Low-Cost and Energy Efficient Methods for <strong>the</strong> Manufacture <strong>of</strong> Semi-Solid <strong>Metal</strong> (SSM) Feedstock, Worcester<br />
Polytechnic Institute - Previous research at WPI in semi-solid metal (SSM) processing has produced results <strong>of</strong> fundamental<br />
and applied nature, including material characterization, yield stress effects, alloy development, and o<strong>the</strong>r SSM results. WPI is<br />
investigating alternatives to produce SSM slurries at lower processing costs and with less energy. This project will provide a<br />
low cost and an effective means <strong>of</strong> attaining a non-dendritic, globular SSM structure, which is thixotropic, and can thus be<br />
processed in <strong>the</strong> semi-solid state. The production <strong>of</strong> cheaper SSM feedstock could lead to a dramatic increase in <strong>the</strong> tonnage<br />
<strong>of</strong> castings produced by SSM, and will provide end users with lighter, cheaper, and better materials. In addition, less energy<br />
will be utilized because special billets will not be required and <strong>the</strong> <strong>of</strong>f-all or returns will be usable as opposed to separated for<br />
reprocessing into special billets. Experiments conducted during this project have demonstrated that <strong>the</strong> SSM slurry making<br />
process developed at WPI is a robust, simple alternative for <strong>the</strong> production <strong>of</strong> high-quality SSM slurries. The process has<br />
been termed “Continuous Rheoconversion Process (CRP).” The CRP process is unique in <strong>the</strong> sense that it allows ei<strong>the</strong>r <strong>the</strong><br />
continuous or batch production <strong>of</strong> semi-solid metal slurries containing highly spheroidized primary phase particles that are<br />
essentially free <strong>of</strong> entrapped liquid. The CRP is adequate for semi-solid forming operations that use <strong>the</strong> rheocast approach<br />
and require readily available slurries. Ano<strong>the</strong>r unique characteristic <strong>of</strong> <strong>the</strong> CRP is that <strong>the</strong> levels <strong>of</strong> superheating can be varied<br />
from values very near <strong>the</strong> liquidus temperature to values near 1000C, (i.e., it has a large processing window).<br />
