HYDRAULIC PROJECTS INVESTS IN A<br />
TSCHUDIN CENTERLESS GRINDING MACHINE<br />
Advanced Grinding Solutions have<br />
announced the sale of one of the new<br />
Tschudin Cube Centerless Grinding<br />
machines to Hydraulic Projects Ltd of<br />
Dawlish for the production grinding of valve<br />
spools.<br />
Hydraulic Projects, winners of British<br />
Design Awards, supply the world's leading<br />
autopilot manufacturers with hydraulic<br />
pumps and cylinders. They also design and<br />
manufacture the renowned ‘Hy-Pro’ range<br />
of sectional spool valves. All are machined<br />
and assembled within the UK.<br />
Established in 1966, Hy-Pro are experts in<br />
the design and manufacture of a diverse<br />
range of hydraulic control valves and pumps<br />
for the mobile and marine market sectors.<br />
Hydraulic steering systems have been<br />
designed specifically for marine secondary<br />
steering applications. These units come prefilled<br />
and bled with thrusts of up to 10,840 N<br />
for boats up to 30 metres. Hy-Pro Constant<br />
Running Pumps feature heavy duty fancooled<br />
motors giving outputs of up to 4.5<br />
litres per minute. Developed specifically for<br />
marine autopilot applications in the<br />
commercial and larger pleasure boat (up to<br />
35 metres) market the pumps can be used<br />
with single or twin ram systems. Other Hy-<br />
Pro hydraulic systems can be found on off<br />
road vehicles and submarines.<br />
Elaine Slater, who was appointed MD at<br />
Hy-Pro in 2003, reports that over the past<br />
year, Hy-Pro have seen a considerable level<br />
of growth in the demand for valves and<br />
marine autopilot pumps, from both their<br />
existing customers, as well as new ones and<br />
this level of demand far exceeds anything<br />
they have experienced in the past. The<br />
investment in the Tschudin Cube centerless<br />
grinding machine is part of a large<br />
investment in capital machinery to boost<br />
production. Elaine further comments that<br />
Hy-Pro design and manufacture 95% of all of<br />
their components in house in the UK, giving<br />
them control, quality, flexibility and<br />
economy. “With ISO 9001 accreditation<br />
driving our processes, state of the art<br />
machinery, sophisticated measuring<br />
equipment, and the latest computer systems,<br />
we ensure that our products are produced to<br />
the highest standards of quality and are<br />
delivered on time at the right price”.<br />
Kevin Saunders, Production Manager at<br />
Hypro, instigated the project to improve the<br />
centerless grinding processes within the<br />
production facility and, after being<br />
previously disappointed in the results from<br />
other machines, opted for the Tschudin<br />
machine based upon its proven ability in<br />
trials to make much more accurately ground<br />
valve spools combined with its compactness<br />
and ease of use. Kevin comments that Hy-<br />
Pro looked carefully at all the options<br />
available to them to ensure that Hypro were<br />
making the right choice when it came to<br />
upgrading our production and that the<br />
Tschudin machine is very much now<br />
proving its worth.<br />
The Tschudin Cube machine enables<br />
users to achieve significant productivity<br />
gains and the machines particularly quick<br />
and flexible changeover times help to<br />
minimise machine downtime. What sets the<br />
Cube machine apart in particular is its very<br />
small size and radical open design for easy<br />

access. Users only need access to the rear of<br />
the machine to perform maintenance and<br />
servicing tasks, which means that several<br />
machines can be positioned together without<br />
any gaps. The grinder can be manually<br />
loaded in a very safe and ergonomic way<br />
outside of the grinding zone.<br />
The Cube uses Tschudins patented W-<br />
axis which has the workrest blade mounted<br />
onto its own CNC axis that allows for parts<br />
to be loaded to it outside of the grinding area<br />
making loading efficient, fast, and very safe.<br />
Traditional centerless grinding machines<br />
require parts to be loaded to a fixed workrest<br />
blade that sits inside of the machine<br />
between the grinding wheel and control<br />
wheel making loading difficult, more<br />
expensive, and sometimes unsafe. This also<br />
makes changeovers more complex and<br />
therefore lengthier. The Tschudin machine<br />
overcomes all of these issues and claims to<br />
be the world easiest and fastest centerless<br />
grinding machine to set-up.<br />
Linear direct drives on the X, U and W<br />
axes ensure flexibility and productivity with<br />
the Cube being specifically developed for<br />
the grinding of small components with part<br />
diameters of up to 20mm. There are several<br />
other larger machines within the Tschudin<br />
range for much larger parts.<br />
The Cube’s simple and low-maintenance<br />
machine design helps to reduce operating<br />
costs. The natural granite machine base and<br />
upper structure guarantee the best possible<br />
thermal stable, high-precision and a very<br />
safe grinding processes. One major benefit of<br />
the machine is that it allows for the easy and<br />
safe CE-compliant loading and unloading<br />
outside of the grinding zone. Tschudin's<br />
"easy" software, which the company<br />
developed in-house, makes the machine<br />
easy to operate and automate. The patented,<br />
movable workpiece support ensures process<br />
options such as the rough and finish<br />
grinding in one cycle and the grinding of<br />
sharp edges with precise radii. Areas of<br />
application include plunge-cut grinding,<br />
grinding of several parts in a single cycle,<br />
oscillation of the component during<br />
grinding and throughfeed grinding. This<br />
versatility means that the Cube is suitable<br />
for a wide range of applications.<br />
The Cube can be specified with a<br />
grinding wheel of 150mm wide (option of<br />
205mm) with a 12Kw grinding spindle for<br />
grinding up to 63 m/sec and is perfect for<br />
the production grinding of parts from<br />
0.1mm in diameter up to 20mm in diameter<br />
and brings true sub-micron grinding<br />
capability for the centerless grinding of a<br />
huge variety of parts.<br />
Tschudin AG is on course for continued<br />
growth with a record number of sales this<br />
year and in addition to establishing a new<br />
subsidiary in China, the Swiss company is<br />
also looking to increase its market share in<br />
Europe. Tschudins new industrial machine<br />
tool manufacturing building with a fivestorey<br />
office annex is now fully operational<br />
at the Tschudin headquarters in Grenchen,<br />
Switzerland. The high-tech company is fully<br />
focussed on the fields of research and<br />
innovation in centerless grinding and sells<br />
tailor-made solutions, not just machines.<br />
Chris Boraston of AGS comments that<br />
this is the latest of several Tschudin<br />
machines that have been supplied to the UK<br />
and Eire as engineering companies seek to<br />
invest in the very best machines to bring<br />
them the leading and best manufacturing<br />

