The UK’s national manufacturing show,
MACH 2020, might still be several months
away, but anticipation is building fast and
the event is already set to be one of the
industry’s highlights of the year.
MACH is the longest-running
manufacturing and engineering exhibition in
the UK, showcasing the largest variety of
manufacturing technology solutions in the
country, all under one roof. Taking place at
the NEC in Birmingham between 20th – 24th
April, MACH 2020 is set to be one of the best
exhibitions in the event’s long history.
MACH 2020 is unique because of the
amount of live working machinery on
display. This means visitors will be able to
experience first-hand the power and
capabilities of the latest technology.
Jam-packed with major suppliers, and
with 95% of exhibition space now sold,
MACH 2020 is set to be an unmissable event
for the UK manufacturing and engineering
community.
In 2018, the exhibition attracted more than
25,000 visitors during the five days of the
show and has so far been credited with
generating over £200 million worth of

GPS INVENTORS AT BUCKINGHAM PALACE
Four US engineers were awarded the 2019
Queen Elizabeth Prize for Engineering
(QEPrize) during a ceremony at Buckingham
Palace for their work creating the first truly
global, satellite-based positioning system,
GPS. The QEPrize is the world’s most
prestigious engineering accolade, a £1
million prize that celebrates the global
benefit of engineering innovation on
humanity.
His Royal Highness The Prince of Wales
presented the trophy to Dr Bradford
Parkinson, Hugo Fruehauf, Richard
Schwartz, and Anna Marie Spilker, who
accepted the award on behalf of her late
husband, Professor James Spilker, Jr.
Dr Bradford Parkinson – often regarded
as the ‘father of GPS’ – led the development,
design, and testing of the system. Hugo
Fruehauf developed a highly accurate,
miniaturised atomic clock, a foundational
component of the system. Richard Schwartz
engineered a satellite hardened to resist
intense radiation in space, with a lifespan
three times greater than expected. Professor
James Spilker, Jr, was the main designer of the
GPS civil signal and, with his team at
Stanford Telecommunications, built the
receiver that processed the first GPS satellite
signals.
Lord Browne, Chairman of the Queen
Elizabeth Prize for Engineering Foundation,
highlighted the critical role of collaboration in
engineering, and in groundbreaking
innovations such as GPS: “Our laureates’
success was the result of inter-disciplinary
collaboration, a drive for excellence, and an
ability to turn the fruits of scientific discovery
into practical solutions. That is what
engineers do.”, he said.
Today, an estimated four billion people
around the world use GPS. At just $2 per
receiver, GPS provides an accessible service
and a powerful tool that people can integrate
with their applications. Simple smartphone
apps can track disease outbreaks, self-driving
tractors can optimise crop harvests, and
sports teams can improve team performance.
New applications for GPS continue to
revolutionise entire industries, and its annual
economic value has been estimated to be $80
billion for the USA alone.
GPS combines a constellation of at least 24
orbiting satellites with ground stations and
receiving devices. Each satellite broadcasts a
radio signal containing its location and the
time from an extremely accurate onboard
atomic clock. GPS receivers need signals from
at least four satellites to determine their
position; they measure the time delay in each
signal to calculate the distance to each
satellite, then use that information to pinpoint
the receiver’s location on earth.
This year’s QEPrize trophy was designed
by 17-year-old Jack Jiang from Hong Kong.

