<strong>Multifunctional</strong> <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> <strong>technology</strong><br />

<strong>takes</strong> <strong>shape</strong> <strong>in</strong> oilfield as versatile, mobile rigs<br />

there’s an old adage that says,<br />

“Necessity is the mother of <strong>in</strong>vention.”<br />

Nowhere is that more true than the oil<br />

<strong>and</strong> gas <strong>in</strong>dustry, where the need for<br />

better ways to tap resources is push<strong>in</strong>g<br />

<strong>in</strong>novation <strong>and</strong> retool<strong>in</strong>g of old technologies.<br />

Rack <strong>and</strong> <strong>p<strong>in</strong>ion</strong> <strong>technology</strong>, which has<br />

been around <strong>in</strong> one form or another for<br />

more than a century <strong>in</strong> such well-known<br />

applications as cog railways, elevators<br />

<strong>and</strong> automobiles, is now f<strong>in</strong>d<strong>in</strong>g a niche<br />

<strong>in</strong> drill<strong>in</strong>g, expedited by the ever-<strong>in</strong>creas<strong>in</strong>g<br />

need for horizontal <strong>and</strong> directional<br />

drill<strong>in</strong>g.<br />

“Rack <strong>and</strong> <strong>p<strong>in</strong>ion</strong> <strong>technology</strong> is really<br />

go<strong>in</strong>g to revolutionize where oil <strong>and</strong> gas<br />

is go<strong>in</strong>g to go <strong>in</strong> the next few years,”<br />

said Rob Foster, market<strong>in</strong>g manager for<br />

American Augers, which has five prototype<br />

models, at a capacity of 330,000<br />

lbs of hook load, operat<strong>in</strong>g <strong>in</strong> Texas,<br />

Pennsylvania <strong>and</strong> Oklahoma.<br />

The West Salem, Ohio, company expects<br />

to <strong>in</strong>troduce its VR 500 model, offer<strong>in</strong>g<br />

500,000 lbs of hook load, this fall. In this<br />

model, the <strong>p<strong>in</strong>ion</strong> is housed <strong>in</strong> the tophead<br />

drive, which travels up <strong>and</strong> down<br />

the <strong>rack</strong> that is positioned on the derrick.<br />

While designs vary, <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> rigs<br />

can both pull <strong>and</strong> push, utiliz<strong>in</strong>g thrust,<br />

not gravity. Because no wire is used, a<br />

direct connection between the hoist<strong>in</strong>g<br />

system <strong>and</strong> the vertical movement of<br />

the drillstr<strong>in</strong>g is established, offer<strong>in</strong>g<br />

accurate position<strong>in</strong>g <strong>and</strong> control of the<br />

drillstr<strong>in</strong>g along the well path.<br />

The rigs can be easily mobilized, require<br />

fewer personnel to operate, are quieter<br />

<strong>and</strong> leave a smaller footpr<strong>in</strong>t. They are<br />

ideal for l<strong>and</strong> drill<strong>in</strong>g <strong>and</strong> some offshore<br />

applications, but not deepwater exploration.<br />

“The <strong>technology</strong> has always been out<br />

there,” Mr Foster said, not<strong>in</strong>g that<br />

American Augers developed its first HDD<br />

<strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> rig <strong>in</strong> 1988 with a hook<br />

load of 100,000 lbs. The company was<br />

the first to elim<strong>in</strong>ate cha<strong>in</strong> drive systems.<br />

