NEW APPRENTICE OPPORTUNITIES FOR THE

CREAM OF THE ENGINEERING CROP

A South Derbyshire engineering specialist

has reiterated its confidence in the skills of

local youngsters by launching a search for a

clutch of new apprentices.

Despite gloomy predictions of national

unemployment and recession, the Carfulan

Group is bucking the trend by experiencing

high demand for its world-class

manufacturing technologies as the sector

fights back against the impact of COVID-19.

The company is on the lookout for its next

batch of talented and enthusiastic candidates,

who must be able to work alongside its team

of experienced engineering professionals to

support customers in real-world scenarios.

Those successfully completing the threeyear

Engineering Apprenticeship

programme can expect to be offered a

permanent role within the group’s sales,

service or applications teams, each of which

is dedicated to providing cutting-edge

solutions which help businesses to improve

their production performance.

covers supplying and servicing for multisensor

inspection equipment, 3D printing

and tool pre-setting and measurement, as

well as turned-part measurement solutions.

Its workforce has more than doubled

since 2013 and it now provides services for

more than 700 customers.

During the COVID-19 pandemic it put its

range of on-site 3D printers to work, with the

aim of creating hundreds of face masks a

week and getting them to those in most need

– including at the Royal Derby Hospital. It

has now made its 3D printers available for

additive manufacturing services as a new

arm to its operations, alongside a subcontract

component measurement service supporting

companies requiring extra capacity during

their quality control processes.

The Carfulan Group wants proactive, selfmotivated

and resilient apprentices who are

punctual, methodical and display excellent

attention to detail. They must have five

GCSEs at grades A* to C (or level nine to 4),

including maths and English, with some

engineering background and excellent

communication skills, both verbal and

TRAINING AND MANUFACTURING GROUP LAUNCHES

TECHNICAL COURSES FOR FURLOUGHED

APPRENTICES AND EMPLOYEES

Furloughed apprentices and employees are

being given the opportunity to learn new

skills thanks to a new package of support

from the Training and Manufacturing Group

(TMG).

The not-for-profit organisation is working

with its technical partners to deliver a suite of

world class technology courses to its

members, which will help bridge the skills

gap, increase R&D and help support the post

Covid-19 recovery.

Industry experts Bauromat, Guhring,

ETG, Hexagon MI and Ceratizit WNT and

business specialists BDO, FBC Manby

Bowdler and In-Comm Training have agreed

to host the interactive sessions completely

free of charge and will cover crucial topics

ranging from automation, robot/CNC

programming and cutting tools to

arc/resistance welding, PLC programming

and pneumatics.

They will initially be delivered through

short webinars or one-to-one sessions at

partner sites, adhering to social distancing

rules at all times.

“As lockdown eases and businesses

reopen, the TMG are keen to support the UK

manufacturing sector through the recovery

period ahead,” explained Cassie Grillo,

Business Development Executive at the

Training & Manufacturing Group.

“With a reduction in productivity during

the lockdown period and the subsequent

financial impact many have experienced,

there is a real opportunity to look at updating

your processes or broadening the skills of

your workforce.

“This got us thinking and, after detailed

conversations with our technical partners

and our member companies, we have

developed a number of upskilling options

they can use for apprentices and employees

who are currently furloughed.”

She continued: “Getting the most out of

automation, robotics and CNC machining

can help to boot productivity and this will be

crucial as firms look to recover and lay

foundations for getting back on track.”

John D’Angelillo, Managing Director of

Bauromat, is one of the driving forces behind

the initiative: “A lot of companies, who have

had to furlough staff, are looking at ways

where they can boost their own business

during a time when demand for services and

products are not at their highest.

“The job retention scheme allows

employees to train and upskill whilst being

furloughed, so the TMG technical partners

decided that it would be a good idea to give

members a flavour of what you can do and

how you can increase efficiencies by being

more flexible with skills.

“The idea is to give a taste of other skill

bases that could benefit their manufacturing

processes, upskill their know-how, or even

allow them to consider the benefits of

apprenticeships.

“It’s not to provide in-depth training as

this can be done through our training centres,

but instead provoke conversation about

training and guidance that can then be

developed further.”

The Training and Manufacturing Group is

a consortium of like-minded businesses

bound together by a common vision to

improve skills and productivity in the UK.

First shown last November at the Blechexpo

2019 exhibition in Stuttgart, a new Industry

4.0-ready system for automatically

positioning and securing a tool on the ram of

a power press and then feeding back

production data has been launched in Britain

and Ireland by Roemheld UK, Hitchin.

Flexline offers numerous configuration

options for rapidly installing almost any tool

on a variety of punching and forming

presses. During operation, integrated sensors

measure die or punch holding force and

monitor it in real-time, allowing data to be

transmitted continuously via an interface

such as an IO-link to the press control. As an

option, Roemheld supplies evaluation

software that graphically displays the

condition of tool clamping.