Create the Trophy competition, an
international competition that invites those
aged between 14-24 around the world to
submit innovative trophy designs for the
world’s leading engineers. The 2019
competition saw a record number of entries,
with submissions stemming from over 50
countries worldwide.
Lord Browne of Madingley, Chairman of
the Queen Elizabeth Prize for Engineering
Foundation, said: “This year’s laureates have
demonstrated that engineering makes things
happen. With the first global, satellite-based
positioning system, they created an
engineered system which provides free,
immediate and accurate information about
position and time, anywhere around the
globe.
“The world now depends on GPS
completely and without exception.
“The high-frequency trading systems,
telecommunications and electricity grids of
today are all built around GPS. And we will
rely on it for the drone delivery systems, selfdriving
cars and climate monitoring solutions
of tomorrow.
“In honouring the 2019 prize winners, we
hope to inspire the next generation of
engineers to continue to push back the
frontiers of the possible.”
Bradford Parkinson said: “Today marks a
landmark moment in all of our lives – there is
no prize for engineering greater than this, it is
an honour. This recognition reflects the
responsibility incumbent upon those
developing technology today to strive to do
so for the good of humanity. Day-after-day,
we are astounded at the new ways in which
people across the world use GPS. It is a
‘System for Humanity’ in each and every
sense.”
Hugo Fruehauf said: “The accuracy of
modern GPS satellites astounds me. The
atomic clocks we built for the satellites were
accurate to within billionths of a second, but
today’s generation are working a factor of 100
times better than that. They’re a lot like wine,
in a sense – they only get better with time.
And they have to be accurate; the timing for
GPS is used for core systems around the
world – vital infrastructure like banking
systems, telecommunications networks, and
power grids. Today the world relies on those
clocks.”
Richard Schwartz said: “One of the best
things about GPS is its accessibility. We
designed the system to produce a signal that
anyone can use, regardless of where they are
on the planet. Today, engineers around the
world can still access that signal, for free, and
use it to build creative solutions to benefit
people around them. It took a great deal of
collaboration to make the system work, and
it’s great to see the next generation
collaborating on innovative products now
because of that.”
Anna Marie Spilker, on behalf her late
husband, Professor James Spilker, Jr, said:
“Jim's mission statement has always been to
create, teach, and mentor for world-changing
benefits to humanity through his engineering
talents. When working on GPS, Jim knew that
it could be of profound benefit globally, and
he was right; because of their work, Jim and
his colleagues have helped billions of people
around the world. He was immensely proud
of that. He said many times that "Engineering
technology is the necessary catalyst for
progress to world changing benefits to
humanity; it's magic.””.

HOW TO SOURCE DEIONISED WATER
While it is vital to a huge number of
industrial processes, the sourcing of
deionised water can require significant
capital expenditure. Here, the Sales Director
of SUEZ Water Purification Systems Ltd,
Steve Mines, outlines the options available to
manufacturers.
Water plays a key role in a broad range of
industrial processes, such as surface
preparation, coating and laser cutting but
water sourced from the mains normally
contain contaminants. These include ions
that have come from the ground, such as
sodium and calcium and from water pipes,
such as iron and copper. These can cause a
host of issues with production machinery,
including corrosion, the build-up of minerals
and contamination. Water used in many of
these processes, therefore, must first be
treated or purified to remove these ions. This
process is called deionisation.
There are numerous routes a
manufacturer can take to source deionised
water. For those that only require small
amounts for their operations, it can be
bought off-the-shelf, but for manufacturers
that need a ready and consistent supply, a
cheaper and more efficient approach in the
long run would be to produce it in-house.
This can be achieved using deionisation
cylinders and electro-deionisation (EDI)
systems, but both approaches have their
drawbacks. For deionisation cylinders, the
ion-exchange resins that are central to their
operation must be replaced or regenerated
regularly, a process that requires expensive
specialist equipment. A single EDI unit,
meanwhile, may operate for a few years
before a replacement is required, but the
costs associated with the purchase,
installation and running of these systems can
be significant.
As such, the most cost-effective means of
getting access to deionised water for many
manufacturers will be a subscription-based
service. Leading water purification
companies have invested in central cylinder
processing facilities, taking on all the capital
costs associated with the supply and
regeneration of ion-exchange resins, so that
customers can obtain pure water easily with
minimal outlay.
The way these services work is
straightforward. Taking SUEZ’s Cylinder
Exchange Service as an example, a customer
can purchase the cylinder it needs to fulfil its
needs for deionised water. When the resin in
this cylinder is exhausted, the customer
sends a purchase order or pre-paid voucher
to SUEZ. The company then organises the
collection of the exhausted cylinder,
regenerates the resin it contains at its facility
in Peterborough, UK, and then returns it—all
within seven working days.
As the customer can own the cylinder, it is
a highly traceable and transparent system.
Regenerating the resin is more
environmentally friendly than replacing the
resin wholesale. And by operating cylinders
in tandem, so that one is in use while the
other is being regenerated, any production
downtime can be kept to a minimum.
Given the importance of deionised water
to all manner of industrial processes, it is
vital that manufacturers choose the right
technologies for its production and trust their
supplier. As we have seen, a subscriptionbased
system may prove to be the most costeffective
option to secure this vital resource.

