Is this the fastest selling compact
simultaneous 5-axis machining centre
on the market?
In a relatively short space of time the Doosan DVF 5000 has rapidly become our best-selling
5-axis simultaneous machining centre. (We think it could be the best-selling 5-axis machine
on the market).
But, what is it that makes this machine so popular...and so irresistible?
Some may say that its technical specification is what sets it apart from the competition.
Whilst others will mention that its ready availability, and the fact that it’s backed by Mills’
after-sales service and support, are the keys to its success.
In truth it’s probably all these things. But we’ll leave that for you to decide.
If you’re looking for a 5-axis machine that’s tried, tested and trusted check out the DVF 5000.
You won’t be disappointed. But your competitors probably will be!
METROLOGY
INNOVATIVE GUIDEWAY MATERIAL REDUCES
CAPITAL COST OF LARGE-VOLUME GANTRY CMM
British coordinate measuring machine
(CMM) manufacturer LK Metrology has
introduced a third series of large-capacity
models to sit alongside its established bridgetype
machines and very-large-scale gantrytype
machines, which offer extremely high
accuracy due to their ceramic moving
guideways. Using the latest innovations in
aluminium and steel CMM guideway
technology, the new AEROS, AEROS S and
AEROS P gantry-type CMMs, 40 models in
total, lower the capital cost of such
equipment. With measuring volumes up to
8.0 x 3.5 x 2.5 metres, they allow a broader
spectrum of manufacturers in industries such
as aerospace, power generation, automotive
and defence to benefit from the latest 3D
metrology systems.
Unlike traditional bridge CMMs, the
AEROS main structure of support pillars and
longitudinal guideways remains static, with
only the gantry beam assembly moving
during measurement. The open design is
extremely adaptable, providing full access to
the work area during loading and unloading
of parts. It is particularly well suited to
SMART factories with autonomous guided
carts and manually operated wheeled or railtype
material handling systems.
For consistent accuracy and dimensional
stability, innovative design features have
been incorporated into the AEROS range to
minimises distortions and errors of inertia.
Particular attention has been paid to the
design of the guideway support system,
which allow the longitudinal beams to freely
expand without risking distortion. Multiple
thermistors are fitted for automatic
compensation of errors due to thermal
expansion of structural components in
uncontrolled environments, such as
production areas. Extra-wide air bearing
tracks and generous dimensioning of the
distance between air bearings provides
optimal mechanical rigidity. 0.1 µm optical
linear scales provide accurate positional
feedback and precise motion control, with a
dual-readhead system on both X-axis
guideways for excellent metrology
performance.
The AEROS range of machines offers a
medium to large measuring volume, with
configurations in a wide range of sizes to
meet the requirements of large scale
metrology applications. 14 standard models
span Y/Z axis travels from 2.0/1.0 to 2.5/1.8
metres, the X-axis being from 3 to 6 metres. A
micro-machined, advanced alloy, Y-axis
cross-beam and lightweight extruded
aluminium Z-axis spindle ensure a high
degree of stability while reducing the effect
of inertia. Zero hysteresis friction drives are
employed for the Y and Z axes, while a
robust rack and pinion drive is used for X-
axis movements. Measuring accuracy is from
5.5+6.0L/1000 µm, while maximum 3D
speed and acceleration are an impressive 500
mm/sec and 1,200 mm/sec2 respectively.
AEROS S machines cover measuring
volumes dictated by Y/Z axis travels from
2.5/1.8 to 3.0/2.0 metres and an X-axis up to
6 metres - and there are 12 standard models
to choose from. They are similar in
construction to AEROS machines and offer
nearly equivalent attributes but have a crossbeam
of stabilised tubular steel construction.
A dual-drive X-axis is standard over 3,000
mm. Both the X and Y axes employ a rack
and pinion drive system while the Z-axis
features a zero hysteresis friction drive.
Accuracy and maximum 3D speed range
from 7.0+8.0L/1000 µm and 530 mm/sec
respectively, with 3D acceleration at 800
mm/sec2.
AEROS P machines consists of 14
standard sizes, similar again except that they
feature coupled dual-drive and dualreadhead
positioning in the X-axis to
minimise structural deformation during
movement, guaranteeing excellent metrology
performance. Measuring accuracy, speed and
acceleration are the same as for the AEROS S.
Y/Z axis travels are from 2.5/2.0 metres to
3.5/2.5 metres and the X-axis is up to 8
metres. Both the X and Y axes employ a rack
and pinion drive while the Z-axis features a
zero hysteresis friction drive.
SUPERIOR
ALUMINIUM
TOOLS
With the MD266 Supreme solid carbide
milling cutter developed for the aerospace
industry, Walter is launching a universal
aluminium specialist. It is suitable for
universal application in all roughing, semifinishing
and finishing operations and has
been designed specifically for ISO N
machining.
Walter offers the uncoated MD266
Supreme (z2/z3) with centre cut and a
reduced neck from 2 to 25mm diameter in
this product range. A transition radius at the
end of the cutting edge minimises transition
steps when wall finishing. According to
Walter, this is why the milling cutter is ideal
for machining deep pockets where slot
milling or ramping has preceded in the
process. The internal coolant with axial
coolant outlet from 6mm diameter maximises
the lubrication and improves the chip
evacuation. This makes a long tool life
possible with minimal build-up on the
cutting edge, thereby ensuring increased
process reliability.