“Where it’s start<strong>in</strong>g to take hold<br />

now is <strong>in</strong> the more shallow oil <strong>and</strong> gas<br />

with conventional drill rigs.<br />

“Rack <strong>and</strong> <strong>p<strong>in</strong>ion</strong> allows you to go more<br />

shallow, but it also allows you to get<br />

more pay zone because you have the<br />

ability to back out horizontally <strong>in</strong>stead of<br />

just hav<strong>in</strong>g a true vertical well. You can<br />

drill that well down vertically, make your<br />

bend <strong>and</strong> then go out horizontally, which<br />

exposes cas<strong>in</strong>g <strong>in</strong>to your total pay zone.<br />

of success on the job site.”<br />

Mr Foster touts safety as a huge benefit<br />

<strong>in</strong> <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> <strong>technology</strong>. “With<br />

a conventional rig, you’ve got four or<br />

five workers who are sl<strong>in</strong>g<strong>in</strong>g cha<strong>in</strong>s,<br />

st<strong>and</strong><strong>in</strong>g <strong>in</strong> the fall zone of the pipe <strong>and</strong><br />

work<strong>in</strong>g with the rotary table,” he said.<br />

“Here, you don’t have anyth<strong>in</strong>g. You’ve<br />

got two workers basically operat<strong>in</strong>g the


ig us<strong>in</strong>g an electric-over-hydraulic operat<strong>in</strong>g<br />

control panel. You’ve got one man<br />

runn<strong>in</strong>g the controls, mov<strong>in</strong>g the top<br />

drive up <strong>and</strong> down, the other operat<strong>in</strong>g<br />

the pipe-load<strong>in</strong>g system, gett<strong>in</strong>g the pipe<br />

<strong>in</strong> <strong>and</strong> out of the carriage.<br />

“We’re hop<strong>in</strong>g to really show that this is<br />

go<strong>in</strong>g to take a lot people out of harm’s<br />

way.”<br />

Cost <strong>and</strong> ma<strong>in</strong>tenance are other advantages,<br />

he cont<strong>in</strong>ued. American Augers’<br />

basic drill<strong>in</strong>g rig runs about $2.95 million,<br />

compared with $5 million for a conventional<br />

rig. And because the <strong>rack</strong> <strong>and</strong><br />

<strong>p<strong>in</strong>ion</strong> has fewer parts, it is easier <strong>and</strong><br />

less expensive to ma<strong>in</strong>ta<strong>in</strong>, he said.<br />

“Cha<strong>in</strong>s, cables <strong>and</strong> other parts can snap<br />

or break,” he said. “Here, you’ve got a<br />

whole mechanically controlled system,<br />

which means you’re go<strong>in</strong>g to get a longer<br />

system life out of it. You don’t have<br />

complicated parts that have to be consistently<br />

replaced.”<br />

Environmentally, the <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong><br />

allows an operator to drill fewer holes<br />

<strong>and</strong> get <strong>in</strong> <strong>and</strong> out faster. “Let’s say you<br />

have a large plot of l<strong>and</strong> with multiple<br />

adjacent wells,” he said. “On a traditional<br />

rig, you’re go<strong>in</strong>g to drill each well<br />

<strong>in</strong>dividually to get <strong>in</strong>to the pay zone.<br />

With a <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> rig, you’re only<br />

go<strong>in</strong>g to drill one hole to get <strong>in</strong>to all the<br />

formations, <strong>and</strong> you’re go<strong>in</strong>g to expose<br />

the entire pay zone because you were<br />

able to drill out <strong>and</strong> get cas<strong>in</strong>g through<br />

the whole area.”<br />

Given the apparent strengths <strong>and</strong><br />

advantages of <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> rigs, why<br />

has this decades-old <strong>technology</strong> taken<br />

so long to be embraced by the drill<strong>in</strong>g<br />

<strong>in</strong>dustry? Rolf Gullaksen, vice president<br />

of sales <strong>and</strong> market<strong>in</strong>g for TTS Sense<br />

(formerly Sense EDM) believes the<br />

issue is twofold.<br />

“Initially, the economy wouldn’t support<br />

it,” he said. “Drill<strong>in</strong>g contractors really<br />

struggled with mak<strong>in</strong>g their bus<strong>in</strong>ess<br />

profitable, <strong>and</strong> they weren’t will<strong>in</strong>g or<br />

able to <strong>in</strong>vest.<br />

“Also,” he cont<strong>in</strong>ued, “this <strong>in</strong>dustry is<br />

very conservative. New ideas take a long<br />

time to make their way to the marketplace.”<br />

The surge <strong>in</strong> horizontal <strong>and</strong> directional<br />

drill<strong>in</strong>g was the catalyst to br<strong>in</strong>g <strong>rack</strong><br />

