PALLET WRAPPING<br />

More labour sav<strong>in</strong>gs<br />

come <strong>in</strong><strong>to</strong> view<br />

Pallet wrapp<strong>in</strong>g <strong>development</strong>s <strong>appear</strong> <strong>to</strong><br />

<strong>be</strong> runn<strong>in</strong>g largely along three parallel<br />

<strong>l<strong>in</strong>es</strong>, all <strong>in</strong> the direction <strong>of</strong> tak<strong>in</strong>g more<br />

labour out <strong>of</strong> the job.<br />

There is now au<strong>to</strong>matic film load<strong>in</strong>g for high<br />

speed spiral stretchwrapp<strong>in</strong>g mach<strong>in</strong>ery, more<br />

press-but<strong>to</strong>n-walkaway equipment <strong>in</strong> the medium<br />

speed range, and a steady <strong>in</strong>flux <strong>of</strong> lowpriced<br />

basic level stretchwrappers aimed at jobs<br />

which are <strong>of</strong>ten still tackled by hand.<br />

Much <strong>of</strong> the <strong>development</strong> <strong>in</strong> <strong>pallet</strong> wrapp<strong>in</strong>g<br />

over the past few years has, <strong>of</strong> course, <strong>be</strong>en<br />

directed at mach<strong>in</strong>es that wrap film around a<br />

stationary <strong>pallet</strong> as opposed <strong>to</strong> the orig<strong>in</strong>al<br />

method <strong>of</strong> rotat<strong>in</strong>g the <strong>pallet</strong> on a turntable.<br />

This is hardly surpris<strong>in</strong>g, <strong>be</strong>ar<strong>in</strong>g <strong>in</strong> m<strong>in</strong>d the<br />

need for outputs approach<strong>in</strong>g or <strong>in</strong> some cases<br />

exceed<strong>in</strong>g 100 <strong>pallet</strong>s an hour, and the effects<br />

<strong>of</strong> centrifugal force. Even under the pressure <strong>of</strong><br />

a <strong>to</strong>p platen, few <strong>pallet</strong> loads can <strong>be</strong> relied on <strong>to</strong><br />

stay put at 40rpm, the speed required <strong>to</strong> wrap<br />

<strong>pallet</strong>s at this rate.<br />

But what is surpris<strong>in</strong>g, <strong>in</strong> an <strong>in</strong>dustrial climate<br />

that <strong>in</strong>creas<strong>in</strong>gly seeks <strong>to</strong> elim<strong>in</strong>ate hand work<br />

and potential sources <strong>of</strong> stra<strong>in</strong>, is that manual<br />

<strong>pallet</strong> wrapp<strong>in</strong>g still survives <strong>in</strong> many organisations,<br />

if only for 15-20 <strong>pallet</strong>s or so a day.<br />

Start<strong>in</strong>g at under £2000<br />

After all, opera<strong>to</strong>r controlled equipment <strong>to</strong><br />

wrap a 2 metre high <strong>pallet</strong> <strong>in</strong> around 2 m<strong>in</strong>utes<br />

can <strong>be</strong> had for under £2000, while semi-au<strong>to</strong>matic<br />

equipment that requires manual film<br />

attachment and film tail seal<strong>in</strong>g starts at about<br />

£3500. More advanced models with film prestretch<strong>in</strong>g<br />

<strong>to</strong> 200-300 per cent can <strong>be</strong> had for<br />

around £6500.<br />

“From 20 <strong>pallet</strong>s a day upwards there is every<br />

reason <strong>to</strong> go for mach<strong>in</strong>e wrapp<strong>in</strong>g,” po<strong>in</strong>ts out<br />

Barry Tucker, chairman <strong>of</strong> Aetna UK which supplies<br />

the Robopac range <strong>of</strong> <strong>pallet</strong> wrappers <strong>in</strong><br />

the UK. “Not only is there a labour sav<strong>in</strong>g, but<br />

the wrap quality is <strong>be</strong>tter, the load is more stable<br />

and less film is required.”<br />

<strong>All</strong> <strong>l<strong>in</strong>es</strong> <strong>of</strong> <strong>development</strong> <strong>in</strong><br />

<strong>pallet</strong> wrapp<strong>in</strong>g <strong>appear</strong> <strong>to</strong><br />

<strong>be</strong> lead<strong>in</strong>g <strong>to</strong>wards<br />

reduced labour cost. That<br />

<strong>in</strong>cludes high speed and<br />

starter level mach<strong>in</strong>es.<br />

He estimates that a move from hand-wrapp<strong>in</strong>g<br />

<strong>to</strong> a simple mach<strong>in</strong>e without pre-stretch<br />

will save 30 per cent <strong>of</strong> the film cost, while a<br />

move <strong>to</strong> wrapp<strong>in</strong>g with power pre-stretch will<br />

save 70 per cent.<br />

At the high speed end <strong>of</strong> the market, where<br />

fully au<strong>to</strong>matic r<strong>in</strong>g-style wrappers employ a<br />

film carriage on a rotat<strong>in</strong>g r<strong>in</strong>g <strong>to</strong> circle the load<br />

and give speeds over 100 <strong>pallet</strong>s an hour, recent<br />

ref<strong>in</strong>ements <strong>in</strong>clude a new type <strong>of</strong> r<strong>in</strong>g assembly<br />