Andreas Reich, head of quick die

clamping technology at Hilma- Roemheld in

Germany says, "Many press operators like

the fact that their systems can be digitalised

and networked with little effort. Flexline is

suitable for either factory installation or

retrofitting. It is simple to operate and

inexpensive to purchase, so is a practicable,

innovative solution that is readily accessible

to manufacturers."

Industry 4.0-ready clamps secure the

upper punch or die on the ram of an

automatic hydraulic press. The operator then

has access to information concerning the

actual holding force on the tool and is

immediately able to detect unusual clamping

and stripping forces during production, as

well as tool overload, wear and breakage.

A continuous log of the retaining force

simplifies error analysis and enables rapid

problem-solving when servicing is required.

It facilitates predictive maintenance, helping

to stabilise a process and avoid downtime.

An additional sensor system helps to

determine the degree of contamination of the

hydraulic working medium, enabling

preventive maintenance to avoid failure of

the clamping elements. Remote maintenance

is also possible.

Flexline Industry 4.0-ready has a modular

design for mounting on the clamping edge or

in the T-slot of the ram. With its double

piston, a clamping stroke of 19 mm and a

travel speed of up to 150 mm/s, it is suitable

for many applications.

FLOYD PLUNGES INTO PRODUCTIVITY GAINS

WITH NEW CRAZYMILL

Mikron Tool has expanded its plunge-mill

CrazyMill Cool P&S milling cutter program

with the arrival of new dimensions to achieve

even deeper machining cycles. Now

available in the UK from Floyd Automatic,

the new CrazyMill Cool P&S is characterised

by the ability to plunge (drill) vertically into

the material, mill slots or pockets into solid

material in smallest spaces and conclude

milling operations with finishing cycles.

While the milling depth in the short

version (2.5XD) was based on the machining

of keyways, the extended range aims to be

able to mill the deepest possible slots and

pockets with a single tool, reaching more

distant machining areas of a workpiece with

a single tool. The new version of the solid

carbide plunge mill is based on the same

technology as the short version, transferred

directly to the new line. Now, it is possible to

plunge perpendicularly into the material and

reach the maximum milling depth of 5XD.

Despite its length, the milling cutter is

extremely stable and at the same time, it

impresses with its cutting speeds, chip

removal rates as well as long tool life and

surface quality - all this from a milling

diameter that starts at 1mm.

The cutting-edge geometry enables

process stable and vibration-free ‘drilling’

(vertical plunging) even at a depth of 5XD.

This not only prevents the cutting edges from

breaking out, which is one of the central

difficulties when drilling with a milling

cutter, it also ensures excellent surface

quality and extended tool life. Even more,

than with the short version, good chip

removal plays an important role at this

depth. There is a higher risk that chips

remain in the milling zone, are broken-up

and thus damage both the milling cutter and

the milled surface. The special cutting-edge

geometry with CrazyMill Cool P&S and its

extended chip area provides a remedy. It

ensures perfect lateral chip removal during

plunging and also tool stability during deep

milling. Additionally, the integrated coolant

ducts in the shank permit exceptional coolant

flow and ensure an efficient chip evacuation,

even in the tightest of angled spaces of deep

pockets or slots.

confirms: "We work with this tool at high

speeds and feeds and an axial infeed (ap) of

0.5XD, achieving an extremely high chip

removal rate. For the user, this means up to 5

times shorter machining processes and

significantly longer tool life compared to

other milling cutters on the market".

Floyd Automatic Tooling in diameters from 1

to 8 mm and for a maximum milling depth of

up to 5XD.

MISSION DISCOVERS 1ST WORLD WITH TWO STARS

OPEN MIND Technologies has announced

that Ramco Machine LLC is using

hyperMILL® CAM software and 5-axis

machining strategies to make parts for an

advanced NASA satellite mission. The

mission, named Transiting Exoplanet Survey

Satellite (TESS), is credited with discovering

its first circumbinary planet - a world

orbiting two stars.

In 2017, Ramco was contracted by MIT

Lincoln Laboratory (Lincoln, MA U.S.A.) to

fabricate the critical camera mount brackets

for an important NASA TESS satellite

mission. NASA's TESS mission is designed to

explore and survey nearby bright stars to

analyse planets, both smaller and larger than

the earth, as the planets circle their host stars

and the earth orbits the sun. In 2018, a solarpowered

in-space satellite equipped with

four ultra-sensitive cameras was launched

outer space. The four-camera system

developed at the MIT Lincoln Laboratory

monitors the brightness of more than 200,000

stars and searches for minute drops in

brightness as the planets transit in front of

each star.