<strong>and</strong> <strong>p<strong>in</strong>ion</strong> <strong>technology</strong> to the forefront,<br />

Mr Gullaksen suggested. “We need the<br />

tools to drill these wells, <strong>and</strong> <strong>rack</strong> <strong>and</strong><br />

<strong>p<strong>in</strong>ion</strong> is an excellent choice.”<br />

TTS Sense, based <strong>in</strong> Kristians<strong>and</strong>,<br />

Norway, has several multi-functional<br />

l<strong>and</strong> rigs on the market, with 125-250<br />

tons of hook load capacity for drill<strong>in</strong>g,<br />

underbalanced drill<strong>in</strong>g, slimhole drill<strong>in</strong>g<br />

workovers, well <strong>in</strong>tervention, snubb<strong>in</strong>g<br />

operations, re-entry <strong>and</strong> sidet<strong>rack</strong><strong>in</strong>g.<br />

Instead of the conventional open derrick<br />

or mast design, the rigs feature a<br />

closed mast design that houses the <strong>rack</strong><br />

<strong>and</strong> <strong>p<strong>in</strong>ion</strong> system. The <strong>p<strong>in</strong>ion</strong>, or wheel,<br />

located <strong>in</strong> the mast, turns the <strong>rack</strong> modules,<br />

which move the <strong>rack</strong> upward for<br />

hoist<strong>in</strong>g <strong>and</strong> downward for lower<strong>in</strong>g.<br />

“It is the strategy of TTS Sense to use<br />

<strong>technology</strong> developed for the advanced<br />

offshore drill<strong>in</strong>g packages we deliver, <strong>and</strong><br />

offer this <strong>technology</strong> <strong>in</strong>to the l<strong>and</strong> drill<strong>in</strong>g<br />

marketplace,” Mr Gullaksen said. “We<br />

are absolutely conv<strong>in</strong>ced that this is the<br />

way forward for the <strong>in</strong>dustry. Our worldwide<br />

patented <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> <strong>technology</strong><br />

is a perfect platform to do this.”<br />

He noted the company’s design offers<br />

several advantages:<br />

• The <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> mechanism elim<strong>in</strong>ates<br />

the need for a drawworks, drill<br />

l<strong>in</strong>e, block <strong>and</strong> hook.<br />

TTS Sense recently entered <strong>in</strong>to a contract with Weatherford Drill<strong>in</strong>g to deliver seven<br />

Ultras<strong>in</strong>gle 150-ton <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> trailer-mounted l<strong>and</strong> rigs. Above is a 150-ton <strong>rack</strong><br />

• The push/pull capability is ideal for<br />

managed pressure drill<strong>in</strong>g, top hole drill<strong>in</strong>g,<br />

cas<strong>in</strong>g drill<strong>in</strong>g, long horizontal wells<br />

<strong>and</strong> snubb<strong>in</strong>g operations.<br />

• The center of gravity stays low as the<br />

<strong>rack</strong>, not the mach<strong>in</strong>ery, moves.<br />

• There is no requirement for cutt<strong>in</strong>g<br />

<strong>and</strong> slipp<strong>in</strong>g the drill l<strong>in</strong>e.<br />

• The <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> system offers a<br />

longer lifespan than a conventional rig.<br />

“The rigs can quickly switch between<br />

workover, drill<strong>in</strong>g <strong>and</strong> snubb<strong>in</strong>g operations,”<br />

