3D PRINTING RETURNS REPLICA OF 12TH CENTURY
CANDLESTICK TO GLOUCESTER
Global engineering technologies company,
Renishaw, is working with Gloucester
Cathedral and the Victoria and Albert (V&A)
Museum, London, to recreate the Gloucester
Candlestick using metal additive
manufacturing (3D printing) technology. The
original candlestick is on show at the V&A
Museum, while the Renishaw manufactured
replica will be displayed and used at
Gloucester Cathedral.
The candlestick is a rare and outstanding
example of the skill of early-12th century
English metalworkers. An inscription on the
stem states it was given to the church of St
Peter, now Gloucester Cathedral, by Abbot
Peter, who held the post from 1107-13.
A 3D laser scanner was used to capture
the complex geometry of the original
candlestick, which consists of denselyentwined
foliage and fantastic creatures, so
that it could be reproduced exactly.
Renishaw then recreated the candlestick by
building it up layer-by-layer from
aluminium powder using one of its RenAM
500Q multi-laser additive manufacturing
(AM) systems. The replica has now been
made available to Gloucester Cathedral.
“Because of the Gloucester Candlestick’s
complexity, there is no other way to
reproduce it than additive manufacturing,”
explained Paul Govan, Customer Training
Manager at Renishaw and chief facilitator of
this heritage preservation project. “The
candlestick is composed of three distinct
sections, each with intricate openwork
decoration and a patina that has accumulated
over 900 years. Renishaw used 3D scans of
the original candlestick to reverse engineer
each aspect of the design to recreate this
historic masterpiece in all its original glory.”
Material choice played a key role in the
manufacturing process, and initial plans to
use titanium models were abandoned in
favour of more malleable aluminium
powders. The change from titanium to
aluminium powders allowed Renishaw
engineers to more easily clean and finalise
the candlestick, to achieve a higher level of
detail. Fittingly, material choices are also part
of what makes the original Gloucester
Candlestick special, as it is cast using a brass
alloy with unusually high silver content.
As a result of 3D printing technology,
visitors to the Cathedral will be able to
reacquaint themselves with a spectacular
piece of local history. Renishaw's use of
cutting-edge AM technology to recreate this
12th century English masterpiece
demonstrates the potential of this process for
recording and reproducing intricate historic
treasures and antiques.
Renishaw is the only UK manufacturer of
metal additive manufacturing systems.
CASE STUDY
ITC MEETS NEEDS OF SUBCONTRACTOR
When Steve Knowles founded Newport CNC
over ten years ago, like many start-ups, Steve
bought his first machine and worked
evenings and weekends in his new venture
whilst keeping the day job. Steve’s first port
of call was to buy a HAAS VF4SS and use
high-end cutting tools from Tamworth based
Industrial Tooling Corporation (ITC).
Building its early success in the high-end
automotive and aftermarket industries,
Newport CNC is now entering its eleventh
year of business and the company has
celebrated this with several investments.
Before the COVID-19 pandemic, Newport
CNC had planned to move into a new factory
and purchase its fifth HAAS machine, a
ST20Y turning centre. The subsequent
shutdown created several obstacles, but the
five-employee business has now moved into
its new 4,700sq/ft facility and installed its
HAAS turning centre.
Commenting upon the challenge,
Managing Director Steve Knowles says: “Our
new facility is three times the size of the
previous site and the HAAS machine is the
first turning centre we have installed. Despite
the challenges of the pandemic, we are
confident that our new machine and the new
facility are a bedrock for us to build an even
stronger business in the future.”
One of the bedrocks of the business from
day one has been the high-quality cutting
tools from ITC and alluding to this, Steve
continues: “I have used ITC cutting tools for
over 20 years and they have never let me
down. When I started this business, my first
port of call was Gary Bambrick at ITC. More
than 80% of our work is aluminium
machining and the solid carbide aluminium
cutters from ITC are beyond compare. I have
had sales reps from virtually every tooling
company trialling tools down the years and
none of them can match the tool life,
productivity, surface finishes and overall
performance of the ITC aluminium range.
Over 80% of our cutting tools are now
supplied by ITC and we have little interest in
wasting time trialling alternate tools; time has
proven that we are already applying the best
tools available for our business.”
The Milton Keynes Company typifies
subcontract manufacturing by serving the
aerospace, electronics, medical, motorsport
and automotive sectors, manufacturing
everything from commercial airline seats and
high-end bespoke automotive work through
to participating in the recent Ventilator
Challenge. With 3, 4 and 5-axis machining as
well as Y-axis turning capability, Newport
CNC is well equipped to meet the demands
of the industry. With 75% of the company’s
work revolving around aluminium
machining and the remaining 25% being a
mixture of titanium alloys, plastics and
stainless steel, ITC has been instrumental in
the tooling strategies adopted by Newport
CNC.
For a number of years, the ITC 3081 Series
of solid carbide end mills for aluminium has
been the go-to cutter. As Steve says: “We
started with several ITC solid carbide end
mills, but we found our sweet spot with the
3081 Series for high-feed machining, it has
been a revelation for our business. The metal
removal rates are beyond compare and when
it comes to finish machining, the surface
finishes are outstanding. We are using these
end mills for everything from high removal
roughing through the pocketing, profiling
and finishing.” With such a glowing reference
for the 3081 Series, Newport CNC now uses
the range with diameters that include 3, 5, 6,
10, 12, 16 and 20mm with a selection of
square-end and corner radii from 0.5 to 3mm.
As the company has evolved, so has its
reliance on the wide range of high-quality
ITC products. The company has subsequently
adopted the Britcut Series of two and four
flute end mills in diameters of 4, 6, and 10mm.
With centre cutting, a facet relief and a 30-
degree helix, Newport CNC has opted for the
TiAlN coated option for machining a
complete variety of material types. The
success of both the 3081 Series and the Britcut
range has since paved the way for the
introduction of the 3152 3-flute short length
AlTiN coated end mills, the 2112 and 2012
Series of ball nose end mills for profiling and
also the 4071 Series of chamfer tools.
ITC has been a longstanding distributor of
Widia solid carbide end mills that have been
a perfect complement to the UK
manufactured ITC range of products, so
when the Tamworth cutting tool experts
widened its scope by adding the Widia
indexable tools to its armoury, Newport CNC
trialled the Widia VSM11 high feed 40mm
diameter face mill. Comparing the Widia
VSM11 against an industry-leading
manufacturer, the VSM11 outperformed the
competitor with a tool life improvement of
30% and a productivity increase of 40%, all
whilst reducing the cost-per-insert against the
previous tool. The Milton Keynes business
has since added the VSM11 80mm diameter
face mill to its inventory list.
ITC Caters for All Scenarios
As a relatively small subcontract machine
shop that serves a multitude of industry
sectors, Newport CNC can never second
guess what type of work will be coming
through the door next. Referring to this, Steve
says: “We have a standardised tooling
strategy on each of our machining centres.
Each machine has a 24-tool capacity and the
first 10 positions are standardised across all
machines. The first tools will be the 80mm
and 40mm Widia VSM11 face mill cutters, we
can change the inserts from the XDCT
aluminium grade and geometry to the XDPT
steel insert designation in a matter of minutes
and this prepares us for rough machining and
facing every job that comes through the door,
regardless of whether its aluminium, steel,
stainless or heat resistant alloys. It also keeps
our inventory and costs to a manageable
level.”