SIEMENS AND LIVERPOOL JOHN MOORES UNIVERSITY<br />
LAUNCH NEW TOP-UP DEGREE PROGRAMME<br />
<strong>Manufacturing</strong> Systems Engineering degree is shot in arm for<br />
sector in upskilling bid.<br />
Siemens has teamed up with Liverpool’s<br />
John Moores University to launch the top-up<br />
degree in <strong>Manufacturing</strong> Systems<br />
Engineering.<br />
The Bachelor of Engineering (BEng)<br />
honours degree will feature a range of<br />
academic models including two modules and<br />
a project that can be applied in the<br />
workplace. This will be further combined<br />
with Siemens-approved ‘PLC Programmer<br />
Certification’. It will be available to<br />
engineering professionals to upgrade their<br />
existing higher national certificates or<br />
diplomas HNC/HND level looking to gain<br />
new skills, experience and knowledge and<br />
study through to degree.<br />
Jason Phin, Training Solutions Business<br />
Manager at Siemens Digital Industries said:<br />
“The manufacturing sector is an industry<br />
that requires a high percentage of specialised<br />
skills and there is a need to revitalise the<br />
workforce with digital and updated<br />
technology skill set. The pandemic threw a<br />
curve ball where it experienced a huge<br />
shortage and the need to upskill existing<br />
employees was heightened. The programme<br />
is open to anyone with a relevant<br />
HNC/HND and we will also take into<br />
account recognition of prior learning (RPL)<br />
or accreditation of prior learning (APL).”<br />
Dr Rob Darlington, Program Leader from<br />
Liverpool John Moores University said: “We<br />
have a robust engineering offering for fulltime<br />
engineering students and long-standing<br />
relations with industry organisations.<br />
However, with this partnership we are<br />
extending our reach to those that may have<br />
missed out on the full-time university<br />
experience. At the end of the one year the<br />
cohort of students will have the same degree<br />
as any other student.<br />
“The course will give the students an<br />
opportunity to put perspective on what they<br />
know practically but with a much better<br />
understanding and knowledge of theory. It’s<br />
a reverse situation where they come with<br />
industry background making the degree a<br />
holistic experience for the candidates.”<br />
Many apprentices and technical<br />
employees across SMEs and large-scale<br />
manufacturers are looking to upskill and the<br />
year-long top-up degree is a great option for<br />
them. In addition, the flexibility of the<br />
programme suits industry needs and<br />
minimises time off from work. Siemens has<br />
developed specific content, and this will be<br />
delivered through SITRAIN, a digital<br />
industry academy set up by the company to<br />
meet the industry’s skills and upskilling<br />
needs.<br />
In its two modules the course will focus<br />
on ‘<strong>Manufacturing</strong> Systems’ and ‘Industrial<br />
Management’ with 20 credits each. These<br />
fundamentals are key for building on a<br />
successful engineering career in<br />
manufacturing.<br />
According to the Employer Skills survey<br />
in 2019, the skills shortage density was<br />
highest in construction (36% the same as<br />
2017) and manufacturing (36% up from 29%<br />
in 2017).<br />
Phin added: “As industry leaders at<br />
Siemens we have long championed the role<br />
of continued education and upskilling of<br />
employees across the manufacturing sector.<br />
We are hoping this alliance with Liverpool<br />
John Moores University will help further our<br />
drive to reduce the skills gap in the<br />
industry.”<br />
The degree, which has been created<br />
according to requirements of UK-SPEC, will<br />
accept applications in <strong>July</strong> for its first cohort<br />
in October <strong>2022</strong>.<br />
In 2017 Siemens had successfully<br />
launched its first-degree programme with<br />
University of Salford with a degree in<br />
Control and Automation, which has seen 79<br />
students successfully graduate.<br />

STARRAG’S FOUR-MACHINE FMS WILL ALLOW AEROSPACE<br />
SPECIALIST TO COST-EFFECTIVELY MEET RISING DEMAND<br />
A major supplier of aerospace parts in Italy is<br />
depending on a Starrag-developed flexible<br />
manufacturing system (FMS) to deliver<br />
exceptional machining rewards and reduced<br />
piece part costs when it commissions a fourmachine,<br />
minimally-manned automated<br />
solution which will operate around-the-clock to<br />
meet rising demand for certain aero-engine<br />
components.<br />
Based on a quartet of Heckert HEC 500 X5<br />
multi-axis machining centres, each featuring a<br />
five-axis trunnion-type table, the FMS will be<br />
served by an integrated pallet system and a<br />
centralised tool storage facility that will house<br />
an amazing 2,000 tools to cover all eventualities<br />
in the single set-up, multi-task machining of the<br />
family of parts.<br />
In addition to highly-efficient cutting and<br />
cycle times, the Heckert machining centres will<br />
also ensure consistently high-accurate cutting –<br />
to within two/three microns - of the titanium<br />
and high alloy steel workpieces which range in<br />
size up to 500 mm by 500 mm.<br />
Such demanding requirements do not,<br />
however, daunt Starrag which has more than 40<br />
years’ experience in delivering FMS of all sizes<br />
as turnkey solutions to minimise floor-to-floor<br />
times as well as to reduce component costs.<br />
These systems may contain varying Starrag<br />
Group machines plus the integrated<br />
technologies of, for example, workpiece<br />
handling/holding and transport (for instance,<br />
robots, bespoke fixturing, pallet systems and<br />
automatic rail-guided as well as autonomous<br />
vehicles), cell control (including Starrag’s<br />

tower) as well as complementary processes<br />

This latest FMS for the Italian aerospace<br />
customer started, like all Starrag machining<br />
solutions, with Starrag meeting the needs of the<br />
customer and the components rather than with<br />
a machine sale (the HEC 500 X5 was, however,<br />
compared by the customer to similar,<br />
competitor models). Starrag’s investigations led<br />
to the development of an all-embracing solution<br />
that is specific to these aero-engine workpieces,<br />
reflecting Starrag’s quest to continue to be the<br />
customer’s ‘application champion’ based on its<br />
strategy of ‘Engineering precisely what you<br />
value’.<br />
In this case, the HEC 500 X5 machining<br />
centre was the optimum choice in terms of<br />
specification and performance. Not only does<br />
the machine’s X, Y, Z axes envelope of 1,000 mm<br />
by 800 mm by 1,000 mm and 800 kgs capacity<br />
500 mm by 500 mm pallets meet all workpiece<br />
size demands, but the up to 82 kW/1,500<br />
Nm/15,000 revs/min/65 m/min rapid traverse<br />
rate spindle also provides the required power<br />
and cycle, traversing and machining time<br />
speeds. Additionally, the machine’s B<br />
(rotational) axis can rotate 360deg at 80<br />
revs/min while the A (swivel) axis operates at -<br />
45deg to +91deg at 15 revs/min to further<br />
enhance the machine’s multi-axis capabilities.<br />
However, it is the machine’s high-rigidity<br />
build values that are especially important in<br />
meeting the demanded micron machining<br />
accuracies for the very tough workpiece<br />
materials.<br />
For instance, the machine’s extremely high<br />
levels of accuracy – positioning accuracy is just<br />
0.006 mm – also depend on rail guides in all<br />
axes with pre-loaded guiding carriages and preloaded<br />
ballscrew drives with counter bearings.<br />
Additionally, the NC rotary table has an input<br />
resolution of 0.001deg.<br />
Such values are also courtesy of rigid build<br />
qualities that include excellent damping<br />
characteristics of the machine bed (mineral cast<br />
for superb temperature-stability and vibrationresistant<br />
characteristics), column, table and<br />
rotary swivelling units, as well as even for the<br />
tool and collet chucks.<br />
Everything plays a part in enabling the FMS<br />
to consistently achieve micron-accurate<br />
machining.<br />
One of a new generation of Heckert<br />
machining centres that utilise ‘every technical<br />
advancement in the book’ to be affordable yet<br />
high-performance – including digital AC drives<br />
- the HEC 500 X5 also boasts pallet change times<br />
down to 12.5 secs.<br />
Energy efficiency is another aspect of the<br />
machine, with users gaining reduced operating<br />
costs by, for example:<br />
• Energy recovery when drives are braking<br />
• High efficiency direct drive of motor spindle<br />
and NC rotary table<br />
• Warm-up program and stand-by mode.<br />