and corner post applica<strong>to</strong>r on Mancon<br />

mach<strong>in</strong>es, and an au<strong>to</strong>matic method <strong>of</strong> load<strong>in</strong>g<br />

film rolls on<strong>to</strong> the Robopac Genesis.<br />

The Mancon 2200 r<strong>in</strong>g style wrapper, from<br />

United Packag<strong>in</strong>g, now uses a carbon composite<br />

r<strong>in</strong>g <strong>to</strong> provide a lighter assembly which is nevertheless<br />

stronger and more rigid than its predecessor,<br />

allow<strong>in</strong>g it <strong>to</strong> rotate at higher speed <strong>to</strong><br />

reduce cycle times.<br />

In addition, the Mancon 2200 can <strong>be</strong><br />

equipped with an au<strong>to</strong>matic corner post applica<strong>to</strong>r<br />

which gives <strong>pallet</strong> loads <strong>of</strong> very s<strong>of</strong>t or easily<br />

punctured goods extra protection and stability,<br />

by add<strong>in</strong>g strips <strong>of</strong> board <strong>to</strong> the four corners<br />

<strong>of</strong> the load <strong>be</strong>fore wrapp<strong>in</strong>g commences.<br />

Two layers <strong>of</strong> film<br />

The wrapp<strong>in</strong>g cycle starts from the <strong>to</strong>p <strong>of</strong> the<br />

load, with two layers <strong>of</strong> film <strong>be</strong><strong>in</strong>g applied.<br />

Once the <strong>pallet</strong> load has received two turns at<br />

the <strong>to</strong>p, the corner post applica<strong>to</strong>rs retreat and<br />

the wrap is completed, with a <strong>to</strong>p sheet added<br />

<strong>in</strong> mid cycle.<br />

Genesis was developed <strong>to</strong> give the mach<strong>in</strong>e at<br />

least eight hours cont<strong>in</strong>uous production, elim<strong>in</strong>at<strong>in</strong>g<br />

s<strong>to</strong>ppages await<strong>in</strong>g the arrival <strong>of</strong> an opera<strong>to</strong>r<br />

or fork truck driver from other duties.<br />

Fully au<strong>to</strong>matic and capable <strong>of</strong> carry<strong>in</strong>g three<br />

full reels, the system removes the empty reel<br />

core, <strong>in</strong>serts a fresh reel and threads the film<br />

through the pre-stretch and lay-on rollers <strong>of</strong> the<br />

wrapper’s film carriage. It can <strong>be</strong> retr<strong>of</strong>itted <strong>to</strong><br />

exist<strong>in</strong>g mach<strong>in</strong>e and, should it fail, film can<br />

still <strong>be</strong> loaded on<strong>to</strong> the Genesis <strong>in</strong> the traditional<br />

fashion.<br />

The equipment won a Certificate <strong>of</strong> Merit <strong>in</strong><br />

the <strong>PPMA</strong> Awards <strong>of</strong> Excellence 2000, with the<br />

judges po<strong>in</strong>t<strong>in</strong>g out that “a lot <strong>of</strong> manual handl<strong>in</strong>g<br />

and urgency has <strong>be</strong>en elim<strong>in</strong>ated, which<br />

must br<strong>in</strong>g safety and operat<strong>in</strong>g <strong>be</strong>nefits.”<br />

One <strong>of</strong> the reasons that r<strong>in</strong>g style <strong>pallet</strong> wrappers<br />

enjoyed particularly quick growth follow<strong>in</strong>g<br />

their arrival <strong>in</strong> the mid-1980s was the substantial<br />

performance improvement over turntable<br />

mach<strong>in</strong>es, at a time when rotary arm<br />

mach<strong>in</strong>es generally had still <strong>to</strong> conv<strong>in</strong>ce everyone<br />

<strong>of</strong> their reliability.<br />

Au<strong>to</strong> reel change: The Genesis r<strong>in</strong>g wrapper can<br />

<strong>pallet</strong>s an hour – for loads that needed <strong>to</strong> <strong>be</strong><br />

kept stationary or were <strong>to</strong>o fragile <strong>to</strong> accept sufficient<br />

<strong>to</strong>p clamp<strong>in</strong>g pressure, users were<br />

forced <strong>to</strong> choose <strong>be</strong>tween early rotary arm<br />

mach<strong>in</strong>es – which by all accounts were less<br />

than perfectly reliable – and the considerably<br />

more reliable but faster and more expensive<br />

r<strong>in</strong>g-style mach<strong>in</strong>es.<br />

Conv<strong>in</strong>c<strong>in</strong>gly reliable alternative<br />

R<strong>in</strong>g style mach<strong>in</strong>es won the day and it was not<br />

until the early 1990s that rotary arm mach<strong>in</strong>es,<br />

giv<strong>in</strong>g speeds up <strong>to</strong> 70 <strong>pallet</strong>s an hour, <strong>be</strong>gan <strong>to</strong><br />