Making the mounting brackets required

machining Invar, a nickel-iron alloy with a

low thermal expansion coefficient, allowing

it to meet the rigors of launch whilst enabling

it to compensate for the extreme temperature

swings of outer space. The mounting bracket

has exceedingly tight tolerances with the

central rib thickness of 1.27mm +/-0.025mm.

The perpendicularity between surfaces is

held to 0.025mm and the bracket’s two

opposing surfaces must be in-line with each

other to within 0.025mm.

To cut Invar and achieve the required

tolerances, Ramco used 5-axis profile finish

tool paths generated by hyperMILL®. By

doing this, an accurate finish across each part

was achieved, keeping the parts within the

very tight tolerances required whilst

providing astounding surface finishes.

TOOLING MANUFACTURER REAPING REWARDS OF

SHIFT TO SUSTAINABILITY

Dormer Pramet aims to lead a change in the

metalworking industry by making

sustainability an integral part of its business.

At the core of this strategy is the use of

new technologies and ways of working that

deliver value for employees, customers and

suppliers, brought together under a program

called ‘Make the Shift’.

This encompasses a wide range of

initiatives and targets under four key

headings; Circularity, Climate, People and

Fair Play. A list of key actions and objectives

are now in place with the aim to deliver all by

2030. This includes increasing recycling of its

products and packaging material, reducing

waste, lowering its CO2 impact, halving the

total recorded injury frequency rate,

developing a diverse and inclusive

workforce and engaging in community

involvement projects.

An example of the very tangible results

already achieved by this initiative comes

from Dormer Pramet’s production and R&D

department. Through international

collaboration, a project team has made

innovative technological developments

which have enabled significant reductions in

energy consumption and, at the same time,

improved product quality.

By implementing new insulation on its

furnace coating, the manufacturer improved

the heating of its CVD coating reactor,

significantly shortening cycle time. This not

only improved the deposition conditions,

which affects the evenness of the coating on

inserts, but it also generated a positive

environmental impact, reducing CO2

emissions by 25tonnes per year.

Dormer Pramet also modified the

sintering cycle during the production phase.

This involved a redesign of the gas flow

passing through the charge, enabling a more

efficient furnace. The project succeeded in

shortening the length of a single sintering

cycle by 100 minutes (10% of the total length

of the cycle), while maintaining the quality of

the process.

A gradual introduction of this new

technology began in 2019 and will continue

during this year, with an expected reduction

in CO2 emissions of 14.7tonnes per year. This

activity resulted in the company being

shortlisted in Sandvik Groups’ inaugural

Sigrid Göransson sustainability award.

The new accolade is given to employees

who have contributed to a particularly

innovative solution, which has a measurable

and lasting impact on environmental,

economic or social sustainability projects

within the company or the local

communities.

The EWA is an intelligent fully automatic

fine boring tool that does not require human

intervention. It achieves fast, accurate boring

because the process does not need to be

stopped to check measurements or manually

adjust the fine boring tool. As well as saving

time, this minimises costly scrap resulting

from manual adjustment errors.

The new EWA features a powerful motor

for robustness and reliability. It is sealed

against dirt and water in accordance with

IP69. The clamping system provides

additional stability and repeatability to

deliver consistently high reliability and

precision at cutting speeds above 200m/min.

THE AVAILABLE

CONFIGURATIONS

The EWA can be used in three primary

configurations and this includes tablet, PC

and fully integrated control systems. The

EWA features wireless connectivity to BIG

KAISER’s user-friendly smartphone and

tablet app for easier tool monitoring and

configuration. It can also automatically

communicate with a pre-setter, so diameter

measurements can be transferred without

operator intervention via a tablet or App

enabled device.

For legacy machine tools, a PC interface

between the machine tool and the EWA can

be used to provide a fully-automated, closedloop

control cycle. This is suitable for

instances where commands are sent from the

machine tool to the EWA, as the system can

automatically adjust or stop the machining

process as and when required. For the next

generation of machine tools, the BIG KAISER

EWA control software can offer a fully

integrated system whereby the system will

run directly on the machine tool itself to

provide an equivalent level of automatic

control, requiring no external control device.

At EMO 2019, the EWA was

demonstrated working in-situ with a

FANUC CNC machine with the entire boring

cycle performed automatically. The

configuration was undertaking initial boring,

then measuring it and then adjusting the tool

to complete the final precision bore.

The new EWA will initially be available in

two variants. The EWA peripheric will cover

diameters from 68 to 90mm with the EWA

centric developed for smaller bores from 10

to 54mm. Further models for different

adjustment levels and diameter ranges are

currently in the design phase and will be

announced soon.