“Positions three through to 10 will be ITC
solid carbide end mills. Once again, the 3081
Series plays a prominent role with a 16mm
diameter end mill with a 1mm rad slotting
into position three with tool positions 4, 5 and
6 also being 3081 Series end mills in diameters
reducing from 10mm to 3mm. The first six
positions give us complete flexibility for
everything from high-feed roughing and
facing down to slotting and finishing. In our
other prominent tooling positions, we will
have 3 and 6mm ball nose tools that support
all our needs when it comes to intricate
machining, profiling and finishing of
precision features. Beyond these positions,
we will have a spot drill, chamfer tool and a
couple of standard tap sizes, which leaves
many carousel positions free. We can rapidly
fill these positions if new jobs with
challenging features or material types arrive.
This strategy allows us to standardise our tool
positions and overhang lengths whilst giving
the staff familiarity with the system. This
streamlines our programming and setups and
we can thank ITC for having an extremely
diverse range of high-quality tools that can
support our business regardless of what
comes through the door.”
Manufacturing Machinery World, October 2020 9
Manufacturing firms across the Sheffield
City Region can upskill their existing
workforce at no additional cost with the
globally recognised University of Sheffield
Advanced Manufacturing Research Centre’s
award-winning training centre.
The AMRC Training Centre, which is top
of the regional league table
for engineering apprentice achievement, is
providing Higher Apprenticeships that
include the industrial digitalisation and
sustainability skill sets that will be vital to the
long-term future of UK manufacturing.
Head of Business Development at the
AMRC Training Centre, Anne Griggs, said
the centre’s new Higher Apprenticeships are
a great way for manufacturers to deepen the
talent pool in their organisations without the
cost of recruiting and inducting new staff or
adding to the headcount.
Anne added: “In these uncertain times,
one thing remains certain: manufacturers
need to be making the very best of their
people. The Engineering Manufacturing
Technician programme focuses on
EDUCATION
TAKING IT TO THE NEXT LEVEL
manufacturing processes, manufacturing
planning and scheduling, industry 4.0,
sustainability and the environment in the
manufacturing industry, and professional
engineering management. These are areas
where the wider AMRC research and
development teams are at the cutting edge.”
Typically the courses take three years and
follow a day-release format, where the
employee studies one day a week at the
training centre, developing a portfolio of
evidence to meet the knowledge, skills and
behaviours required.
“Engineering and manufacturing skills
are vital to the success of the Sheffield City
Region economy and this Engineering
Manufacturing Technician Apprenticeship is
the ideal way for companies to make the
most of their in-house talent, developing the
technical and managerial leadership skills
needed for firms to be more agile and
resilient,” said Anne.
Assembly efficiencies made by AMRC
apprentice, Niall Dawson, are now saving his
employer, Sheffield-based Pryor Marking
Technology, more than £50,000-a-year and
slashing product build time from 3.5 hours
down to just one hour.
The training centre – part of the worldleading
Advanced Manufacturing Research
Centre and the elite Russell Group
University of Sheffield – opened its doors just
six years ago and has been instrumental in
attracting global manufacturing brands to
the region and is working with leading edge
companies such as such Stanley Black &
Decker, AESSEAL and Nikken.
“These are difficult and confusing times
for industry, with employers rightly thinking
hard about whether and where to invest in
their talent pipeline. The latest
apprenticeship success figures put the
AMRC Training Centre at the top of the
league table for achievement: making us the
go-to-place for more than 300 companies
across the Sheffield City Region and
beyond.”
SPEED,
ACCURACY,
REPEATABILITY
A leading supplier of complex components and
sub-assemblies to the aerospace and defence
sectors says an investment in optical
measurement technology has ‘revolutionised’
its part inspection capabilities.
Benham Precision Engineering’s 22
machining centres work around the clock to
create parts such as manifolds, bodies, castings
and casings – products that are critical to safety
and where even the smallest errors cannot be
tolerated.
Across its two sites in Southampton, the
company is now running three non-contact
metrology systems supplied by VICIVISION
UK – which, according to Programme Manager
Joe Benham, have taken Benham’s quality
control processes to a whole new level.
“What VICIVISION has provided is a
reliable, repeatable, accurate measurement
solution. We work down to sub 10-micron
tolerances on our machine tools and we’re able
to reliably repeat those processes using the
equipment around us and the technology to
verify what we’re doing.
“The VICIVISION machines have become
evident as tools for reducing different methods
of verification. So previously where we would
be utilising micrometers, height gauges and
shadowgraphs to check components, now we’re
capturing all of that within 30 seconds to a
minute on a VICIVISION machine.
Derbyshire-based VICIVISION UK’s one of
the world-leading optical measuring solutions
cater specifically for turned, ground and
cylindrical parts. Using a combination of
advanced video camera technology and light
projection, the machines automatically deliver
detailed and consistent results on even the most
complex features in just seconds, down to the
last detail.
Having initially installed an MTL1, Benham
now also runs two systems from VICIVISION’s
flagship Techno range. Thanks to their wide
measuring fields, impressive load capacities,
high-resolution capabilities and intuitive
software, the M306 and M309 are suited to both
current and future manufacturing demands.
Mr Benham said: “We could see from the
first moment that we utilised the VICIVISION
machine within the department that the rate we
were inspecting work increased rapidly.
METROLOGY & INSPECTION
TAILORED
METROLOGY
THAT HITS THE
SPOT
The Sempre Group introduces Novacam for
hard-to-reach measurements So that
manufacturers can solve difficult measurement
challenges, industrial metrology specialist, The
Sempre Group, has introduced several new
Novacam 3D metrology systems. The
customisable Microcam 3-D and 4-D
interferometers come with a variety of noncontact
and fibre-based optical probes and
scanners, ensuring highly versatile quality
control at micron-resolution. Users will be able
to acquire dimension, thickness, roughness and
defect data even for hard-to-reach spaces such
as bores, tubes and edge breaks. All probes are
fully configurable for automated inspection,
allowing users to introduce cost-cutting and
time-saving measures into existing inspection
set-ups.
The Sempre Group will offer this new
system with multiple product configurations —
TubeInspect, EdgeInspect, BoreInspect and
SurfaceInspect. For example, TubeInspect, is for
internal and external measurement of tubes,
and BoreInspect, is for internal measurement of
bores and tubes. SurfaceInspect and
EdgeInspect, are best used for non-contact
metrology of edges and radii. Unlike contact
probes, the non-contact probes and sensors
used in Novacam’s devices do not wear out,
removing the recurring costs of expensive
consumables.
Each tool provides thorough 3D
measurements, data on high-aspect-ration
features, reduced inspection cycle times of up to
100,000 measurements per second and flexible
options for evaluating inspected parts. The
system’s versatility allows customers to deploy
configurations individually or together to best
meet requirements.
With a variety of possible measurement setups
and initial calibration, The Sempre Group
can tailor Novacam’s metrology systems to
aerospace, automotive, defence, medical
technology and electronics applications. The
Sempre team offers a full suite of metrology
solutions, including software and hardware,
and can easily integrate new technology with
existing equipment.
SICK’S
ON THE LEVEL
Compact, economic and quick to install, SICK’s
CQF16 capacitive level sensor has been
developed to provide a universal, non-contact
solution wherever the fill level of water-based
liquids must be detected in non-metallic
vessels, tanks or pipes.
The robust, ECOLAB-certified SICK CQF16
level sensor is supplied with a one-clip
mounting bracket that can be fastened securely
to the wall of any pipe or container. Using the
capacitive measurement principle, it accurately
detects water-based media regardless of foam,
moisture or deposit build-up on the inside of
the vessel.