<strong>of</strong>fer a conv<strong>in</strong>c<strong>in</strong>gly reliable alternative for higher<br />

volume work. So nowadays, rotary arm<br />

mach<strong>in</strong>es are operat<strong>in</strong>g <strong>in</strong> the throughput<br />

doma<strong>in</strong> that was once occupied solely by r<strong>in</strong>g<br />

style mach<strong>in</strong>es, but at lower complexity and<br />

cost.<br />

Most <strong>of</strong> the pr<strong>in</strong>cipal wrapper manufacturers<br />

build them. However, one <strong>of</strong> the latest<br />

mach<strong>in</strong>es departs from the traditional design by<br />

support<strong>in</strong>g the rotary arm that carries the film<br />

carriage from ground level, rather than us<strong>in</strong>g an<br />

overhead frame. This means that the new<br />

Robopac Special Superwrap occupies very little<br />

more space than a turntable mach<strong>in</strong>e, and can<br />

operate with<strong>in</strong> a headroom only 500mm higher<br />

than the <strong>pallet</strong>.<br />

Carried at ground level<br />

Instead <strong>of</strong> <strong>be</strong><strong>in</strong>g supported from above, the arm<br />

is carried on a r<strong>in</strong>g track at ground level, while<br />

the <strong>pallet</strong> rema<strong>in</strong>s stationary on a circular section<br />

<strong>of</strong> roller conveyor. An au<strong>to</strong>matic film<br />

attachment and weld<strong>in</strong>g system is standard <strong>to</strong><br />

allow unattended operation.<br />

More established is the Robopac rotary arm<br />

Helix mach<strong>in</strong>e which, dur<strong>in</strong>g the past year, has<br />

<strong>be</strong>en <strong>in</strong>stalled by companies <strong>in</strong>clud<strong>in</strong>g Coca-<br />

Cola, Kim<strong>be</strong>rley Clark and HL Foods. Indeed<br />

the capacity <strong>to</strong> work largely unsupervised was a<br />

particular fac<strong>to</strong>r <strong>in</strong> the mach<strong>in</strong>e’s choice by<br />

Charles Wells Brewery, as the site’s packag<strong>in</strong>g<br />

eng<strong>in</strong>eer Col<strong>in</strong> Stewart expla<strong>in</strong>s.<br />

“The mach<strong>in</strong>e is used <strong>to</strong> wrap <strong>pallet</strong>s <strong>of</strong> a<br />

wide range <strong>of</strong> glass bottles all the way from 250<br />

<strong>to</strong> 660ml. We needed equipment that would fit<br />

<strong>in</strong><strong>to</strong> the l<strong>in</strong>e and get on with the job, without<br />

the need for constant user <strong>in</strong>tervention. And we<br />

have a further <strong>be</strong>nefit with the Helix that we<br />

previously lacked, <strong>in</strong> that it can apply a <strong>to</strong>p<br />

sheet as part <strong>of</strong> the whole wrapp<strong>in</strong>g process.”<br />

Indeed, it was <strong>to</strong> reduce the labour <strong>in</strong>volved<br />

<strong>in</strong> everyday <strong>pallet</strong> wrapp<strong>in</strong>g applications that<br />

the American manufacturer Lantech developed<br />

its Q300XT which, says the company <strong>of</strong>fers all<br />

the <strong>be</strong>nefits <strong>of</strong> an au<strong>to</strong>matic stretch wrapper,<br />

with the compactness, convenience and price<br />

<strong>of</strong> a semi-au<strong>to</strong>matic wrapper. It is distributed <strong>in</strong><br />

the UK by Ambassador Packag<strong>in</strong>g.<br />

The mach<strong>in</strong>e allows the fork truck driver <strong>to</strong><br />

deposit the <strong>pallet</strong>, back <strong>of</strong>f and then simply <strong>in</strong>itiate<br />

the wrapp<strong>in</strong>g cycle via an overhead lanyard<br />

switch with no need <strong>to</strong> leave his vehicle. Film is<br />

au<strong>to</strong>matically attached and then cut at the end<br />

<strong>of</strong> the cycle.<br />

Throughputs <strong>of</strong> 30-40 <strong>pallet</strong>s an hour can <strong>be</strong><br />

handled by the Q300XT, which occupies the<br />

small footpr<strong>in</strong>t <strong>of</strong> 1700 x 2770mm. Its steel<br />

frame mast houses and protects all electronics,<br />

drive mo<strong>to</strong>rs and sub assemblies and is clad<br />

with ABS, the same material used <strong>in</strong> au<strong>to</strong>motive<br />

bumpers. Turntable height is just 70mm for<br />

ease <strong>of</strong> load<strong>in</strong>g, even with <strong>pallet</strong> trucks.<br />

In 1999, the year <strong>of</strong> its launch, the Q300XT<br />

was given a Certificate <strong>of</strong> Merit <strong>in</strong> the <strong>PPMA</strong><br />

Awards <strong>of</strong> Excellence, the judges not<strong>in</strong>g that<br />

“complexity and cost have <strong>be</strong>en taken out <strong>of</strong><br />

au<strong>to</strong>mation, br<strong>in</strong>g<strong>in</strong>g <strong>in</strong>creased efficiency.”<br />

Another way <strong>of</strong> reduc<strong>in</strong>g labour is <strong>to</strong> arrange<br />

mach<strong>in</strong>es so that opera<strong>to</strong>rs can supervise more<br />

than one.<br />

This was the case recently when Orion<br />

Packag<strong>in</strong>g Systems supplied two <strong>of</strong> its mirror<br />

image L55 stretchwrappers <strong>to</strong> T&S S<strong>to</strong>res, <strong>in</strong><br />

the West Midlands. One person can operate<br />

both mach<strong>in</strong>es, which are pit mounted <strong>to</strong> avoid<br />

the need for a ramp.<br />

Tw<strong>in</strong> turntable rejected<br />

Initially, T&S had contemplated a tw<strong>in</strong> turntable<br />

mach<strong>in</strong>e as a means <strong>of</strong> reduc<strong>in</strong>g opera<strong>to</strong>r<br />

