ROLLOMATIC GRINDSMART ® 830XW TOOL GRINDING

MACHINE: REDEFINING THE PRECISION MANUFACTURING

OF LARGER DIAMETER CUTTING TOOLS

Rollomatic, represented in the UK and

Ireland by Advanced Grinding Solutions Ltd,

offers the widest range of 5 and 6-axis tool

grinding machines. Indeed, today, more

rotary cutting tools are manufactured here

on Rollomatic grinding machines than on all

others combined.

Sitting at the top of the Rollomatic range

is the 6-axis Rollomatic 830XW machine,

which remains unique among tool grinders

in that it integrates and combines cuttingedge

hydrostatic guideway technology and

linear motors to deliver unparalleled

precision and efficiency in CNC tool

grinding. The use of the same coolant oil for

the hydrostatic guides, and for cooling the

grinding spindle, which is the same coolant

used during grinding, ensures that the

machine is kept at a constant working

temperature and provides a remarkably high

level of thermal stability during set-up and

during production grinding.

Rollomatic’s vision of “Smart

Autonomous Grinding” is to provide endusers

with a fully autonomous machine

capable of managing the production by itself

with very little human intervention. A part of

this ambitious project is the ability of the

GrindSmart® 830XW machine to manage the

offsets to get the first parts manufactured

within specification. Further items are

included to be able to achieve unattended

production over several days within very

tight tolerances as the machine interacts with

optional external robotic and automation

systems. The Smart Autonomous Grinding

program also includes machine connectivity

and communication exchange systems with

other equipment such as measuring

machines, laser etching, etc. One of the

standout features of the GrindSmart®

830XW is its Smart Autonomous Grinding

capability. This innovative function enables

long-term, unattended production with

minimal human intervention. Rollomatics

RMonitor software allows for the fully

remote management of production on the

machine with the monitoring software

available to be linked to smartphones.

The GrindSmart® 830XW boasts a 6-axis

kinematic system, providing exceptional

freedom of movement during machining.

This advanced design allows for the tilting of

the grinding wheels to suit various

operations, ensuring form accuracy within

very tight tolerances. The arrangement of the

grinding spindle axis on this machine

enables extreme freedom of movement on

both sides via a total rotation angle of 240°.

This means that both right-hand and lefthand

tools can be ground with the same

wheel pack.

The hydrostatic system offers a high

damping effect, resulting in superior surface

finishes and extended grinding wheel life.

The mirror-like surface finish, whereby this

is especially important for the flutes of

cutting tools, is improved by around 20

percent on the GrindSmart® 830XW machine

as compared with machines that do not

employ hydrostatic technology. The 6-axis

arrangement, also unique to Rollomatic,

allows for the grinding point to remain

constant during the grinding operation on

tools such as ball nose cutters, those with full

radii and also special form tools. This

guarantees superior cutting tool geometry is

achieved, including a radius shape accuracy

of under 0.003mm, over machines that only

grind with 5 CNC axes.

The machine can manage offsets, achieve

tight tolerances, and interacts with its own

internally mounted Fanuc-based robotic

automation system, which has a capacity of

10 workpiece pallets with an auto-load

capacity of up to 4,500 cutting tools.

The GrindSmart® 830XW also includes a

Smart Setup Assistant; the Smart Setup

Assistant Function was developed with the

aim of achieving the first ground tool within

all tolerances. The program generates a

grinding path for each operation to be

performed on the blank; these grinding

operations are carried out and then

measured by the touch probe measuring

system, which defines the grinding wheel

corrections before the first tool is made. The

blank is then ground to the geometry

programmed by the operator, taking into

account the corrections required to ensure

production according to specifications from

the first tool. In-process measurement

functions are then made periodically by

either the probe or laser measuring system to

further guarantee that tools remain within

defined tolerances throughout production.

With its ultra-compact 15-station wheel

and nozzle changer, that has a capacity for

holding up to 60 grinding wheels, the

GrindSmart® 830XW offers an arbor to arbor

change time of only 5 seconds which

significantly reduces cycle times and boosts

productivity.

Additional options available on this

machine include Rollomatic’s Smart Shank

Guide which guarantees concentricity of

under 0.002mm for every clamping. It saves

time and boosts productivity, as it is no

longer necessary to automatically probe tools

for runout during setup. Another option is

Rollomatics Smart Steady Rest. This is a highprecision

steady rest for drills and other long

tools. It provides stability for the grinding

process and allows for faster feed rates to be

used. This ensures the repetitive quality of

the tool throughout the production process.

This is very quick and easy to set up and is

highly accurate.

Rollomatic’s commitment to innovation

GrindSmart® 830XW. This machine is

designed to meet the evolving needs of the

tool-grinding industry, providing users with

Although designed for manufacturing

larger diameter tools, the GrindSmart®

manufacture tools from 1mm to 32mm in

diameter and with a maximum overall length

SHEFFIELD FORGEMASTERS’

NEW MACHINES REACH MILESTONE

The first of 11 large, bespoke Vertical

Turning Lathes (VTLs), being built for

Sheffield Forgemasters’ proposed new

machining facility, has passed a milestone

test ahead of shipping it to the UK.

German machine specialist,

WaldrichSiegen, which is designing and

building the machines to meet Sheffield

Forgemasters’ requirements, has completed

assembly and Factory Acceptance Testing

(FAT) for the first ProfiTurn 6500/120Y

machine, working jointly with Sheffield

Forgemasters.

The VTL machine is a full 5 axis machine

with a 5m faceplate and a maximum turning

height of 4.7m, to accommodate a maximum

workpiece of 120- tonnes, and has 5 new

inter-changeable machining-heads.

John Cocker, Recapitalisation Machine

Tool Lead at Sheffield Forgemasters, said:

“The completion of factory acceptance

testing for our first new VTL is a critical

milestone for Sheffield Forgemasters and

essentially underpins our confidence in

WaldrichSiegen to deliver the remaining

machines for our recapitalisation

programme.

“Despite the size of these machines, the

VTL has the capability to work to the finest

tolerances and deliver significantly

improved efficiency gains.

“The machine has advanced probing

technology that will improve our machining

and inspection accuracies when machining

large forgings and castings for the defence

sector.

“The VTL underwent highly rigorous

FAT procedures to ensure absolute

operational accuracy before shipment to the

UK and to see a machine of this scale and

complexity, assembled and tested to such

exacting standards, is a very exciting

development for us, and for UK

manufacturing.”

Fully configured for Industry 4.0, the VTL

offers digital connectivity, advanced

analytics, automation, and advanced

manufacturing technologies for complete

integration into a network, which can show

capacity, speed, status, history and

requirements of each machine on demand.

Sheffield Forgemasters’ new machine

shop will cover 35,000m2, housing 21 new

heavy-duty machine tools from Waldrich

Siegen and 9 large cranes to deliver crucial

components for the UK defence programme.

It will be the most advanced facility of its

kind in Europe, providing highly skilled jobs

for decades to come and work has already

started on a 21-acre plot of brownfield land

in the Meadowhall district of Sheffield,

which the company purchased last year to

house the facility.

The company is also installing a 13,000

tonne forging press and ancillary equipment

as it gears up for delivery of civil nuclear and

defence nuclear manufacture, including

supply for the SSN-AUKUS submarine

programme, which will replace Astute-Class

nuclear attack submarines.

Sheffield Forgemasters has 710 employees

and its award-winning apprenticeship

scheme makes up ten per cent of its

workforce, but it also retains 81 per cent of

successful apprentices, above the average 65

per cent apprentice retention rate for

businesses (according to The National

Apprenticeship Service’s guide).

The first Sheffield Forgemasters VTL is

anticipated to be installed and commissioned

in 2027 and the second machine will undergo

FAT in August 2025. Project management,

installation, servicing and maintenance of the

new machines will be undertaken by

McDowell Machining Technologies.

