Meet Lionel Miller creator of Steakhouse Supply Group.<br />

Some 10,240 km away from Australia in<br />

Johannesburg South Africa, Lionel Miller<br />

had a dream. To run his own restaurant.<br />

Some twenty years later that dream became<br />

more than a reality with 8 restaurants<br />

to date across Australia called<br />

Squires Loft. The distinctively styled restaurants<br />

are a meat eaters delight, based<br />

on the South African style braai – which is<br />

Afrikaans for “barbecue” or “roast”.<br />

Lionel has always produced a unique<br />

range of sauces to compliment his dishes,<br />

black pepper, garlic, blue cheese to name<br />

just a few. These sauces were supplied<br />

under contract from outside and consequently<br />

lacked the quality control necessary<br />

to meet Lionel’s high standards.<br />

With 8 restaurants to supply a decision<br />

was made to build an operation capable<br />

of not only suppling the groups needs<br />

but with the possibility of producing the<br />

sauces for other retail outlets.<br />

Originally Lionel was looking to purchase<br />

machinery from overseas but the GFC<br />

made the costs prohibitive.<br />

Lionel looked to local markets for supply<br />

and began enquiries with a NSW company.<br />

Soon he realised the need for more than a<br />

supplier of machines. His new endeavour<br />

would rely upon an organisation with the<br />

expertise and skills to design and build a<br />

system for his specific needs capable of<br />

cooking and packing his sauces.<br />

Lionel chose <strong>PPN</strong> because of their experience<br />

in all aspects of his requirements.<br />

Design, engineering, project management<br />

and the readily available supply of new and<br />

used equipment all within the <strong>PPN</strong> warehouses<br />

where he could view and trial machines<br />

on site.<br />

This was an ideal solution. He was also<br />

delighted with the savings made with the<br />

purchase of his new iopak machines and<br />

the secondhand equipment available at<br />

<strong>PPN</strong>.<br />

Giles Dommisse and the team went into<br />

action and designed a sure fire system to<br />

meet Lionel’s needs.<br />

The ideal setup for dressings, marinades and<br />

sauces as used by the Steakhouse Supply Group<br />

This system is designed to manufacture steak and dressing<br />

sauces from scratch. After sauces are made they’re packed using<br />

a liquid pouch packer that makes a pouch from a roll of film.<br />

Then it deposits 1 Ltr of sauce into the pouch. Pouches are<br />

printed with product name, use by dates, batch code number,<br />

ingredients listings, etc.<br />

The complete system is comprised of:<br />

1. 1 x 1,000 Ltr iopak Liquimulse High Speed Liquid Mixing<br />

System (with 15kW variable speed drive) with s/s loading stand<br />

- this system mixes up sauces that do not require cooking.<br />

Mixing is done at high speed.<br />

2. 1 x 1000 Ltr iopak Holding Tank with stirrer (variable<br />

speed), on wheels - this holds the sauce ready for packing into<br />

pouches.<br />

3. 2” Rotary Lobe Pump with Receival Hopper on Trolley.<br />

Hopper Capacity: 50L Motor on 2” Pump: 5.5kW. Height from<br />

Ground to Top of Hopper: 750mm. Pumps the sauce to the<br />

holding tank.<br />

4. 1 x 2 inch, 5 kW iopak Sanitary Lobe Pump, variable speed,<br />

with catchment hopper (low level) and mounted on a s/s frame<br />

with wheels - the cookers tilt the sauce into the pump hopper<br />

which in turn pumps the sauces into a holding tank.<br />

5. SMARTDATE 5 Thermal transfer printer prints the 1 litre<br />

sauce pouch and the incline pack off conveyor carries it away.<br />

6. 1 x Combination iopak 2” Lobe Pump and 7.5kW Inline Shear<br />

mixer - this system is designed to mix and blend immiscible<br />

liquids such as oil and water and reduce the particle size of the<br />

sauce.<br />

7. iopak Carton Taper - tapes the top and bottom of the carton<br />

automatically.<br />

8. iopak Pack Off Conveyor. Features stainless steel construction,<br />

a food grade plastic cleat belt, and is mounted on lockable<br />

castors and wheels to provide portability. Conveys finished<br />

pouches.<br />

9. 1 x iopak Extendable Gravity Roller Conveyor - this transports<br />

the cartons from the carton taper to the pallet stacking station.<br />

The conveyor is extendable from 1m to 4m and also goes<br />

around corners.<br />

10. 1 x iopak Pack Off Turntable - this pack off turntable acts<br />

as a ‘lazy susan’ or buffer to collect the liquid pouches prior to<br />

packing into cartons.<br />

Significant time and effort has been spent by the various<br />

workplace safety authorities in education and advertising<br />