CHAMPION AT FLAGSHIP AWARDS CEREMONY

Beth Addis, a production apprentice at
global machine tool manufacturer Yamazaki
Mazak, has won the Advanced Level
Apprentice of the Year award at this year’s
Worcestershire Apprentice of the Year
Awards.
Held at the West Midlands Safari Park
on 14th November, Beth was one of three
regional apprentices shortlisted for the
awards. Beth joined Mazak in September
2016, and has just completed her three-year
Advanced Level Apprenticeship in CNC
machining. Beth stood out for a number of
reasons, including her role as team leader,
excellent academic performance, time spent
mentoring younger apprentices, as well
implementing a number of improvement
projects throughout the company,
including one which saved the company
over 45 hours of CNC grinding time per
month.
In a month of unprecedented success for
Beth, she has also been shortlisted for the
GTA England Apprentice of the Year
Awards, which will take place in February
2020; collected the Final Year Apprentice
Award at Mazak’s internal Apprentice
Awards, and won 2019 Best Senior Craft
Apprentice at Worcestershire Group
Training Association’s (WGTA) Annual
Awards.
Second year mechanical apprentice, Dan
Coupland, was another Mazak winner at this
year’s WGTA Annual Awards, picking up
the Engineering Endeavour Award.

our stand-out apprentices, and has very
quickly become a key member of the team,
who is well-respected by her colleagues for
her knowledge, skill and determination to

Beth is one of 15 apprentices from the
Worcestershire area to have completed their
apprenticeships with Mazak in 2019. This
year’s graduating cohort also includes
Jemma Dighton, who is the first Industrial
Cadet to complete her training at Mazak.
Jemma undertook a week’s placement as part
of the Industrial Cadet programme with
Mazak in July 2015, and successfully applied
for an apprenticeship the following year.
Having completed her apprenticeship,
Jemma was recognised with an Industrial
Cadets Gold Award.
18 new recruits joined the Mazak
Apprenticeship Scheme in September 2019.
This takes the current total of apprentices
training with Mazak, across a number of
different disciplines, including CNC
machining, electrical, mechanical, sheet
metal and fabrication, to 47.

50TH ANNIVERSARY FINDS GRITTER MANUFACTURER

If you find yourself driving behind a gritter or
salt spreader in the UK this winter, there is an
80 percent chance it was bought or hired from
Econ Engineering by the local council or
highways contractor. The company is the
largest British manufacturer of such vehicles,
producing 360 units per year at its factory in
Ripon, North Yorkshire, from where it also
operates a growing hire fleet.

More than 70 percent of the output from the
laser machine is folded on three Bystronic press
brakes. Two of them, rated at 320 tonnes / 4.1
metres and 150 tonnes / 3.1 metres, are used
either independently or in tandem for bending
very large components. In use also is an Xpert
40 tonne / 1 metre press brake for bending
smaller parts more efficiently.

was about then that the first Bystronic laser
machine replaced a turret punch press and a
plasma profile cutter for processing the
majority of components made from mild steel
plates. In addition to being used in the
manufacture of gritting and salt spreading
equipment, the components also find their
way into snowploughs as well as bodies for
highway maintenance and road patching that

The original laser machine, a ByStar 4020
with a 4 kW CO2 power source supplied by
Bystronic UK, greatly increased production
efficiency and component accuracy. Sheet metal
up to 4 metres x 2 metres could be processed on
the machine, but its 4.4 kW and then 6 kW
successors were able to accept sheet up to 6.5
metres long by nominally 2 metres wide.
The current laser machine, which was
installed in 2014, works 24/7 processing up to
35 tonnes of steel a week into any of 87,000
different components produced in batch sizes
ranging from 5- to 30-off and to an accuracy in
some cases down to ± 0.5 mm. OEE (overall
equipment effectiveness) of the machine is 63
per cent, representing the proportion of time the
laser is actually cutting metal.