The high level of operational smoothness
of the MD266 Supreme is the result of a 30°
helix angle and low-vibration
microgeometry. This is a particular
advantage for users because high speeds are
frequently accompanied by challenging
conditions. The MD266 Supreme has been
designed specifically for machining wrought
aluminium alloys; particularly for
applications where the focus is on high
power and high metal removal rates, as well
as maximum process reliability.
The best examples of this are the
machining of structural components in the
aerospace industry, as well as components in
general mechanical engineering. The milling
cutter is capable of full slotting and ramping
and, alongside its good performance and
process reliability, is particularly impressive
due to its suitability for universal
applications. For Walter, this aluminium
specialist is another premium tool in the
high-end segment.
NEW DRILLS DEEPEN
PRODUCTIVITY GAINS
The productivity of deep hole
drilling has now taken a huge step
forward with the arrival of a new
4-fluted series of gun drills from
Guhring. The new VB 80 4-fluted
deep hole drills with a solid
carbide head and the solid carbide
VB 100 Series is the ideal
productivity partners for cast iron
drilling.
The straight flute deep hole
drills are extremely robust with a
geometry that ensures the drill
core is more than 50% of the
overall diameter, demonstrating
maximum rigidity, strength and
performance. Guhring has also
developed an innovative
geometry that consists of two core
cutting edges that are supported
by four outer flutes that are axially
displaced to split the chips,
improve centring and precision
whilst reducing cutting forces. This means
the bottom of the hole will be two-stepped, as
the drill has a 141-degree angle on the
primary cutting edge, which is followed by a
145-degree cutting angle on the outer cutting
edges. The chip clearance is further
improved by four cooling channels that
allow high-pressure coolant to be directed to
each of the four cutting edges – prolonging
tool life by preventing swarf re-cutting and
creating an efficient chip removal sequence.
The new VB 80 and VB 100 deep hole
drills also consist of four round margins with
For finish turning of HRSA materials, NTK
cutting tools has now introduced its new JP0
Bidemics range of inserts. Suitable for
machining HRSA materials at unfathomable
speeds of 480m/min, the JP0 is the latest
addition to the NTK range of Bidemics, a
revolutionary material that can greatly
improve productivity for aerospace
manufacturers that are regularly cutting
challenging materials. Now, the newest
evolution of this unique material technology
from NTK demonstrates improved wear
resistance and performance.
Capable of machining at cutting speeds up
a 90-degree division that further
enhances precision, concentricity
and surface finishes down to IT6.
With the abrasive wear divided
through 4-flutes as opposed to two,
as in most ranges, the new VB 80
and VB 100 have proven to improve
tool life and performance
significantly. In fact, the new deep
hole drills have reduced cycle times
by more than 30% during field tests
whilst also extending tool life, hole
quality and overall performance far
beyond the realms of 2-flute gun
drill variants.
At present, the new VB 80 and
VB 100 Series is available in
diameters from 13.5 to 28mm
diameter with flute lengths up to
500mm. Additional diameters and
lengths can be specified upon
request. The new drills can be
reground from 5 to 10 times
depending upon the axial wear on the drills.
This regrinding facility drastically reduces
cutting tool costs for the end-user with the
drills being returned in a perfect ‘as-new’
condition. At present, the VB 80 and VB 100
are new product lines and Guhring is
working tirelessly to develop an extended
range of drill diameter and length options
whilst trialling the exciting new drills on a
host of additional materials, an exercise that
will undoubtedly create huge productivity
enhancements for manufacturers.
www.guhring.co.uk
NTK LEADS THE WAY WITH NEW
AEROSPACE TURNING GRADE
to 15 times faster than carbide and CBN
alternatives, the NTK JP0 demonstrates
exceptional wear resistance and consistency to
deliver outstanding performance when
machining all your heat resistant superalloy
materials. The new JP0 insert grade is suitable
for running at cutting speeds from 180 to
500m/min with a feed rate of 0.05 to
0.2mm/rev and a depth of cut from 0.1 to
0.7mm.
Currently, NTK has introduced the new
high-performance finish turning grade in three
different designations, the CNGA, DNGA and
VNGA geometries. The 4.76mm thick CNGA
and DNGA inserts are available with a 0.4, 0.8
and a 1.2mm corner radius and an IC of
12.7mm. The VNGA insert designation is
ROBOTICS & AUTOMATION
TIPS FOR CHOOSING A 3D VISION SYSTEM
THE FUTURE OF VISION SYSTEMS IN MANUFACTURING
With four times as many as colour receptors
as humans, the Mantis shrimp has the most
impressive eyes in nature. Manufacturers
have long relied on human vision for
complex picking and assembly processes, but
3D vision systems are beginning to replicate
the capability of human vision in robotics.
Here, Nigel Smith, managing director of
Shibaura Machine, formerly Toshiba
Machine, partner, TM Robotics, gives three
rules to live by when choosing a 3D vision
system for manufacturing.
Advanced 3D vision systems are a stark
contrast to the vision software of
manufacturing’s past. Many existing systems
still require professional CAD programming
to ensure the robot can recognise shapes.
However, even after programming, this
software can have difficulties recognising
multiple items at once.
A common application for vision systems
is removing and sorting items from a bin.
While CAD-based systems can identify items
in a bin, the challenge is recognising the
position of each item when presented in a
random order — let alone determining the
best method for the robot pick them in.