programs. Featuring graphic examples of fatalities and<br />

other striking injuries, the campaigns are designed to<br />

promote a serious message, to widen responsibility to all<br />

workers and to educate.<br />

It is a given that accidents in the workplace do occur, and it<br />

is the responsibility of the employer to take practical steps<br />

to minimise the likelihood of such deaths and injuries. This<br />

responsibility extends not just to employees, but also to all<br />

those that come onto your site, including contractors and<br />

customers.<br />

The manufacturing sector is particularly exposed to<br />

workplace safety claims and investigations. It is a sector<br />

where heavy or powerful machinery and hazardous<br />

chemicals are common, and vehicles such as semitrailers<br />

and forklifts are regularly moving about on site. The<br />

potential for an accident to occur is very real.<br />

Manufactures should take heart that the workplace safety<br />

authorities expect accidents to happen. However, what<br />

manufactures need to understand is that these authorities<br />

will not be sympathetic should an accident occur which<br />

was reasonably preventable. Education campaigns have<br />

occurred, and it is clearly too late to plead ignorance.<br />

Personal and company fines are increasing, as we see from<br />

the legal cases that are often brought by the regulators.<br />

Fines serve as a punishment, but are also intended to<br />

act as a deterrent and warning to others. As preventable<br />

accidents continue to happen, the fines will increase to<br />

provide greater deterrent value.<br />

Every business is unique, and each will have particular<br />

requirements and present particular risks. The suggestions<br />

that follow are only general, but serve as a helpful overview<br />

of what manufactures can do to help manage their risks.<br />

1.Review Your Records. A simple first step for an employer<br />

is to review the records on employee injuries. Do injuries<br />

repeatedly occur in particular areas or employee groups?<br />

Find out why. Are there repeated issues with a particular<br />

piece of machinery, or even a particular worker? Investigate<br />

this and understand what the causes may be. If you are<br />

having trouble finding relevant information on employee<br />

injuries, consider updating your injury management<br />

procedures. Ensure accurate records are being kept and<br />

maintained in line with your legal obligations.<br />

2.Understand Your Workplace. This is as simple as it<br />

sounds. Go for a walk around the entire site, and take your<br />

health and safety representative with you. Take notes of<br />

what you observe. Are steps and ramps easily identified?<br />

Are pedestrian and vehicular areas clearly separated? Are<br />

chemicals being correctly handled?<br />

Talk with employees on your walk. They may identify<br />

problems you had not considered, or suggest additional<br />

safety clothing, or a guard on a machine. Your employees<br />

are your direct link to the practical examples of what can be<br />

done in your workplace to reduce liability. There are legal<br />

obligations on employers to discuss workplace health and<br />

safety with their employees.<br />

3.Prioritise. Review your notes following your tour of the<br />

site and discussions with employees. List the risk areas<br />

in order of priority. Take the most serious risk area that<br />

has been identified and start putting in place actions to<br />

minimise that risk. For example, replace a faulty machine or<br />

tool, re-paint work lines on the factory floor, replace filters<br />

or high visibility clothing or conduct a refresher course on<br />

safety for employees.<br />

4.Implement a Policy. An employer must not only have<br />

a written occupational health and safety policy, but must<br />

implement and uphold it.<br />

Holding regular sessions to advise employees of potential<br />

risks and how to respond to incidents demonstrates that<br />

your business takes safety seriously.<br />

5.Education. Often we see cases where an injury has<br />

occurred as a result of someone not appreciating the risks<br />

of what they were doing or not being familiar with the safety<br />

requirements. Quite often it is a new employee who is<br />

injured.<br />

Education is essential, generally on the OH&S requirements<br />

at your site, and also specifically in relation to a machine or<br />

production line. It is not just new employees who should<br />

be trained, but employees who are changing their roles.<br />

Be especially careful where an employee fills in for a sick<br />

workmate.<br />

Review your training materials, as well as your procedures<br />