GIVE INEFFICIENCY THE CHOP
There are a certain number of applications in
the metalworking and machine shop world that
demand novel sawing solutions. A case in point
can be seen at the Donauwörth, Bavaria plant of
Airbus Helicopters, which has recently
introduced additive manufacturing into its
processes to save time, weight and costs when
producing titanium components. The company
not only develops and manufactures a range of
helicopter models, such as the H135 and H145,
but specialises in the production of more than
4000 doors for passenger and cargo aircraft
every year.
After additive manufacturing, Airbus
Helicopters separates the titanium parts from
their 400 x 400 mm titanium base plates rapidly,
economically and without damage using the
company’s recently purchased automatic
KASTOwin AMC bandsaw from Kasto.
Firstly, the base plate with 3D printed shafts
weighing up to 40 kg is transported from the 3D
printer by forklift truck to the saw and bolted
securely to a clamping mechanism. After the
machine door closes, the mechanism rotates
through 180° so that sawing is performed
upside down. This configuration offers
considerable advantages in additive
manufacturing as, after being cut, the parts
cannot topple over or buckle, preventing any
risk of damage that could lead to time-intensive
reworking, or even scrap.
With the plate being ground flat after each
build (so it can be reused), it becomes
progressively thinner. As a result, before
sawing begins, an employee has to measure its
thickness when clamped and enter the figure
into the job wizard of the AdvancedControl
CNC. The bandsaw blade then moves precisely
to the programmed height. When cutting is
complete, the shafts fall into a padded container
to prevent damage and are removed through a
flap.
Retaining the transport theme, Geismar has
successfully completed the installation of a
bespoke carbide rail sawing and drilling
machine ordered by French national rail
operator, SNCF. The machine is now part of the
SNCF facility in Saulon, Bourgogne-Franche-
Comté. According to the customer’s
expectations, this fully automated machine
contributes to the operations of SNCF’s ‘Centre
d’excellence rail’, the only workshop in France
which includes a production line dedicated to
short rails.
The versatile Geismar machine allows
precise sawing and drilling operations on 3 to
36 m carbide rails. Use of latest-generation
technology offers high efficiency, in particular
thanks to a drill spindle with high power output
and a hydraulically driven saw blade which
eliminates vibration. Fully integrated into a
cabin, the whole installation includes the
machine, control panel and hydraulic power
unit, as well as the electrical cabinet, thus
creating a turnkey solution for SNCF. Geismar
has its UK operation in Northampton.
HE&M Saw, which is represented in the UK
by Kaltenbach, has created a number of custom
saws over the years, but none more unique than
the bespoke saw it designed for a
decommissioned plutonium manufacturing
facility located in the US. With the capability to
cut through large blocks of compressed scrap,
the custom saw can also be dissembled and
reassembled to suit requirements.
During the early 1990s, a plutonium
manufacturing facility in Colorado was
decommissioned. Although the plant is now
completely gone, it was recently discovered that
some of the buried material was contaminated
and leaking into the environment, so it had to
be dug up and disposed of properly.
To achieve proper disposal, a saw would
need to cut 0.9 m metal cubes of condensed
scrap metal into pieces small enough to fit in
208-litre drums. The cubes were deemed
hazardous and radioactive, and had to be
processed in a radiation containment facility
with 0.9 m thick walls that was only accessible
through a service door. Unfortunately, a saw
with this capability usually stands at 3.6 m high,
far larger than the service door.
As a solution, HE&M’s engineering team
designed a saw that could be dissembled by the
customer, carried through the service door, and
then reassembled to cut the compressed cubes.
This project provided the HE&M team with the
opportunity to think outside the box and design
a saw that could cut the product, while also
fitting within specific facility constraints.
Back in the UK, Prosaw recently received an
email from ‘Rusty Road 2 Recovery’, a not-forprofit
community interest company in
Bridgwater. The company requested assistance
with obtaining a much needed bandsaw and
wondered whether Prosaw would be generous
enough to donate the equipment?
The saw was needed as participants at Rusty
Road 2 Recovery often work in groups to take
classic vehicles – including motorcycles,
tractors and cars that are viewed by many as
scrap or beyond repair – and restore them to
their former glory. This work encourages
individuals to take pride in themselves and
their achievements. A bandsaw is vital piece of
machinery for such projects.
Phil Crick, managing director at Prosaw,
says: “The idea just struck a chord with us and
we soon delivered a Waytrain manual
bandsaw, at no cost, to help with their mission.”
Elsewhere, the Bedwas, Wales, plant of
Hydro Components, which manufactures
aluminium parts for electric vehicles, recently
introduced three Mecal Kosmos MC 305 fouraxis
machining centres and one Mecal Geos
MDT five-axis machining centre with sawing
capability from Addison Saws as part of a £9.6
million refurbishment and re-opening project.
The five-axis machine is the first of its kind in
the UK.
After the successful installation of the
Kosmos machines, Hydro’s production
manager at the Bedwas plant was interested in
setting up a single-step automated
manufacturing line, eliminating the need for the
company’s additional saws. After in-depth
discussions, Hydro placed an order for the fiveaxis
MC 302 Geos MDT 8.6 m CNC machining
centre, which can be used for slots, pockets,
holes, end slotting, tapping, rigid tapping,
drilling and flow drilling. The addition of a 400
mm saw blade enables the user to cut pieces to
length before machining.
Of course, not all sawing operations are for
metal. With this thought in mind, the Materials
Testing Team at the Bristol-based National
Composites Centre (NCC) has recently
completed a year-long trial of the Compcut 200
composite plate saw from Sharp & Tappin with
positive results in terms of overall performance,
usability, adaptability and technical precision.
The machine met and exceeded the Testing
Team’s expectations, which cited success factors
such as ease-of-use, a fully enclosed housing,
speedy operational processing, and high
precision and cut quality. NCC is now able to
react more swiftly to R&D and urgent testing
requirements, and is increasingly able to offer
quick-turnaround cut samples to other teams in
the organisation.