CLEANING & DEGREASING<br />
MACHINERY HIGH-PRESSURE WASHDOWN CHALLENGES<br />
Not only do high-pressure washdown<br />
cleaning techniques enhance cleaning<br />
efficiency they also reduce water and<br />
detergent usage, minimising costs and<br />
environmental impact. However, sourcing<br />
equipment that reacts well has its challenges,<br />
as even the smallest sealing flaws will result<br />
in water ingress into machinery. Fortunately,<br />
the ingress protection (IP) rating system<br />
defined in IEC 60529 helps to address this<br />
problem. For example, IP 69 rated machinery<br />
is effective against powerful hightemperature<br />
water jets used in environments<br />
that require a more stringent washdown,<br />
while IP66 is effective against powerful water<br />
jets.<br />
However, simply specifying an IP-rated<br />
machine does not cover the fitting of any<br />
post-manufacture additions such as push<br />
buttons and indicator lights. Neither does it<br />
allow for any necessary drilling into the<br />
enclosure that is required for the addition of<br />
power cables once the machine is on site.<br />
Also, factories are likely to spray at a much<br />
closer distances than those stipulated in the<br />
IP-rated tests. All of this can impact the<br />
machine’s integrity, creating potential<br />
leakage points. To ensure problem-free<br />
operation in washdown areas, it is therefore<br />
important to maintain the ingress protection<br />
rating during assembly and installation.<br />
Although water ingress protection is a<br />
key factor to consider when selecting<br />
equipment for use in washdown areas, there<br />
are other aspects that also need to be taken<br />
into account. This includes the material used<br />
in the fabrication of the equipment. While<br />
many materials cannot withstand this<br />
regular exposure, stainless steel can. For this<br />
reason, grade 316 stainless steel is usually<br />
specified for equipment that will be used in<br />
washdown as it has better corrosion<br />
resistance than other commonly available<br />
grades.<br />

Surface considerations<br />
Since the whole point of washdown is to<br />
ensure cleanliness, another crucial factor that<br />
must be considered is how easy the<br />
equipment is to clean. There is of course little<br />
point in specifying equipment that has dirt<br />
traps and inaccessible areas that are hard to<br />
cleanse effectively, despite the most<br />
determined jetting.<br />
The surface finish of the equipment can<br />
also make a significant difference to cleaning<br />
effectiveness. For example, while the<br />
ordinary surface finishes of stainless steel<br />
and other materials look smooth to the naked<br />
eye, examination under a microscope will<br />
reveal that they are quite rough and can<br />
harbour bacteria and other microscopic<br />
contaminants.<br />
Nanocoatings offer a solution to this<br />
problem. These typically take the form of a<br />
clear liquid containing specially developed<br />
nanoparticles that incorporate both adhesion<br />
and anti-adhesion components. The result is<br />
a tough abrasion-resistant coating with an<br />
ultra-smooth surface that is highly resistant<br />
to the build-up of soiling and contaminants,<br />
making it very easy to clean using highpressure<br />
washdown techniques.<br />
Nanocoatings are exceptionally versatile and<br />
can be applied to almost any type of<br />
equipment, including enclosures, guards and<br />
interlocks.<br />
A significant investment of time is<br />
therefore required for careful planning across<br />
the entire supply chain, from initial<br />
specification and design of equipment to its<br />
sourcing and installation, as well as<br />
subsequent verification to ensure that it<br />
meets all relevant standards and regulations.<br />
This initial effort will pay significant longterm<br />
dividends in a production environment<br />
that requires high-pressure washdown.<br />

confirmation emails and digital certificates<br />
held on the system. The SFDC module has<br />
had a similarly positive effect on the day-today<br />
running of the business, enabling jobs to<br />
be planned more effectively and better<br />
prioritised to meet deadlines. It has also<br />
allowed Smart Turn to give customers<br />
immediate information on the status of their<br />
order.<br />
Relaying real time information on the<br />
shop floor has also been addressed with the<br />
acquisition of a Status Board display screen.<br />
This interfaces with the Time and Attendance<br />
module through a utility written by PSL<br />
Datatrack, linked to a facial recognitionbased<br />
clocking in system. Supervisors can see<br />
at a glance which operators have clocked on<br />
or are yet to do so for a particular machine or<br />
job and take any necessary follow-up actions.<br />
Smart Turn has therefore taken full<br />
advantage of the modularity of PSL<br />
Datatrack and customisation of its standard<br />
reports to become more efficient. All of the<br />
data needed to develop their customised<br />
reports already existed within the system<br />
and they were delivered within days at a<br />
highly acceptable cost.<br />

norelem INTRODUCES NEW LINE OF EMERGENCY<br />
STOP BUTTONS AND POSITION SWITCHES<br />
German standard component manufacturer norelem is introducing a<br />
new range of emergency stop buttons and position switches to help<br />
improve operational safety.<br />
As stated by the <strong>Machinery</strong> Directive, machines and systems must<br />
be equipped with a device to shut them down quickly in emergency<br />
situations. norelem now offer a variety of products that satisfy this<br />
need, which will ensure safe shutdowns in different plant<br />
environments. The products in the two ranges of emergency stop<br />
buttons and position switches are designed to manually switch off<br />
machines and systems in the event of danger.<br />
“In manufacturing, safety is absolutely paramount. Having the<br />
correct systems in place in the case of emergency situations is a<br />
necessity in all industries” says Marcus Schneck, CEO of norelem.<br />
“Of course, it would be ideal that these products would never have<br />
to be used, but we cannot pretend that things go 100% as planned all<br />
of the time. That is why we are introducing our new range of<br />
mechanical position switches and emergency stop buttons.”<br />
The emergency stop buttons from norelem are used to manually<br />
switch off machines and systems in the event of an emergency. They<br />
are designed to be tamper-proof and easily recognisable through a<br />
standard-compliant mushroom button with a yellow or red<br />
background colour. To prevent any accidental actuation, the button<br />
must overcome a certain pressure point in order to be activated. The<br />
emergency stop button is unlocked by turning it to the right or left<br />
and all buttons are available with anti-lock collars.<br />
The components comply with DIN EN ISO 13850 and offer a long<br />
service life of at least 50,000 switching cycles. Depending on the<br />
version, they offer a tightness of up to IP67 and are equipped with<br />
two openers for increased safety.<br />
The emergency stop buttons are available for installation<br />
openings with diameters of 16.2mm and 22.3mm and in the housing<br />
as a surface-mounted version. The Minibox housing connection is<br />
especially suitable for aluminium profiles, as it is narrow, ready-toconnect,<br />
fully equipped housing, which includes an emergency stop<br />
button.<br />
The mechanical position switches are complete position switches<br />
with a compact design. Their plastic housing is equipped with a<br />
hinged and captive housing cover. An M20x1.5 aperture is provided<br />
to pass the connecting cables through, which can be connected with<br />
screw terminals. The switches are equipped with a thrust pin<br />
actuator; however, this can be replaced by another actuator if<br />
required for a different situation.<br />