Mr Gullaksen said. They also can<br />

be delivered with a “drop-<strong>in</strong>” <strong>in</strong>jector<br />

head, add<strong>in</strong>g coiled tub<strong>in</strong>g. Several versions<br />

of the rig can be delivered with<br />

automated pipe h<strong>and</strong>l<strong>in</strong>g <strong>and</strong> a fully <strong>in</strong>tegrated<br />

control system.<br />

“The rigs are very versatile <strong>and</strong> adapt<br />

easily to different operations,” he cont<strong>in</strong>ued.<br />

“They are automated, safe <strong>and</strong><br />

quiet, very quick to move <strong>and</strong> rig up, <strong>and</strong><br />

the excellent control of the drillstr<strong>in</strong>g<br />

enables new <strong>and</strong> excit<strong>in</strong>g opportunities<br />

with regards to downhole operations. We<br />

believe this type of multifunctionality will<br />

be very attractive to rig owners go<strong>in</strong>g<br />

forward.”<br />

The company’s foray <strong>in</strong>to the <strong>technology</strong><br />

dates back to the late 1990s, when its<br />

predecessor, Eng<strong>in</strong>eer<strong>in</strong>g <strong>and</strong> Drill<strong>in</strong>g<br />

Mach<strong>in</strong>ery (EDM), developed a <strong>rack</strong> <strong>and</strong><br />

<strong>p<strong>in</strong>ion</strong>-operated workover mach<strong>in</strong>e that<br />

facilitated faster <strong>and</strong> simpler rig-up <strong>and</strong><br />

rig-down, reduced weight <strong>and</strong> improved<br />

safety, as fewer people were needed to<br />

operate the mach<strong>in</strong>e.<br />

In 2001, EDM sold a <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> rig<br />

to Breitburn Energy, which needed a<br />

quiet, compact, multifunctional rig for its<br />

operation <strong>in</strong> downtown Los Angeles. The<br />

rig, which is still operat<strong>in</strong>g, is housed <strong>in</strong><br />

a church-like build<strong>in</strong>g that is mobile <strong>and</strong><br />

services about 40 wells. The rig is TTS<br />

Sense’s only <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> model operat<strong>in</strong>g<br />

<strong>in</strong> the United States.<br />

In 2005, the company designed a <strong>rack</strong><br />

<strong>and</strong> <strong>p<strong>in</strong>ion</strong> rig for the European market<br />

that was also equipped with a robotic<br />

pipe h<strong>and</strong>l<strong>in</strong>g system <strong>and</strong> an AC-driven<br />

top drive system, permanently mounted<br />

to the mast by a retractable dolly.<br />

TTS Sense has sold 40 <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong><br />

rigs <strong>and</strong> has 17 operat<strong>in</strong>g worldwide <strong>in</strong><br />

Canada, Hungary, Australia, Jordan,<br />

Tunisia, Thail<strong>and</strong>, India, Mexico <strong>and</strong> offshore<br />

<strong>in</strong> Liverpool Bay, UK.<br />

In July, the company’s Canadian division<br />

entered <strong>in</strong>to a contract with

trailer-mounted l<strong>and</strong> rigs, start<strong>in</strong>g operation<br />

<strong>in</strong> 2009.<br />

Horizontal Well Drillers (HWD), a<br />

subsidiary of Akerman Construction <strong>in</strong><br />

Purcell, Okla., has seven rigs operat<strong>in</strong>g<br />

<strong>in</strong> the United States, <strong>in</strong>clud<strong>in</strong>g Texas,<br />

Pennsylvania, Ohio <strong>and</strong> Indiana. The rigs<br />

are work<strong>in</strong>g at 330,000 lbs of hook load<br />

but are designed to go as high as 440,000<br />

lbs, which the company expects to do<br />

this fall.<br />

“This rig is automated, so you don’t<br />

need workers <strong>and</strong> derrick h<strong>and</strong>s,” said<br />

founder <strong>and</strong> president Steve Akerman.<br />

“There is no one on the drill floor when<br />

the rig is mak<strong>in</strong>g a connection. The rig<br />

does it by itself.” The <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong><br />