The SICK CQF16 is a cost-effective
alternative to continuous analogue
measurement with a diverse range of fill-level
detection uses. For example, it is ideal for
detecting levels of oils, milk or honey in food
processing machinery, or for checking
condensate water in freezers. It will prove
useful for detection of ink-cartridge levels in
printing and packaging machinery. In medical
and pharmaceutical machinery, it could be used
to monitor levels in the storage vessels for
filling vials or processing blood products.
Said David Hannaby, SICK’s UK Product
Manager for presence detection: “The CQF
offers an economical new alternative for a wide
range of level sensing duties. Wherever there is
a requirement for on/off or low/high
switching, for example, the CQF offers all the
reliability and flexibility you would expect from
a SICK device.
“For most applications, the factorycalibrated
version is all you need to get started.
Just clip the sensor into the bracket supplied
and you are ready to go. For more demanding
applications, the sensor can be simply taught-in
via the cable connection. Easy commissioning is
assured thanks to the two on-device LEDs
showing power-on and output status.”
The compact CQF16 measures just 16 mm x
34 mm x 8 mm and has a sensing range up to 6
mm. With a robust housing rated up to IP69K,
and the option of M8 male connector or integral
cable connection, the rugged CQF16 level
sensors avoid the risk of fluid penetration in
process environments. With a 100mA signal,
the sensors offer a flexible choice of PNP/NPN
or NO/NC switching outputs.
DIGITAL FUTURE
DIGITAL FUTURE BECKONS FOR
MANUFACTURING BUSINESS
Sheet metal firm Salamander Fabrications
has partnered with Siemens Mobility and
The Manufacturing Technology Centre
(MTC) to undergo an environmentally
friendly project that will transform its
operations to become entirely paperless.
As well as committing to improving the
company’s carbon footprint, the forwardthinking
Slaithwaite-based manufacturer
wants to provide an even more streamlined
and efficient service for customers.
The project should enable Salamander’s
workforce to take enquiries – such as
computer-aided designs – and import them
straight into its automated machinery. From
there, the smart machinery can work out
which relevant materials are required and
how long it will take, leading to less metal
waste and a swifter finished, high-quality
product.
Employees will also be given tablets to
track production progress and update
customers in real-time – which had
previously been completed via paper-based,
manual processes. In addition, Salamander
wants to digitise its entire admin function
such as payroll, annual leave requests, and
relevant HR guidelines and policies, to
further help the environment.
David McStrafick, general manager of
Salamander Fabrications, said: “This will
transform the way in which we operate –
both internally from an infrastructure point
of view and externally because it will
hopefully help us to win new business and
remain competitive.
“Being able to provide customers with the
reassurance that their high-quality products
will be completed with shorter lead times
will go a long way towards our growth
ambitions of doubling our turnover to £10m
by 2023.”
The digitisation project has been made
possible following Salamander’s experience
in the rail industry and building of carriage
components. This work has attracted the
attention of Siemens Mobility – the global
organisation’s train division – because it
wants to establish a new facility in Goole,
West Yorkshire, to build trains in the UK.
As part of its forward planning, Siemens
Mobility has partnered with The MTC to
assess and improve Britain’s supply base,
and therefore provide further help to small
businesses such as Salamander.
Following a visit to the Huddersfield
factory prior to the Coronavirus outbreak,
The MTC’s senior consultant Ross Ryan
confirmed it will match-fund the paperless
project through its UK REACH grant scheme
– covering 50% of the overall costs.
“We want to continue to support British
manufacturing and encourage organisations
throughout the nation to be competitive on a
global scale – especially during the most
difficult of climates,” Ross commented.
“By providing support for Salamander’s
transformation into a digital-first firm, the
team will be able to work smarter, swifter
and more efficiently. We’ll also be supplying
lead application engineers to assist in the
transition, who can share knowledge and
provide expertise in this new way of
working.”
Speaking about how this project can
transform small and medium businesses
such as Salamander, Ross added: “It puts the
firm a notch above others in terms of
flexibility. The factory is already more than
doubling its capacity via automation, so this
next move will help to further enhance its
customer service provision and ambitious
growth plans.
AIM STAYS ON TARGET WITH PSL DATATRACK
Leading engineering subcontractor
Automatic Industrial Machines Ltd (AIM)
started utilising PSL Datatrack production
control software back in 1999. The company
could not have envisaged then that the
system would still be playing a crucial role
within the business some 21 years later. The
ongoing enhancements to the system keep it
up-to-date, maintaining the customer’s
investment and providing stable business
management. It continues to provide all
necessary controls for AIM's complex
production needs, especially for customers in
the aerospace industry. AIM’s aerospace
capabilities include one-off jobs, small to
medium batch work, long-term customer
contracts and the manufacture of complex
sub-assemblies.
“PSL Datatrack has grown with us,” says
Managing Director Rob Kendall. “Over the
years the requirements to manage our
business as efficiently as possible have
changed. Our customers have given us new
manufacturing challenges and the PSL
Datatrack team has always risen to them by
customising our system and recommending
new modules to meet our needs. The support
has been first class.”
With its ability to manage the entire
production process, from the generation of
quotations right through to final invoices,
PSL Datatrack has given AIM greater control
over all aspects of its business. Live status
updates, the provision of management
information including full breakdown of
machining costs and reporting on individual
customer turnover means the company can
continuously assess the strengths and
potential weaknesses of its business model.
Working in the aerospace sector (the
company has ISO 9001 and AS 9100
accreditation alongside various customer
approvals) means traceability is paramount.
The production control software that deals
with customer orders and production
processes must therefore be watertight. PSL
Datatrack stores all historic transactions
relating to the production of any component
for any customer. This includes full
traceability of all materials and subcontract
services, in-depth route cards, inspection
reports and the generation of Certificates of
Conformity (COCs).
Information is readily available for any
client or external audit and AIM has received
praise from a number of customers for the
system it has in place. “We've been told we
set the traceability standard for some of our
customers' other suppliers. That is great
news not only for us, but also for PSL
Datatrack in the way that they have helped
us achieve this recognition," continues Rob.
AIM's ability to quickly quote and process
a large number of orders has been central to
the company's success which has seen steady
growth since establishment in 1972. PSL
Datatrack enabled them to achieve this
alongside handling calculation of all costs
from suppliers, including materials and
external processes such as anodising.
Material costs are automatically tracked
and updated, if necessary, for future
quotation and purchasing purposes. AIM has
seen the number of live part numbers it deals
with rise from around 120 to 900 and has
evolved towards producing smaller batches.
With more part numbers and the
requirement to produce components in
aluminium, carbon fibre, steels and titanium,
the need for well-maintained production
control software with ongoing development
to provide new features is critical.
Since 2011, AIM has become even more
involved with the production of complex
assemblies for the aerospace industry. PSL
Datatrack manages the demand of parts for
these jobs, which are made both in-house and
by external suppliers, through its scheduling
module. AIM also has a number of long-term
repeat customers and the management of
stock to ensure delivery requirements are
met is also managed by PSL Datatrack.
Rob comments that without the system
AIM would probably have had to employ an
extra three office administrators. “The beauty
of PSL Datatrack is that over the years it has
shown us what business we can manage and
gives us the flexibility to adjust our
production routines accordingly. We can
manage lead and delivery times closely and
this ensures our customers are fully
informed.”
Over the years, PSL Datatrack has
customised elements of the system for AIM
so that it provides the exact functionality and
management information required. For
example, when approached by a couple of
our customers to switch over to EDI
invoicing AIM contacted PSL Datatrack and
a solution was developed to suit exactly what
their customers had asked for. “With other
systems we have looked at, this level of
customisation is not readily available,”
concludes Rob. “From that viewpoint alone, I
would have no hesitation in recommending
PSL Datatrack to other subcontract
engineering companies.”