shaping with adjustable upslope to reduce
expulsion during welds, an ultra-fast rise time

five-axis machining the XYZ UMC-5X will be

has as standard a Direct Drive 90 rpm table
configuration, which when tilted 90 degrees
towards the rear (component facing
forward), there remains 500 mm of Y axis
travel forward of the table surface, allowing
larger workpieces to be machined. Its
gantry-type design adds greater rigidity and
performance, while C-axis rotation via a
direct drive, low maintenance, high torque
motor, gives 90 revs/min rotational speed;
with +/- 120 degrees on the tilting A-axis,
while 600 mm axis travel in X and Y (500 mm
in Z) maximise use of the 600 mm diameter
table. Standard spindles are in-line direct
drives with 35 kW of power and either
12,000/15,000 revs/min, an option to go to a
25 kW, 18,000/24,000 revs/min motorised
spindle is also available.
The latest version of XYZ Machine Tools’
industry-leading ProtoTRAK control system
will be shown on an XYZ RMX 3500 bed mill
and an XYZ RLX 355 ProTURN lathe. The

ITC LAUNCH NEW PRODUCT LINES
The Southern Manufacturing Show at the Farnborough Exhibition
Centre will be the very first opportunity for UK manufacturers to see
the new 2020 cutting tool launches from Industrial Tooling
Corporation (ITC). Using the 11th to the 13th February event as the

BOEHLERIT EXPANDS 3D MILLING SYSTEM
How metal-bonded diamond grinding wheels
are dressed determines their removal rate and
operating life. When they are dressed
mechanically, the diamond grains partially
lose their sharpness and break away easily.
This results in only moderate grain protrusion,
which does not allow the metal-bonded
grinding wheel to be used at its optimum
operating point.
The solution of contactless spark erosion
yields structure and retaining force in the
diamond grains. VOLLMER, the sharpening
specialist based in Biberach, Germany, has
now equipped its VPulse 500 wire erosion
machine with additional functions to dress
diamond grinding wheels using erosive
methods. Another advantage of VOLLMER's
technology is that using a hydrocarbon-based
dielectric protects the wheel packages'
clamping systems from corrosion.
“Metal-bonded diamond grinding wheels
are not only increasingly being used in tool
machining. To improve their removal rate and
operating life, spark eroding is the
recommended dressing method,” says Dr
Stefan Brand, CEO of the VOLLMER Group in
Biberach. “At EMO Hannover 2019, we
demonstrated for the first time how grinding
wheels can be dressed using erosive methods
with our VPulse 500 wire erosion machine.”
The objective is to release the maximum
output of metal-bonded grinding wheels. For a
long time, these could not be used at their most
effective operating point. One of the reasons is
sub-optimal conditioning of the abrasive
coating in manufacturing or re-profiling. In the
past, this has often led to mechanical dressing
methods being used. There are clear
disadvantages to using mechanical dressing