Building on the recent successful launch by<br />
Nikon Metrology of the APDIS Laser Radar,<br />
which is helping to drive a paradigm shift in<br />
automotive bodyshop measurement and<br />
quality control, the company announces the<br />
launch of its APDIS Gap & Flush System. It<br />
introduces a unique, innovative, fully<br />
automated method to measure gap and flush on<br />
a moving production line for finished 'vehicle<br />
on wheels'. This is achieved without the need<br />
for robots and the complexity in programming<br />
and safety that they inherently require.<br />
Consistency of the gap between adjacent<br />
panels and closures, especially the doors, as<br />
well as any difference in level giving panels the<br />
appearance of not being flush with one another,<br />
are major issues on a forecourt influencing a<br />
person's purchasing decision. Additionally,<br />
when a vehicle is being driven, such variations<br />
can contribute to squeaking, rattling, wind<br />
noise and leaks. All these factors affect the<br />
perception not only of the product but of the<br />
brand itself, which means that controlling them<br />
is vital to a company’s reputation.<br />
The APDIS Laser Radar is the latest<br />
generation of the product, offering higher speed<br />
and higher quality measurements. The APDIS<br />
Gap & Flush System utilises the technology to<br />
provide fully automated, inherently safe<br />
measurements on a moving production line,<br />
delivering reliable data from all around a<br />
vehicle, regardless of colour or finish.<br />
Previous gap and flush measurements have<br />
either relied on manual tools used by highly<br />
skilled workers, or complicated robot<br />
installations with inherent issues regarding<br />
safety and short stand-off. The APDIS Gap &<br />
Flush System provides part and operator safety<br />
due to a large stand-off and in-built safety<br />
enclosures that do not impact the production<br />
line conveyor.<br />
Developed in conjunction with VRSI, which<br />
has many years of experience with successful<br />
Laser Radar installations in major automotive<br />
OEMs, Nikon’s APDIS Gap & Flush is an<br />
evolution in fully automated, high-speed,<br />
vehicle-on-wheels inspection. With the ability<br />
to track and measure at conveyor speeds up to<br />
140mm/s, a large internal measurement<br />
volume, and utilising three Laser Radars for allround<br />
coverage, the system can be deployed to<br />
measure a wide range of vehicles from small<br />
hatchbacks to large SUVs and trucks and<br />
everything in between.<br />
The vehicle is tracked directly using linear<br />
sensors, meaning no conveyor interface is<br />
required. Position is determined prior to the<br />
vehicle entering the system by a set of 3D<br />
sensors that automatically account for<br />
variations in position on the conveyor. Once the<br />
vehicle is inside the system, the three Laser<br />
Radars move synchronously along linear rails,<br />
with the long range allowing measurement of<br />
gaps and flushes at specific programmed<br />
locations. By continuously moving back and<br />
forth along the rails as the vehicle passes<br />
through, data is acquired all along the vehicle<br />
with up to 170 measurement locations possible.<br />
In conclusion, the new APDIS Gap & Flush<br />
System provides fast measurement and good<br />
vehicle coverage. Three Laser Radars give allround<br />
visibility, so quality control is greatly<br />
improved. Inherent vehicle and operator safety<br />
are provided by the large stand-off of the<br />
APDIS Laser Radar, greater than 0.5m, while<br />
the use of linear rails means the system never<br />
approaches the vehicle and operators are<br />
protected by light curtains and floor scanners.<br />
The results are no damage and zero-line<br />
stoppages.<br />
High quality measurements are another<br />
defining benefit. Depending on factory<br />
condition, dynamic repeatability of better than<br />
0.150mm on flush and 0.300mm on gaps<br />
delivers reliable, precise measurements for the<br />
user. Furthermore, complexity is reduced, as<br />
independent vehicle tracking and linear rail<br />
movement allow simplified part programming,<br />
with much of the setup being performed off-line<br />
prior to installation. No complex robot<br />

As part of the global launch of the next<br />
generation ADDFORCE cutting tools from<br />
Tungaloy UK, the industry-leading<br />
manufacturer has now launched its new<br />
AddForceCut range of grooving and partingoff<br />
turning tools. The impressive new series<br />
introduces an optimally designed selfclamping<br />
technology that demonstrates<br />
exceptional rigidity for enhanced<br />
performance.<br />
The new insert clamping design from<br />
Tungaloy has a stopper that supports the<br />
underside of the insert to guarantee edge<br />
position, security and repeatability.<br />
Furthermore, this new design spring clamps<br />
the insert with three contact faces to<br />
maximise this level of stability. The result is<br />
smooth uninterrupted chip flow that is a<br />
credit to two variations of effective 3D<br />
chipbreakers.<br />
To maximise the potential of this new line,<br />
Tungaloy has developed the series with four<br />
toolholder options, an interchangeable blade<br />

to 26 to 33mm depending upon the selected<br />
toolholder. Alongside the QSER and QSP<br />
holders is the impressive TungFeed-Blade<br />
type toolholder, a triangular blade that<br />
accommodates three inserts and a design that<br />
maximises strength and rigidity to accelerate<br />
machining performance. This system clamps<br />
the blade with two contact faces to<br />
demonstrate unparalleled stability. The<br />
toolholder support is significantly thicker<br />
than typical blade systems and this further<br />
minimises deflection and chatter when<br />

Following its launch of polycrystalline<br />
diamond (PCD) tipped parting-off tools,<br />
Horn has introduced new step drills having<br />
cutting edges tipped with PCD for drilling,<br />
boring and countersinking non-ferrous<br />
metals, such as in the production of<br />
aluminium wheels.<br />
The tool system allows greater drilling<br />
precision and produces better surface quality<br />
due to the sharp cutting edges. The tools<br />
permit high cutting parameters during<br />
machining, which makes it possible to reduce<br />
the processing time and hence the cost per<br />
component in series production.<br />
Horn only offers the PCD-tipped step drill<br />
as a special tool. The PCD tip is available on<br />
tools of 4 mm diameter and above. All<br />
variants have an internal coolant supply. The<br />
carbide monobloc shanks, which are<br />
available in all common DIN diameters from<br />
6 mm to 25 mm, ensure good vibration<br />
damping during machining. The monobloc<br />
shank is available in a steel variant from a<br />
diameter of 32 mm.<br />
PCD is a synthetically produced,<br />
extremely hard, intergrown mass of diamond<br />
particles with random orientation in a metal<br />
matrix. It is produced by sintering together<br />
selected diamond particles at high pressure<br />
and temperature. Economical machining of<br />
steel is rarely possible due to the affinity of<br />
iron for carbon in the diamond. As the<br />
temperature increases, the carbon from the<br />
diamond diffuses into the steel, severely<br />
limiting tool life.<br />