<strong>in</strong>volvement, but faced the risk <strong>of</strong> los<strong>in</strong>g its<br />

entire wrapp<strong>in</strong>g facility if the mach<strong>in</strong>e was damaged<br />

or required rout<strong>in</strong>e servic<strong>in</strong>g. By purchas<strong>in</strong>g<br />

the mirror image mach<strong>in</strong>es the num<strong>be</strong>r <strong>of</strong><br />

opera<strong>to</strong>rs has <strong>be</strong>en halved <strong>to</strong> one, yet the flexibility<br />

<strong>of</strong> two mach<strong>in</strong>es reta<strong>in</strong>ed.<br />

Indeed, a further labour sav<strong>in</strong>g method,<br />

where <strong>pallet</strong> weight needs <strong>to</strong> <strong>be</strong> established or<br />

f<strong>in</strong>ally checked, is <strong>to</strong> <strong>in</strong>corporate a weighscale<br />

<strong>in</strong> the wrapper. Henkel Loctite’s Welwyn<br />

Garden City operation has done just this, with a<br />

Robopac Ro<strong>to</strong>plat 105 from Aetna UK.<br />

PALLET WRAPPING<br />

“We wanted <strong>to</strong> improve and streaml<strong>in</strong>e this<br />

part <strong>of</strong> the operation, so we needed some kit<br />

that had the scales built <strong>in</strong>,” says the site’s warehouse<br />

controller Paul Garwood. “The 105 was<br />

competitively priced, easy <strong>to</strong> use and robust.<br />

What really swung the decision was the simplicity<br />

<strong>of</strong> the warranty. We have one warranty cover<strong>in</strong>g<br />

the scales and the wrapper, rather than<br />

separate warranties as with the other mach<strong>in</strong>es<br />

we were consider<strong>in</strong>g.”<br />

Range <strong>of</strong> wrappers<br />

Other suppliers with a full range <strong>of</strong> <strong>pallet</strong> wrappers<br />

<strong>to</strong> suit a variety <strong>of</strong> applications <strong>in</strong>clude<br />

Sussex & Berkshire Mach<strong>in</strong>ery, with the Italianbuilt<br />

Mimi range. However, although the Mimi<br />

series covers all types, with speeds from 15 <strong>to</strong><br />

120 <strong>pallet</strong>s an hour, the ma<strong>in</strong> dist<strong>in</strong>guish<strong>in</strong>g feature<br />

<strong>of</strong> the range is strength <strong>of</strong> build says S&B.<br />

“Mimi mach<strong>in</strong>es have <strong>be</strong>en designed <strong>in</strong> particular<br />

for dusty and wet environments <strong>in</strong> a variety<br />

<strong>of</strong> <strong>in</strong>dustries, <strong>in</strong>clud<strong>in</strong>g food and <strong>be</strong>verage,”<br />

expla<strong>in</strong>s Jack Rals<strong>to</strong>n at S&B.<br />

“The first mach<strong>in</strong>e <strong>to</strong> <strong>be</strong> <strong>in</strong>stalled <strong>in</strong> the UK<br />

was at a brewery <strong>in</strong> 1989 where it is still operat<strong>in</strong>g<br />

perfectly, 12 years on, despite the difficult<br />

work<strong>in</strong>g conditions.”<br />

At the <strong>be</strong>g<strong>in</strong>n<strong>in</strong>g <strong>of</strong> the Mimi range is the<br />

starter level 021 series semi-au<strong>to</strong>matic turntable<br />

mach<strong>in</strong>e which can <strong>be</strong> optionally equipped<br />

with a <strong>to</strong>p platen and power pre-stretch unit.<br />

Speed is up <strong>to</strong> 15 <strong>pallet</strong>s a m<strong>in</strong>ute, depend<strong>in</strong>g<br />

on wrap style and <strong>pallet</strong> size.<br />

The lower cost end <strong>of</strong> the Mimi range also<br />

<strong>in</strong>cludes a simple semi-au<strong>to</strong>matic rotat<strong>in</strong>g arm<br />

wrapper, the 041, which is gantry mounted.<br />

This allows <strong>pallet</strong>s <strong>of</strong> light goods that cannot <strong>be</strong><br />

handled safely on a turntable mach<strong>in</strong>e <strong>to</strong> <strong>be</strong><br />

positioned by fork truck or <strong>pallet</strong> truck and<br />

wrapped while still on the floor.<br />

Higher up the Mimi range come fully au<strong>to</strong>matic<br />

turntable mach<strong>in</strong>es capable <strong>of</strong> speeds up<br />

<strong>to</strong> 60 <strong>pallet</strong>s an hour and rotat<strong>in</strong>g arm units giv<strong>in</strong>g<br />

up <strong>to</strong> 100 an hour. <strong>All</strong> are programmable<br />

with wrap format, num<strong>be</strong>r <strong>of</strong> turns and so forth<br />

while power film pre-stretch gives elongation<br />

up <strong>to</strong> 300 per cent.<br />

Retro fit <strong>to</strong>p sheet dispenser<br />

Top sheet dispensers, <strong>to</strong> produce a water-pro<strong>of</strong><br />

wrap, can <strong>be</strong> supplied with the mach<strong>in</strong>es or<br />

added at a later date should the need arise.<br />

The <strong>to</strong>p-<strong>of</strong>-range Mimi mach<strong>in</strong>e is the 125<br />

r<strong>in</strong>g-style wrapper able <strong>to</strong> run at speeds up <strong>to</strong><br />