The EWA can be used with BIG KAISER’s

extensive range of accessories, making it easy

to add to an existing system. To maximise

flexibility, the EWA 68 model offers an

adjustment range of 22mm, which is

substantially larger than similar solutions

available in the market. The EWA has an

integrated accelerometer that measures

vibration during the cutting process. In the

event of excessive vibrations, the EWA alerts

the machine tool to automatically adjust its

cutting parameters accordingly.

The EWA 68 with tablet control is

expected to be available for sale in mid-2020

and ITC will be updating customers as soon

as this exciting innovation becomes available.

FAST ENTRY INTO LOW-COST AUTOMATION USING A

DIGITAL TWIN IN INTUITIVE ROBOT CONTROL

igus has developed control software for its

low-cost automation solutions that allows

users to easily program their robots.

Available online, free of charge, the igus

robot control software enables different robot

kinematics to be programmed and

controlled. A digital twin simulates the

movements, allowing the user to program a

suitable solution before purchase.

Picking up goods from a box, helping to

take samples and dispensing items from a

machine can all done by robots. Whether it is

articulated robolink robot arms, drylin delta

robots or drylin linear robots, users can try

out in advance which robot is best suited for

their application.

“As a mechanical engineering company,

we are very familiar with the different

kinematics, so the next logical step for us was

to develop a correspondingly simple and

intuitive robot control system,” says Robert

Dumayne, dry-tech director, igus. “The

software is available online free of charge

and is licence-free.”

In the software there is a digital twin for

all igus robots, which can be simulated and

taught like a real robot. Matching end

effectors, such as grippers, are easy to add

and the tool centre point adjusts

automatically. Virtual boxes can also be

installed, for example, to prevent the robot

from colliding with a machine. The igus

robot control can also be connected to a

higher-level control system, either via

interface communication with Digital IO or

via Ethernet communication using an IP

address. Every program can be applied to the

real robot afterwards.

FACE GROOVING SYSTEM EXTENDED

The range of face grooving products offered

by Horn has been expanded to include new

holder variants for its S224 double-edged

system for producing axial grooves from 38

mm to one metre in diameter. Due to the

availability of a wide range of chipbreaker

geometries and substrates, the tool system

can be easily adapted to the machining

application and workpiece material.

The tool manufacturer has extended its

modular concept so that various types of

cartridge can be clamped using a single base

holder. Internal coolant allows direct cooling

at the contact zone to prolong tool life and

improve chip removal from the groove.

Coolant supply is via a transfer point on the

base holder. The cartridges can also be used

on older Horn holders, but without through

coolant.

The axial holders are available in the

following versions: LAK (left, external), RAK

(right, external), LIK (left, internal) and RIK

(right, internal). Maximum groove depth is

14 mm and widths range from 3 mm to 6

mm.

UNLOCK A NEW LEVEL OF FLEXIBILITY FOR

FINISHING APPLICATIONS

A popular introduction from RARUK

Automation last year was the Robotiq

Finishing Kit, an-easy-to-integrate solution

that allows any Universal Robot to be

economically used for finishing wood,

plastics, metals, fibreglass, carbon fibre and

solid surfaces.

Now the latest generation of this kit

comes complete with Finishing Copilot

software whose weaving motion and

variable trajectory planning enables a cobot

to adjust its own path. This means the

Universal Robot can finish a family of parts

without the operator having to adapt the

programme.

Copilot’s path generator saves hours of

programming time. It allows the user to teach

a finishing path on a flat surface from only

four variable waypoints that adjust to the

part’s size and for custom weaving

movements to be easily added.

Complex finishing trajectories can be

programmed by teaching fewer than ten

waypoints. Finishing Copilot then generates

a complete path and applies a consistent

force at each cycle, whether it is on a curved

or spherical surface; six or nine waypoints

respectively.

The contact offset node uses reference

points on the part to validate its position. If

there is any change, the Universal Robot

programme automatically adapts all related

parameters.

This latest development will particularly

benefit manufacturers of cabinet doors and

those whose production methods include

finishing, sanding and polishing. The kit

allows operators to use their preferred orbital

tool as it is compatible with around 20 tools

from leading brands.

Complementing this application-specific

development is the latest Universal Robots

PolyScope software release that includes new

features such as Direct Software Update and

Constrained Freedrive which enhances

flexibility, making alignment and positioning

easier. It also includes improved support for

fixed position of waypoint programme nodes

for applications such as sanding and added

payload support for gripper driver

contributions.

SUBCONTRACTOR CHOOSES ITALIAN LATHE TO

COPE WITH UPSURGE IN MEDICAL WORK

Established more than 30 years ago, Mildenhall subcontractor CTPE

uses 3- to 5-axis machining centres as well as fixed- and sliding-head

CNC lathes to manufacture complex, high precision components

mainly for the scientific, medical, electronics and defence sectors. The

latest addition to the plant list is a Biglia B 620 YS fixed-head turnmill

centre with Y-axis and sub-spindle (both optional) supplied by

Whitehouse Machine Tools (www.wmtcnc.com).