TIMTOS 2025 TO HIGHLIGHT RK INTERNATIONAL'S

ADVANCED UK-SUPPORTED GRINDING SOLUTIONS

TIMTOS has been known as one of the leading

global machine tool exhibitions for many years,

with over 90,000 visitors in 2023.

From March 3rd to 8th, 2025, RK

International Machine Tools, one of the UK’s

leading grinding machine suppliers, will support

its partners at the exhibition in Taipei, Taiwan.

JAINNHER

With a partnership dating back over 30 years,

long-term partner JAINNHER (booth M0701), a

grinding specialist, will show four machines

from its established range:

Already one of the most popular ranges of

UK-installed centreless grinding machines, the

JAINNHER JHC-2416T CNC7 with a 230mm OD

grinding capacity, the JHC-2416T sits mid-range

of the 610mm dia grinding wheel series with a

405mm wide wheel (wheel widths of up to

610mm are available on the JHC-2424T model).

For TIMTOS, a 7-axis FANUC control will

control the independent slides for feed (grinding

and regulating wheel), grinding and regulating

wheel dressing, + gantry loading robot.

“It is noticeable that in recent years, the

number of installations on JAINNHER centreless

grinding machines has increased significantly.

Often replacing machines dating 50+ years, the

JAINNHER machines provide a more

productive and safer centreless grinder for

today’s workplace”, comments Simon Rood,

Thread Grinding on the award-winning JHT-

4010CNC has a 400 x 1000mm capacity and a

+30º / -30º grinding wheel axis swivel. Equipped

with JAINNHER’s ‘Smart Machine Function,’

the JHT-4010CNC automatically detects and

adjusts the grinding cycle for increased efficiency

and accuracy.

The productive dual spindle JHD-3205IO is

the most compact double spindle grinding

machine in the series and offers OD and ID

grinding to 320mm diameter x 200mm. (6 to

200mm x 150mm deep in ID). Enhanced

production can be increased with a B-axis work

head, allowing -35º to +45º rotation to within

0.003º.

We all appreciate the importance of OD

cylindrical grinding, but without accurate

centres in the component, you cannot expect

accurate OD between centre grinding! The JHG-

1510NC2 Centre Hole Grinding Machine uses a

three-axis simultaneous grinding action,

grinding the crosshatch pattern into 60-degree

centres to 60mm (up to 125mm component

diameter x 2000mm).

PERFECT

Another long-term partner for RK International

is Perfect Machine Co, which will be showing the

latest generation of touchscreen-controlled

Surface Grinding machines at booth I0802. The

new DT controller, which can be offered in sizes

from 250 x 500mm to 1600 x 6000mm, along with

the rotary table and ring grinding machines,

represents the latest in PERFECT's ‘ease of use

HMI’. The DT Series provides increased

productivity features such as automatic down

feed with roughing, finishing, and spark-out

cycles.

“The popular sized, PERFECT PFG-3060DT

will be shown, to which RK has multiple UK

installations of this machine”, comments Simon

Rood, RK’s Director & General Manager.

CNC surface grinding will be shown with the

PERFECT X36H model with SIEMENDS 828D

control, which has 2-axis CNC control and

Renishaw touch probing. The high-precision X

series revolves around a class P4 spindle

providing <2µm runout. Available in 2 and 3-

axis configurations, a programming resolution of

0.001mm is available. With the X Series of CNC

machines, profile dressing, including rotary

dressers, can be offered.

The PERFECT PFG-600R provides high levels

of accuracy and productivity for rotary table

grinding and is commonly installed in the

electronics and optics industry for sapphire,

semiconductors, silicon, and wafer grinding

processes. The machine construction allows for

flat and parallel workpieces, and constant

component grinding sets new levels of grinding

efficiency.

JOEN-LIH Machinery

A recent addition to the RK portfolio is JOEN-

LIH Machinery, which can be found at booth

K0124. Offering additional key advanced

grinding products ensures that the equipment

RK supplies and supports can meet today's

demanding accuracies and surface finishes, and

RK is working closely with JOEN-LIH on several

products.

JOEN-LIH will show its next-level precision

surface grinding machines and advanced CMP

polishing/lapping machines, taking high

precision and high surface finishing machines to

unprecedented levels.

The JL-52CNC HP will be one of the 8

machines on show. This 570 x 200mm capacity 3-

axis CNC surface grinding machine incorporates

a linear drive for longitudinal travel with a

minimum vertical programmable increment of

0.0001µm. This fully enclosed, ultra-precision

machine is used in grinding applications in the

medical and electronic component industry.

With global demand increasing in the

semiconductor industry, the new JL-S12 singlesided

lapping/polishing machine utilises CMP

(chemical mechanical polishing) over traditional

lapping to reduce the surface roughness and

plaranize the component. The JL-S12 achieves

sub-0.5µm on TTV (parallelism) on various

components, including MCD, PCD Silicon, STI,

Optical glass, Sapphire, Quartz, Tungsten, and

other metals, including non-magnetic materials.

The larger JL-D20 double-sided lapping and

polishing machine has a 1420mm diameter table

with 5 carriers that can accommodate individual

components to 210mm diameter (x 10 off) with

component thickness from 0.4 to 40mm.

Routinely achieving between 0.04 to 0.01µm Ra,

and parallelism of down to 0.5µm, the JL-D20 is

powered by a touchscreen PLC.

DAWN Machinery

Another new partner, Dawn Machinery's

Vertical Grinding products, fit comfortably in the

RK product range and can be seen at booth

M0610, following introductions at TIMTOS 2023.

The DN Series is available in single-spindle

and dual-spindle models and offers OD grinding

to 2510mm x 550mm OD / 400mm ID grinding.

“Adding multiple grinding spindles with an

ATC option allows vertical spindle grinding to

offer many benefits compared to traditional

horizontal grinding, including easier loading

and, often, a more compact footprint. Vertical

grinding has numerous advantages, along with

in-process measuring, pallet changer options,

and even routine maintenance costs,” states

Simon Rood, RK Director and General Manager.

The Dawn DN-808F is a dual-spindle model

and will be shown with a vertical and horizontal

spindle. “The benefits of adding a horizontal

spindle to a vertical spindle machine allows for

form and face grinding” adds Mr Rood.

The DN-808F model is mid-range and has an

810mm diameter capacity with a 350mm ID

grinding capacity. When equipped with an ATC,

up to 6 HSK-A100 mounted grinding spindles

can be offered to allow for new production

levels. The direct-drive, hydrostatic rotary table

ensures a sub 1µm runout and offers capacities to

8000kg.

All DAWN machines are built to the

demanding VDI3441 standards, with machines

exceeding the positioning accuracy of X-axis ≤

0.004 mm, Z-axis ≤ 0.005mm and repeatability of

≤ 0.002mm.

1ST MTA AT SOUTHERN MANUFACTURING

1st MTA, a keen advocate of automating machine tools, regards some

level of unattended operation to be crucial for cost-efficiency and

generating a healthy profit. However, investment in a full robotic

system is not a prerequisite for success, or justifiable in some smaller

factories and 1st MTA, specialists in workholding, ]will be

showcasing alternative options:

As simple as employing hydraulic rather than manual clamping

to actuate chuck jaw closure on a lathe or machining centre.

Using a rotary table to add a fourth and perhaps a fifth CNC axis

to a 3-axis machining centre so that parts can be made in fewer

operations.

Special jaws on a standard chuck or utilising one with nonstandard

features: long jaw stroke, face pull-down, internal

clamping, quick change.

Quick-change workholding for vertical- or horizontal-spindle

machining centres that be easily be adapted from a standard unit to

one that is bespoke to the component being produced. Systems can

be single or multiple and fitted on a rotating axis, allowing multiple

sides of one or more components to be accessed by the cutter.

Multiple clamping arrangements offer even longer machine

running times and less loading time, meaning better repeatability of

component set-up from one batch to the next.