LOW-COST AUTOMATION IN XXL<br />
FROM IGUS AT A LOW PRICE<br />
The drylin XXL gantry robot is up to 60%<br />
cheaper than comparable robot solutions and is<br />
particularly easy to put into service, with free<br />
online configuration help.<br />
Motion plastics specialist igus is expanding<br />
its low-cost automation range with a new drylin<br />
XXL room gantry robot. The robot has a<br />
working envelope of 2000 x 2000 x 1500mm and<br />
is particularly suitable for palletising<br />
applications up to 10kg. The robot is available<br />
from £8,000 including the control system and<br />
can be easily set up and programmed yourself<br />
without the help of a system integrator.<br />
Too expensive to buy, too complex to<br />
program, too complicated to maintain: the<br />
reasons that many small and medium-sized<br />
companies shy away from automation<br />
investment, which can jeopardise their<br />
competitiveness in the long term. But getting<br />
started is very easy, a fact proven by the drylin<br />
XXL gantry robot from igus.<br />
The DIY kit allows users to commission a<br />
pick-and-place linear robot quickly and easily<br />
for tasks including palletising, sorting, labelling<br />
and quality inspection.<br />
"Palletising robots developed in cooperation<br />
with external service providers can cost<br />
between £80,000 and £120,000, more than the<br />
budget of many small companies," says Adam<br />
Sanjurgo, Product manager of Low Cost<br />

the type of stage, the drylin XXL room portal<br />
robot costs between £8,000 and £12,000, a low<br />
risk investment that usually pays for itself<br />
within a few weeks, Sanjurgo adds.<br />
As part of its ADDFORCE global launch of<br />
next-generation cutting tools, Tungaloy UK has<br />
now introduced the exciting new<br />
AddInternalCut to its product portfolio. The<br />
new AddInternalCut is an industry first,<br />
introducing four cutting edges on an internal<br />
grooving tool for precision turning and small<br />
part machining applications.<br />
The R&D experts at Tungaloy have<br />
developed a unique new clamping system that<br />
is incorporated into the tool body to provide an<br />
astounding level of clamping rigidity and<br />
indexing repeatability and precision. The new<br />
AddInternalCut supports the four-edged insert<br />
in three positions with each of the cutting edges<br />
protected by the ingenious new pocket design.<br />
Furthermore, this design allows end-users to<br />
use the same insert on a right or left-hand tool<br />
body.<br />
The AddInternalCut is available with a steel<br />
or carbide tool body with a necked relief of 24 or<br />
30mm to provide sufficient clearance and swarf<br />

A buyer receives the room portal robot as a<br />
DIY kit. Key components are two timing belt<br />
axes and a rack and pinion axis with stepper<br />
motors for a working space of 2000 x 2000 x<br />
1500mm. At the maximum, the robot can<br />
measure up to 6000 x 6000 x 1500mm. The<br />
package also includes a control cabinet, cables<br />
and energy chains as well as free control<br />
software, called igus Robot Control (iRC).<br />
Users can assemble the components into a<br />
ready-to-go linear robot in just a few hours,<br />
with no external help, without previous<br />
knowledge and without any formal training.<br />
And if additional components are needed,<br />
such as camera systems or grippers, users can<br />
quickly find what they need on the RBTX<br />
robotics marketplace.<br />
Automation relieves employees<br />
This Cartesian robot (a robot that moves in<br />
three linear axes, X, Y and Z) can be used, for<br />
example, on conveyor belts that transport<br />
products from injection moulding machines. In<br />
this case, the robot removes moulded parts with<br />
a maximum weight of 10kg from the production<br />
line, moves them at a speed of up to 500mm/s<br />
and positions them on a pallet with a<br />
repeatability of 0.8mm. "Thanks to this kind of<br />
automation, companies can relieve their<br />
employees of physically demanding and timeconsuming<br />
palletising tasks and redeploy the<br />
resource for more important tasks," says<br />
Sanjurgo.<br />
The system does not require any<br />
maintenance: the linear axes are made of<br />
corrosion-free aluminium, the slides move over<br />
plain bearings made of high-performance<br />
sliding head turning centres through to larger<br />
more robust lathes. The through coolant tool<br />
bodies are optimally manufactured to reduce<br />
vibration and chatter with an overall tool length<br />
of 100 or 125mm and an insert seat size of 10.<br />
To ensure the new AddInternalCut is<br />
suitable for the widest possible audience,<br />
Tungaloy has developed the range with its<br />
CWN and CWX insert designations. The CWN<br />
plastic, which, thanks to integrated solid<br />
lubricants, enable low-friction dry running with<br />
no fluid lubricants for many years – even in<br />
dusty and dirty environments.<br />
Digital 3D robot twin allows easy<br />
programming<br />
Not only the assembly is easy, but also the<br />
programming of motion sequences. "For many<br />
companies that do not have their own IT<br />
specialists, robot programming is often fraught<br />
with problems," says Sanjurgo. “That's why we<br />
have developed the iRC, free software that<br />
resembles common office software and enables<br />
intuitive programming of the robot paths. The<br />
software is free and the resulting “low-code”<br />
programming can be used one-to-one on the<br />

At the heart of the software is a digital twin<br />
of the room portal robot, which can be used to<br />
set movements with just a few simple clicks,<br />
even before the robot is installed and operating.<br />

model to check whether their desired<br />

says. “We invite anybody to try out our robots<br />
live or via the internet free of charge. We will<br />

and programming to PC-DMIS inspection,<br />
CAD, CAM and CNC programming and<br />
Ben Morgan from ITC.<br />

ranks, Ben progressed to team leader, before<br />
moving to another prestigious<br />
manufacturing company and subsequently<br />
joining ITC.<br />
Commenting upon the restructuring of<br />
the sales areas in the Southern counties,<br />
Director Georgia Graves says: “Sadly, Dave<br />
Cleeve has decided to retire after more than<br />
22 years with ITC. We cannot thank Dave<br />

Carmen Martinez Lerga joins from her<br />
previous role as Formulations Project<br />
Manager at Thornton & Ross with an<br />
extensive career in pharmaco-cosmetics and<br />