It is the first lathe from the Italian manufacturer on the

subcontractor’s shop floor and only the second of this new model to

be installed in the UK, following its launch at the EMO 2019 machine

tool show in Hannover. The machine has a 30 kW, 4,500 rpm, directdrive

main spindle with a 70 mm bar capacity fed from an LNS Alpha

SL65 short bar magazine. Alternatively, billet up to 360 mm diameter

can be manually loaded for turn-milling.

The B 620 YS is meeting a five-fold increase in demand for a tighttolerance

aluminium connector that forms part of medical equipment

needed in the fight against Covid-19. CTPE has been making the

component for the past 15 years on a Y-axis lathe with a single

spindle, which meant that the part had to be

refixtured by hand on the same machine for a

second operation, following which manual

deburring was necessary.

The component is now produced in larger

volumes much faster as well as more

accurately and consistently in a single hit on

the Biglia, deburring being included in the

machining cycle, allowing 600 to be shipped

every week. This elevated supply rate started

at the beginning of April and is likely to

continue through to September 2020.

Alex Taylor, CTPE’s operations director

said, “The reason for buying the lathe was a

significant uplift in orders from the medical

industry in general, not only for the

connector part.

“However, we were also on the lookout

for a machine capable of raising turn-milling

productivity across the board, including of

larger components from billet.

“The Biglia provides a good balance for

both types of turning of components up to

620 mm long and with its sub-spindle is ideal

for one-hit machining.

“The lathe is brilliant. It has been

operating 12 to 15 hours every day since it

was installed and runs really well

unmanned. Sometimes the machine is left for

10 hours without any manual intervention.”

He went on to say that the margin for

error is much greater when a component is

being handled more than once and with the

previous two-hit production route plus

deburring, some parts had to be scrapped.

That is not the case now. After a brief warmup

period, the Biglia maintains size well,

easily holding diameters on the connector

part within ± 10 microns and with good

surface finish. The part has many milled

features, so the Y-axis is invaluable.

The machine installed in Mildenhall has

15 turret stations, all of which are powered

by a 13 kW, 6,000 rpm motor. Up to 30 cutters

can be in the machining area at any one time.

Twelve tool positions in the turret is optional

to avoid the risk of interference if large

cutters need to be used, but Mr Taylor opted

for the larger number to avoid retooling

when machining complex parts.

Additionally, extra tools can be set ready for

tackling a range of different jobs without

having to repeatedly exchange cutters.

Unlike some twin-spindle lathes, the B

620 YS has a full C-axis on the 15 kW, 5,000

rpm, direct-drive sub-spindle as well as on

the main spindle, making it easier to plan

cycles so that machining is better balanced at

either end of a component, minimising cycle

times.

The lathe is capable of heavy duty cutting

as well as high precision machining. It

incorporates a mixture of box ways in the X

and Y axes and a linear guide rail in the 620

mm Z-axis. Slight compromise on rigidity in

this axis is more than offset by the higher

feed speed and 30 m/min rapid traverse,

rather than 18 m/min available in the box

way axes.

Some programs are prepared off-line,

while simpler parts are programmed at the

touch-screen Fanuc i-HMI control. Handling

of components as they come out of the

machine was an important consideration to

maintain a crisp, undamaged surface finish,

so CTPE specified a conveyor at the front of

machine, ensuring reliable parts handling

during unattended operation overnight, with

components dropping into a padded box.

Mr Taylor concluded, “We have been

dealing with Whitehouse Machine Tools

since 2016 when it installed the first of three

Brother Speedio 30-taper machining centres,

but the Biglia brand stands on its own merit.

“I visited the factory in northern Italy in

2019 to see the machines being built and it

gave me every confidence that CTPE was

making the right decision. The OEM

specialises in making CNC turning centres

only - around 500 per year.

“The way the machines are put together

and the quality of the component parts place

them in the high-end category, so they

compete with the best of the Japanese and

German makes.”

Whitehouse has been selling Biglia lathes

for nearly 25 years and its service is said to be

of a high standard. It not only installs and

commissions a machine but provides

comprehensive engineering back-up as well,

which includes unlimited training at no extra

cost until the customer’s staff are fully

conversant with all aspects of machine

operation.

brought this work inhouse, and in just 12

months brought on seven additional CNC

machines.

Manufacturing around 30,000 parts a

month, TWP needs its CNC machines

operating in peak condition - central to this is

using an appropriate lubricant.

CHALLENGE

TWP wanted a solution that addressed

health & safety requirements while

providing greater versatility and efficiency.