1st MTA is exhibiting for the first time in the UK a range of short and

long bar magazines, load/unload systems and custom solutions

manufactured by German automation specialist Breuning IRCO.

Due to the robust, durable materials used in the construction, the

build quality and long service life are highly regarded.

A wide variety of material sizes from 3mm-130mm in diameter

can be handled up to 6m long (optionally 10m). The equipment is

compatible with many different bar cross sections and is also suitable

for automating mill-turn machining centres, rotary transfer machines

and special purpose machine tools.

Modular design allows for fully customized solutions.

Irrespective of material size, shape, length or diameter, the systems

adapt seamlessly to a manufacturing operation and offer a high level

of flexibility.

Advanced vibration damping built into the barfeeds, improves

reliability of feed, positioning and machining stability. Accurate

alignment of stock with the machine tool and precise synchronisation

of barfeed and machine ensure smooth operation. Feeding of stock is

At its next in-house exhibition, to be held in

Pfronten, Germany from 10th to 21st

February 2025, machine tool manufacturer

production platforms under its Machining

Transformation (MX) strategy, which is

installation of 600 predecessor models has

allowed the manufacturer to raise

The machining centre is the

5-axis model. Superimposition of tool

rotation with ultrasonic amplitudes of up to

15 µm reduces process forces by 50 percent

Future-proof production with the DMX

U series

Based on the proven design of the robust, 3-

axis DMV vertical milling machines, DMG

MORI has developed the DMX 60 U and

DMX 80 U production centres for 5-sided

machining of complex workpieces weighing

up to 300 and 350 kg respectively. With

travels of 600 x 600 x 510 mm for the DMX 60

U and 800 x 600 x 510 mm for the larger

model, the new machining centres cover a

variety of applications, particularly in the die

The monolithic, cast machine bed

CHECKING THE HEALTH OF

YOUR MACHINE

Starrag’s Fingerprint Online technology

determines the condition of spindles, axes

and other wear parts within minutes –

without a service technician on site and with

a meaningful evaluation in less than 24

hours.

If errors occur in the production process

or unclear damage situations arise, these

must be analysed as quickly as possible. This

is a task for Fingerprint Online. In 10 to 15

minutes, the software program installed on

the Starrag machine carries out frequency

response and vibration analyses and a

circularity test. It also records the current

consumption of all processing axes and

determines the degree of contamination and

wear of the linear measuring systems,

counter readings and temperature data. After

24 hours at the latest, the user finds out how

their machine is doing. After automated data

analysis, they receive a meaningful report

with detailed information on the wear status

of the primary assemblies, such as the axes,

drives, bearings and, of course, the spindle.

It’s no wonder that Fingerprint Online,

which Starrag has been offering since 2021, is

so popular. The user can now do what

previously had to be determined manually

on-site by a service technician with the

Fingerprint Online software. All Heckert

machines delivered since 2021 are already

equipped with the program. Older machines

built from 2013 onwards can be retrofitted

accordingly, provided a Siemens 840D SL

Operate CNC controls them. Fingerprint

Online has also been available for FANUC

controllers since 2024. Furthermore, the

software was rolled out to the Starrag

machines at the Rorschacherberg, Vuadens

and Bielefeld sites.

“No additional measuring device is

required for Fingerprint Online. We only use

the already integrated sensors and other

onboard equipment,” says Marcel Weber,

Product Manager of Service at Starrag. They

deliver data that is only a few megabytes in

size at the end of the measurement process.

The package must be sent to Starrag for

evaluation via remote access, e-mail, or USB

stick.

The assessment is automated. Developer

Leon Madalschek explains: “We assess the

recorded values and compare them with

previous measurement results. We have

developed algorithms to analyse the data

and fed them with knowledge from our

experts. This gives us a consistently high

evaluation quality.” Fellow developer Denny

Auerswald adds: “We are constantly

developing the algorithms further,

incorporating the latest findings and

suggestions from all locations so that our

customers can derive as much benefit as

possible from the Fingerprint service.”

On the one hand, the customer benefits

from the rapid assessment of the machine’s

condition. On the other hand, regular

fingerprint measurements reveal increasing

wear, so unplanned machine downtime can

be avoided by implementing predictive

maintenance measures at an early stage. “We

recommend carrying out the Fingerprint

Online service every three to six months;

with its low evaluation costs, it will pay off,”

says Marcel Weber.

The results report, which the customer

receives no later than the next working day,

is informative yet easy to understand. It

displays the results – sorted by

measurements – in various forms. A diagram

provides the experienced technician with indepth

information. The status of the

respective module is described in plain text,

and if necessary, a suggestion for rectifying

faults or maintenance work is provided.

Finally, the display in the traffic light colours

green, yellow and red helps customers

understand the situation at a glance.

However, before the report is sent to the

customer, a service employee checks the

results to make personal contact if necessary

- if urgent work needs to be carried out or if

it is advisable to keep a spare part in stock.

The advantages of Fingerprint Online are

considerable. The customer receives a quick

and meaningful analysis of the wear

condition of the primary assemblies of their

machine at a low cost and quickly. It can save

costs for maintenance and resources and

prevent unplanned machine downtime due

to wear.

In 2024, Automatic Industrial Machines Ltd

(AIM) celebrates a significant milestone – 25

years of partnership with PSL Datatrack, a

UK-based provider of production control

software for subcontract precision engineers.

This enduring collaboration has transformed

AIM’s operations, propelling the company

towards excellence in the aerospace industry

and beyond.

Before embracing PSL Datatrack, AIM

navigated its operations using manual

systems for a quarter of a century. However,

as the business expanded and more

machinery was introduced, managing a

growing volume of active orders became a

daunting challenge. “The need for efficient

production control and enhanced traceability

became increasingly apparent,” reflects Rob

Kendall, Managing Director of AIM.

Established just over 50 years ago, AIM

boasts an impressive array of approvals from

aerospace industry giants such as Airbus UK,

Hamble Aerostructures, GKN Aerospace and

BAE Systems, as well as being AS9100 and

ISO 9001 accredited. With a workforce of 30

dedicated professionals it also serves the

motorsport, automotive and food processing

machinery industries and is involved in

research and development (R&D) projects.

The company’s strengths lie in precision

machining, steadfast adherence to quality

and the ability to tackle complex projects

with an extensive machinery arsenal. This

comprises of 35 machines, including CNC

machining & turning centres and manual

cylindrical & surface grinders, as well as a

number of cutting-edge automation systems.

A double-decker with 33 pallets, feeding a 5-

axis machining centre, was the first of its

kind in the country.

AIM’s quest for a solution to streamline

its production, all those years ago, led them

to PSL Datatrack and the subsequent

implementation was driven by a pivotal

meeting which included PSL’s now-

aim was and still is to help our users

streamline their entire production process,

covering all the steps required to win and

manufacture a job whilst saving them

administration time and costs,” explains

Geoff.

Recognising the unique needs of AIM as

pioneers in the aerospace sector, PSL

Datatrack emerged as the preferred choice as

a result of its willingness to tailor the system

to suit AIM’s specific requirements. “PSL

Datatrack listened to us and were willing to

approach has continued into the present

day,” comments Rob.

That move to a designated production

control system was a significant leap forward

for AIM. Comprehensive training facilitated

a smooth implementation process, whilst the

ever-changing high precision manufacturing

industry and technological advancements,

various departments including management,

quality assurance, accounts, inspection and

stores continue to seamlessly utilise the

software 25 years on.

AIM quickly noticed heightened

efficiency and productivity gains as a result

of the investment. Enhanced information

sharing, streamlined processes from

quotation to invoice and comprehensive

traceability have streamlined audits and

empowered the business to manage a much

larger volume of orders to this day. “Between

PSL Datatrack and ongoing investment in

automation systems, there has been terrific

growth over the years,” Rob remarks.