The ISO 00P is a universal tool system
for general mechanical engineering and
mould making. As the inserts are mounted
in a neutral position in the tool holder,
they ensure a high level of contouring
accuracy. Despite the neutral position, the
edge geometry enables a soft cut to be
achieved.
With the RHOMBItec system, Boehlerit is
presenting a universal finishing tool for all
standard materials and applications. The
indexable inserts demonstrate high
manufacturing precision and long tool life.
The axial and radial wiper geometry ensures
high productivity, outstanding surface
methods. For example, it is not possible to
obtain the required grain protrusion that
ensures a ‘cool grind’ and the required cutting
ability of the coating, even though this is the
precise advantage that the metal bond would
support because of the high grain retention
strength. In addition, the forces occurring
during mechanical dressing are a further
disturbance variable to the required accuracy
of the grinding wheel contour. This requires
great effort to monitor.
VOLLMER is now offering the
functionality needed to profile metal-bonded
grinding wheels on the VPulse500 wire
erosion machine for the first time. With
designed process engineering and specifically
developed erosion parameters, VOLLMER has
been able to effectively kill two birds with one
stone. The tailored erosion process removes
the metallic binder around the electrically nonconductive
diamond grain, resulting in an
optimum topography of the abrasive coating.
More specifically, it means there is high grain
protrusion, especially with diamond grains
that are not already damaged while achieving
a high grain retaining force. Depending on the
binder and grain size, the obtained contour
accuracy is plus/minus two microns.
Unlike other eroding processes, the VPulse
quality and vibration-free finishing, even at
high depths of cut.
The BALLtec and TORROtec milling
systems are multi-functional tools for
achieving high productivity. They allow
users to save on tool holders, as the ball nose
copying tools are suitable for semi-finishing
and finishing.
In addition, Boehlerit offers a wide variety
of indexable inserts and tool holders. The
carbide shank with brazed insert seat ensures
excellent vibration damping, resulting in
exceptional surface quality on the workpiece.
The use of ultrafine carbides for the inserts
ensures high wear resistance combined with
elevated fracture resistance, which increases
process reliability. All variants have an
internal coolant supply.

VPULSE 500 SOLUTION PROVIDES EFFICIENT
WHEEL DRESSING
500 uses a hydrocarbon-based dielectric,
meaning that the grinding wheel packages'
sensitive clamping systems do not require
special protection. With its five-axis
kinematics, the VPulse 500 automatically
measures and erodes every diamond grinding
wheel.
Thanks to the fine eroding wire, even
complex geometries can be machined on the
grinding wheel in one set-up. Internal testing
of the VPulse 500 at VOLLMER has shown
that, compared to mechanical methods, the
operating life of metal-bonded grinding
wheels can be improved significantly. In
addition, the removal rate is significantly
improved as a result of the open-pored
grinding wheel with grain-free regions. The
VPulse 500 allows users to program how
grinding wheels are dressed exactly as
required.
“Customers have the option of equipping
the VPulse 500 with four different workpiece
storage solutions, enabling up to 68 grinding
wheel packages to be processed unmanned
and round the clock,” says Dr Stefan Brand.
“This is irrespective of whether companies are
manufacturing or re-profiling diamond
grinding wheels.”