120 <strong>pallet</strong>s an hour. It has power pre-stretch<br />

and, as well as a conventional double helix<br />

or downwards, and <strong>be</strong> programmed <strong>to</strong> wrap<br />

only the bot<strong>to</strong>m or <strong>to</strong>p <strong>of</strong> the <strong>pallet</strong>.<br />

Meanwhile, the semi-au<strong>to</strong>matic and low-price<br />

end <strong>of</strong> the stretchwrapper market has seen a<br />

fair bit <strong>of</strong> activity over the past year as more and<br />

more suppliers <strong>in</strong>crease the scope <strong>of</strong> their <strong>of</strong>fer<br />

<strong>to</strong> users look<strong>in</strong>g at stretchwrapp<strong>in</strong>g by mach<strong>in</strong>e<br />

for the first time.<br />

Loads up <strong>to</strong> 2500kg<br />

For example, there is the WS3 range from<br />

Limpet Tapes which is capable <strong>of</strong> handl<strong>in</strong>g uniform<br />

or random sized <strong>pallet</strong>s up <strong>to</strong> 3 metres<br />

high with loads up <strong>to</strong> 2500kg.<br />

The mach<strong>in</strong>es feature variable wrapp<strong>in</strong>g programmes<br />

with au<strong>to</strong>matic <strong>pallet</strong> height sens<strong>in</strong>g<br />

while opera<strong>to</strong>rs can designate the num<strong>be</strong>r <strong>of</strong><br />

wraps at the <strong>to</strong>p and bot<strong>to</strong>m <strong>of</strong> the <strong>pallet</strong>,<br />

choose s<strong>in</strong>gle or double spiral wrap, and control<br />

the degree <strong>of</strong> overlap for precise control <strong>of</strong><br />

the amount <strong>of</strong> film applied <strong>to</strong> each <strong>pallet</strong>.<br />

There is also an option <strong>to</strong> pause at the <strong>to</strong>p <strong>of</strong><br />

the wrap <strong>to</strong> allow the <strong>in</strong>clusion <strong>of</strong> a <strong>to</strong>p sheet,<br />

along with variable lay-on force and an optional<br />

powered pre-stretch unit.<br />

One <strong>of</strong> the lowest cost turntable mach<strong>in</strong>es<br />

now available is the Siat WS112M available from<br />

ma<strong>in</strong> distribu<strong>to</strong>r Holmes Mann for under<br />

£2000. This mach<strong>in</strong>e uses a film carriage that is<br />

metre high <strong>pallet</strong>.<br />

There are two versions for <strong>pallet</strong>s up <strong>to</strong><br />

1200kg or 2000kg and the mach<strong>in</strong>e has a fold<strong>in</strong>g<br />

mast which allows it <strong>to</strong> <strong>be</strong> readily moved<br />

around a fac<strong>to</strong>ry by fork truck if required.<br />

Strapex has just <strong>in</strong>troduced a new upgraded<br />

version <strong>of</strong> its Delta semi-au<strong>to</strong>matic stretchwrapper<br />

which, as standard, now <strong>in</strong>cludes pho<strong>to</strong>cell<br />

height detection, s<strong>of</strong>t start turntable, adjustable<br />

start<strong>in</strong>g height and pre-programmable <strong>to</strong>p and<br />

bot<strong>to</strong>m layers. It weighs 350kg and has a sw<strong>in</strong>gdown<br />

<strong>to</strong>wer for ease <strong>of</strong> transport.

Then there is the WM983 semi-au<strong>to</strong>matic <strong>pallet</strong><br />

wrapper from Adpak Mach<strong>in</strong>ery, which is<br />

available ex-s<strong>to</strong>ck for £3547 and <strong>of</strong>fers a maximum<br />

load<strong>in</strong>g <strong>of</strong> 1500kg, as well as a h<strong>in</strong>ged<br />

mast for ease <strong>of</strong> transport.<br />

Watershed Packag<strong>in</strong>g also has a low cost<br />

semi-au<strong>to</strong>matic, the FP30E which, says the company,<br />

“<strong>of</strong>fers the possibility <strong>of</strong> mechanical<br />

stretch <strong>to</strong> users who may otherwise feel the cost<br />

<strong>of</strong> au<strong>to</strong>mation is prohibitive.” Three systems<br />

were recently <strong>in</strong>stalled at Charmwood<br />

Loads up <strong>to</strong> 1500kg: WM983 semi-au<strong>to</strong>matic<br />

turntable mach<strong>in</strong>e from Adpak<br />

Furniture, Leicester, specifically designed <strong>to</strong><br />

wrap desks and chairs.<br />

In addition, last Septem<strong>be</strong>r’s <strong>PPMA</strong> Show saw<br />

Clan Packag<strong>in</strong>g <strong>in</strong>troduce equipment from the<br />

Slovenian <strong>pallet</strong> wrapper manufacturer<br />

Zla<strong>to</strong>rog.<br />

The Zla<strong>to</strong>rog semi-au<strong>to</strong>matic Wrap-Eco<br />

mach<strong>in</strong>e shown by Clan is said <strong>to</strong> <strong>be</strong> particularly<br />

competitive on price and can handle up <strong>to</strong> 30<br />

<strong>pallet</strong>s an hour. Maximum <strong>pallet</strong> height is 2.2<br />

metres, the turntable will accept loads up <strong>to</strong> 2<br />

<strong>to</strong>nnes and there is a pre-stretch system <strong>to</strong> give<br />