Advanced vision systems eliminate this
problem by using passive imaging to enable
the robot to automatically identify items,
regardless of their shape or order.
Shibaura Machine’s vision system,
TSVision3D, for example, uses two highspeed
cameras to continuously capture 3D
images. Using intelligent software, the
system can process these images and identify
the exact position of an item. This determines
the most logical order to pick them up and
does so with sub millimetre accuracy, with
the same ease as a human worker.
Deploying a robot for bin-picking isn’t
advantageous if the robot cannot identify the
edges of the bin. Considering the speed and
strength of most 6-axis robots, hitting the box
sides could easily halt production or damage
the product.
Some manufacturers believe that motion
stereo systems can effectively imitate a
human’s perception of an item. Motion stereo
systems use one camera, usually mounted on
a robotic arm, to enable the system to move
and take two or more photographs of an
object. However, these systems require
absolute precision as even the slightest
movement can cause disparities in data and
skew the measurement.
For manufacturers hoping to automate
their box-picking processes, they should
identify whether the system has a collision
avoidance function. Advanced systems,
including TSVision3D, enable the system to
be programmed according to the size of the
bin, ensuring the robot can dive into the box
without a hitch.
Automation for jobs like bin-picking are
designed to free manual operators from
repetitive and menial tasks and speed up
operations. However, some traditional vision
systems involved multiple hurdles to
implement, including longwinded
installation methods and high levels of
technical know-how.
Using 3D vision systems for bin-picking,
cycle times can be as fast as 0.7 seconds. But,
these productivity gains are useless if
implementation of the software has high
costs for time and staff resources.
When choosing a system, manufacturers
must strike a balance between potential
productivity gains and the resources
required for installation. Today,
manufacturers should opt for software that
anyone, even with minimal training, can
understand.
Eyes are a testament to evolution’s
creativity. While they all have the same basic
duty, the more advanced the vision system,
the more information it can acquire. When
choosing a vision system for manufacturing
applications, manufacturers should consider
how the system will improve their process,
how it will manage complex requirements
and commercial applications.
ROBOTICS & AUTOMATION
COMPACT AUTOMATED TURNING CELLS WITH
INTEGRATED ROBOT ARM
In a world first, Japanese machine tool
manufacturer Okuma has incorporated a
robotic arm inside its CNC turning centres
for automated production of shaft- and
chuck-type components. All of the
manufacturer's machine tools are sold and
serviced exclusively in the UK and Ireland by
sole agent NCMT (www.ncmt.co.uk).
One of the first Okuma lathes to benefit
from an internal Armroid (Arm Robot
Intelligent Design) workpiece load / unload
system is the LB 3000 EX II, one of which is
available for demonstration in the agent's
Coventry showroom.
Three different end-of-arm effectors are
available for performing different tasks. One
is for blasting air or coolant within the
cutting zone. It can be programmed to follow
the cutting tool for breaking up stringy swarf
or to clean down the whole working area,
greatly improving chip management. A
roller end effector provides support under a
shaft component during cutting to minimise
chatter.
In combination with a workpiece stacker,
the third end effector is a two-finger gripper
for automatically holding shaft-type
workpieces around their circumference for
loading and unloading, weight capacity
being 5 kg. All three end effectors are stored
within the machine and are exchanged
automatically by the robot.
A longer, more powerful Armroid can be
integrated into a second Okuma turning
centre, a Multus B250II multi-tasking lathe.
The robot arm handles workpieces up to 10
kg and possesses a fourth type of end effector
with a 3-jaw gripper for holding billets
around their end faces.
Armroid systems are ideal for high mix,
small batch work. The extended periods of
unattended running free the operator to
carry out duties in other parts of the factory.
The cells are not, however, intended for
lights-out production of large quantities of
the same part due to the limited number of
workpieces that can be accommodated by the
stocker.
While most conventional robotic systems
require complex integration and special
training for staff, Armroid needs neither. As
the robot is part of the machine tool,
expensive system integration is unnecessary.
Using Okuma's own OSP-P300A control, an
operator enters the coordinates for the start
and finish points and the robot moves
through its motions unerringly. Roid Navi
software simplifies programming using
images and on-screen guides.
As the machine and robot operate
seamlessly and always know where each
other are, by enabling the control's built-in
collision avoidance system each cycle is
automatically generated while avoiding
unwanted interference between the moving
elements. In addition to automated running
under program control, manual operation is
possible via a pulse handle that micropositions
the arm.
Okuma has also developed a Standroid
automation solution with the requirements
of small and medium size enterprises in
mind. The compact cell, which contains a
floor-mounted robot, can be placed next to
various Okuma vertical machining centres,
either newly purchased or already in
production on a shop floor.
Currently six Okuma machining centres
may be equipped with this cell. Simply
connecting it to the power supply and a
network cable completes the set-up. Whereas
conventional robotic systems usually require
three days to be integrated, adding a
Standroid can be completed in a day and
there is no need for safety barriers.
Like Armroid, Standroid is easy to
operate by simply defining start and end
points of the robot arm, while the system
automatically calculates movements and
avoids collisions. This greatly reduces set-up
and prove-out times. For maximum
flexibility, it is possible to switch between
automated and manual workpiece loading
and unloading.
In conclusion, these automation solutions
are designed for OEMs and subcontractors
involved in high mix, low volume
production that want to use long periods of
unattended operation to deploy personnel
elsewhere and maximise operational
efficiency. They are not intended for factories
producing large volumes of the same
component or for lights-out running. When
used in suitable applications, the main
advantages are a compact footprint, ease of
use, minimal operator training, machinerobot
compatibility and elimination of the
cost and potential difficulties associated with
integration by a third-party.