MEASURING VISCOSITY WIRELESSLY
If precise mixing is a crucial process variable,
viscosity measurement may be the most
accurate way to ensure optimum
performance. But rotating mixers can lead to
very tangled wiring, so here Mark Ingham of
Sensor Technology Ltd looks at wireless
options.
Mixing is fundamental to the
manufacture of many products; in many
cases this need not be a precision operation –
although over-mixing is a waste of time and
energy. However in other cases, mixing is
more of an exact science; under-mixing will
leave the various component materials
unevenly distributed, while
over-mixing may change the
state of the end product.
One example of this is
mixing concrete. If you are
building a DIY patio, you can
splash some water into a pile
of ready mix and working it in
with a spade, but if you are
building a containment bunker for
nuclear waste or the foundations of a
skyscraper, quality control shifts to a
different paradigm! In the latter case the wet
concrete has to be fluid enough to flow into
every nook and cranny of the formwork and
for no pockets of dry concrete that won’t cure
properly.
Another example is mixing ketchup,
sauces, mayonnaise, etc. The food industry
relies on the fact that consumers can be loyal
to a particular brand their whole lives, but
are also so fickle that the slightest variation in
texture will have them up in arms.
Similarly, drugs and medicines must have
the active ingredients precision mixed with
the carrier material - the consequence of poor
mixing could be life threatening.
And in cosmetics and toiletries, the users
have incredibly high expectations. Even
something as apparently mundane as paint
requires that pigments are well mixed in for
an even colour and that the correct
consistency is attained for easy application.
There are a number of different
technologies available for measuring
viscosity, but one of the most popular and
widely used is the rotational viscometer,
which measures viscosity by monitoring the
torque required to rotate a spindle at a
constant speed within the fluid. The torque,
generally measured by determining the
reaction torque on the motor, is proportional
to the viscous drag on the spindle, and thus
to the viscosity of the fluid.
Significantly, the rotational viscometer
can run throughout the mixing process,
logging data constantly to provide a log of
the change in viscosity over time. This profile
can be compared with historic data from
earlier mixes to give detailed information
that would not be available from final target
viscosity readings alone.
However torque can be difficult to
measure; in fact traditional measuring
technologies introduce as many problems as
they solve. Because the spindle is rotating,
wires attached to a torque sensor on the shaft
would wind up and quickly snap.
Approaches using slip rings are available but
far from ideal because of costs, set-up time
and the inevitable wear and tear.
A wireless technique has been developed
using TorqSense rotary torque transducers
from Sensor Technology. These do not need a
physical connection to the rotating shaft, but
instead use a radio frequency (RF) link to
both send power to the sensing element on
the spindle and to receive torque reading
signals back from it.
TorqSense torque sensors use two tiny
Surface Acoustic Wave devices or SAWs,
made of ceramic piezoelectric material
containing frequency resonating combs.
These are glued onto the drive shaft at 90
degrees to one another. As the torque
increases one comb expands and the other
contracts proportionally to the torque being
experienced. In effect the combs act as strain
gauges but measure changes in resonant
frequency.
An RF transmitter/receiver mounted
close to the spindle emits radio waves
towards the SAWs, and collects them when
they are reflected back. The change in
frequency of the reflected waves identifies
the current torque.
In the rotational viscometer, the
TorqSense transducer is mounted between
the motor and the paddle. A double bearing
eliminates any side loads, while a torque
limiting coupling provides protection in the
event of the paddle mechanism seizing. With
the motor operating at constant speed, the
transducer provides an output of torque that
changes proportionally to the viscosity
during mixing, thus enabling the operator to
accurately measure the relative viscosity of
the mix.
Where it is important to determine
absolute viscosity rather than relative
viscosity, the system can be pre-calibrated
using specific paddles immersed in fluids
with a known viscosity. Water, for example,
has a viscosity of 0.001 Pascal seconds at
room temperature. By calibrating the
viscometer to a known sample, the absolute
torque figure can then be derived in the
application from the relative torque figure,
and the required viscosity then accurately
measured.
Using TorqSense rotary torque
transducers has simplified the design of
these new rotational viscometers while also
increasing accuracy, providing a robust and
reliable solution in challenging applications
where the absolute viscosity of the mix is a
critical factor.

RENISHAW LAUNCHES NEW SOFTWARE
TO IMPROVE AM VISUALISATION
At formnext 2019, Renishaw launched Sonic,
a new acoustic process monitoring software
to form part of the company’s InfiniAM suite.
Sonic enables engineers to detect acoustic
events within the additive manufacturing
(AM) build chamber and turn this data into
useful information on build quality. The
software is the first of its kind in the AM
industry.
The Sonic package includes four acoustic
energy sensors to detect vibration in the
build, which can be installed into any
Renishaw machine. These act like
microphones to collect data so that it can be
turned into an analysable digital signal.
Because each sensor measures the same noise
at a different time due to the speed of sound,
the software can triangulate the position of
the noise on the build plate using the time
difference between when each sensor
detected the event. In addition, the software
will present a level of certainty about where
the noise occurred. Data can be easily viewed
in graphical form, to give the user the best
understanding of what’s taking place.

place during an AM build leads to residual