Rob also comments that AIM’s quoting

success rate has drastically improved as a

result of using PSL Datatrack. The system’s

Quotations module is effectively the software

equivalent of setting a machine tool – once

the production process, materials, tooling

and any subcontract work required have

been detailed here, the information can be

reused throughout the rest of the system to

reduce the manual retyping of data and

possible human error.

“We had been quoting some customers

with a very low success rate. PSL Datatrack

helped us make the decision to stop

performing work for some of them and use

our time more wisely on developing existing

and new clients,” continues Rob.

Looking ahead, AIM envisions further

integration of PSL Datatrack modules

including the Sequential Scheduler, which

ensures works orders are correctly

prioritised and materials available, and Shop

Floor Data Collection (SFDC), which records

shop floor activity for comparison to

quotations supported by barcoded process

layouts and scanners. The addition of live

Status Boards will further improve

performance and communication across the

organisation, reinforcing AIM’s commitment

to excellence.

metalworking cutting fluid product to help

TRI-Logic ATi has eliminated all previous

rework and scrap incurred due to corrosion

and staining on complex automotive

components when cutting sensitive

aluminium grades even after 100 hours of

continuous machining.

Lights out machining can result in the

metal surfaces discolouring and staining. The

same high-pressure systems on long

continuous run times greatly increase the

risk of foaming and machine cutouts. With

ATi, this all disappears for end-users.

The removal of staining has saved

machine shops expensive man hours from

having to rework parts, or worse case

scrappage and missed delivery deadlines.

Furthermore, the optimised chemistry of

cut aluminium, titanium and stainless steel

the traditional boron, chlorine and secondary

amine chemistries, and it is completely free

GROOVING SYSTEM

With the new Groov·tec GD 5011-P

grooving system and the GD26 cutting

inserts, Walter offers a new platform for

parting off, grooving, copy turning and

groove turning. The system, consisting of

toolholder and two-edged indexable inserts,

is characterised by a patented doubleserration

profile.

The innovative serration profile ensures

an extremely stable, positive-locking

connection between the robust tool body and

the indexable insert. This connection reliably

absorbs lateral forces and prevents the

cutting insert from being pushed out to the

side. This is particularly beneficial when

groove turning, widening grooves,

chamfering, copy turning and parting off.

The precision-fit serration between the

cutting insert and toolholder not only

provides maximum stability and minimises

wear, but it also achieves a longer cutting

insert tool life. Furthermore, it extends the

service life of the tool support by up to 50%.

Extensive field tests with customers

showed that the Groov·tec GD grooving

system can be used with significantly higher

cutting parameters due to the innovative

serration profile and the optional precision

cooling. This, in turn, increases the

throughput and productivity. Walter offers

Groov·tec GD in shank sizes from 16 to

25mm (5/8 to 1") with insert widths from 2.5

to 6.0mm – for flexible use in a wide

application range.

Another special feature is the new

Tiger·tec® Gold indexable inserts that have

been specifically developed for grooving.

The four PVD and three CVD grades also

play a part in making the system suitable for

universal applications in steel, stainless steel,

difficult-to-cut materials and cast iron

materials. This makes the grooving system

ideal for applications where high process

reliability and precision are required, such as

highly automated production or large batch

production runs. And that's not all;

manufacturers can benefit from 30 to 150%

PTG HOLROYD PRECISION LAUNCHES ULTRA-HIGH-

PERFORMANCE, ULTRA-VERSATILE, LARGE-CAPACITY

HELICAL PROFILE GRINDING MACHINE

UK-based PTG Holroyd Precision has

launched what it believes to be the world’s

most versatile, ultra-high-performance

machine for precision grinding the helical

profiles that are used across the air and

refrigeration compressor industry.

Called the HG500, the machine has been

developed to meet the needs of

manufacturers with varying production

requirements, including some of the largest

helical rotors used in refrigeration and aircompressor

manufacturing. The HG500 will

rough- and finish-grind rotors of as little as

50 mm in diameter, right up to a maximum

510 mm in diameter, 130 mm profile depth

and 1,500 kg in weight.

“Talking to customers following the

recent upgrade to our highly successful TG

Series of thread grinding machines, we

realised that a very real demand also existed

for a new large-capacity helical rotor

grinding machine,” says PTG Holroyd’s

Sales Director, Mark Curran. “Through the

HG500, we have not only built a machine

that is able to produce a wide variety of rotor

sizes but, more importantly, one that can also

accommodate the largest, most energy

efficient helical profiles.”

When specified in standard form, the

HG500 can utilise either a 500 mm vitrified

dressable aluminium oxide grinding wheel

for maximum flexibility in production

strategies and product development, or use

plated CBN roughing and finishing wheels

for cost-effective volume production.

Alternatively, for manufacturers who

precision-grind the largest of helical

components, a 600 mm vitrified dressable

aluminium oxide grinding wheel option is

also available for maximum wheel life.

As well as ensuring considerable

flexibility in the HG500’s rotor production

capability, providing powerful, intuitive

programming was also a key objective of

PTG Holroyd’s design team – something that

was achieved through the use of Siemens

SINUMERIK ONE CNC. PTG Holroyd was

the first machine tool manufacturer in the UK

to embrace the features of the new Siemens

CNC, having integrated it into its HG350

machines and, more recently, into its wellestablished

TG Series of rotor and thread

grinding machines.

“Being first to use SINUMERIK ONE also

gave us the unrivalled opportunity to work

in close collaboration with Siemens to tailor

the CNC’s capability to our precise needs,”

with SPRINT technology, the HG500 uses a

travelling grinding head instead of a

conventional grinding table. Variablefrequency

cooling from a high-pressure unit

with wheel scrub ensures highly efficient

coolant usage, while intelligent,

programmable eco modes minimise energy

consumption between manufacturing cycles.

“In addition to developing what we

believe is the most flexible, highly efficient

machine for ultra-precise large and small

rotor production, in keeping with the

Holroyd mantra of ‘making the complex

simple’, we have also ensured that the

HG500 is extremely intuitive to setup and

run,” says Mark Curran. “Rapid setup of

same component batches is delivered via the

HG500’s data and program files, while the

machine’s CNC-controlled dressing system

provides automatic wheel profile correction

for each dress cycle, along with

programmable dressing feed rates for

roughing and finishing.”

Management System (HPMS), comprises a

suite of advanced programs that enable the

SMALL BUT AMBITIOUS APF SERVICES MOVES INTO

CNC MACHINING AND SEES IMMEDIATE GAINS

APF Services, a small but progressive twoman

business specialising in hydraulic repair

work, has invested in its first CNC machine,

a Proturn RLX 425 CNC lathe with

ProtoTRAK® control from XYZ Machine

Tools. Despite concerns about the cost and

learning curve involved in transitioning to

CNC, the portfolio of cost-effective, easy-touse

machines available from XYZ completely

allays such apprehensions for small

manufacturing businesses. APF Services is a

case in point, where the arrival of the new

XYZ CNC lathe is driving cycle time

reductions of up to 90% on certain jobs.

Located near Peterhead, Aberdeenshire,

APF Services was founded in 2012 by Chris

Dawson to provide hydraulic repairs for a

host of local industries, including

agriculture, forestry, fishing, oil & gas, and

waste/landfill.

“We have a good regional niche in these

sectors,” he says. “However, we were

managing our workload using two manual

lathes and a manual mill, which started to

prompt concerns about getting left behind.

Turnaround time is paramount for our

customers, with requests for next-day

delivery commonplace. However, I’d never

dreamed of going into CNC as I didn’t know

the first thing about it.”

By chance, Chris noticed that a nearby

customer in the forestry industry was

benefiting from a range of CNC machines

with ProtoTRAK® controls from XYZ.

“I subsequently went to see a

demonstration of a Proturn RLX 425 CNC

lathe at XYZ’s Scotland facility in

Livingston,” he says. “As my first-ever

experience of a CNC machine, I wanted to be

100% sure I could get to grips with the

programming, but I needn’t have worried.