mechanism is housed <strong>in</strong> a closed mast<br />

<strong>and</strong> is top-head driven.<br />

Mr Akerman’s <strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> design<br />

was <strong>in</strong>itially developed for the horizontal<br />

river cross<strong>in</strong>g bus<strong>in</strong>ess operated through<br />

his construction company. Two years<br />

ago, he modified it for the oilfield.<br />

“We’re putt<strong>in</strong>g one rig per month out<br />

<strong>in</strong> the field,” he said. In addition to the<br />

United States, the company has had<br />

<strong>in</strong>quiries from Mexico, Brazil, Russia,<br />

Kuwait <strong>and</strong> other Middle East countries,<br />

<strong>and</strong> Canada. “These rigs are ideal for<br />

the oil s<strong>and</strong>s <strong>in</strong> Canada.”<br />

One operator wants to put the <strong>rack</strong> <strong>and</strong><br />

<strong>p<strong>in</strong>ion</strong> rigs on barges <strong>in</strong> the Louisiana<br />

swamps. “They’re very simple to put on<br />

anyth<strong>in</strong>g,” he said. “As a rig size, they<br />

are very, very light <strong>and</strong> compact, with a<br />

huge amount of power.” The rig also is<br />

designed to fit <strong>in</strong>to small locations, mak<strong>in</strong>g<br />

it ideal for areas where there is a<br />

large urban <strong>in</strong>frastructure.<br />

Central Bas<strong>in</strong> Oil Investments,<br />

South Lake Texas, is operat<strong>in</strong>g a HWD<br />

<strong>rack</strong> <strong>and</strong> <strong>p<strong>in</strong>ion</strong> rig <strong>in</strong> central Texas,<br />

<strong>in</strong>clud<strong>in</strong>g the Barnett Shale near Fort<br />

Worth. “The rig is very compatible <strong>and</strong><br />

conducive to drill<strong>in</strong>g <strong>in</strong> metro areas<br />

because it leaves such a small footpr<strong>in</strong>t<br />

<strong>and</strong> because of the low noise factor,”<br />

said Hoby Urich, director of drill<strong>in</strong>g<br />

operations. “It is extremely communityfriendly.”<br />

Mr Akerman said a key advantage of<br />

his rig is the elim<strong>in</strong>ation of the block<br />

<strong>and</strong> tackle mechanism. “A conventional<br />

rig can’t apply any downward pressure.<br />

With a conventional rig, you’ve got to<br />

have some vertical hole before you have<br />

any weight to be able to make your<br />

curve,” he expla<strong>in</strong>ed. “But our rig will<br />

not only pull, it will push. The top drive<br />

actually does the push<strong>in</strong>g itself <strong>and</strong> will<br />

therefore apply the downward force on<br />

the drill pipe as needed.”<br />

He also said that his rig reduces the<br />

drill<strong>in</strong>g area to about a quarter of the<br />

what’s needed with a conventional rig,<br />

about 22,500 sq ft (150 ft x 150 ft). And<br />

<strong>in</strong> terms of mobility, the costs are m<strong>in</strong>imal<br />

because it only <strong>takes</strong> eight trucks to<br />

move this rig.<br />

Fuel sav<strong>in</strong>gs is another advantage. “Our<br />

rig uses 40-50% of what a conventional<br />

rig uses,” he said. “That wasn’t significant<br />

<strong>in</strong> the past, but with gas prices<br />

as high as $4 per gallon, you’re sav<strong>in</strong>g<br />

$2,000 to $4,000 a day.”<br />

Mr Akerman also noted that while he<br />

developed his rig for horizontal <strong>and</strong><br />

directional drill<strong>in</strong>g, he has utilized it for<br />

vertical wells, go<strong>in</strong>g as deep as 13,000 ft.<br />

“There is a misconception that our rigs<br />

are designed only for shallow oil <strong>and</strong> gas<br />

wells. But, accord<strong>in</strong>g to my own research,<br />

these rigs could drill 92% of all the wells<br />

drilled <strong>in</strong> the United States last year.”<br />

German company Max Streicher also<br />

discovered the benefits of <strong>rack</strong> <strong>and</strong><br />

<strong>p<strong>in</strong>ion</strong> <strong>technology</strong> for vertical rigs after<br />