ND PRECISION PRODUCTS TAKES ADVANTAGE OF
REAL TIME INFORMATION WITH STATUS BOARDS
ND Precision Products (NDPP), an
established ISO 9001:2015 accredited
company and long-term user of PSL
Datatrack production control software, has a
stated mission to deliver precise, highquality
and complex tooling to its customers.
The business has continued to invest in
customised PSL Datatrack solutions over the
years to help achieve this goal. The latest
investment has been in Status Boards, visual
displays to provide real time production flow
and order fulfilment information to the shop
floor.
Configured to NDPP’s exact
requirements, the Status Boards give shop
floor operators clear visual data on the
production status of any job. Just as
importantly, they give management even
greater control at a glance. “The Status
Boards allow us to complete work in the best
order, improving our efficiency and helping
us to meet deadlines,” comments Nick
Squire, Managing Director.
The first Status Board shows the specific
job each member of the shop floor team is
currently clocked on to and what stage they
are at. Management can quickly check
progress and make adjustments in line with
business priorities, if necessary. The second
Status Board shows a list of operations that
still need to be conducted and when they
need to be completed by in order to ensure
on-time delivery of the order. Again,
informed management decisions and
adjustments to shop floor priorities can be
made with this real time data available.
When NDPP first acquired PSL Datatrack
it replaced inefficient manual business
administration methods, including the use of
emails to raise quotations – an approach that
could often result in undercosted work and
lost revenue.
This inefficiency was addressed through a
series of PSL Datatrack modules, allowing
the creation and administration of
quotations, works orders, deliveries and
invoicing to then be managed effectively.
Work In Progress (WIP) and Shop Floor Data
Collection (SFDC) were also implemented for
order tracking and reporting capabilities for
accurate costing reviews.
More areas were later identified where
additional PSL Datatrack modules could
make a positive impact; Purchase Invoicing
and Scheduling. The Purchase Invoicing
module validates supplier invoices against
goods received to ensure that payments are
made for goods at the correct price and in the
correct quantities. The Scheduler module
helps to manage the production flow
throughout the entire factory by providing
an overview of the time required to complete
jobs within a given period, with ‘work to’
lists to provide shop floor staff with the
optimum sequence of work through each
factory resource and estimated completion
reports highlighting which jobs may be late,
allowing replanning and rescheduling to
take place.
All of this investment resulted in total
control over the entire supply chain. NDPP
could demonstrate a fully integrated
administration process to customers,
including fair and accurate quotations and
consistent on-time deliveries with reduced
lead times. The company could even forecast
tooling requirements to effectively manage
even the most complex of engineering jobs.
Customers in the automotive, aerospace and
medical sectors, amongst many others, all
benefitted.
Today, the services in demand from
NDPP can vary considerably depending on
customer requirements, with press and
mould toolmaking a particular area of
expertise. Customers come from many
different markets but the production control
procedures that the company now has in
place through PSL Datatrack, including the
new Status Boards, allows them to adapt. The
company was able to react successfully to
demand for their engineering services from
the medical sector during the Covid-19
pandemic.
PSL Datatrack's ongoing support for
NDPP resulted in a strong relationship
forging between the two companies, who are
both members of the GTMA (Gauge and Tool
Makers Association). Indeed, NDPP
recognise the software as an ideal system for
any precision engineering company of
similar size and are happy to endorse it to
fellow members.
“Utilisation of PSL Datatrack is very
beneficial for every project we undertake. It
enables us to be much more organised and
we can now closely track our work from
order to invoice in live time,” concludes Nick
Squire. “Whenever we have a query or
require customised reporting, PSL's support
team is always very helpful in suggesting
solutions. Our investment over the years has
suited us well and we are in a strong position
for the future.”
AEROSPACE CASE STUDY
AIRCRAFT EQUIPMENT MANUFACTURER IMPROVES
MACHINING EFFICIENCY FOR LARGER COMPONENTS
Father and son team Andy and Owen
Phillips, both of whom are pilots and
aviation engineering enthusiasts, started a
subcontract machining business in Havant in
1994. After four years, they applied their
extensive knowledge acquired over many
years of building and flying aircraft to
transition their firm, Andair
(www.andair.co.uk), into a manufacturer of
fuel system components for light aircraft in
the sport, amateur-build and commercial
aviation sectors.
The business, which is certified by QAS
International and to ISO 9001:2008, is now a
leading global producer of such equipment,
with 90 percent of its fuel selectors, filters,
check valves, gascolators and fuel pumps
going to export markets. Regular customers
include Cessna, Cirrus, Czech Sport Aircraft,
Diamond, Grob, Grumman-Northrop,
Rotax/Bombardier, Scaled Composites,
Technam and Vans.
Miyano fixed-head, twin-spindle CNC
lathes from Citizen Machinery UK
(www.citizenmachinery.co.uk) have
underpinned production of Andair's turned
and milled parts since January 2005, when
the first turning centre with sub spindle was
delivered to the Havant factory, a 5-axis
BND-42S. It proved so efficient that a second,
identical model was ordered six weeks later.