ONE ROBOT – ENDLESS POSSIBILITIES<br />
New from RARUK Automation is a series of<br />
automated transportation robots (AMR)<br />
whose flexibility is greatly extended by the<br />
inclusion of a collaborative robot arm. The<br />
new ER-FLEX robots, designed and<br />
manufactured by Enabled Robotics, are ideal<br />
for addressing labour shortages and<br />
automating repetitive tasks and are really<br />
easy to programme. They are fully<br />
autonomous, don’t need to run on tracks and<br />

The 3-model range is optimised for space,<br />

AUTOMATION DOUBLES SUBCONTRACTOR'S TURNOVER<br />
Located in the Bavarian town of<br />
Schwabmünden, family-run subcontractor<br />
Heinz Knöpfle GmbH is taking maximum<br />
advantage of the productivity potential of<br />
automation. It has recently installed five<br />
robot load / unload systems from Halter in<br />
the Netherlands, whose range of<br />
LoadAssistant robotic machine tending<br />
equipment is sold in the UK by Salisburybased<br />
1st Machine Tool Accessories.<br />
Heinz Knöpfle specialises in turning,<br />
turn-milling and milling components in a<br />
range of batch sizes down to one-offs for<br />
customers in a wide variety of industries,<br />
including medical, drives, printing, plastics,<br />
aerospace, packaging, food and<br />
construction.<br />
About 16 years ago, the company<br />
acquired its first machine from Mazak,<br />
which was automated a year later with a bar<br />
feeder. Despite Heinz Knöpfle employing<br />
just five people, there are currently 22 Mazak<br />
machining centres and lathes on the 1,500 sq<br />
m shop floor, all of which are automated<br />
with pallet change systems or bar<br />
magazines.<br />
The subcontractor's entry into robotic<br />
automation began in 2018 when secondgeneration<br />
managing director Christian<br />
Knöpfle, who took over the company in 2009<br />
with siblings Suzanne and Andreas, became<br />
aware of Halter during a discussion with a<br />
Mazak sales manager. A short time later, the<br />
first turn-mill centre, a Mazak Integrex i-<br />
200ST, was coupled with a Halter Universal<br />
Premium.<br />
All Halter automation solutions are<br />
compact, versatile robot cells in a variety of<br />
designs for CNC lathes, machining centres<br />
or both, as in the case of the Universal<br />
Premium. They have been developed for<br />
automated loading and unloading of<br />
rotationally symmetrical and prismatic<br />
workpieces. A wide variety of grippers is<br />
available, as well as grid plates that act as<br />

buffer storage for components.<br />
While the robot loads and unloads a<br />
machine, an operator at the rear of the<br />
automation cell can replenish the system<br />
with raw material and remove machined<br />
components, without having to interrupt the<br />
ongoing production. A cell can be<br />
repositioned from one machine to another, if<br />
desired, and reinstalled quickly.<br />
The benefits of the first robotic cell were<br />
so convincing that Heinz Knöpfle has since<br />
invested in four further automation solutions<br />
from Halter - two additional Universal<br />
Premiums for a CNC turn-mill centre and a<br />
3-axis machining centre, a Halter Big for a<br />
Mazak i-200S turn-mill centre and a Halter<br />
Turnstacker Compact 12 for a Mazak<br />
Quickturn Nexus 250-II MSY lathe.<br />
The Halter Big is a loading system<br />
specially designed for heavy workpieces and<br />
shafts up to 800 mm long. The compact,<br />
robust solution has an integrated robot with<br />
a load capacity of 70 kg. The Turnstacker<br />
Compact, on the other hand, has a total of 12<br />
stacking stations for a large number of billets<br />
and buffer storage for holding up to 385<br />
finished parts.<br />
According to Christian Knöpfle,<br />
automation has forced him to think even<br />
more carefully about processes. Among other<br />
things, attention must be paid to temperature<br />
to ensure high precision during machining,<br />
as well as to tool wear and availability,<br />
adequacy of coolant supply and efficiency of<br />
chip removal.<br />
Provided that these and other critical<br />
requirements are managed, processes are<br />
stable and workpiece quality is consistently<br />
high. At the same time, productivity is<br />
noticeably increased due to a significant rise<br />
in periods of unattended production.<br />
Heinz Knöpfle GmbH has succeeded in<br />
ensuring that production continues around<br />
the clock over three shifts, with operator<br />
attendance throughout day shifts but none<br />
during the other two. The machines also run<br />
at weekends with minimal attendance,<br />
increasing production capacity even further.<br />
Spindle running time on some machines that<br />
are coupled with LoadAssistant cells has<br />
been increased threefold. Overall, company<br />
turnover has doubled in the last two years.<br />
Heinz Knöpfle has been able to increase<br />
its effectiveness as a subcontractor due to its<br />
strategy of automation. Production is better<br />
planned, quality and reliability of deliveries<br />
are high, and prices charged to customers<br />
are competitive. As a result, the company<br />
has not only been able to fulfil more orders<br />
from existing customers but has also won<br />
new business from numerous additional<br />
firms.<br />

TURNED PARTS SUBCONTRACTOR PROGRESSES<br />
WITH MODERN SLIDING-HEAD TECHNOLOGY<br />
An electrical maintenance engineer by trade<br />
and with a solid grounding in mechanical<br />
engineering, Tom Pearce started his career as a<br />
prototype machine builder in the rubber<br />
industry. He subsequently worked for 11 years<br />
in his father's company commissioning<br />
production machinery. In 2016 he started his<br />
own business, CIRC <strong>Manufacturing</strong> in<br />
Westbury, Wiltshire and after initially<br />
concentrating on welding, a skill that has been<br />
retained, he decided to branch out into<br />
subcontract machining.<br />
His current CNC capacity includes a vertical<br />
machining centre and two fixed-head lathes, all<br />
pre-owned, and three Citizen Cincom slidinghead<br />
lathes also purchased second-hand due to<br />
financial constraints during the start-up phase.<br />
His stated aim is to gravitate towards using<br />
more of the latter machines to produce complex,<br />
small to medium diameter, high added value<br />
components, as this is where he sees a profitable<br />
future.<br />
The first CNC lathes on the shop floor were<br />
the two fixed-head models with live tooling,<br />
which have no bar feeder but are able to accept<br />
a one-metre length of bar up to 65 mm diameter<br />
through the spindle. Mr Pearce took advantage<br />
of this by employing a bar puller in the turret<br />
and including a macro in his programs to<br />
advance the bar automatically after each<br />
component is parted off. It allows up to five<br />
hours' unattended running, depending on the<br />
size and complexity of the parts being<br />
produced, and brought home to the<br />
entrepreneur the benefits of automation.<br />
CIRC was receiving more and more<br />
enquiries for machining components of much<br />
smaller diameter, however, including from his<br />
existing customer base. To keep them happy the<br />
company was having to subcontract out this<br />
work, as it was not economical to use the<br />
relatively large lathes on the shop floor. New<br />
plant was needed and a sliding-head turning<br />
centre was the preferred option, as it is capable<br />
of producing long, slender parts as well as those<br />
of larger aspect ratio. An internet search<br />
strongly indicated that a Citizen would be the<br />
best make to buy.<br />
So in 2019 Mr Pearce bought a 1995-built<br />
Cincom L20-VII slider with a 3-metre bar<br />
magazine sight-unseen for £4,000 from a<br />
website and used his engineering skills to<br />
refurbish it himself. He did not feel sufficiently<br />
confident to commission it so asked Citizen<br />
<strong>Machinery</strong> UK to align the bar feeder, bolt<br />
down the machine and check the axis<br />
movements. The company was very receptive<br />
to doing so and promptly sent in an engineer to<br />
complete the work.<br />
The lathe proved to be easy to operate by<br />
simply reading the manual. Word soon spread<br />
throughout Wiltshire and further afield that the<br />
capacity was available and CIRC started<br />
receiving more enquiries for complex turned<br />
parts. Most were fulfilled, although some had to<br />