for the horizontal drill<strong>in</strong>g market. The<br />

company’s current focus is on the<br />

European vertical market.<br />

“The need for the <strong>technology</strong> came from<br />

the horizontal market, but <strong>in</strong> 2004, we<br />

proved that the concept also works for<br />

vertical drill<strong>in</strong>g,” said Rupert Koeckeis,<br />

a director for the company, headquartered<br />

<strong>in</strong> Deggendorf, Germany.<br />

In early 2005, Streicher completed its<br />

first-generation vertical directional<br />

drill<strong>in</strong>g rig through its subsidiary Drill<br />

Tec. “We proved there is good <strong>technology</strong><br />

for vertical drill<strong>in</strong>g,” he said.<br />

The rig can drill to a depth of 5,000 m<br />

(16,000 ft).<br />

“A key advantage,” Mr Koeckeis cont<strong>in</strong>ued,<br />

“is that our rig is extremely modular.<br />

You can transport this rig anywhere<br />

with<strong>in</strong> Europe on any road, us<strong>in</strong>g trucks.<br />

The concept works.”<br />

A key feature is the rig’s ability to push<br />

<strong>and</strong> pull, elim<strong>in</strong>at<strong>in</strong>g the need for drill<br />

wire <strong>and</strong> other components. “With a<br />

wire, you can only pull,” he said.<br />

Streicher has three rigs operat<strong>in</strong>g <strong>in</strong><br />

Europe, one <strong>in</strong> The Netherl<strong>and</strong>s <strong>and</strong> two<br />

<strong>in</strong> Germany, <strong>in</strong>clud<strong>in</strong>g on a geothermal<br />

well near Munich. The Netherl<strong>and</strong>s operation<br />

is a gas project for NAM, a subsidiary<br />

of Shell <strong>and</strong> ExxonMobil.<br />

The rig operates with two <strong>rack</strong>s on each<br />

side of a closed mast, he expla<strong>in</strong>ed. Inside<br />

the top drive are six hydraulic motors,<br />

three on each side, which drive the <strong>p<strong>in</strong>ion</strong>,<br />

which <strong>in</strong> turn delivers power to the<br />

stationary <strong>rack</strong>s. “The motors, which<br />

are driv<strong>in</strong>g the top drive up <strong>and</strong> down,<br />

are <strong>in</strong>tegrated <strong>in</strong>to the top drive itself,”<br />

he said. “When the <strong>p<strong>in</strong>ion</strong> moves, the<br />

top drive moves up <strong>and</strong> down. Hydraulic<br />

energy is provided by the drag cha<strong>in</strong>.”<br />

Streicher plans to <strong>in</strong>troduce two models<br />

of its second-generation vertical <strong>rack</strong><br />

<strong>and</strong> <strong>p<strong>in</strong>ion</strong> rig <strong>in</strong> early 2009. One will be<br />

a l<strong>and</strong> rig, the other an offshore unit.<br />

“This design is an even tighter concept,<br />

more modular <strong>and</strong> leaves a smaller footpr<strong>in</strong>t,”<br />

Mr Koeckeis said. “It is highly<br />

automated <strong>and</strong> highly mobile.”<br />

“Our <strong>in</strong>tention is to build highly automated<br />

rigs with a higher safety st<strong>and</strong>ards<br />

that can operate with low labor costs,”<br />

Mr Koeckeis said. The safety aspect of<br />

the rig, along with its modular design<br />

<strong>and</strong> mobility, has “opened up another<br />

market for drill<strong>in</strong>g. We are able to relocate<br />

these rigs with<strong>in</strong> five days. I don’t<br />

know a rig that can move so quickly.”<br />