NEW PRODUCTS – NEW PRODUCTS – NEW PRODUCTS
XYZ MACHINE TOOLS EXTENDS TURNING CENTRE
RANGE WITH TWO NEW MODELS
XYZ Machine Tools Compact Turn series of
turning centres has proven highly popular
over the years. However, not resting on its
laurels, the company has responded to
customer feedback and extended the range to
offer greater capacity introducing the CT 65
HD and, a highly cost-competitive solution
with the CT 52 LR.
The CT 52 LR extends the move to the use
of linear rail technology to turning centres by
XYZ Machine Tools for the first time. Having
proved successful on its machining centre
range, where sales have been beyond
expectation, the same level of interest in
linear rail technology is being shown for the
CT 52 LR. The advantage of using linear rails
is primarily the cost, but without any
compromise in capability. The CT 52 LR is
available from under £36,000 making it
highly advantageous to small and mediumsized
businesses looking to step up to
turning centre use. Despite of the relatively
low cost, the CT 52 LR boasts an impressive
specification as standard. This includes
15HP/11.2 kW (4500 revs/min) spindle, 52
mm spindle bore, 10 station turret and
Siemens 828D control with the PLC written
by Siemens UK. As standard the CT 52 LR is
equipped with a 150 mm three-jaw chuck,
but there is an optional Hainbuch collet
system and Hydrafeed, or LNS, bar feed
units. All of this is built upon a 2000 kg solid
meehanite cast base that provides the rigidity
The e-loop energy supply series which
increases safety and reduces procurement
and installation time has been expanded to
suit static applications, including shore
power supplies.
Shore power offers the provision of
electrical power to a ship at berth so that its
main and auxiliary engines can be shut
down. Stricter guidelines are forcing ports to
implement more environmentally friendly
technologies and the igus e-loop series
allows not only the reduction of air pollution
and noise but also minimises the vibration
from vessels while at berth.
igus developed the e-loop as an
alternative to the service loop – a product
with no defined bend radius and which, in
worst case scenarios, can break. Another
drawback to the service loop is that when it is
serviced or repaired the complete system
must be replaced since the cables are sealed
into the system.
Justin Leonard, a UK Director of igus, the
global manufacturer of energy chain systems
required for exceptional machining
performance.
As part of the Compact Turn family, the
CT 52 LR lives up to its description, with a
footprint of just 1930 x 1420 mm. This makes
it ideal for the smallest of machine shops, it
can literally be located anywhere in the
factory! This small footprint disguises a large
turning capacity which sees a maximum
turning length of 300 mm, swing over the
carriage of 300 mm and a maximum turned
diameter of 180 mm.
The larger XYZ CT 65 HD complements
the existing Compact Turn; CT 65 and comes
with enhanced turning capacity with a 510
mm maximum turned length, almost double
its predecessor increasing by 250 mm, and a
total z-axis travel of 525 mm. Another
upgraded addition is the increased coolant
delivery pressure, which now runs at 30
L/min at 2.5 bar. The HD designation relates
and polymer plain bearings, said: "The e-loop
multi-axis energy supply system combines
the advantages of a polymer energy chain
with a high-strength rope. The rope absorbs
the tensile forces inside the chain and
transmits them to the mounting brackets.
This means that the cables remain completely
free of strain.
"Due to its success, we recently
expanded this e-loop series to include a
version with crossbars across every
second link. It is lightweight and costeffective,
withstands vibrations and
shocks and is specifically developed
for static applications such as shore
power, enabling energy to be supplied
from the mast to the power container.
This saves on the fuel that would
otherwise be used to power vessels
while in port, dramatically reducing air
pollution."
The e-loop readychain system,
harnessed by igus and tested with a
Megger VLF Sinus 34kV, has been
to the CT 65 HD’s construction, which
remains as a solid Meehanite ribbed casting,
with x and y axes positioned along hardened
and ground box slideways. Positioning is by
ballscrews that have been increased in size to
28 mm (x-axis) and 40 mm (z-axis)
respectively, with 20 m/min feedrates.
Metalcutting performance is enhanced using
a Siemens 23hp/17kW, 4500 revs/min unit
and the upgraded Siemens 828D ShopTurn
touchscreen control. This is backed by a
Sauter 12-position 30 VDI turret with
through tool coolant, along with the MT4
tailstock with 105 mm of quill travel. Other
standard equipment includes a swarf
conveyor, parts catcher, 200 mm diameter
hydraulic chuck and a Renishaw Automatic
Tool Setting Arm. The machine footprint is
just 2950 mm X 2030 mm.
“The arrival of these two additions to our
turning centre range will provide us with a
powerful turning centre portfolio, which we
hope will see a better balance between
turning centre and machining centre sales for
XYZ Machine Tools. At present machining
centres outsell turning centres by around 3 to
1, with these additions, we can see that
becoming more in balance. We are already
witnessing significant interest in the CT 52
LR with machines already delivered to
customers,” Says Nigel Atherton, Managing
Director XYZ Machine Tools.
NEXT GENERATION COMPACT 5-
AXIS VERTICAL MACHINING CENTRE
Yamazaki Mazak has unveiled a new highaccuracy
simultaneous 5-axis vertical
machining centre, the VARIAXIS C-600,
suitable for a wide range of sectors, including
the aerospace and automotive markets.
The C-600, which is the successor machine to
the highly successful VARIAXIS j-600/5X, is
being marketed at a highly attractive price point
to provide a high performance and costeffective
5-axis solution.
The VARIAXIS C-600 is characterised by its
highly agile performance, with no compromise
on rigidity. The compact machine, capable of
machining workpieces up to Ø730 mm x H450
mm and 500 kg in weight, has been designed
with a large machining envelope and a highrigidity
structure featuring a Ø600 mm fully
supported trunnion table with roller gear cam
on the B- and C-axes. Exceptional high-speed
performance is delivered with 42 m/min rapid
traverse rates in the X-,Y- and Z-axes, and a
chip-to-chip time of just 4.5 seconds to reduce
non-cutting time for faster cycle times.
Most importantly, the new VARIAXIS
comes with a range of specification options,
enabling machine users to configure the C-600
to match their specific application.
Lubrication specialist ROCOL has introduced a
new, long-lasting grease that will remain
operational for long periods at temperatures up
to 280oC.
Unlike traditional greases, SAPPHIRE Ultra
is designed to dramatically lengthen
relubrication periods and give maximum
performance in plain and roller bearings, small
gears, slides, pins, valves, screws and plungers
across a wide temperature range.
Its perfluoropolyether (PFPE) base oil gives it
high resistance to water washout and a non-toxic
formulation means that it has no detrimental
effect on rubber, plastic or metal. These attributes
combined with its high temperature
performance make it perfect for use in
applications such as paint stoving ovens and
corrugators used in the manufacture of
cardboard.
A NLGI No.2 PFPE based lubricant which
lengthens re-lubrication periods dramatically
due to its ability to resist degradation in hostile
conditions, SAPPHIRE Ultra also has extreme
resistance to aggressive chemicals and strong
oxidising agents.
The machine’s high-rigidity spindle can
perform heavy-duty cutting of steel, as well as
the high-speed machining of other non-ferrous
materials such as aluminium, as it can be
configured with four different spindle options.