Fast-forward 16 years and the company has
bought a total of seven Miyanos, the latest
being the first 80 mm bar capacity ABX lathe
to be installed in the UK. It arrived on the
shop floor in June 2020 equipped with an
Iemca KID 80 short bar magazine.
Andair had been waiting eagerly for the
Owen Phillips, joint owner of Andair. He is
a pilot, aircraft builder currently
constructing his third aircraft, a Vans RV7,
and a radio controlled aircraft enthusiast as
well as being a manufacturer of aircraft fuel
system components.
launch of the 80 mm version of this twinspindle
machine with two Y-axis turrets,
having since 2015 been producing 3 inch and
2.75 inch diameter components from billet
held in a Hainbuch chuck in the main spindle
of a smaller ABX-64SYY, of which there are
two in the Havant factory. The high
requirement for components of this size
meant that the lathes were being used for
chuck work 60 percent of the time.
Owen said, "Production efficiency of our
larger components used to be lower because
we could only manufacture a limited number
of components from a billet, say five or
perhaps seven. In the case of the aluminium
Owen Phillips in front of the new 80 mm bar capacity Miyano ABX-80THY fixed-head
mill-turn centre from Citizen Machinery UK. He is inspecting an oil-air separator body
produced on the machine.
body for an oil-air separator we are currently
machining, we could only produce one per
billet.
"Now all these parts can be machined
from bar using the 80 mm capacity lathe,
saving a lot of time. It runs continuously
throughout the day and although we are not
set up for 24/7 operation at present, with this
machine and our other Miyano bar autos is it
is feasible in the future."
The other lathes in the factory all have
twin turrets and Owen had ordered a similar
specification for the 80 mm model. Due to the
cancellation of the MACH 2020 machine tool
exhibition, however, which should have been
held in Birmingham last April, Citizen
Machinery had in stock a triple-turret ABX-
80THY 12-axis model with a Fanuc control
system that it had intended to launch at the
show. Owen was initially hesitant when
offered the machine, having never used a
lathe of that configuration before, but
decided to buy it anyway as it was available
immediately. It turned out to be a revelation.
He enthused, "I would not buy another
twin-turret machine in future, because
having three turrets is so much more
productive. I would like a four-turret version
if Miyano made one.
"It is no problem to transfer work to the
more complex lathe, as a new program can be
checked easily using the manual retrace
function in the control, avoiding any
possibility of interference between tool and
workpiece."
He explained that the two turrets
positioned above the spindle centreline, each
with 12 live stations, are dedicated to
working at the main and counter spindles
respectively. The third turret is located below
and has unrestricted travel to operate at
either spindle to provide flexibility for
balancing front and reverse end machining.
Three tools can be in cut simultaneously to
achieve very high levels of machining
efficiency.
About 60 different parts have so far been
produced on the new lathe, all from 3 inch
diameter bar. In fact, in one instance where a
customer required a large valve machined
from a 4.5 inch diameter billet, Owen turned
the end of it down to 80 mm so that it could
be machined in the collet.
In the case of the oil-air separator body, it
is now possible to machine five from bar in
30 minutes whereas before, with an operator
loading billets manually into the chuck of an
ABX-64SYY, it took at least 45 minutes to
achieve the same output. In other words,
productivity has been boosted by more than
50 percent. A further benefit to Andair is that
the two 64 mm bar lathes can now be
28 Manufacturing Machinery World, October 2021

AEROSPACE CASE STUDY
The oil-air separator body in the main spindle collet of the ABX-80THY. It was the first 80
mm bar capacity Miyano to be installed in the UK.
devoted to the collet work for which they
were originally intended.
Another example of where the 80 mm bar
machine has introduced benefits is when
machining one of the few Andair
components the pilot actually sees, a fuel
selector fascia plate that requires a very high
surface finish, which is achieved on the
aluminium part using a diamond tipped tool.
The plate is also engraved to indicate which
tank has been selected. Previously, after
turning it from a billet, a second operation
was required on a machining centre to mill
material from the reverse and to drill four
holes.
The method of manufacture has now been
altered, whereby milling and drilling as well
as turning are carried out from bar on the
Miyano, leaving only a small operation to
clean the bore on a separate machine. Cycle
time has been reduced by at least two
minutes and an operation has been
eliminated.
In the case of another component, in fact
the first part that was made on the ABX-
80THY, all three turrets had almost an
identical amount of work to perform. Cycle
time is 2 minutes 15 seconds including
parting-off and the component comes off
finished, whereas previously the cycle was 4
minutes, plus there was a need for a second
operation, requiring extra time for both
metalcutting and inter-machine handling.
Aluminium accounts for three quarters of
throughput at the Havant factory, with a
wide range of other materials also machined
including brass, bronze, plastics, tool steel
and other steels including stainless. Batch
sizes are relatively low, normally between
100- and 500-off, so there is a lot of machine
preparation.
The Miyanos are quick to set up however,
as they have built-in tool setters and
programs are prepared off-line using an
Esprit CAM system. Typical tolerance that
needs to be held is ± 0.02 mm and Owen
declared that if it is exceeded on any
occasion, it is always the tool that is at fault,
as the machines do not move.
He concluded, "I am a big fan of Miyanos.
They are very productive, accurate machines
and have beautiful spindles that produce
excellent surface quality. I wouldn't look at
another make of lathe.
"Support from Citizen has been fantastic,
from sales to delivery, installation and
commissioning – they are absolutely
incredible."