For first-time CNC machinists like me, the

ProtoTRAK® control is absolutely excellent.

The 15.6-inch touchscreen makes the control

simple and intuitive, while the TRAKing®

feature allows us to wind the handwheel

through the program with complete control,

providing peace of mind as we cut our first

chips on a new part.”

XYZ’s Proturn RLX 425 CNC lathe with

ProtoTRAK® control, which is now fully

operational at APF Services, offers a 7.5 kW

spindle and delivers power through a threespeed

headstock running up to 2500 rpm.

The machine features an 80 mm spindle bore,

provides 700 mm swing in the gap and 480

mm swing-over-bed, and is available with a

distance between centres of either 1.25 or 2

m.

“We had our training at XYZ’s Livingston

facility and could ask as many questions as

we wanted. Nothing was too much trouble.”

APF Services uses its RLX 425 to produce

a host of hydraulic cylinder rods, pins and

bushes, typically as one-off jobs but

occasionally in small batches. Features

include threads, shoulders, chamfers, O-ring

grooves and circlip grooves.

“With so many different hydraulic

cylinder designs, we can find ourselves

machining almost anything,” says Chris.

“Materials extend from EN8 and EN24T

steels, through to chrome-plated steel,

stainless steel, and cast steel. Having a

machine that’s versatile and quick to

program is a real blessing.”

Cycle times are dramatically shorter, as

revealed by a recent in-house time study

involving a machining operation on a batch

of hydraulic cylinder components.

“It took just 4 minutes 30 seconds on our

new RLX 425 and we weren’t even pushing it

hard,” says Chris. “The same job took 45

minutes on one of our manual lathes. That’s

a 90% reduction in machining time.”

The company also reduced the cycle time

for hexagon end caps - machined from 9-inch

diameter stainless steel bar - from 12 hours to

just 2 hours. He also recalls saving a

staggering five days of machining time on a

batch of cylinder parts.

“We completed them in five days, instead

of the 10 days it would have taken us to do

them manually. And that’s when we were

still learning about the RLX 425.”

CASE STUDY

According to Chris, customers return

because he understands the demands of their

industry, particularly the agriculture and oil

& gas sectors, as he comes from a farming

background. Furthermore, there is little

anyone can teach Chris about customer

support, having worked in the North Sea

drilling and subsea construction industry for

many years - and subsequently as a

hydraulic mechanic for a major subsea

engineering company. With this experience,

he knows what is expected of third-party

companies and the demands put upon them.

“If one of my agriculture customers

damages or even destroys a hydraulic

cylinder in the middle of harvest, for

example, time is literally money,” he

explains. “We can be looking at several days

for the delivery of a replacement component

in our part of the world, which is disastrous

for harvesting. We can measure the broken

part (or make it from the carboard cut out

that is sometimes supplied), repair it or

reverse engineer a replacement in ultra-quick

time. Sometimes there are no drawings or

CAD models, so it relies on our engineering

background/expertise to get these customers

going again.”

Fortunately, the arrival of the Proturn

RLX 4525 is making the process easier than

ever before.

“The speed of the machine and quality of

finished parts is top notch. The business was

already growing, but the RLX 425 has taken

us to a whole new level.”

Such has been the positive experience that

APF Services has just ordered another XYZ

machine, an RMX 3500 CNC bed mill, again

with ProtoTRAK® control.

“Once I’m happy with a supplier they’ll

continue to get my business,” concludes

Chris. “I like the way I can pick up the phone

and get advice from someone in the UK. It

feels like we’ve got proper support with

XYZ. This level of customer service is

priceless for a small company like ours,

which is new to CNC machining and has

customer jobs that often cannot wait.”

KERF RAMPS-UP OUTPUT FOR EXPANDED METAL

When The Expanded Metal Company

recognised its costs for external subcontract

laser cutting services were escalating in line

with output, the Hartlepool manufacturer

investigated the market for a fiber laser

machine to help manage costs and enhance

process control. The solution was a Lincoln

Electric® Linc-Cut 1530A 6kW fiber laser

machine from Kerf Developments, and the

benefits are nothing short of remarkable.

The Expanded Metal Company Group

has a rich history that dates back to when its

founder, John French Goulding, patented

‘expanded metal’ back in 1884. The company

has evolved over the generations, with

products ranging from mild steel and

aluminium mesh to pre-galvanised steel and

specialist products like its ExMeshTM. The

diversity of applications covers everything

from balustrading, cladding, ramps,

walkways, and insect guarding in the

construction industry to air and liquid

filtration, security fencing, crop drying and

animal flooring, acoustic applications, and

even speaker and car grilles for the

automotive industry. The products play a

critical role in everyday manufacturing for

some of the industry's most prestigious

brands and projects.

For the last four years, the fabrication

department has been buying laser-cut parts

to complete fabricated assemblies that, as a

finished product, are disability access ramps.

Initially, the customer requirement was for

four or five different ramp variations, but

this has expanded to over 25 variations. With

ramps ranging from 900 by 300mm to 1.5 by

1.5m and a host of dimensional variations in

between, the production volume now stands

at 200 to 250 ramps a week. This increased

volume created several issues for the North

East manufacturer. Firstly, subcontract laser

cutting costs had escalated to become a major

monthly cost, and secondly, Expanded Metal

had to schedule its production and lead times

around its supply chain.

Recalling the situation, Ryan Pinder, the

Operations Manager and Head of

Continuous Improvement at the ExMesh

subsidiary of the Expanded Metal Company,

says: “Our laser cutting costs were climbing,

and production schedules worked on minmax

order levels with our supplier – it had to

change. We looked at 8 to 10 laser

manufacturers and really did our due

diligence. Part of this included visiting

MACH 2024, where we talked to a contact at

Lincoln Electric®. We have lots of Lincoln

Electric® weld sets, and it is a hugely trusted

and well-respected brand that has never let

us down. We told our Lincoln representative

that we were in the market for a 3kW laser,

and he immediately introduced us to Dan

Taylor from Kerf Developments as the

technology partners were sharing a stand at

MACH.”

Despite looking at many vendors, a

demonstration at the Kerf showroom in

Rochdale sealed the deal. Ryan continues:

“This was our first laser purchase, so we

needed support and reassurance as we leapt

into the unknown. The Kerf team put us at

ease and emphasised their level of support,

and they couldn’t have been more supportive

during demonstrations. We switched our

requirement from a 3kW to a 6kW fiber laser

to futureproof our business, and Kerf

introduced us to the Lincoln Electric® Linc-

Cut 1530 A.”

The Linc-Cut 1530 A has a 3 by 1.5m

bed and incorporates an automated double

shuttle table with a 1-tonne capacity for

loading and unloading sheets when the

machine is cutting. The fiber laser cutting

head has a 75μm compact laser source to

enhance cut quality. Furthermore, it

incorporates an autofocus function with

automatic gas calibration and cutting height

for optimised cut quality and repeatability.

Kerf conducted cutting trials and invited

the ExMesh production team to trial the

machine. At the same time, the ExMesh

Health & Safety Manager reviewed the safety

attributes of the Linc-Cut 1530 A. With a

two-camera safety system, protective

enclosure, security windows, light safety

barrier, high-grade laser, CE certification, a

fume extraction system with DIGIFILTER

and a 2-year warranty, the Linc-Cut 1530 A

passed the stringent health and safety

requirements of ExMesh. Demonstrating its

astounding ease of use, the large-screen CNC

interface integrates two monitoring cameras

and automated drawing, nesting, and

database parameters with advanced

functions like Flycut, Fast Cutting, Smooth

Microjoint, Frame Border and Circle

Centering, sealing the deal for the ExMesh

operators.

