intended to assure the conformity 

of a product, which can be done 

at different stages throughout the 

design and development lifecycle 

process or at the end of it. 

However, we would recommend 

that this should be done as early 

as possible in the design stage 

as it is more cost effective for 

faults to be identified and 

rectified then, rather than when a 

final machine is produced. 

The extent of the verification 

that is required is made clear in 

the specific product standard that 

relates to each different type of 

machine. However, where there 

is no such dedicated standard, 

EN 60204 requires that it must 

always include: 

• verification that the electrical 

equipment complies with its 

technical documentation; 

• in case of protection against 

indirect contact by automatic 

disconnection, conditions for 

protection by automatic 

disconnection shall be 

verified according to 18.2; 

• functional tests. 

As appropriate to the machine 

type, verification may also 

include one or more of the 

following items: 

insulation resistance test; 

voltage test; 

• protection against residual 

voltage.

New generation servo drives boost performance, 

save energy and simplify system set up 

Mitsubishi Electric has launched our next generation of servo 

systems, offering safe, user-friendly and energy-efficient motion 

control. The MELSERVO MR-J4 series of servo amplifiers, complete 

with associated positioning units, easy to use motion modules 

and high end integrated motion control systems enable machine 

builders and end users to improve productivity and reduce energy 

costs. Numerous innovative and user-friendly functions have been 

incorporated to boost performance while minimising the time 

consuming effort of engineering and setting up servo systems. 

Covering the range from 0.1kW to 55kW, MR-J4 servo amplifiers 

are available in two versions. The MR-J4A provides analogue and 

pulse train connections and is designed for conventional control 

systems. The MR-J4B comes with connectivity to Mitsubishi 

Electric’s SSCNETIII/H high performance servo network, meeting 

the needs of integrated automation systems where complex 

multi-axis motion control is required. 

MR-J4 servo amplifiers are programmed using Mitsubishi’s MR 

Configurator2 software tool, part of our integrated iQWorks.