These range from a 12,000 rpm standard
spindle, up to 15,000 rpm high-torque option, or
18,000 rpm high-speed and 20,000 rpm highpower
spindles. In addition, the new VARIAXIS
features a 30-tool magazine as standard,
complete with double arm automatic tool
changer which can drastically reduce chip-tochip
times. Alongside this standard
specification, 60, 90 and 120 tool magazine
options also available.
The C-600 also employs Mazak’s SmoothAi
Spindle function, featuring AI adaptive control
(patent pending) that suppresses milling
spindle chatter by intelligently adjusting cutting
technology based on feedback from sensors
built into the machine.
The latest VARIAXIS is equipped with
SmoothAi, Mazak’s new artificial intelligence
control, which has in-built learning capability to
continually improve machine performance.
SMOOTH MACHINING CONFIGURATION
PLUS allows operators to easily adjust features
including cycle time, finished surface and
machined shape on the CNC display according
to material requirements. This is especially
effective for complex workpieces with contours
defined in small program increments. Specific
settings can be saved and stored to allow them
to be easily used for future cycles.
SAPPHIRE Ultra from the beginning. He said,
“We are really excited about the benefits
SAPPHIRE Ultra can offer in high temperature
environments. It offers superior performance
under extreme pressure and provides excellent
cost effectiveness by extending the interval
between applications, all of which helps to
reduce machinery downtime and labour costs.
Capable of operating in a temperature range of -
25oC to +280OC, coupled with a weld load of
620kg, SAPPHIRE Ultra is a must in challenging
production environments where extreme
conditions are the norm.”
Compatible with other perfluoro-polyether
greases, SAPPHIRE Ultra does not contain any
mineral hydrocarbons, animal derived materials,
nut oils or genetically modified ingredients.
KENNAMETAL
INTRODUCES
THE KCFM 45
FACE MILLING
CUTTER
Kennametal has introduced a new face milling
platform for cast iron applications, the KCFM
45. With fixed and adjustable pocket seats, the
new milling cutter provides the option for semifinishing
as well as fine-finishing applications,
exceeding the highest surface quality
requirements. With carbide, ceramic and PcBN
inserts, this new tool is a flexible, cost-effective
and user-friendly solution that is ideal for any
type of CNC machining center.
Carbide inserts are ideal for machining at
lower RPM, or in thin-walled workpieces and
less stable conditions, while ceramic inserts
(KY3500 grade) provide elevated surface speeds
resulting in higher productivity. Both offer
excellent performance. For fine finishing
operations, PcBN inserts will deliver the best
possible surface finish, tool life, and
throughput.
“With the KCFM 45 face milling cutter, users
can mix and match different insert options to
suit the application requirements and
machining conditions,” says Michael Hacker,
Product Manager, Kennametal. For example,
you might use PcBN finishing inserts in the
adjustable pockets and ceramic or carbide
inserts in all other pockets for wet machining or
lower volume applications. Regardless of the
configuration, the KCFM 45 exceeds the highest
surface requirements.
The inserts are positioned at a positive axial
angle, but with a slightly negative radial angle
for better tool life. That creates significantly
lower machining forces than competing cast
iron face mills, helping to eliminate chatter and
further improving surface finishes.
“The KCFM 45 with its adjustable pocket
seats can generate surface finishes of 0.8µm Ra
(32 µin.) or better, and waviness lower than
10µm Wt (400 µin.),” says Hacker.
The KCFM 45 is ideal for gray cast iron, CGI
applications, semi-finishing and fine-finishing
operations.
The KCFM 45 uses a combination of
hexagonal semi-finishing inserts in the fixed
pockets together with square finishing inserts in
the adjustable pockets with cartridges.
WALTER BOOSTS
DRILLING AND
TURNING
Tooling expert Walter GB has announced
additions to two product ranges that will
generate benefits in both deep-hole drilling
and turning: its solid carbide X·treme Evo
drills now extends to capacities of 16 to 30
times diameter and offer deep-hole drilling
without the need for pecking; and new CBN
insert grades for the cost-effective machining
of ISO K and H materials complete the
company’s extensive CBN turning range.
Part of the DC160 Advance range of drills
– the successor to Walter’s Alpha 4XD drills -
the new drills have optimised coating and
geometry. They also feature an innovative
new thinner web with a 140°point angle, and
the fourth land is in an ‘advanced position’.
The former ensures increased positioning
accuracy and reduced centralised cutting
forces; the latter optimises drill guidance.
Also, polished flutes optimise chip
evacuation.
The grades of the drills (WJ30ET and
WJ30EU) are also new. These comprise the
K30F fine-grained substrate and a
TiSiAlCrN/AlTiN multi-layer coating (as a
point or as a complete coating). The layer
structure makes the drills both tough and
wear-resistant, as well as playing a crucial
role in process reliability and performance.
Walter offers the drills in intermediate
sizes and in special dimensions, on request,
via its fast-delivery Xpress service.
For turning, the new CBN indexable
insert grades for ISO H and ISO K materials
are WBK20 for finishing cast iron and WBK30
for high metal removal rates in ISO H and for
finishing with a heavily interrupted cut. Both
grades are also suitable for roughing and
finishing sintered steel.
The WBK20 indexable inserts feature
CBN ‘tips’ to each corner, while WBK30 is a
solid CBN substrate to permit higher cutting
speeds than carbide inserts. In addition, a
microgeometry on the cutting edge also
contributes to the insert’s high quality,
productivity and process reliability.
PRECISION
THREE-JAW
CHUCKS FROM
NORELEM
Accuracy and effective workholding has
always been key to engineering. Now,
engineers can hold workpieces securely with
the highest precision while at low clamping
forces, thanks to norelem’s new precision
three-jaw chucks.
Specially developed to easily hold
cylindrical workpieces externally or
internally, norelem’s three-jaw chucks are
ideal for holding tasks such as measuring
technology or laser labelling.
The components are designed for manual
operation and are available in four compact
sizes with diameters of 50mm, 64mm, 104mm
and 160mm. The bodies of the 50mm and
64mm chucks are made from steel, while the
104mm and 160mm versions are made from
aluminium so they are light and ergonomic to
handle. For increased durability, the chuck’s
jaws are engineered from hardened steel.
“We have added these precision three-jaw
chucks to our range because we know just
how important it is to be able to securely hold
cylindrical workpieces easily and efficiently,”
said Marcus Schneck, CEO of norelem. “To
meet this challenge, the jaws on our
components are easily operable, and are
opened and closed by simply rotating the
clamping ring by hand or using the supplied
lever.”
FANUC has expanded its LR Mate series
of multi-purpose industrial robots with
the introduction of the strong yet
compact LR Mate 200iD/14L.
Building on the success of the 6-axis
LR Mate series, the 200iD/14L benefits
from an exceptional weight-to-payload
ratio, weighing just 27kg, but able to
handle workpieces up to 14kg. By
doubling the maximum load capacity in
comparison to its predecessors, the LR
Mate 200iD/14L is able to support a
range of high-productivity applications.
Crucially, its slim and compact design
means the improved capacity of the LR
Mate 200iD/14L is achieved without
impinging on factory floorspace. In an
industry where space is often limited, a
footprint of 190mm2 is a vital asset for
manufacturer productivity.
Andy Armstrong, Sales and
Marketing Manager at FANUC UK,
comments: “We’re thrilled to be
expanding our LR Mate series with the
200iD/14L. Doubling the payload
capacity will provide our customers with
far greater flexibility, especially when
you consider the streamlined package it
comes in.
“It is ideal for compact machine
tending cells and high productivity
assembly lines, or loading and unloading
applications. Its design means it is a
versatile option for manufacturers
looking to introduce automation into
applications that previously suffered for
special constraints.”