400 per cent film elongation.<br />

Also new at the <strong>PPMA</strong> Show was Orion’s L78,<br />

available with either a brake <strong>to</strong> tension the film<br />

or a power pre-stretch option. Built <strong>in</strong> the UK,<br />

the mach<strong>in</strong>e is priced from just under £4000.<br />

So there it is. Pallet stretchwrapp<strong>in</strong>g by<br />

mach<strong>in</strong>e can <strong>be</strong> had for under £2000, which<br />

should mean that hand wrapp<strong>in</strong>g is on its way<br />

<strong>to</strong> <strong>be</strong><strong>in</strong>g a th<strong>in</strong>g <strong>of</strong> the past.<br />

But one problem <strong>of</strong> course rema<strong>in</strong>s. The pal-<br />

let has still <strong>to</strong> <strong>be</strong> taken <strong>to</strong> the wrapper.<br />

In some labour <strong>in</strong>tensive warehous<strong>in</strong>g operations,<br />

where orders are picked and <strong>pallet</strong>ised<br />

manually over a large floor area, this may mean<br />

an unwelcome amount <strong>of</strong> fork truck movement<br />

or a level <strong>of</strong> conveyor-based au<strong>to</strong>mation that<br />

simply cannot <strong>be</strong> justified economically. So<br />

hand wrapp<strong>in</strong>g by the person that loads the <strong>pallet</strong><br />

may still seem the simplest solution.<br />

One answer is <strong>to</strong> take the wrapp<strong>in</strong>g mach<strong>in</strong>e<br />

<strong>to</strong> the <strong>pallet</strong>, which is why Robopac devised its<br />

Robot wrapper which is mobile and can <strong>be</strong> driven<br />

up <strong>to</strong> the <strong>pallet</strong> <strong>to</strong> complete the wrapp<strong>in</strong>g<br />

operation <strong>in</strong> around 2 m<strong>in</strong>utes.<br />

In one US application Robopac has delivered<br />

ten <strong>of</strong> these mach<strong>in</strong>es which, with their opera<strong>to</strong>rs,<br />

are free <strong>to</strong> roam an extensive warehouse<br />

allow<strong>in</strong>g <strong>pallet</strong> loads <strong>to</strong> <strong>be</strong> mach<strong>in</strong>e wrapped<br />

where they are created, avoid<strong>in</strong>g the extra <strong>to</strong>il<br />

Pallet wrappers are not only for <strong>pallet</strong>s, as a lead<strong>in</strong>g<br />

<strong>of</strong>fice furniture manufacturer has shown <strong>in</strong> reduc<strong>in</strong>g the<br />

environmental impact and cost <strong>of</strong> its packag<strong>in</strong>g.<br />

Bisley Office Furniture has switched <strong>to</strong><br />

spirally wound stretchwrap <strong>in</strong> place <strong>of</strong><br />

the corrugated board once used <strong>to</strong> protect<br />

its range <strong>of</strong> steel fil<strong>in</strong>g cab<strong>in</strong>ets, lockers and<br />

cupboards for delivery with<strong>in</strong> the UK, reduc<strong>in</strong>g<br />

considerably the environmental impact and<br />

cost <strong>of</strong> the packag<strong>in</strong>g.<br />

At the same time, surpris<strong>in</strong>g as it may seem<br />

at first glance, the company has found that<br />

handl<strong>in</strong>g damage dur<strong>in</strong>g transit has fallen <strong>to</strong>o.<br />

“We are committed <strong>to</strong> cutt<strong>in</strong>g back on corrugated<br />

board on the basis <strong>of</strong> environmental concern,<br />

service <strong>to</strong> cus<strong>to</strong>mers, and cost,” expla<strong>in</strong>s<br />

Bisley’s manufactur<strong>in</strong>g direc<strong>to</strong>r Chris Staple<strong>to</strong>n.<br />

He po<strong>in</strong>ts out that the considerably reduced<br />

weight and bulk <strong>of</strong> outer packag<strong>in</strong>g br<strong>in</strong>gs <strong>be</strong>nefits<br />

<strong>in</strong> disposal costs and handl<strong>in</strong>g by cus<strong>to</strong>mers,<br />

particularly <strong>in</strong> terms <strong>of</strong> bal<strong>in</strong>g and then<br />

shipp<strong>in</strong>g waste board by road. Similarly, at<br />

Bisley’s two fac<strong>to</strong>ries, far less warehouse space<br />

and time now needs <strong>to</strong> <strong>be</strong> devoted <strong>to</strong> the logistics<br />

<strong>of</strong> ma<strong>in</strong>ta<strong>in</strong><strong>in</strong>g s<strong>to</strong>cks <strong>of</strong> corrugated packs,<br />