THE BENEFITS

Delivered in August, the Linc-Cut 1530 A

has hit the ground running, operating for 8 to

16 hours a day. The impact of the machine

has been far-reaching. The subcontract

supply of laser-cut components ended

immediately, saving the 95+ employee

business significant costs monthly. This will

ensure the Linc-Cut 1530 A has a

staggeringly short payback period. Alluding

to this, Ryan adds: “Despite its exceptional

build quality and brand reputation, the Linc-

Cut 1530 A is also an extremely costeffective

machine designed and engineered

in Europe. While we have to build labour and

consumable costs into our ROI projections,

we are already using the machine for much

more than it was purchased – meaning it will

pay for itself in the very near future.”

The ISO:9001, 14001, and ISO:45001

certified manufacturer has started moving

work from punching and pressing machines

to the laser. Ryan adds: “Punch and pressing

requires tool changeovers and considerable

set-up times. Now, we can put jobs straight

on the laser and eliminate all that extra

work—it's much faster than our punching

machines with much better cut quality. For

every job, our first thought now is, ‘Can we

put it on the laser?’ and this is particularly

the case for small batches.”

The Linc-Cut 1530 A from Kerf

Developments also streamlined lead times

and inventory management. As Ryan says:

“Working to min-max level with our supply

chain, we had to stock inventory of over

1000-off of multiple parts to feed into our

subcontractors. This stock level has already

dropped to 300-400, which will diminish

further, freeing up valuable space and

eradicating excess material and

stockholding. From a lead time perspective,

we don’t have to work to 30 days by waiting

for our suppliers. We can now do the laser

cutting ourselves, reducing a 30 day lead

time to a matter of days.”

Looking to the future, ExMesh purchased

the 6kW Linc-Cut 1530 A to open

opportunities beyond its current scope – and

this is already reaping rewards. As Ryan

concludes: “With the Linc-Cut 1530 A, we

are now in charge of our destiny, and we are

already receiving more bespoke subcontract

jobs from existing customers. Our ambition

has always been to offer the Linc-Cut 1530

A capacity as a subcontract service, and this

is already the case. The next stage for our

business is to invest in a press brake where

we can laser cut profiles and then fold the

parts – expanding our subcontract scope

significantly. So far, we have cut everything

from 0.7mm aluminium to 10mm thick

stainless and the opportunities are

significant. The future is bright thanks to

Kerf Developments and the Linc-Cut 1530

A.”

ENORMOUS ACCURL PRESS BRAKE BUILDS ON

SUCCESS AT AYRSHIRE METALS

Ayrshire Metals Ltd, a leading manufacturer

of cold-rolled sections for the construction

industry, has invested in an impressive 14mlong,

640-ton ACCURL 6+1 axis tandem

press brake from Axe & Status. Featuring an

extensive range of advanced features, the

new ACCURL press brake is raising

productivity, quality and traceability to new

levels at this progressive and ambitious

manufacturing business.

The Ayrshire Group can trace its origins

back to the 1800s, when it was largely a

manufacturer of ships on the west coast of

Scotland. The company has come a long way

since then and is now a leading manufacturer

of cold-rolled sections at its 6.5-acre owneroccupied

site in Daventry,

Northamptonshire. The ISO9001 and CE/CA

accredited company, which also has a

subsidiary Sales and Technical office in

Munich, Germany, manufactures most of its

product range from S450 zinc-coated

galvanised steel.

Five main product groups comprise the

vast majority of manufacturing output.

While traditional business at Ayrshire Metals

is purlins/rails, the company also

manufactures mezzanine floors, load-bearing

steel framing systems and proprietary

products like its AyrFrame lightweight,

high-strength modular system and

SwagBeam portal frame building system.

OUT WITH THE OLD

Until recently, Ayrshire Metals relied on a

press brake that had been running since 1996.

With machine reliability levels falling, the

company decided it was time to invest in a

new resource. Indeed, the new press brake is

part of a five-year planned investment

programme at Ayrshire Metals.

“Rather than replace like-for-like, we

wanted a slightly bigger press brake to

provide more capacity in both length and

thickness,” explains Managing Director Scott

Reilly. “We looked at three potential

suppliers, but the responsiveness of Axe &

Status caught our attention. Not only was

their communication very clear from the

outset, but Axe & Status also grasped the

urgency of our situation as it wasn’t

economic to keep repairing our existing press

brake. Another major influence on our

purchase decision was the value for money

offered by the ACCURL press brake against

competitor machines.”

The ACCURL tandem CNC press brake

from Axe & Status arrived in June 2024, with

machine operatives at Ayrshire Metals

immediately commencing a programme of

training.

“As you can image, the new ACCURL is

very different to our existing 28-year-old

press brake,” says Scott. “It’s akin to moving

from a DOS operating system to Windows,

such is the contrast. We can now use the

DELEM® DA66T 2D graphical/3D

visualisation touchscreen control to draw the

required profile at the press brake without

having to create a program manually. The

difference is night and day.”

PLAYING THE LONG GAME

The ACCURL has also increased production

capability at Ayrshire Metals. The company

is today able to bend lengths up to 14m,

compared with 12.6m previously. In

addition, whereas its existing press brake is

on the limit when bending metal at 3mm

thick, Ayrshire Metals can now form sheet up

to 4mm thick across material up to 14m long.

For shorter lengths it is possible to bend

much thicker material.

“We’re hoping this extra capability will

allow us to access new markets. At the

moment, we focus solely on construction

products for buildings, but starting from

2025 we want to explore sectors outside of

our traditional comfort zone.”

All products at Ayrshire Metals are made

to order. The company holds no stock and

there is no minimum order.

Says Scott: “While we make our highrunning

products on a rolling mill, the

ACCURL gives us the flexibility to

manufacture bespoke items. Compared with

our existing press brake, we now enjoy more

productivity and far greater reliability.

Moreover, our uptime is 100% compared

with around 70% previously. Speed of

response is vital in the construction sector

and we’ve seen a big boost in machine

availability and OEE (overall equipment

effectiveness).”

Ayrshire Metals runs two shifts (day and

night). Depending on workload, the

company has the option to run its ACCURL

press brake around the clock if necessary.

THE PRICE IS RIGHT

“The construction market is very pricesensitive,

both here in the UK and in

mainland Europe, where we export around

50% of production. There’s very little loyalty.

So any advantage in productivity and/or

efficiency will help us remain competitive

and potentially improve our margin, which

is vital for the future of the business.”

The 14m, 640-ton ACCURL servohydraulic

tandem press brake at Ayrshire

Metals features a throat depth of 750mm

Generating annual turnover in the region of

£20 million with 60 employees in the UK and

a further 20 in Germany, Ayrshire Metals

wants to build on its success with further

“We’ve been around for many years and

it’s easy to carry on as normal,” says Scott.

“However, you sometimes need to take a

step back and see what new manufacturing

technologies are available. It’s about

improving our capabilities and efficiencies to

provide customers with the best value

are more productive, more accurate and have

much better traceability. All of these factors

benefit our customers.”

Hybrid Servo ECO function and IE3 class

high-efficiency motor, the environment will

also benefit.

“It’s too early to say, but we’re expecting

a sizeable percentage reduction in energy

consumption. We’ve started our journey to

net zero, so any carbon footprint reductions

are very welcome.”

HQ Fabrications invests in two new CNC

machine tools from MACH Machine Tools

to increase its in-house machining capacity

and capabilities, and to strengthen its

supply chain relationships with customers.

MACH Machine Tools, a leading

supplier of new CNC and manual machine

tools and machine shop equipment to UK,

Irish and European manufacturers, and part

of the Vigilance Group, has recently

supplied South Shields-based, HQ

Fabrications Ltd., with two new CNC

machines.

The machines, a MACH MDV 1160

vertical machining centre and a MACH

MDS 845-8T tool room mill, were installed

earlier in the year at HQ Fabrications’

8,500sq. ft. facility in Jarrow, South Shields

in August and November, respectively.