The LR Mate 200iD/14L avoids a
number of common issues associated
with introducing automation into
manufacturing facilities, such as
snagging or the interference of gripper
supply equipment, by integrating
services into the arm itself. This further
reduces the overall footprint, and helps to
prevent accidental damage to both the
robot and surrounding equipment.
It is also IP67 protected as standard,
which enables the 200iD/14L to operate
in areas of high humidity, and saves on
the cost of additional expensive
protection equipment.
Andy concludes: “The LR Mate
200iD/14L is a great addition to the LR
Mate series, and is indicative of our wider
dedication to offering an automation
solution for all levels, from entry-level
through to wide-scale automation of
factory processes.
“The range of options available in the
LR Mate series alone enables
manufacturers to find a robot ideally
suited to their unique requirements, and
highlights the increasing versatility of
automation solutions.”
TORNOS HELPS
AUTOMOTIVE
FORTUNES
Identifying a business opportunity is one thing
but turning an opportunity into a profit centre
is quite another. When the founder of Wuxi
Fortune Technology Co., Ltd. decided to pursue
manufacturing certification with one of the
world’s largest automotive technology
powerhouses, he chose Tornos as his partner for
turning machines and the respective application
and process support.
Established in 2002 with just one horizontal
machining centre and a few vertical machining
centres, Wuxi Fortune today has 350 employ ees
that includes 38 process engineers and 35
quality engineers. The company’s two
production sites, both in the Wuxi New District
industrial centre 120km west of Shanghai boasts
production space totalling more than
35,000sq/m.
It’s only natural that Managing Director Jian
Wang set his sights on securing a place among
Tier 2 suppliers to China’s automotive industry.
The country has the world’s larg est automotive
market producing 27.81 million cars in 2018. At
the same time, it is notoriously difficult; often
taking up to three years for a new player to
carve out a place in the Chinese automotive
supply chain.
“The newly implemented National Emission
Standard VI requires qualified long-term
development partners, and there are quite a few
in China in terms of technology, ideas and
strategy. For large-scale suppliers with diverse
business models, it is often difficult to meet the
rapidly developing require ments,” Jian Wang
says. “But Wuxi Fortune has auto motive
industry experience in the production of parts
for the diesel injector market. We also have a
strong will to further expand our market.”
It isn’t easy for a new supplier to become a
certified part manufacturer for a leading
supplier to the automotive industry. That
process can normally take up to two years, but
we were able to help Wuxi Fortune cement a
relationship with just such a customer within
one year. “This is impressive,” says Jian Wang.
”Our partnership with Tornos has built a solid
foundation for our development and expansion
in the future.”
EFFICIENCY, ERGONOMICS, AND
USER EXPERIENCE
New releases of the Gantry Tool Storage (GTS)
system and Manufacturing Management
Software (MMS) from Fastems are designed to
significantly increase manufacturing efficiency,
enhance ergonomics and improve overall user
experience. When applied within a Fastems
Flexible Manufacturing System (FMS), the GTS
system and MMS can achieve machine
utilization levels above 95 percent.
In the GTS system, pick-and-place and
traveling gantry robots provide access to
centralized storage of up to 4,000 cutting tools
and perform just-in-time tool delivery to
individual machines. MMS software commands
automatic cutting tool changes based on specific
NC program scheduling requirements and realtime
cutting tool life status.
The GTS system enables cutting tools to be
shared among multiple machines, minimizing
redundancy and eliminating the need to reserve
a cutting tool for a single machine. This
RAISING THE BAR
Mills CNC Automation, a division of Mills CNC
and the exclusive distributor of Doosan
Robotic’s collaborative robots in the UK and
Ireland, has recently introduced two new
innovative cobot ranges (series) into the market.
The new A-series and H-series, comprising
six new models in total, have significantly
strengthened Mills CNC Automation’s cobot
line-up and, in conjunction with the M-series
(comprising four models) previously launched
in 2018, will help Mills CNC Automation
reinforce its market position and profile as the
‘go to’ specialist provider of collaborative robot
technology systems and solutions.
The A-series, accredited by the international
testing and certification organisation - TUV
SUD - has a number of USPs, the most notable
of these being the cobots’ high-speed, safety,
versatility and affordability.
The series comprises four different models:
the A0509, A0509s, A0912 and A0912s, and
boast a payload capacity from 5kg to 9kg, and a
reach from 900mm to 1200mm.
A-series cobots feature an advanced safety
algorithm that makes them ideal for operating
in a wide range of manufacturing and
production environments, and takes collision
detection sensitivity and safety beyond existing
generates cutting tool cost savings and
minimizes operator interaction with cutting
tool changes, reducing labor expense and
eliminating tooling loading errors. Cutting tool
sharing also permits reduction in the size of
machine tool magazines. When implementing
the GTS system, its new modular design results
in shorter delivery, installation, and
commissioning times, as well as hardware cost
advantages.
Improvements to MMS software include a
more ergonomic interface and improved user
experience, faster cutting tool information
search functions, improved view of NC
programs, and upgraded response in the case of
unexpected machine stoppages.
Overall, Fastems’ cutting tool management
products facilitate cutting tool setups in
advance, eliminate scrap and machine crashes
due to cutting tool loading errors, enable
cutting tool sharing and lights-out machining,
and consolidate cutting tool setup activities.
Advantages are realized in both initial
investment and in ongoing return on
investment. Fastems cutting tool automation
equipment and software can be installed in
phases, with each stage growing in capability
and functionality.
To fully introduce GTS and MMS
improvements, Fastems will present a virtual
Open House and Conference entitled
“Productivity Beyond Machine Tending” on
levels.
The new H-series cobots are half the weight
(75kg) of comparable cobots in their class
resulting in low inertia and enhanced safety. H-
series cobots are also the most powerful on the
market.
There are two models in the series - the
H2017 and the H2515. The H2017 has a payload
capacity of 20kg and a reach radius of 1700mm,
the H2515 has a payload capacity of 25kg and a
reach radius of 1500mm.
Both models are equipped with six torque
sensors integrated on their (6-axis) arms which
if/when detecting any changes in force or
pressure causes the cobots to stop in their
tracks.
New A-series and H-series cobots, along
with existing M-series models are all available
to view at Mills CNC’s, recently opened,
MONOBLOCK EXCELLENCE FACTORY – DIGITAL AND AUTOMATED
DMG MORI has revolutionised the production of monoBLOCK 5-
axis machining centres with the opening of its new 4,000 m²
Excellence Factory at DECKEL MAHO Pfronten, southern Germany.
The flow line assembly based on an automated guided vehicle (AGV)
transport system results in a productivity increase of 30%, which is
also to the benefit of customers.
“Investments in innovations are the only way out of the current
crisis, so we are automating and digitalising our internal value
chain,” says Christian Thönes, Chairman of the Executive Board of
DMG MORI AG.
The heart of production in the new factory is an AGV transport
system. By optical navigation using the latest laser scanning
technology, it moves the machines continuously and autonomously
through the assembly stations at a speed of 45 mm/minute. As of
now, the complete model mix of the monoBLOCK series including all
models with a pallet changer (DMC) and with a turn-mill table (FD)
is built in a flow line in 34 cycles, starting with basic assembly and
finishing with final inspection.
Michael Horn, Executive Board member of DMG MORI AG
explains: “Today, our new monoBLOCK Excellence Factory in
Pfronten already demonstrates what tomorrow's production will
look like. Using modern automation and digitalisation solutions, we
are consistently realigning our factories to the production of the
future.