<strong>in</strong> a variety <strong>of</strong> shapes and sizes. Materials cost<br />

sav<strong>in</strong>gs are, <strong>of</strong> course, substantial.<br />

Before <strong>in</strong>stall<strong>in</strong>g the Robopac spiral stretchwrapp<strong>in</strong>g<br />

equipment supplied by Aetna UK,<br />

Bisley conducted a num<strong>be</strong>r <strong>of</strong> transit trials with<br />

stretchwrapped <strong>of</strong>fice furniture, <strong>to</strong> ga<strong>in</strong> cus<strong>to</strong>mer<br />

approval and also <strong>to</strong> gauge the effects <strong>of</strong><br />

a wrap that, overall, provides less cushion<strong>in</strong>g<br />

than a full corrugated cover.<br />

For although corrugated end caps have <strong>be</strong>en<br />

reta<strong>in</strong>ed <strong>to</strong> protect corners, the stretchwrap<br />

provides only dust protection over most <strong>of</strong> the<br />

surface <strong>of</strong> the furniture. In both cases the<br />

results were positive.<br />

“We established that when the product can <strong>be</strong><br />

seen through the stretchwrap there is, ironically,<br />

less damage than when it is covered <strong>in</strong> board,”<br />

expla<strong>in</strong>s Chris Staple<strong>to</strong>n. “And cus<strong>to</strong>mers generally<br />

felt that stretchwrap gave a superior <strong>appear</strong>ance,<br />

as well as cutt<strong>in</strong>g back their <strong>in</strong>volvement<br />

<strong>in</strong> dispos<strong>in</strong>g <strong>of</strong> waste packag<strong>in</strong>g.”<br />

Majority travels <strong>in</strong> stretchwrap<br />

Nevertheless, full corrugated wrapp<strong>in</strong>g has<br />

<strong>be</strong>en reta<strong>in</strong>ed for export sales, and for a few UK<br />

cus<strong>to</strong>mers who cont<strong>in</strong>ue <strong>to</strong> specify this form <strong>of</strong><br />

packag<strong>in</strong>g. But the vast majority <strong>of</strong> Bisley’s output<br />

now travels <strong>in</strong> stretchwrap.<br />

The company operates from two fac<strong>to</strong>ries: its<br />

Horizontal wrap: Small fil<strong>in</strong>g cab<strong>in</strong>ets are<br />

handled on a Robopac Spiror mach<strong>in</strong>e<br />

S<strong>in</strong>gle wrap for lockers: Ro<strong>to</strong>plat 505 semiau<strong>to</strong>matic<br />

wrapper can handle 30 a m<strong>in</strong>ute<br />

orig<strong>in</strong>al plant at Bisley <strong>in</strong> Surrey and the much<br />

newer premises at Newport, South Wales,<br />

where around 1000 items <strong>of</strong> steel <strong>of</strong>fice furniture<br />

are produced each day. Here, four Robopac<br />

spiral stretchwrapp<strong>in</strong>g mach<strong>in</strong>es have already<br />

<strong>be</strong>en <strong>in</strong>stalled with a fifth <strong>to</strong> <strong>be</strong> commissioned<br />

dur<strong>in</strong>g January 2001.<br />

Each mach<strong>in</strong>e meets a slightly different need<br />

<strong>in</strong> terms <strong>of</strong> the product itself, the wrap style and<br />

speed <strong>of</strong> operation.<br />

However, all items <strong>of</strong> furniture are protected<br />

<strong>to</strong>p and bot<strong>to</strong>m with two or four-sided corrugated<br />

end caps, held <strong>in</strong> position by one or two<br />

polyester straps applied after the wrapp<strong>in</strong>g<br />

process.<br />

For although the end caps could <strong>be</strong> secured<br />

with<strong>in</strong> the stretchwrap, Bisley prefers <strong>to</strong> use<br />

strapp<strong>in</strong>g, which improves the ease with which<br />

items <strong>of</strong> furniture can <strong>be</strong> gripped and manhandled<br />

at their f<strong>in</strong>al dest<strong>in</strong>ation, aga<strong>in</strong> help<strong>in</strong>g <strong>to</strong><br />

ensure damage free delivery.<br />

The simplest <strong>of</strong> the stretchwrappers is a<br />

Ro<strong>to</strong>plat 505 semi-au<strong>to</strong>matic mach<strong>in</strong>e with<br />

power film pre-stretch <strong>of</strong> 250 per cent, used <strong>to</strong><br />

wrap clothes lockers measur<strong>in</strong>g about 1700mm<br />

high by 300 x 300mm. S<strong>in</strong>ce only a s<strong>in</strong>gle helix<br />

wrap is provided – first cab<strong>in</strong>et wrapped<br />

upwards, next one wrapped downwards – the<br />

mach<strong>in</strong>e is able <strong>to</strong> handle up <strong>to</strong> 30 an hour.<br />

Lay-on force is adjustable and, <strong>be</strong>cause the<br />

fully-assembled lockers are rigid, can <strong>be</strong> set on<br />

the high side <strong>to</strong> produce a little extra stretch <strong>in</strong><br />

the film, without risk <strong>of</strong> damag<strong>in</strong>g the furniture.<br />