Since being installed both machines,

equipped with the advanced and innovative

DynaPath control system, have been

working flat out machining customised jigs

and fixtures, as well as prototypes, one-offs

and small batches of pre-production and

production parts (up to 300-off), for a

diverse range of UK customers, most

notably, and most recently, in the

tools at its disposal in its machine shop, but

is always looking to increase and improve

its in-house machining capacity and

capabilities to provide better, faster and

workpieces, made the decision, early in

2024, to invest in the new MACH MDV 1160

3-axis vertical machining centre.

Says Chris Hall:

“Up to that point we had always

invested in used machines. However, one of

our existing (used) machines that we had

identified for machining the larger

workpieces, wasn’t as reliable as we had

originally hoped.”

Rather than attempt to struggle on with

an under-performing machine, HQ

Fabrications decided to invest in its first

new CNC machine. And the machine tool

supplier it approached was MACH Machine

Tools.

Having already established good

working relationships with Machine Tool

Sales Online (MTSO), a used machine tool

and machine shop equipment supplier, and

MACH Machine Tools’ sister company, HQ

Fabrications discussed its requirements

with the Bristol-based new machine tool

provider.

Continues Chris Hall:

“We were a little apprehensive investing

in a new machine, but representatives from

MACH Machine Tools, who we knew

already from our dealings with MTSO,

simplified the whole process from machine

identification through to delivery,

installation and commissioning.

“They even offered us a great partexchange

trade-in deal on the (previously

mentioned) used machine too.”

MDV 1160 – A CLOSER LOOK

The MACH MDV 1160 is an advanced,

production-led vertical machining centre

equipped with a powerful BT 40,

15kW/12,000rpm direct-drive spindle, a

generous-sized worktable (1200mm x

600mm) with an 800kg maximum table load

and a 24-tool ATC.

The machine also features the advanced

DynaPath CNC control.

“The MDV 1160 is fast, powerful,

accurate and flexible”, explains Chris Hall.

“It is a great addition to our machine shop

and has significantly improved our in-house

milling capabilities enabling us to machine

large, and smaller, high-precision and

complex parts quickly and efficiently,

irrespective of the materials being machined

(i.e., aluminium, stainless steel, tool steel,

engineering plastics etc.).

As well as being HQ Fabrications’ first

new CNC machine tool, the MDV 1160 is

also the first machine the company has

acquired with the DynaPath control.

Says Chris Hall:

“The DynaPath control has many things

going for it.

“Firstly it is easy to use and understand,

and the control’s intuitive menus and onscreen

graphics help eliminate

programming omissions and errors.

“Furthermore, off-line programming and

tool path and machining simulation, ensure

that potential collisions are avoided and that

machining processes developed are efficient

and safe.”

In addition to its processing capabilities,

the DynaPath control also features its

industry-leading 24/7 Wi-Fi enabled remote

monitoring and technical support facility

that helps improve customers’ productivity

and machine uptime.

“DynaPath’s integrated remote

assistance facility has been a real gamechanger”,

explains Chris Hall. “If and when

we have any issues i.e., machine operation,

applications help etc., we can interface

directly with MACH Machine Tools’

technical support team for immediate

assistance.”

HQ Fabrications’ positive experience

with its first MACH machine tool

investment resulted in the company further

strengthening its in-house milling

capabilities by investing in a second

machine - a MACH MDS 845-8T toolroom

mill.

This compact machine, again supplied

with the DynaPath control, features an 8-

position ATC arranged around the

machine’s direct-drive 5.5kW/8,000rpm

spindle, and is equipped with an 850mm x

420mm table with a 220kg table load.

A SOUTH TYROLEAN COMPANY CHOOSES SWABIAN

ULTRASONIC DEBURRING TECHNOLOGY

Intercable Tools GmbH has been firmly

rooted in Bruneck in the Italian province of

South Tyrol since it was founded in 1972.

Since then, the family-owned company has

been one of the leading manufacturers of

connection technology and tools for

professionals and the industry. Since May

2024, Intercable Tools has been using

ultrasonic deburring technology from

Swabian company ultraTEC Innovation

GmbH to remove burrs from hydraulic units

in a contact-free manner automatically.

With Intercable Tec, a developer and

manufacturer of automotive components,

Intercable Tools forms a management-led

family business with branches and over 600

employees worldwide. For some time,

Intercable Tools had been looking for an

automated solution to replace manually

deburring hydraulic units of batterypowered

hydraulic cutting tools made of

aluminium and steel. Such hydraulic units

are used in battery-powered perforators,

which the company manufactures and

distributes. These sheet metal punches are

suitable for punching round, square and

rectangular holes up to 3mm thick. The

complex task for the ultraTEC was to remove

all detachable burrs from the inside and

outside of the components.

“We were looking for an innovative

alternative to manual deburring. It’s also

important for us to produce our variants

without set-up time,” said Heinz Pramstaller,

Team Leader of Metal Production at

Intercable Tools. “The deburring process

should also be optimally integrated into the

process, and the components should be

cleaned using the same product carrier as the

parts cleaning system.”

The new ultraTEC A25 S system

automates the manual process. The

companies first contacted each other at the

DeburringEXPO trade fair in Karlsruhe,

Germany, in October 2023. Heinz Pramstaller

brought along the component to be

deburred, so an initial deburring test was

carried out on the trade show machine. The

component was manually guided to the

sonotrode, with a positive result. The

advantages of this method over the previous

manual deburring process quickly became

apparent to Intercable Tools. Ultrasonic

deburring means that the results remain the

same, there is no damage to the drill holes,

and uncontrolled material removal is

generally avoided. It also guarantees that no

holes are forgotten, which can happen with

manual deburring. The ultrasonic deburring

process also has the advantage of cross bores

being deburred and rinsed out

simultaneously. The initial tests for

Intercable Tools were, therefore, very

promising.

Patented ultrasonic deburring Noncontact

ultrasonic deburring with the

patented sonotrode forms the foundation of

ultra technology. Components to be

deburred are guided in a process water basin

along the tip of an ultrasonic sonotrode,

whose generated vibrations cause the burrs

and chamfers to break off in an automated

and energy-efficient manner. Stimulated by a

generator, the sonotrode oscillates back and

forth 20,000 times per second over 0.1

millimetres. These generated vibrations

move burrs and chamfers back and forth

until they are broken off with sharp edges in

a process-safe manner. Similarly, ultrasonic

deburring does not apply temperature to

sensitive components, which can lead to

deformation and discolouration. In addition

to deburring common metals, ultraTEC

systems can be used with components made

from various titanium and nickel alloys and

fibre-reinforced plastics.

From the deburring tests in Laupheim to

commissioning in South Tyrol, numerous

automated deburring tests were carried out

with components from Intercable Tools at

ultraTEC’s premises in Laupheim. Detailed

documentation was provided for each test so

that the specialists from Intercable Tools

could assess each one accordingly. Regular

coordination meetings and a visit from South

Tyroleans in Laupheim led to them placing

an order for the A25 S ultrasonic deburring

system in late March 2024. Two months later,

the A25 S was showcased for the first time as

an innovation at the GrindingHub trade fair

in Stuttgart, Germany, before preliminary

acceptance was already carried out at

ultraTEC in mid-June 2024. Four weeks later,

the A25 S was operated at Intercable Tools in

Bruneck in South Tyrol.

“We’re delighted that we could

implement the project quickly and that

Intercable Tools chose ultraTEC to automate

the deburring process,” says Thomas

Benzing, Sales Manager at ultraTEC

Innovation GmbH. “Maintaining a sense of

partnership and trust when working with

our customers is very important.”

For laser cutting specialist DMS Laser

Profiles fast and accurate quotation

preparation, easy program generation for its

Trumpf lasers and responsive after sales

support were the key reasons that it chose to

replace its existing system with Lantek

software in May 2024.

The company based in Maidenhead,

Berkshire, specialises in stainless fabrication

primarily in the petrochemical, process

engineering, pharmaceutical, food and water

sectors, along with many other industries.