be turned down as the machine does not have a<br />
full C-axis on the main and sub spindles, only<br />
15-degree indexing.<br />
That prompted Mr Pearce in 2020 to<br />
approach Citizen <strong>Machinery</strong> UK directly for a<br />
machine with C-axis spindles and he also<br />
wanted higher speed driven tooling. The<br />
supplier offered a K16E-VII built in 2011, a 16<br />
mm capacity slider that ticked the right boxes<br />
and is one of the fastest lathes that Citizen has<br />
ever manufactured. The supplier duly delivered<br />
the machine and in Mr Pearce's words "nailed<br />
the installation and commissioning in one day,<br />
then provided a full day's training the next", so<br />
the lathe was quickly into production.<br />
A copper contact pin, a development part<br />
that was being produced on the L20-VII,<br />
required holding a ± 5 µm tolerance on<br />
diameter, which was difficult to achieve.<br />
Additionally, cycle times were unduly long.<br />
The work was immediately transferred to the<br />
K16E-VII and at the same time, as luck would<br />
have it, the batch size increased dramatically to<br />
20,000-off. The accuracy needed was easy to<br />
attain and the cycle time fell threefold from one<br />
minute to 20 seconds, which translated into<br />
much more economical production. The<br />
contract has since expanded and the<br />
subcontractor is now producing a family of pins<br />
in long runs for a customer in the electrical<br />
industry.<br />
Mr Pearce added, "If we don't run the K16E-<br />
VII overnight, it needs to be warmed up in the<br />
morning to achieve the tight tolerance on the<br />
connector pins. After 40 minutes the lathe, with<br />
its 45-degree tool platen driven by two<br />
ballscrews to achieve high resolution<br />
movement, is able to hold ± 5 µm all day.<br />
"We currently use three digital micrometres<br />
and a toolmaker's microscope for quality<br />
control of these parts, but intend to invest in an<br />
optical, non-contact shaft measurement<br />
machine to take over this metrology task."<br />
Having seen the benefits of more modern<br />
sliding-head turning technology, he was keen to<br />
harness it for the production of components<br />
larger than 16 mm diameter. Accordingly in<br />
January <strong>2022</strong> he bought a two-year-old Citizen<br />
Cincom L20-VIIILFV, again on the open market,<br />
and achieved another step change in<br />
productivity.<br />
Although nominally a 20 mm capacity<br />
sliding-head lathe, the guide bush is removable<br />
(as an option) to allow stock up to 25.4 mm (1<br />
inch) to be turn-milled in fixed-head mode. The<br />
first job put on the machine was the production<br />
of 20,000 stainless steel gland nuts of 22.22 mm<br />
(7/8 inch) diameter for an electrical equipment<br />
manufacturer.<br />
When interviewed towards the end of April<br />
<strong>2022</strong>, Mr Pearce had produced numerous<br />
different components on the machine but the<br />
guide bush had still not been used. He says the<br />
advantage is that the roundness and<br />
straightness of the bar is not so critical when the<br />
lathe is used in this mode, added to which the<br />
remnant lengths are much shorter, both of<br />
which saves cost and results in more<br />
economical production. He estimates that the<br />
guide bush will only be used for about onequarter<br />
of the jobs produced on the machine,<br />
underlining the flexibility of modern sliders.<br />
The L20-VIIILFV has even faster and more<br />
powerful spindles and live tooling than the<br />
previous two Cincoms installed in the<br />
Westbury factory. It also has integral driven<br />
tools for reverse end working and an<br />
uncluttered working area to provide more<br />
space to facilitate cutter exchange at up to 37<br />
tool positions. After installation, the machine<br />
immediately started taking sub-20 mm<br />
diameter workload off the fixed-head lathes,<br />
freeing them to produce larger parts. Across a<br />
wide spread of components from 1 mm to 1<br />
inch diameter, the L20-VIIILFV is executing<br />
some extremely fine work involving, for<br />
example, a 0.3 mm slitting saw and profile<br />
boring of a pre-drilled, 1.5 mm diameter hole.<br />
There are generally two impediments to<br />
lights-out production, according to Mr Pearce,<br />

namely component dimensions drifting out of<br />
tolerance and swarf build-up in the machining<br />
area requiring operator attendance to remove it.<br />
The latest lathe avoids both problems and<br />
therefore frequently runs unmanned overnight.<br />
The first issue is addressed by the presence of<br />
thermal compensation sensors around the<br />
machine and the second by Citizen's LFV (low<br />
frequency vibration) technology running in the<br />
operating system of the Mitsubishi control.<br />
Mr Pearce explained, "Sliding-head lathes<br />
when used with the guide bush in place have an<br />
inherent drawback. It is not really feasible to<br />
rough and then finish turn a part, as the smaller<br />
diameter of the roughed section when drawn<br />
back into the guide bush would cause vibration<br />
and impair the finishing pass.<br />
"It is therefore necessary to turn to size in<br />
one operation, but that tends to produce long,<br />
stringy swarf when machining certain<br />
malleable materials. The LFV software prevents<br />
this from happening by lifting the tool tip away<br />