The new factory also sets new standards in terms of digitalisation.
TULIP is an important component in the flow line assembly. The US
start-up’s software enables users without programming skills to
create their own applications quickly and intuitively. With the help
New bending cell based on the latest
technology // Servo drive consumes up to 50
percent less energy // New software enables
bending cell to be fully programmed in
seconds
TRUMPF has launched a new generation
of its TruBend Cell 5000 automated bending
cell. The cell can be programmed using the
TecZone Bend software. It takes just seconds
to create bending programs, making it more
affordable than ever to process small batch
sizes.
The TecZone Bend programming
software that comes with TRUMPF’s manual
bending machines is now also included with
the TruBend Cell 5000. It takes just seconds to
program parts using the software. In most
cases no manual intervention is necessary,
and the software can even process multiple
parts simultaneously where required. It
provides fully automated calculations of the
optimum bending sequence, the optimum
combination of tools and the path to be
followed by the robot. It also ensures
collisions are avoided throughout the
bending process. TecZone Bend can break
down assemblies in just one click to show the
individual parts. The programming system
even generates suggestions on the best way
to pick up the blanks and stack the finished
parts, though users can manually adjust
these suggested settings at any time. This
of the no-code platform, DMG MORI has developed an app solution
that shows employees the necessary assembly information for each
cycle with machine-specific work plans. Assembly processes of
newly implemented equipment or special options are aided by
detailed drawings, pictures and video instructions.
With the monoBLOCK Excellence Factory, DMG MORI has
created a basis for further advancing production processes and
offering short delivery times with a full product mix. The automated
and digitalised processes make the assembly line the most modern in
machine tool manufacturing. Its realisation was a logical step for
DMG MORI, as Michael Horn summarises: “High demand proves
that monoBLOCK machines are an important component of our
portfolio. The new factory offers us and our customers so many
advantages that we will transfer this concept to other plants.”
TRUBEND CELL 5000 MAKES FULLY AUTOMATED BENDING
AFFORDABLE FOR EVEN THE SMALLEST BATCHES
rapid programming is one of the keys to
making automated fabrication affordable for
even the smallest batch sizes. Smart
automated functions free up programmers
from some of the most tedious and repetitive
tasks, giving an added boost to quality.
The new TruBend Cell 5000 is available
with bending machines from the current
TruBend Series 5000. It comes with a highly
dynamic and precise drive that also offers
extremely quiet and energy-efficient
operation. Compared to a conventional
hydraulic drive, the drive in the TruBend
Cell 5000 consumes up to 50 percent less
energy while also increasing cell
productivity. A backgauge system ensures
blanks are in exactly the right position in the
machine during the bending process. An
angle measuring system uses a laser to
automatically check the bending angle. It
works regardless of which tool is currently in
use and makes any adjustments that may
become necessary during operation.
The new generation of the TruBend Cell
5000 is equipped with numerous automation
components. One example is the
BendMaster, which handles bending
operations. TRUMPF developed this robot
specifically for automated bending. It is
available with a maximum carrying capacity
of 150 kilograms or 60 kilograms. The
BendMaster can be automatically provided
with various grippers that allow it to convey
blanks of up to four meters in length from a
stack to the machine. The robot uses a newly
developed digital sensor to automatically
identify parts, enabling it to pick up each
sheet in the appropriate way. It uses either
grippers or vacuum suction cups to pick up
blanks depending on their size. The system
also includes a double sheet detection feature
that ensures only one sheet is removed from
the stack at a time. If the bending cell is
connected to a storage system, the
BendMaster retrieves the raw material
directly from the storage cart. Finished parts
can be sorted into boxes or placed on pallets
and conveyor belts.
ROBOTICS & AUTOMATION
AUTOMATION AS A COMPLEMENT, NOT A
REPLACEMENT OF THE HUMAN WORKFORCE
Smart automation has the potential to deliver
great economic benefits, but there remain
many concerns that the use of AI and
robotics could displace many existing jobs.
With the desire for automation increasing
and more sectors looking to deploy the
technology, particularly within
manufacturing, logistics and distribution, it’s
important to understand how automation
can augment the workforce, rather than
replacing it, as Dr Paul Rivers, CEO of
Guidance Automation explores.
Industry 4.0 has the potential to
revolutionise productivity, improve accuracy
and unleash new levels of efficiency if
conducted in the right way. However,
technology is just one part of the overall
solution to benefit from these gains –
businesses need to also consider how
automation can augment the workers’
experience whilst also transforming
productivity.
Improving productivity does not just
mean directly within production, but also
how this naturally filters through and
impacts other connected areas of the
business. By undertaking a process review, a
company can better understand where
automation can be effectively deployed to
gain both productivity improvements and to
release staff to take on other tasks.
Companies can automate mundane,
repetitive and highly manual tasks – such as
driving around a warehouse, picking items
and delivering those items to a loading bay,
which releases the human workforce to be
upskilled to take on more intelligent or
complex jobs. This provides companies with
a chance to re-train highly skilled forklift
drivers to, for example, supervise loading or
oversee picking teams.
By truly understanding your business
objective of an initial investment in
automation, companies can better determine
the best approach to realise their end goal.
Full automation isn’t necessarily an
appropriate strategy; there is no need to
revolutionise an entire facility to achieve
significant productivity and efficiency
improvements. The simplest approach is to
identify areas which don’t utilise or need
human skills, such as the moving of boxes or
pallets from one location to another.
Businesses can begin by automating a small
part of a task in order to gain confidence in
the technology and the processes, as well as
identify problems and prioritise processes
that would most benefit from automation.
Taking a tactical approach to automation
will provide a gradual evolution for the
workforce, enabling expectations to be
managed and building up new skill sets to
ensure staff remain both motivated and
valuable. By layering these incremental
solutions onto existing operations over time,
workforces will gain the chance to become
familiar with each stage of the automated
process while reaping the benefits, such as
the reduction in heavy lifting.
When approaching automation, it is
useful to see it as supporting technologies
rather than replacement technologies. The
use of AI and Machine Learning are the first
technologies to offer automation, but they’re
still in their early stages. Eventually, as more
dexterous robots come along and combine
with AI and ML, these machines will begin to
copy the workforce with the possibility to
perform increasingly complex tasks
alongside humans.
The collaboration between robot/vehicle
and human remains the best way to improve
efficiencies in the workplace. An example is
‘Inspection robots,’ which make it easier to
view inside taller objects.
As part of the automation evolution, it is
key to create an operating environment that
combines excellent technology with an
engaged and motivated workforce
ROBOTICS & AUTOMATION
ADVANCED ROBOTICS AND THE FUTURE OF
INDUSTRIAL MANUFACTURING
The nature of modern consumption requires customization and
flexibility at every step of the manufacturing process. Gone are the days
of standardized mass production. Now, every product is personalized
with customers’ names or outfitted with an unpredictable combination of
features. For these reasons, manufactuers have no choice but to shift
towards high-mix production and making millions of different products
in very small lots.
At the same time, many products made today are far too complicated
for established automation technologies alone, forcing manufacturers to
augment traditional robotics with manual assembly by human labourers.
People are valued for their ability to understand and account for changes
in a process very quickly. But what if this flexibility were included in
automated processes?
A flexible and automated (even autonomous) production system is
the Holy Grail for many manufacturers wishing to overcome the
challenge of growing product complexity and simultaneously meet
demands for greater customisation. The ability
to rapidly switch production from one product
to another will be a defining feature of
businesses on the path to lot sizes of one and the
highly customisable products of tomorrow.