EMO MILANO
NEW WORKHOLDING PRODUCTS
INCLUDING FOR AUTOMATED PRODUCTION
Roemheld will launch at EMO 2021 a new,
modular, sensor-based system that digitalises
zero-point clamping by enabling digital
recording of its status. STARK.intelligence
enables data on workpiece loading and
unloading to be integrated directly into an
automated manufacturing process. Information
is also provided on the condition of the
clamping equipment to facilitate its scheduled
maintenance.
Each fixture is equipped with its own sensor
box to measure position, temperature and
pressure in real-time. A master unit receives
data from several units and outputs the
information to different devices via an IO-Link.
The device can be the machine tool's control
screen, computers in the quality assurance
department or the service engineer's
smartphone.
STARK.intelligence can be combined with
various STARK zero-point clamping systems
and may be retrofitted easily to machine tables
and quick-release fixture plates. Due to the
modular design, users are able to choose
between individual components or a complete
solution, which may include the integration of
an RFID interface that automatically detects
pallets and workpieces.
Another introduction at the show will be a
range of compact bore clamps with a large
clamping range for five-sided machining. The
devices hold internally, exerting force both
radially outwards and downwards against a
support surface. The new models enable safe
location in bores from 5.2 mm to 13.7 mm, so are
suitable for clamping small workpieces. Bore
size can be easily adjusted through
interchangeable bushings while the clamping
element remains in its fixture. Worn bushings
can be replaced within a few minutes.
The support height is also easily adjustable
to suit workpieces having clamping surfaces at
different levels. Air blast helps to keep the
bushing clean and ensures reliable operation. It
is possible to check if the workpiece is clamped
or unclamped, whether it is correctly located
and if the clamping bolt is intact, so the devices
can also be used in automated applications.
A third innovation at the exhibition will be a
compact flat lever clamp designed for use on
fixtures in machine tools with low pressure
hydraulics between 70 and 120 bar. It
complements the successful Roemheld series
rated at up to 250 bar. The hydraulic, doubleacting
element is suitable for mounting in any
position. There are built-in and block-type
varieties as well as versions without a housing
for installation in restricted spaces.
Roemheld will also show two models from
its large range of machine vices. Most flexible is
the Hilma VarioLine, which is used vertically or
horizontally and may be quickly adapted to
different workpiece sizes due to magneticallysecured,
quick-change jaws that can be
EMO MILANO
MICROMACHINING
THE SMART WAY
At the forthcoming EMO exhibition,
CHIRON will present its Micro5 compact
machining centre. The remarkably small
machine that is now available in the UK from
Wellesbourne based Engineering Technology
Group (ETG) guarantees maximum precision
for small workpieces.
The smallest medical instruments and
delicate parts for the micro-manufacturing,
watchmaking and jewellery industries
require machining that is both highly precise
and also dynamic - that's where the Micro5
machining centre by FACTORY5 comes into
its own. The five-axis machine is extremely
compact and quick and easy to set up almost
anywhere. With a 5:1 ratio of machine to
workpieces, and a five-times lower weight,
not to mention 50-times lower energy
consumption than conventional systems, the
innovative machining centre is destined to
open new opportunities to UK
manufacturers.
The central element of the Micro5, which
is literally the size of a fridge – is a highperformance
milling spindle. This reduces
the machining time significantly compared to
larger machines. Tool changes take less than
five seconds. Thanks to its particularly high
rigidity, the compact, five-axis machining
centre also ensures high precision and
optimum surface quality. At just 500 Watts,
the Micro5 also consumes very little energy.
It is operated simply by an intuitive HMI
panel and with a noise level under 50
decibels, it’s quieter than a dishwasher.
Early users of the Micro5 were
particularly keen to achieve increased
autonomy – they wanted the machine to
allow automatic loading for higher
production capacity. Chiron and ETG have
answered this call with the Feed5, a six-axis
handling robot for loading and unloading,
which automatically feeds in workpieces. As
compact as the Micro5 is, the Feed5 is
particularly useful for enabling increased
autonomy and productivity for longer series
runs as the handling system loads the
machine. The maximum workpiece size for
the Micro5 is 50 by 50 by 50mm.
RENISHAW PROCESS AUTOMATION
TECHNOLOGIES FOR PRODUCTIVITY AND
SUSTAINABILITY AT EMO MILANO 2021
Global engineering technologies company,
Renishaw, is showcasing its latest industrial
metrology process automation technologies
at EMO Milano 2021.
Renishaw’s solutions for process
automation deliver improved productivity
and enhanced sustainability, ensuring
manufacturers get more from their existing
plant and equipment, while reducing energy
consumption.
Today’s manufacturers are increasingly
looking to automation to drive operational
efficiency and overcome skill shortages on
the shop floor. However, only with process
automation technologies in place can you
implement the physical automation of your
operations. Physical automation in turn leads
to increased productivity, and productivity
to sustainability through reduced waste and
energy consumption.
Renishaw’s industrial metrology
technologies are a critical enabler for factory
automation and addressing skills shortages
in manufacturing. Renishaw uses high levels
of automation and connectivity to master
consistent, automated and productive metal
cutting in its own production facilities. It
now helps its partners to apply these
technologies and integrate smart factory
automation into their own production
processes.
By implementing Renishaw process
automation technologies manufacturers can
extend the life of their plant and equipment,
increasing machine uptime and output
without adding any extra machines. With
businesses increasingly focused on their
environmental impact and the need to reduce
costs, Renishaw’s products also help
customers to reduce energy consumption
and minimise waste. For example, by
reducing unproductive machine time,
eliminating scrap components and reducing
the total energy
consumption required to
produce the same level of
machined components.