TWP had previously used a conventional

semi-synthetic coolant, known as suds, but

found this gave off an undesirable odour,

was not kind to the skin or clothing, and due

to its oil content, the pH levels had to be

continually monitored.

SOLUTION

Phil Stanley, director of TWP, already

understood health & safety regulations

particularly in relation to welding mist, but

being relatively new to CNC machining, he

turned to Total to see if it could recommend

a metalworking solution that would help

with this compliance.

Total recommended FOLIA, which it

introduced to the UK market in 2019. Based

on renewable raw materials in the form of a

biopolymer, and free from mineral oils and

RESULTS

Phil said: “Using a conventional fluid,

you would have to degrease prior to welding

or plating, but as there is no residue with

FOLIA, machined parts can go straight to the

welding bay because there are no fumes

coming off them. FOLIA just evaporates and

doesn’t hold the swarf to the job which is a

major advantage.”

Being an oil-free solution, FOLIA reduces

the chance of bacteria forming or growing in

the sump and system and oil drain intervals

have also been significantly extended. Phil

said: “We’re finding that our liquid life is

much longer – we’re now 12 months in and

we still haven’t had to change the fluid in the

tanks. Furthermore, there is no sludge at the

bottom of the tanks like you’d get with a

conventional lubricant.”

Tooling lifespan has increased by up to

25%, delivering a significant cost saving for

the business.

all applications,” said Phil.

Phil said: “I’m very impressed with the

MSC AND ROCOL WORK TOGETHER TO HALVE

CUTTING FLUID CONSUMPTION FOR A&M EDM

A&M EDM Ltd is an award-winning

engineering solutions company offering

precision engineering services to aerospace,

F1 and other sectors. A&M also

manufactured ventilator components as

suppliers to the Ventilator Challenge UK

consortium.

It has 57 CNCs machining a variety of

materials including stainless steel, mild steel,

aluminium, Inconel, titanium and exotics,

and produces highly bespoke, short runs of

components for its customers.

MSC Industrial Supply Co. (MSC) offers

A&M EDM best practice engineering support

with frequent onsite visits that proactively

identify ways to help them optimise their

processes and achieve their business goals.

CHALLENGE

A&M EDM was looking to improve the

performance of its metalworking coolant

while maintaining high-quality machining.

With this in mind, MSC identified ROCOL as

the perfect partner to collaborate with

alongside its customer.

ROCOL began analysing A&M EDM’s

coolant consumption with a review of

current materials and applications while

taking samples from active machining

operations. These were tested in ROCOL’s

laboratory and a comprehensive report on

the current product, with details such as

wear ratio, dilution and usage, was

produced.

The analysis concluded that the coolant

usage was much higher than it should be and

that A&M EDM needed a versatile, highperformance

coolant that would deliver

consistent usage and quality results on a

range of different materials.

MSC and ROCOL presented their

findings to A&M EDM. They delivered a

proposal for an alternative coolant that was

more suitable for their requirements, but also

provided evidence that demonstrated a cost

saving in volume consumed as well as an

extension to tool lifetime.

SOLUTION

MSC and ROCOL recommended

ULTRACUT EVO 255 Metalworking

Coolant, an extreme pressure (EP) soluble

oil-water mix cutting fluid to replace the

previous coolant.

ULTRACUT EVO 255 is formulated to

give a long and predictable sump life and

provides extra performance in medium and

severe cutting operations on a wide variety

of ferrous and non-ferrous materials.

In addition to providing the coolant

solution, MSC works with ROCOL to deliver

specialist and ongoing maintenance and

support to A&M EDM, which covers a range

of services and periodic analysis to reduce

fluid consumption, extend tool life and

reduce downtime. This will help A&M EDM

ensure the product continues to perform to

its optimum level, no matter what materials

are machined.

RESULTS

ROCOL and MSC recommended a product

that was not only versatile and suitable for a

wide variety of machining applications and

materials, but would also deliver a

significant saving in the volume of coolant

required.

Analysis showed that with the

ULTRACUT EVO 255 solution dilution levels

improved from 19:1 to 40:1, reducing A&M

EDM’s consumption from 41,000 litres per

annum to 20,048 litres per annum*. The

reduced consumption rate outweighed the

increase in cost per unit, resulting in a

significant cost saving of £16,900 per year.

The solution has more than halved A&M

EDM’s intermediate bulk container (IBC)

annual consumption from 10 to 5 containers.

Furthermore, it has also improved machining

quality, delivering a potential tool spend

reduction of around 40%.

A&M EDM is also benefiting from the

savings delivered by reducing waste and

disposal costs from needing fewer IBCs.

Stuart Talbot, production director at

A&M EDM, said: “We are delighted that

MSC and ROCOL have come in and analysed

our coolant consumption and recommended

a solution that will reduce this to half the

amount we were using previously.