"The frequency of the oscillation can be<br />
adjusted in the part program to control the size<br />
of the much shorter chips, added to which the<br />
LFV function can be turned off by G-code when<br />
it is more expedient, i.e. slightly quicker, to cut<br />
without it.<br />
"Overall, productivity is increased by<br />
enabling reliable unattended operation,<br />
eliminating the need to include axis shuffles in<br />
programs to shake swarf off components,<br />
especially from grooves, and avoiding the need<br />
to stop the machine to clear swarf."<br />
The job on the lathe when it was<br />
photographed, a tubular Duplex stainless steel<br />
weld collar for the oil and gas industry, is a<br />
good example of how the benefits of LFV can be<br />
utilised. The high strength material has a<br />
tendency to work harden as it is being<br />
machined, the impact of which can be reduced<br />
by taking deep cuts to remove the workhardened<br />
layer from the previous pass.<br />
The problem is that taking deep cuts in such<br />
tough, ductile materials inhibits chip breaking<br />
and normally results in a bird's nest of swarf<br />
wrapping itself around the component and tool,<br />
to the detriment of both and perhaps even<br />
rendering them useless. LFV prevents this from<br />
happening, so every part produced is perfect<br />
and tools last longer. In the case of the weld<br />
collar, LFV is switched on for facing the bar and<br />
turning a chamfer, then to maintain a high<br />
production rate it is switched off for<br />
simultaneously boring and turning the OD.<br />
Mr Pearce is enthused that the chip breaking<br />
software also reduces problems and raises<br />
productivity when machining other materials<br />
such as pure copper, exotic alloys, other<br />
stainless steels and most plastics, especially<br />
nylons.<br />
Combined with the availability of highpressure<br />
coolant on the L20-VIIILFV, the<br />
chipping function will also prove useful in the<br />
production in one hit of CIRC's single<br />
proprietary product, a ballpoint pen housing<br />
and cap turned from Nitronic 60 stainless steel<br />
alloy. The use of carbide tooling and neat<br />
cutting oil in its production gives each<br />
individually-numbered writing instrument a<br />
beautiful micro-planished surface.<br />
Mr Pearce concluded, "The three Cincoms<br />
are the bedrock of our subcontract machining<br />
service. All feature main and sub spindles, full<br />
length bar feeds and a multitude of tools for<br />
driven cross working, end face milling and offcentre<br />
drilling.<br />
"They enable us to offer economical done-inone<br />
manufacture, without the need for<br />
secondary operations. This in turn allows us to<br />
run our machines unmanned, so we can offer<br />
competitive prices and hence fantastic value to<br />
our clients.<br />
"The only thing holding us back at the<br />
moment is difficulty in finding skilled<br />
machinists to employ."<br />

BANDSAW CUTS TOOL STEEL FOUR TIMES FASTER<br />
Gloucester-based Avent Extrusion Steels<br />

stocks and cuts predominantly hot work and<br />
cold work tool steel grades used by its<br />
customers in a wide variety of industries to<br />
manufacture dies for extruding aluminium or<br />
copper. It is also a contract machinist of freeissue<br />
metals supplied by other customers. To<br />
upgrade and increase sawing capacity, in<br />
January <strong>2022</strong> the company invested in a new<br />
KASTOtec AC4 KPC programmable,<br />
horizontal bandsaw, which replaced an<br />
ageing machine from a different supplier.<br />
The machine was installed following<br />
successful cutting trials in the Milton Keynes<br />
showroom of KASTO Ltd (www.kasto.com),<br />
the UK and Ireland subsidiary of the German<br />
saw manufacturer. It is the first of this make<br />
of bandsaw that AES has purchased, there<br />
being seven such machines from diverse<br />
sources currently in operation on the shop<br />
floor in Gloucester.<br />
James Avent, one of half a dozen family<br />
members that own and run the business,<br />
describes the significant improvements the<br />
latest sawing machine has made. He said,<br />
"The bandsaw is designed and manufactured<br />
specifically for cutting with a tungsten<br />
carbide tipped (TCT) blade.<br />
"We opted for a KPC (KASTO<br />
Performance Cutting) variant of the machine,<br />
with spring-loaded tensioner guides in the<br />
top of the frame.<br />
"It prevents band vibration on the side<br />
opposite the point of engagement between<br />
the blade and the stock, enabling faster,<br />
quieter, more accurate cutting and reducing<br />
machine wear.<br />
"Coupled with the robust steel and<br />
mineral cast construction of the base frame,<br />
the saw is four times more productive, likefor-like,<br />
than other machines in our factory<br />
due to the ability to use faster blade speeds<br />
and downfeeds."<br />
He cited an example involving 10 cuts<br />
through round tool steel bar, which<br />
constitutes the majority of material processed<br />
by the Gloucester firm. The batch was<br />
completed in 45 minutes with a TCT blade on<br />
the KASTO, whereas the same job previously<br />
took three hours on another bandsaw using<br />
an identical blade, i.e. four times longer.<br />
In the past, the stockholder sometimes<br />
had difficulty using TCT tools due to the<br />
material pinching the blade and stripping the<br />
teeth. The problem has been almost<br />
eliminated by the introduction of blades with<br />
teeth that are set to give adequate clearance.<br />
Consequently the use of bimetal blades,<br />
which currently accounts for 70 percent of<br />
throughput even though productivity is two<br />
to three times lower than when using TCT<br />
blades, will diminish over the coming years<br />
as the sawing plant is progressively uprated.<br />
As always, however, the proviso is the<br />
attainment of lowest cost per cut, so the<br />
three-fold lower cost of a bimetal blade has to<br />
be factored into the execution of each job.<br />
The productivity increase using the<br />
KASTOtec AC4 KPC, four-fold versus using<br />
a TCT blade on other saws in the Gloucester<br />
factory and higher still when compared with<br />
using a bimetal blade, delivers a further<br />
consequential benefit to AES. It is the ability<br />
to free up space in the factory due to the<br />
machine's increased output within a compact<br />
footprint. Additionally, looking to the future,<br />
running fewer bandsaws to achieve a given<br />
level of productivity will lead to financial<br />
savings in terms of lower power<br />
consumption as well as reduced expenditure<br />
on blades and servicing.<br />
The bottom line is that the stockholder is<br />
now able to deliver tool steel billets to<br />
customers more quickly after orders are<br />
placed, while prices charged can be held or<br />
even lowered through greater production<br />
efficiency, making AES more competitive.<br />
Batch size varies considerably, from ones<br />
and twos up to 300- or 400-off, average cut<br />
length being in the region of 50 to 100 mm,<br />
although it can be as short as 6 mm on the<br />
KASTO bandsaw or as long as one metre.<br />
The number of pieces and their lengths,<br />
together with the type of material to be sawn<br />
and its diameter, are entered directly via the<br />
colour touch-screen of the proprietary<br />
KASTO ProControl. Selection of the cutting<br />
parameters and instigation of the production<br />
cycle are then executed automatically.<br />
Since the KASTO machine's arrival,<br />
further cost savings have resulted from<br />
reduced material wastage. Whereas the older<br />
saws are set to cut to -0, +2 mm to ensure that<br />
material length is not undersize, the blade<br />
deviation control on the KASTOtec AC4 is so<br />
responsive that it can be set with confidence<br />
to half that tolerance. In practice, it allows<br />
cutting to within -0, +0.1 mm. Over a large<br />
batch, and especially when processing<br />
expensive steels, the saving is significant and<br />
the customer also benefits by having to<br />
machine away less tough material.<br />
Long periods of unattended running are<br />
further assisted by a pair of servo motordriven<br />
ballscrews that steplessly adjust the<br />
downfeed to optimise blade chip load. A<br />
frequency-controlled bandsaw blade drive<br />
through a bevel spur gear exploits the<br />
advantages of both gear types, delivering 15<br />
kW of power and infinitely adjustable cutting<br />
speeds from 30 to 300 m/min. Another<br />
feature of the machine that the stockholder<br />
appreciates is a function within the KASTO<br />
control that allows a new TCT blade to be<br />
programmed to run-in automatically at<br />
reduced speed to suit the tooth pitch.<br />