about when, who and how training is provided. Periodic<br />

refresher training is also essential - even for the most skilled<br />

employees.<br />

6.Obtain External Professional Assistance.<br />

The workplace safety authorities around Australia offer<br />

services to conduct workplace inspections, as do some<br />

law firms and OH&S consultants. Receiving advice on how<br />

to promote workplace safety is an important component of<br />

the overall strategy to manage workplace safety effectively.<br />

It is impossible for every accident to be prevented,<br />

but manufactures must take all reasonable steps to<br />

prevent accidents in what can be a hazardous industry.<br />

Manufactures should also document the steps that are<br />

taken. This should minimise both the risk of injuries and<br />

the impact of any workplace investigation or prosecution.<br />

In this edition we will be discussing<br />

emulsified sauces, specifically mayonnaise<br />

and the materials and methods<br />

to manufacture it commercially.<br />

PART ONE<br />

What is an emulsion?<br />

Mayonnaise is an oil-in-water emulsion<br />

which traditionally contains up to<br />

80% oil. However in our health conscious<br />

society lower fat options are in<br />

increasing demand and whilst fat free<br />

versions of mayonnaise are available<br />

they are not actually emulsified sauces<br />

as they lack the oil phase.<br />

Emulsions are made up of a dispersed<br />

and a continuous phase; the boundary<br />

between these phases is called the<br />

interface. Emulsions tend to have<br />

a cloudy appearance, because the<br />

many phase interfaces scatter light<br />

that passes through the emulsion.<br />

Emulsions are unstable and thus do<br />

not form spontaneously, they require<br />

significant amounts of energy to form<br />

them and generally an emulsifying<br />

agent (such as egg yolk) to assist in<br />

the stable formation of the emulsion<br />

these surface active substances<br />

(surfactants) can increase the kinetic<br />

stability of emulsions greatly, so that<br />

once formed, the emulsion does not<br />

change significantly over years of<br />

storage<br />

The Packmatic 50 ASW Automatic Sleeve<br />

Wrapper automatically collates products in the<br />

desired matrix and wraps them in film (usually<br />

LDPE film). It uses two rolls of single-wound<br />

film rolls that are sealed together by the previous<br />

sealing cycle and that form a single film<br />

curtain. The collated products are pushed<br />

through the film curtain and clamped at the<br />

other end of the sealing bar before making one<br />

more seal around the bundled products with<br />

a constantly-heated sealing bar that is 50 cm<br />

wide. A distribution pack of multiple products<br />

wrapped together in film with a bull’s eye at two<br />

ends is formed after this bundle goes through<br />

the shrink tunnel. Containers can be cylindrical,<br />

oval, square or other shapes.<br />

This system consists of an automatic right<br />

hand feeding sleeve/wrapper collater direct<br />

feeding a heat shrink tunnel. The collating section<br />

automatically forms bundles of bottles, jars<br />

etc from a single or multilane input, and loosely<br />

forms a packaging sleeve over the bundle. The<br />

package is then automatically passed into the<br />

shrink tunnel which forms the final package.<br />

are used in low fat products to replace<br />

the viscosity and bulking effect of<br />

the oil, they enhance mouth feel, and<br />

to ensure that a stable emulsion is<br />

formed.<br />

Large scale production is normally<br />

carried out using plant specifically<br />

designed for mayonnaise manufacture.<br />

The plant generally consist of a large<br />

holding tank with contra rotating agitation,<br />

a high shear multistage mixing<br />

pump, a positive displacement pump<br />

and an oil feed line.<br />

a look at what other products can be<br />

The cap arm passes under the chute and<br />

sweeps a cap onto the cap button. The<br />

arm then swings in under the capping<br />

chuck, and the chuck descends to pick<br />

up the cap.<br />

The bottles arrive at the machine by the<br />

conveyor where they are stopped by the<br />

starwheel. As the container to be capped<br />

is indexed by the starwheel and moved<br />

under the chuck, the cap arm moves<br />

away and the chuck descends to apply<br />

the cap.<br />

If the container is round, a clamp arm<br />

(in some cases pneumatic) swings in<br />

to grip the container whilst the capping<br />

operation is taking place.<br />

As the chuck rises again, the clamp is<br />

released and the starwheel returns the<br />

container to the conveyor, where it is free<br />