“They invested time in understanding

what our objectives were and demonstrated a

commitment and determination to help us

achieve them. We look forward to an

benchmark our machines regularly, helping

us to achieve further efficiency and

productivity gains.”

is clear about the platform upon which the

company’s international success continues to be

built.

“Today, both our head office and satellite

depots are fully stocked with our wide range of

equipment and have structures in place to

ensure continuing, reliable supply and

support,” he says. “It underlines our growth

from little more than a single production

building in 1945 to a state-of-the-art

manufacturing facility, global sales and support

network and a track record of which everyone

at the company is extremely proud.” Sean Pike

believes that, while it is unfortunate that the

company is currently prevented from holding

its planned series of celebratory events, Layher

can still extend a genuine thank you to everyone

who has made its history possible – “and, more

While building and construction have

naturally been central to Layher’s operation

over the years, the company has also built a

leading reputation in other, perhaps more

niche, sectors. These range from the rail

industry and offshore oil exploration to the

event sector and industrial maintenance.

In all cases, a relentless focus on innovation

has been central to the organisation’s approach

– much of which has been inspired by market

feedback. Invariably this looks to improve

customers’ safety and the ergonomic

performance of the equipment.

Recent developments such as Allround

Lightweight, FlexBeam, a choice of purposedesigned

bridging systems and the company’s

Scaffold Information Modelling (SIM) software,

for instance, have all enabled Layher to work

closely with its contracting customers to

provide solutions for a vast number of projects.

These range from simple façade scaffolds to the

provision of access and protection on one of the

world’s most iconic buildings – the Elizabeth

Tower, home to the famous Big Ben.

“Our growth in the UK since we moved to

our Letchworth head office in 1997 reflects these

key factors,” continues Sean Pike.

“Importantly, we place great emphasis on

making our equipment and support services as

available as possible at local level which has

seen us regularly grow our nationwide network

and storage depots over the years.” Today,

Layher’s headquarters is supplemented by

facilities in Livingston in Scotland, Eggborough

in Yorkshire and Dublin in Ireland while the

latest facility in West Bromwich in the West

Midlands opened its doors at the end of last

year.

“During the current situation, we are fully

aware of the need to provide as much support

as possible, and to do so while following

government advice within our own facilities

and those of our customers,” continues Sean

Pike. “To an extent, this has gained from the

preparations that we had already made to

address the Brexit transition process – so the

provision of adequate material supplies and our

ongoing ability to react quickly to customer

needs, for example, are already areas that have

been addressed.”

Under the banner of ‘75 Years of Future’,

Layher is now looking towards the next phase

of its success, particularly as many of its user

industries emerge from the current difficulties.

At the same time, it is still hoping to undertake

commemorative activity in due course to

emphasise both its track record and optimism

for the years ahead.

PSL DATATRACK IS THE IDEAL PRODUCTION CONTROL

SYSTEM FOR FAMILY ENGINEERING BUSINESS

TK Fabrications of Harlow is a family-run

engineering company specialising in the

machining and fabrication of low to medium

volume batch work, as well as one-off plastic

and composite products. The company is

now reaping the benefits of its investment in

PSL Datatrack production control software,

which has given the business close control

over its production capabilities.

Since 1979, TK has provided its services to

various industries including aerospace,

medical and transportation. Continual

investment in machining facilities over the

years has been key to TK's growth and

success. With its full complement of CNC,

semi-automatic and manual, machines TK

prides itself on products manufactured

consistently on time, within budget and with

zero defects.

By 2018, its growing order book and wide

customer base meant that the company

needed to closely address the administration

of its business. Its existing Excel-based

system for quotations was not integrated into

the rest of its order processing system and

the manual inputting of customer data was

also too time consuming for a company

administered by production staff.

TK investigated potential production

control systems. They required a solution

that would make their business run as

smoothly as possible and contribute to the

development of close working relationships

with its supply chain, whilst being tailored to

their specific requirements. Initially they

found systems primarily aimed at larger

businesses that were too involved with many

unnecessary features. They needed a system

suited to the needs of a small subcontract

engineering company.

Having identified PSL Datatrack as a

potential solution, TK's research led them to

a similar company already benefitting from

the software. "We talked to them as their

business was set up in almost the same way

as ours,” says Director Mark Howlett. “We

then contacted PSL Datatrack for a

demonstration and it was astonishing that

each part of the system matched what we

were already doing – but carried out in a way

that cut time and integrated the whole

manufacturing process, right through from

the initial quotation to delivery and

invoicing."

The modularity of PSL Datatrack meant

that TK only needed to invest in the modules

required at the outset. As and when new

requirements were identified, they would be

able to extend their system. Core to the

solution is the Quotations module providing

fully detailed estimates complimented by the

Sales and Purchase Order processing

modules, shop floor documentation,

planning and invoicing modules.