Capture more data for
greater control with
Renishaw’s next-generation
radio transmission probing
system for machine tools
Machine tool spindle
probing technologies are key
to process automation. Data
relating to the condition of
parts and tools, the
performance of machines,
process trends, interventions
and environmental effects
all reflect what is happening
at critical points in a manufacturing process.
Data can be analysed and automatically
adjusted for tool wear and drift, before a bad
part is produced – all in the pursuit of zero
waste, re-work and manual intervention.
New for EMO Milano 2021, Renishaw is
previewing its RMI-QE next-generation
radio transmission system for probing on
machine tools. RMI-QE enables reliable,
automated, on-machine tool setting, tool
breakage detection, part set up and part
verification capability. Integrating probing
for process control into manufacturing
processes can provide the data
manufacturers need to significantly improve
productivity, machine utilisation and reduce
reliance on operators and human
intervention.
New ultrasonic probe increases the
REVO® system’s multi-sensor capability
Also new from Renishaw for EMO Milano
2021, is the RUP1 ultrasonic probe for use
with the REVO 5-axis measurement system
on co-ordinate measuring machines (CMMs).
The RUP1 probe adds ultrasonic thickness
inspection to the REVO system’s existing
product range. Unlike many other ultrasonic
systems, RUP1 does not require the use of
water tanks or coupling gel to enable a good
transmission of the signal. Instead, it uses an
innovative elastomer tip ball to provide
excellent coupling between the probe and the
material. As a result, the RUP1 probe
removes the need for skilled operators to
interpret oscilloscope screens, and it releases
shop floor real estate as immersion tanks and
deep bore CMMs are not required.
CASE STUDY
GERMAN STEEL STOCKHOLDER BENEFITS FROM
ADVANCED WAREHOUSE SOFTWARE
The warehouse management system (WMS)
KASTOlogic and the intelligent app
KASTOlogic mobile, two software solutions
from industrial warehouse system
manufacturer Kasto, are helping to streamline
the operation of automated and manual storage
areas at Schwarzwald-Eisenhandel GmbH &
Co.KG (SchwarzwaldEisen). They are allowing
the steel stockholder to accelerate its processes,
minimise error rate and track orders seamlessly.
SchwarzwaldEisen has become the leading
steel distributor in the Baden-Württemberg
state of south-west Germany, delivering
approximately 120,000 tonnes of material per
year. The fourth-generation, family-run
company dates back to 1870. Since 1966, the
headquarters has been located in Lahr and the
company has since opened other facilities in
Freiburg im Breisgau, Bad Säckingen and
Karlsruhe. There are also subsidiaries in the
Rhineland-Palatinate state in Germany as well
as in Switzerland.
Dr Steffen Marco Auer, joint managing
director together with his brother Ingo Auer
and Alexander Hatt said, “We focus on organic
growth and running a decentralised
organisation. Instead of operating one major
facility, we have several regional sites that are
close to the customer, enabling fast and flexible
deliveries.
“Efficient communication between the
individual locations and well-organised
logistics are essential for such an operation.
That is why we structure all subsidiaries
according to a similar principle and utilise
proven and standardised technologies and
processes across the sites.”
SchwarzwaldEisen uses Kasto as the
preferred supplier of storage systems. For about
eight years, an automated storage system in
Lahr from the UNICOMPACT 3.0 series has
been providing quick and efficient storage and
retrieval of solid bar, tube and section up to six
metres in length. The stockholder offers a range
of materials consisting of around 10,000
products, mainly construction steel, stainless
steel and also aluminium.
Seventy to 80 per cent of orders for steel
section are semi-processed to customers’
specifications using machine tools in Freiburg.
Dr Steffen Marco Auer, joint managing
director at SchwarzwaldEisen.
For about eight years, SchwarzwaldEisen in Lahr has operated a Kasto UNICOMPACT
3.0 automated storage system for long stock, allowing quick and efficient storage and
retrieval of bar, tube and section up to six metres long.
For long stock, the Kasto system supplies
material to two removal stations via an
operating gantry crane having short access
times based on a material-to-operator principle.
Sheet material is stored in a separate, manually
operated area.
Steffen Auer outlined the challenges by
stating, “Our customers expect us to provide
fast, error-free and trackable deliveries. To
ensure this, we depend on a simple, clear and
reliable control system for our entire material
flow.”
SchwarzwaldEisen uses the eNVenta
inventory management system (IMS) across all
of its sites. The storage system in Lahr is linked
to it via an interface created specifically for the
purpose, as is the case for two other automated
Kasto storage systems at Karlsruhe and
Westerwald in Rhineland-Palatinate. It ensures
standardised order management and a high
level of inventory transparency. The IMS
transfers order data electronically to the
KASTOlogic WMS, which in turn triggers the
required material to be called up at the
respective site. All processes can be tracked
seamlessly, virtually eliminating operational
errors.
Steffen Auer added, “In the past, our
manually operated metal sheet warehouses
required paper-based management. It was not
always easy to locate the required material in
the long rows of shelves. Due to the broad
product range, staff sometimes removed the
wrong sheets or incorrect quantities and the
customer did not always receive what was
ordered.”