Small lot sizes are not inherently a problem,
but current production processes cannot easily
accommodate this without large investments in
an increasingly complex infrastructure. To
avoid this problem of exponential investments,
which may or may not solve the problem, many
businesses are looking for a more flexible
approach to production. How can
manufacturers make multiple products
efficiently with minimal changes to the
production floor between products?
Advanced robotics is the answer, and many
companies are already on the path to adoption.
Many factory floors rely on conveyor belt
networks to transport everything from raw
material to final products. But these networks
were not designed to handle thousands of
different products going to the constantly
changing locations needed in a multi-product
manufacturing process. What if a conveyor
system could change? Perhaps change paths to
avoid congested areas in a factory? Or change
destinations to deliver a work piece to the
optimal machining station?
These are the kinds of problems advanced
robotics solves with the use of automated
guided vehicles (AGVs) and autonomous
mobile robots (AMRs) in tandem with an
advanced software, solutions and application
development platform.
Typically, the goal of using the robots is to
deliver material from point A to point B with
relative ease. But it is not as simple as just
introducing AGVs or AMRs to a facility. Much
of the investment value comes from the
optimisation and coordination of the advanced
robotic technologies. In our experience, helping
companies adopt advanced robotics into their
manufacturing processes is a four-stage
journey.
Stage one, or the Entrant stage, is defined by
the use of fixed automation robotics or similar
technologies where most operations are
programmed manually. All process planning is
done by a human, possibly with the aid of
software, and the tasks are then assigned to
specific robots to function at specific locations
and times. This approach works well when
producing high volumes, when changes or
modifications to a production line are kept to a
minimum. Since every action of a robot is
explicitly specified at this stage, the robot must
be taken off-line when changes are required and
manually reprogrammed. This negatively
impacts production times.
The second stage is for Veterans and is the
most common stage today for industrial
manufacturers. It is characterised by the use of
the digital twin for complete system validation
and for building control algorithms for the
entire production line. Utilising a digital twin of
manufacturing provides deep insights on how
to proceed in later stages of the journey by
enabling the simulation of the entire facility.
Significant productivity improvements at this
stage can be achieved from concurrently
updating multiple robots running off the same
programmable logic controllers, reducing
downtime on the production floor.
Progressing into the third or Pioneer stage,
manufacturers can start automating more of the
production process. Built on top of the insights
learned from the digital twin and augmented
with feedback from IoT sensors, task-based
programming can be implemented for robots
throughout the facility. This greatly reduces the
time needed to program robots to accommodate
a design or process change. Simple commands
can be used to automatically adjust the robot
based on a closed-loop calibration between the
physical environment and the digital twin.
The final stage, called the Visionary stage, is
where advanced robotics initiatives become
highly autonomous, delivering near complete
autonomy of the robots. This is also where
AGVs and AMRs become highly effective,
replacing static conveyor belts and a linear
process path with advanced, mobile robotics.
Now production changes can almost be as
simple as inputting the number of products
required and how many variations are needed.
From that information, the system will
determine the optimal path of how to produce
the desired lot.
Software now determines how many parts
are needed from storage room B, for instance, or
what machining station will be able to ramp up
the fastest to produce the lot. And, if the
primary choice is down for maintenance, what
is the next best option. The limits of this do not
end at the factory walls. The benefits extend
beyond to include suppliers and distributers,
helping produce the most efficient workload for
the factory.
The Visionary stage is the optimal point for
implementing AGVs and AMRs, due to
complete factory simulations. But advanced
robotics can be brought in earlier stages to
execute tasks simpler than production
scheduling. Some companies have adopted
AGVs and AMRS as semi-autonomous picking
carts for warehouses, where the robot follows
and assists a human worker.
The beauty of this process is that there is no
single way to optimise a factory, as every
facility is uniquely designed and operated. This
is why a well-developed digital twin is crucial
for this transformation. Virtual models offer
greater insights into operations than human
operators can perceive unassisted. These
insights empower manufacturers to invest in
their businesses with confidence. Advanced
robotics is part of Siemens’ Xcelerator portfolio
of software, solutions and application
development platform where today meets
tomorrow for industrial manufacturing.
AEROSPACE
SLIDING-HEAD LATHE DEMONSTRATION SO COMPELLING
THAT THE MACHINE WAS ORDERED ON THE SAME DAY
DRAMATIC CYCLE TIME REDUCTIONS WHEN TURN-MILLING TOUGH
AEROSPACE MATERIALS AROUND THE CLOCK
If a manufacturer plans to carry out rigorous
turning of demanding materials including
titanium and nickel alloys, care has to be
taken to select rigid, powerful lathes. This is
especially the case if the intended
applications require sliding-head turnmilling,
as these platforms tend to be less
robust than fixed-head lathes. With this in
mind, Scottish manufacturer to the global
aerospace sector Martin Aerospace, Lanark,
chose a German-built Traub TNL32-9P for its
latest investment in sliding-head turning
technology.
Supplied by Kingsbury, sole agent for the
UK, Ireland and Middle East, the machine
started producing aerospace components
from tough alloys 24/5 from the beginning of
2018. It has been so successful at fulfilling an
ongoing contract for producing aero engine
components from titanium, Inconel and
stainless steel that the business had no
hesitation in returning to the same source for
a fixed-head lathe. Installed in July 2019, the
Traub TNX65 produces parts from Inconel
and Nimonic for the same customer.
Both lathes have reduced multiple
operations to one-hit production, making it
much easier to hold the required tolerances,
which are generally to within ± 0.01 mm
although one pin diameter has to be turned
on the sliding-head lathe to ± 4 microns. At
the same time, process cycles have been
shortened dramatically, by over 90 per cent
in one case on the TNL32-9P and by typically
70 per cent on the TNX65, added to which
handling time and work-in-progress have
been eliminated. Such significant savings are
partly a result of the ability on both machines
to have three tools in cut simultaneously,
each having a different feed rate for optimum
metal removal.
Neil Lawson, operations director at
Martin Aerospace explained, “In 2017 a
customer increased its annual requirement
for five different parts, with quantities rising
from a few hundred to 6,500 per part
number. We were making them on a variety
of twin-spindle turn-mill centres of slidingand
fixed-head design.
“Such a sharp increase meant investing in
a new turning centre to meet the demand and
a sliding-head lathe was appropriate in view
of the shaft-type proportions. I went online to
review what was available for machining our
tough materials and Traub kept appearing in
searches, often with reference to medical
applications.”
Having identified Kingsbury as the UK
agent, he visited the supplier's Gosport
technical centre where a TNL32 was
available for trials. He was impressed not
only with the robustness and capability of
the machine but also the cutting strategies
proposed by Kingsbury's applications
engineering department, especially the way
the cycles at the main and counter spindles
were balanced using the two turrets.
One two-operation cycle time of 6.5
minutes was reduced to a 1.2-minute single
operation on the Traub, which is the shortest
cycle. In another case, a 55-minute threeoperation
process was cut to one 15-minute
cycle, which is now the longest.
The demonstration was so compelling
that he ordered the machine on the same day
and four weeks later it was being
commissioned on the shop floor in Lanark.
Summarising Martin Aerospace's two
Traub purchases, Mr Lawson said, “They are
a godsend. Both are ideal for efficient
production of parts in high volumes from
tough materials and are platforms for
continuous process improvements. This has
allowed us to secure additional work, as we
are able to provide significant savings to our
customers.
“Kingsbury supplied the machines as
turnkey packages, which our engineers have
tweaked on the shop floor to gain extra
productivity advantage.