Initially it subcontracted the laser cutting but

moved this inhouse in the early 2000s to

improve supply line security and reliability.

Josh Hall, Sales Manager says, “We generate

around 230 quotations every month and we

have checked the costs and prices generated

by Lantek against the actual costs and it is

really quite accurate. Additionally, during

installation and commissioning, where the

costs did not line up, Lantek engineers

quickly fixed these discrepancies.” As well as

costs for laser cutting, Lantek’s Integra

Quotes software also generates prices for

other operations such as folding and welding

and outsourced operations such as powder

coating. It also generates invoices for

completed work and integrates with the

company’s accounting software.

Typically, CAD data for a new job is

either fed into Lantek Expert for flattening, or

where there is an assembly of parts,

processed in Solid Works to get the

individual flattened components. Around 11

dedicated estimators and programmers use

the Lantek software, overlapping

responsibilities, pre-nesting parts into 2.5m x

1.25m or 3m x 1.5m sheets as part of the

quotation process, prior to the final nesting

and programming when the job is released

for production. Josh Hall adds, “With Lantek

we can track parts back to the individual

sheet it was made from, which is very

important for our ISO traceability

requirements. We can also use up remnant

material and trace parts made in these

remnant sheets, improving material

utilisation while maintaining quality

standards.”

DMS Laser Profiles has just upgraded its

Lantek software to include Lantek MES. This

will enable the company to trace parts as they

move through the workshop. The laser

machines are directly wired in to the

software so that real-time data is collected,

further increasing cost accuracy and making

it much easier to plan and execute the

production process. Josh Hall says,

“Expanding our Lantek software was an easy

decision as the support we get is very

responsive, so we are confident that this next

step will be a success.”

effort and non-productive hours required to

maintain high quality information.

Josh Hall concludes, “The Lantek

software is nicely set out and user friendly, it

is much simpler than our previous system

and a massive improvement. We will be able

to easily track where parts are and the

improved traceability is very important for

our ISO compliance but, the most important

improvement for us has been the service and

response we get from Lantek, quickly fixing

any issues we have with the software and its

use.”

BEARING SPECIALIST ACCELERATES AND

ENHANCES QUALITY CONTROL

A leading UK manufacturer of bespoke

bearings and one of the biggest

stockholders and distributers of plain

bearings and sintered parts in Europe,

Abingdon-based Bowman International

has significantly upgraded the inspection

of its products with the purchase of a new

coordinate measuring machine (CMM)

built by LK Metrology, Castle Donington. It

is Bowman’s latest investment after

decades of continuous growth, mainly

organic but also through strategic

acquisitions. The company has seen

turnover generated from domestic and

worldwide markets increase significantly

over recent years, according to managing

director Paul Mitchell, who joined the

organisation some 15 years ago.

Bowman continues to invest in

technology and adopt a quality-first

philosophy. Part of that progression has

entailed the introduction of high precision,

safety critical split bearings delivered to the

automotive, aviation, defence, marine and

rail sectors, amongst others. The recent

acquisition of bearings and housings

manufacturer Criptic Arvis, near Leicester,

has complemented Bowman’s established

production facility in Kingswinford, boosting

the production and sales of ISO class 7

special bearings, which account for a

significant element of sales.

Unsurprisingly, the amount of work in

Abingdon being put onto the previous CMM

purchased in 2016 was increasing inexorably.

However, its level of reliability coupled with

a significant increase in product distribution

was proving challenging. The equipment

was also slow in operation and had basic,

time-consuming reporting requiring results

to be printed out and transcribed to an Excel

spreadsheet. After considering potential

replacement CMMs from five different

sources, Mr Mitchell and Bowman’s quality

manager Owen White chose the LK option,

an Altera 10.7.5, after visiting the

manufacturer’s factory and witnessing

metrology trials carried out on sample

bearings.

Standard, bought-in products generally

need only first article inspection before a

batch is delivered to a customer, so the daily

workload on the CMM is relatively light.

Conversely, bespoke bearings produced inhouse

normally require five to be checked to

ensure consistency. This single business area

therefore consumes a significant proportion

of CMM capacity. Sometimes when carrying

out capability studies, 25 to 50 components

have to be measured. In one exceptional case,

a customer requested 100% inspection of 100

Oilite safety-critical, self-lubricating bronze

bearings, which are exclusively marketed in

the UK and Europe by Bowman.

In view of the high accuracies involved,

by the time the Altera arrived in early April

2024 the quality control room had been

refurbished by lowering the ceiling and

installing a new air conditioning unit to

enable the temperature to be controlled

reliably to 20 ± 1°C. The CMM’s accuracy is

verified every morning, rather than at the

more usual frequency of once per week, and

then checked using a UKAS calibrated ring

gauge. The gauge and each batch of five

manufactured bearing samples are

positioned precisely on the granite table

using L-shaped, laser-cut retainers attached

to a base plate having an array of drilled and

tapped holes. Attached also to the plate is a

lathe chuck specially adapted in Abingdon to

hold washers and other awkwardly-shaped

items securely for probing. To the rear is a

six-port probe rack that allows parts to be

inspected using multiple probes in a single,

automatic cycle. Components to benefit from

being measured in this way include tall

bearings and complex, 3D-printed plastic

components, such as polyamide 11 bearing

cages and seals for in-house-designed and

patented split bearings.

Unlike on the old CMM, which only used

touch-trigger probes, a notable difference

with the new LK inspection platform is that

the manufacturer supplied it with an SP25M

scanning probe in addition to a variety of

conventional probes, all for deployment on a

PH10M Plus motorised indexing head. To

enable tactile scanning as well as data

analysis and reporting, LK supplied its own

CAMIO 2024 R1 multi-sensor software and 3-

axis scanning module interfaced to its

NMC300 controller.

As Mr White pointed out, “On one of our

20 mm diameter bearings, for example, we

used to measure 12 points around the top

and bottom of the ID. We now capture more

than 100 points in a shorter time, which gives

us a much better idea of not only the

accuracy of the part but also the overall form

of the bore.”

He added that with the multiple sensing

capability provided by the indexing head

and software, it would be an easy matter to

incorporate a laser scanning sensor into the

metrology system. That will be advantageous

if there is a future requirement to inspect

complex parts made in two Hewlett-Packard

plastic 3D printing machines on site.

Installed in 2018, they regularly provide an

additive manufacturing bureau service in

addition to building parts for internal use.

Overall, quality control activities at

Bowman have been accelerated right along

the process chain, whether it is for ID/OD

checking, or for verification of concentricity,

circularity, flatness or feature position.

when the previous CMM was in use and

software also cuts the time for producing

inspection reports for customers to typically

half an hour, faster by at least a factor of two

and up to four times.

Mr White also shared his positive

experience undergoing one-to-one training in

Castle Donington, which was carried out

while the CMM was being installed in

Abingdon. Not only was the learning

environment excellent, but the

individualised nature of the instruction

allowed a focus on measuring principles as

they apply to bearings, rather than involving

general metrology of marginal utility to him

that class training would have entailed. The

standard of knowledge he gained made it

easy for him, on his return to Bowman, to

train another member of staff. If either of

them comes across an unfamiliar aspect in

preparing a job for inspection or executing a

cycle, the helpdesk at LK is very good at

providing speedy support.

Mr Mitchell concluded, “We have

thousands of product lines and pride

ourselves on our comprehensive stock

availability, innovation, technical superiority

and next-day delivery. The ability of the LK

CMM to improve the speed and quality

control of our bearings is hugely important to

us.

“The fact that the supplier is a British

manufacturer was a real plus point, as the

Altera was available ex-stock and could be

delivered quickly. The existence of LK’s

factory in the UK also means that a high level

of local expertise and service backup is close

at hand. After using the new CMM regularly

for many months, we feel that our purchase

decision has been completely vindicated.”