However, large roller-door cupboards which<br />

are shipped with open fronts present a different<br />

case <strong>in</strong> terms <strong>of</strong> lay-on force and are handled by<br />

a Ro<strong>to</strong>plat 15/15 on which the lay-on force is<br />

adjustable with<strong>in</strong> the wrapp<strong>in</strong>g cycle.<br />

Avoid risk <strong>of</strong> crush<strong>in</strong>g<br />

These cupboards can measure up <strong>to</strong> 2.2 metres<br />

high and, <strong>in</strong> the semi-assembled open-front<br />

condition adopted for shipp<strong>in</strong>g, are less rigid<br />

than a locker or fil<strong>in</strong>g cab<strong>in</strong>et <strong>be</strong>tween the <strong>to</strong>p<br />

and base. Therefore, <strong>to</strong> avoid any risk <strong>of</strong> crush<strong>in</strong>g<br />

the weaker centre section, the Ro<strong>to</strong>plat<br />

15/15 is programmed <strong>to</strong> apply a standard lay-on<br />

force at the base and <strong>to</strong>p <strong>of</strong> the cupboard – so<br />

ensur<strong>in</strong>g slip-free wraps – but apply m<strong>in</strong>imum<br />

force <strong>in</strong>-<strong>be</strong>tween.<br />

This variation is pre-programmed <strong>in</strong><strong>to</strong> the<br />

mach<strong>in</strong>e, along with the different change po<strong>in</strong>ts<br />

above floor-level for different models and sizes<br />

<strong>of</strong> cupboard or cab<strong>in</strong>et, and selected by the<br />

appropriate press but<strong>to</strong>n. Power pre-stretch <strong>of</strong><br />

300 per cent takes the film virtually <strong>to</strong> its elastic<br />

limit, provid<strong>in</strong>g maximum film economy and<br />

avoid<strong>in</strong>g any elasticity that might possibly cause<br />

crush<strong>in</strong>g.<br />

A double helix wrap is applied by the<br />

Ro<strong>to</strong>plat 15/15, which can run at speeds up <strong>to</strong><br />

about 20 cupboards an hour.<br />

Meanwhile, by virtue <strong>of</strong> their relatively small<br />

dimensions and weight, the personal A4 size<br />

tw<strong>in</strong>-drawer fil<strong>in</strong>g cab<strong>in</strong>ets made by Bisley lend<br />

themselves more readily <strong>to</strong> horizontal wrapp<strong>in</strong>g<br />

than conventional turntable mach<strong>in</strong>es.<br />

Additional support rollers<br />

So a Robopac Spiror is employed, fed by conveyor<br />

and specially modified with additional<br />

support rollers <strong>to</strong> handle the short length <strong>of</strong> an<br />

A4 two drawer fil<strong>in</strong>g cab<strong>in</strong>et laid on its side.<br />

Speed is approximately three cab<strong>in</strong>ets a m<strong>in</strong>ute,<br />

which is adequate for the smaller num<strong>be</strong>rs produced,<br />

compared with full-size units.<br />

These are handled by the largest mach<strong>in</strong>e at<br />

Bisley, a Robopac Genesis r<strong>in</strong>g style mach<strong>in</strong>e<br />

which handles two, three and four-drawer cab<strong>in</strong>ets,<br />

tak<strong>in</strong>g just 40 seconds on a four-drawer<br />

version. Once the cab<strong>in</strong>et has <strong>be</strong>en placed <strong>in</strong> its<br />

bot<strong>to</strong>m corrugated cap, the entire cycle is au<strong>to</strong>matic<br />

with film attached, wrapped round and<br />

handles a fil<strong>in</strong>g cab<strong>in</strong>et <strong>in</strong> less than 40 seconds<br />

the film tail welded <strong>in</strong> place.<br />

A lift<strong>in</strong>g system is <strong>in</strong>stalled with<strong>in</strong> the conveyor,<br />

immediately under the rotat<strong>in</strong>g wrapp<strong>in</strong>g<br />

r<strong>in</strong>g, <strong>to</strong> raise each fil<strong>in</strong>g cab<strong>in</strong>et some 75mm<br />

and allow the wrap <strong>to</strong> <strong>be</strong> taken almost down <strong>to</strong>,<br />

but not quite underneath, the edge <strong>of</strong> the bot<strong>to</strong>m<br />

corrugated cap. This was considered<br />

neater <strong>in</strong> terms <strong>of</strong> <strong>appear</strong>ance and can <strong>be</strong> readily<br />

achieved by the Genesis, on which the wrap<br />

start position is adjustable <strong>to</strong> with<strong>in</strong> 2-3mm.<br />

The Genesis provides powered film prestretch<br />

<strong>of</strong> 200 per cent and the robust nature <strong>of</strong><br />

the fil<strong>in</strong>g cab<strong>in</strong>ets allows a reasonably strong<br />

lay-on force <strong>to</strong> <strong>be</strong> employed <strong>to</strong> give a tight wrap,<br />

still with some elasticity left <strong>in</strong> the film.<br />

Bisley is soon <strong>to</strong> <strong>in</strong>stall a further high-speed<br />

stretchwrapper <strong>to</strong> handle its open-fronted cupboards<br />

at speeds up <strong>to</strong> 70 an hour but, rather<br />

than another r<strong>in</strong>g style mach<strong>in</strong>e, will <strong>be</strong> us<strong>in</strong>g a<br />

Robopac Helix HS40 rotary arm wrapper.<br />

This was recommended by Aetna on the basis<br />

<strong>of</strong> the mach<strong>in</strong>e’s f<strong>in</strong>er control over the lay-on<br />

force compared with a r<strong>in</strong>g style mach<strong>in</strong>e,<br />

allow<strong>in</strong>g the rectangular footpr<strong>in</strong>t cupboards <strong>to</strong><br />

<strong>be</strong> wrapped at consistent optimum tension<br />

without risk <strong>of</strong> crush<strong>in</strong>g.<br />