To integrate these storage areas into the
intelligent electronic control system, Kasto
engineers assessed the problem and developed
a solution to display all storage areas in a
standardised and consistent control format.
One of the tools used was KASTOlogic mobile,
a platform-independent, mobile version of
KASTOlogic. The software makes it possible to
use the essential functions of the WMS on
mobile devices such as tablets and
smartphones, independently from the
UNICOMPACT’s operator panels.
The mobile facility is able to manage the
UNICOMPACT automated storage system for
long stock and, just as easily and flexibly, the
manually operated metal sheet storage area.
Warehouse staff have access to order and
product data at any time. When removing
sheets, the system directs the operator to the
respective storage location and specifies the
required quantity.
The shelves have QR and bar codes. When
an operator scans one with the mobile device,
the material’s removal is confirmed and a
replenishment order is triggered if the
inventory is running low. All information is
available both in the WMS and IMS via
customised interfaces. The software system is
scalable to include other sites as required.
Both the storage system and the control
system can be serviced remotely. Kasto is able
to access the software and clear malfunctions
quickly and easily at any time. If necessary, a
service engineer can be on-site from the
supplier’s Achern headquarters at short notice.
Stephan Auer concluded, “The concept is
impressive in every aspect and we want to
implement it at our other locations to help us
become even more efficient across all of our
sites. If an ordered product is not in stock at a
specific facility, it can be found in the system
quickly and delivered from another site.”
www.kasto.com
Thanks to KASTOlogic mobile, warehouse
employees have access to order and product
data at any time, preventing errors and
increasing efficiency.
CASE STUDY
NEW BRUDERER PRESS IS JEWEL IN THE CROWN OF
EUROPEAN SPRINGS & PRESSINGS £700,000 PRESS
SHOP REDEVELOPMENT
One of the UK’s leading manufacturers of
precision springs, wire forms, pressings and
assemblies has completed the relocation of its
new press shop with the addition of a new,
high-speed precision Bruderer press.
European Springs & Pressings Ltd, which
supplies customers in the automotive,
aerospace, building products, medical and
nuclear sectors, has installed a BSTA 410-
110B2 and high precision servo feeder to help
it increase capacity and target more than £1m
of new opportunities.
Fitted with the latest press and tool
monitoring technology, the machine’s
expansive 1100 mm bed, production speeds
of up to 1600 strokes per minute and fully
adjustable stroke between 16 and 47mm,
makes it an ideal addition for the
Beckenham-based firm and means it can be
used for pretty much every product it makes.
Continuing its policy of long-term
investment in cutting-edge, innovative
technologies, the acquisition is the final stage
of a dynamic £700,000 project that has
involved the construction of a dedicated 6000
sq ft press shop, which is set to deliver 20%
efficiency gains and more streamlined
production cells.
Stuart McSheehy, Managing Director of
European Springs & Pressings, commented:
“Our relationship with Bruderer UK goes
back more than 15 years and this will be our
third new machine we’ve taken from Adrian
Haller and his team.
“The Swiss stamping technology is the
best in the world when it comes to precision,
achieving tolerances and delivering
flexibility, and this new BSTA 410-110B2 will
be the real jewel in the crown of our new
press shop.”
He continued: “A long press bed is ideal
for satisfying the increasing demand from
customers for longer press tools that
accommodate more progressions and more
complex shapes. We also required a machine
capable of giving us versatility when it comes
to strip width and material thickness.
“Working with the Bruderer team, we
made the decision to spec the machine up
with a state-of-the-art servo feeder to help us
automate some of the jobs and a high-end
multi-head MicroCoat lubrication system for
greater performance, whilst tool protection
technology, press force monitoring and
acoustic booths were also added.”
European Springs & Pressings remained
operational throughout Covid-19,
diversifying its product range to produce
components that went into surgical masks,
other medical devices and the power
generation supply chain.
Due to the diverse nature of its markets,
the company has enjoyed rapid growth since
the easing of lockdown and is on course for a
record £11m sales in 2021, which should
create more than ten jobs.
The new press shop was critical to this
expansion and the business was again
assisted by Bruderer’s centre of engineering
excellence in the UK in the relocation of
presses, ensuring that production was still
able to meet day-to-day targets.
Stuart went on to add: “This project was
(l-r) Adrian Haller (Bruderer UK) with Stuart McSheehy (European Springs & Pressings).
two years in the making and highlights the
strong partnerships we have with our
suppliers, especially Bruderer UK, who we
asked to provide engineering services for the
decommissioning, relocation and
recommissioning of two of its high-speed
presses and one, 160-tonne Zani machine.
“The latter was an especially complex
move and had to be taken from its existing
position on its side and then erected into its
new location in the machine shop. Having a
company with such a strong product
knowledge meant we were confident that
this process would not affect the press in the
long-term and the relocation was completed
with only one machine ever out of action at
any time.”
Adrian Haller, Managing Director at
Bruderer UK, concluded: “We have built a
strategic relationship with European Springs
& Pressings, and this is reflected in the trust
it placed in us to support its press shop
relocation.
“The installation of the BSTA 410-110B2 is
a clear indication of the precision markets the
company is going after. In particular, the
control technology added to the press
provides automatic ram shut height
adjustment while the machine is under
acceleration and deceleration loads, giving it
guaranteed process stability and pinpoint
repeatability.
“What is a really pleasing element of this
partnership is how apprentices are being
trained on the latest high-speed presses,
futureproofing their careers for years to
come.”