As a family business, all staff are involved

and have specific roles. Their investment in

PSL Datatrack was tailored for the specific

number of users, modules and features

required whilst keeping the investment in

line with the company's budget. Each user

can quickly call up reports that are relevant

to their own production responsibilities.

Historic customer quotations can also be

retrieved quickly and re-quotes put together

without re-entering any details. “We also no

longer have to spend time physically trying

to track each other down on the factory floor

or around the company to discuss orders and

production,” comments Mark.

Invoices and credit notes are transferred

from PSL Datatrack into their accounts

system. “The accounting system was not

available for all users and could not have met

our needs for traceability and documentation

with so many customers, products, special

orders and varying batch sizes,” says Mark.

TK found the installation of PSL

Datatrack easy and learning how to use it

was straightforward. It was initially run

alongside the company's old system until a

date was set for the complete transfer. This

approach meant users could learn from any

mistakes early on, in a practice phase, until

the company was ready. PSL Datatrack then

removed the data that the company wanted

to delete and the system went live.

Over the last two years or so, the benefits

that TK have identified by switching to PSL

Datatrack are numerous. These include

significant time savings, easy access to key

business information, being able to answer

customer queries and responding to new

business enquiries quickly and efficiently.

Some elements of the system's functionality

are still being discovered and helping to

further refine their business processes.

“We can also see the order book in real

time and can anticipate any potential

bottlenecks, so we can continue to get

products out of the door on time," concludes

Mark. PSL Datatrack is clearly

demonstrating its suitability for use within

TK's busy, complex manufacturing

environment – so typical of the subcontract

engineering sector where family-owned

AWARD-WINNING FIRM HAILS IMPACT OF 3D PRINTING

AFTER F370 INVESTMENT

A market-leading uPVC specialist says

additive manufacturing is helping to keep it

ahead of the competition following its latest

investment in the technology.

Liniar, whose plastics mixing plant in

Denby, Derbyshire, is the largest in Europe,

employs 500 people and works around the

clock to produce 32,000 tonnes of material

annually, using it to create and supply

windows, doors, conservatories, decking and

fencing to specialist fabricators and installers

within the fenestration and leisure industries.

With more than 50 registered patents and

a Queen’s Award under its belt, Liniar has big

ambitions when it comes to product design –

and 3D printing is at the very heart of its

success.

“3D printing has become an integral part

of our design process. I think we’d be lost

without it now,” said Product Design

Manager Tom Roberts.

“And it’s not only product development

and design that we use it for. We also print

jigs and fixtures for our fabrication divisions,

so that means we’re not having to machine

components to produce things like saw

blocks or drill jigs.”

Liniar has used a Stratasys Objet260

Connex3 for around six years but more

recently installed an F370, with both

machines supplied by 3D-printing expert and

Stratasys UK platinum partner SYS Systems.

The Polyjet triple-jetting technology of the

Connex offers precision multi-material

printing in a spectrum of colours, giving

unmatched design freedom. The power of the

F370 lies in its Fused Deposition Modelling

(FDM) technique, which uses industrialgrade

thermoplastics to produce tough and

accurate parts that can withstand vigorous

testing.

Mr Roberts said: “With the two printers

we have the best of both worlds. We can print

rigid material, which is useful for a lot of the

extruder profiles we produce, but we also

have a co-extruder gasket on our profiles.

“We design a lot of products with gaskets

and sealing, so it’s been really useful that we

can print both of those materials together and

produce realistic components. That just

wasn’t possible before without producing

tooling to extrude profiles.

“Our products can be very big. We have a

lot of things like screw ports and clipping

features that we can manufacture into the

parts – we can screw them together, put an

assembly together and we know that it

works.

“The biggest cost saving is time. Rapid

prototyping allows us to develop new

products faster. We can design products,

assemble them, make some changes, re-print

it and try it again, all in the space of a day.”

Part of the popular F-Series, the officefriendly

F370 is about versatility, intelligence,

quality and affordability, enabling users to

produce everything from fast, low-cost

concept models to durable and repeatable

assemblies.

Mr Roberts said: “As great as 3D CAD is

it’s always nice to have a physical part in your

hands to be able to test it out and see if it

performs as you think it will.

“3D printing is an excellent tool for us in

that we’re able to produce prototypes and

samples for our customers. They’re the

people who are working with our products

day in, day out. They know how they fit

together and where they’re going to see

problems.

“When we’re designing a new product

suite the tooling can be into the hundreds of

thousands of pounds, particularly for

extrusion - it’s very expensive. So for us to

have that confidence before we go cutting

steel is ideal.”

a state-of-the-art facility hosting the very

latest 3D-printing technology from across the
