<strong>in</strong> <strong>roller</strong> coaster design<br />
<strong>Maurer</strong> Söhne is us<strong>in</strong>g the latest software<br />
technology to design and implement <strong>tracks</strong><br />
for the next generati<strong>on</strong> of <strong>roller</strong> coasters<br />
Creative ideas al<strong>on</strong>e are not enough. The car and track are the<br />
two most important comp<strong>on</strong>ents of every <strong>roller</strong> coaster. It is <strong>on</strong>ly<br />
when these two elements are perfectly adapted to <strong>on</strong>e another<br />
that there is any space for <strong>in</strong>tegrat<strong>in</strong>g <strong>new</strong> and creative ideas <strong>–</strong><br />
ideas that turn a <strong>roller</strong> coaster <strong>in</strong>to someth<strong>in</strong>g special and unique.<br />
This is why <strong>Maurer</strong> Söhne decided right from the outset that <strong>new</strong><br />
areas <strong>in</strong> track design would have to be explored <strong>in</strong> parallel with<br />
the development of the <strong>Maurer</strong> X-Car so as to take advantage of<br />
the outstand<strong>in</strong>g and totally unique characteristics of this car.<br />
The result of this development work <strong>–</strong> c<strong>on</strong>ducted over a period<br />
of several years <strong>–</strong> is an <strong>in</strong>credibly high-performance software<br />
soluti<strong>on</strong> that optimises the plann<strong>in</strong>g of custom designed <strong>roller</strong><br />
coasters and offers an <strong>in</strong>tegrated soluti<strong>on</strong> - <strong>in</strong>clud<strong>in</strong>g dynamic<br />
and static calculati<strong>on</strong>s for the track, computer supported track<br />
producti<strong>on</strong> and quality assurance. The comprehensive software<br />
package, called XTRAC (Extended Track C<strong>on</strong>structi<strong>on</strong> Software),<br />
was developed <strong>in</strong> collaborati<strong>on</strong> with the University of Duisburg<br />
/ Germany, us<strong>in</strong>g the latest computer technology and scientific<br />
methods and has now been fully implemented at <strong>Maurer</strong><br />
Söhne.<br />
The modular X-Car c<strong>on</strong>cept:<br />
Excellent drive characteristics, maximum drive comfort and a broad<br />
range of designs<br />
From <strong>in</strong>itial idea to f<strong>in</strong>ished track<br />
The first step <strong>in</strong> develop<strong>in</strong>g any <strong>new</strong> <strong>roller</strong> coaster is to identify<br />
the overall boundary c<strong>on</strong>diti<strong>on</strong>s. These <strong>in</strong>clude the rider capacity,<br />
<strong>in</strong>tended target group, degree of thrill, size and theme of the<br />
<strong>roller</strong> coaster, type of car (n<strong>on</strong>-sp<strong>in</strong>n<strong>in</strong>g, sp<strong>in</strong>n<strong>in</strong>g, skidd<strong>in</strong>g etc.),<br />
terra<strong>in</strong>, exist<strong>in</strong>g structures and other c<strong>on</strong>stra<strong>in</strong>ts that need to be<br />
taken <strong>in</strong>to account. Ideally, as early as the beg<strong>in</strong>n<strong>in</strong>g of this plann<strong>in</strong>g<br />
phase, this task would be tackled by us<strong>in</strong>g a 3D data model<br />
of the site for the <strong>roller</strong> coaster. This would be followed by the<br />
actual "creative phase” <strong>in</strong> track development: Design<strong>in</strong>g the actual<br />
<strong>roller</strong> coaster. A <strong>roller</strong> coaster that takes <strong>in</strong>to account all of<br />
the relevant boundary c<strong>on</strong>diti<strong>on</strong>s will score the highest po<strong>in</strong>ts<br />
possible with regard to uniqueness and hitt<strong>in</strong>g the client’s objectives.<br />
In additi<strong>on</strong> to a c<strong>on</strong>venient track editor, <strong>Maurer</strong>-XTRAC<br />
also offers designers an extensive library of track templates.<br />
These track templates are c<strong>on</strong>stantly be<strong>in</strong>g expanded either by<br />
projects that have already been completed or through <strong>in</strong>novative<br />
ideas that are developed <strong>in</strong> advance for potential future projects.<br />

One of the most crucial unique features of the <strong>in</strong>tegrated<br />
XTRAC software is the real-time, precise dynamic calculati<strong>on</strong>s<br />
that are c<strong>on</strong>stantly performed <strong>in</strong> the background <strong>in</strong> parallel with<br />
the track’s development. These <strong>in</strong>clude speed, accelerati<strong>on</strong> and<br />
force <strong>in</strong>dicators. In c<strong>on</strong>trast to develop<strong>in</strong>g <strong>roller</strong> coasters by us<strong>in</strong>g<br />
other programs or c<strong>on</strong>venti<strong>on</strong>al eng<strong>in</strong>eer<strong>in</strong>g-based approaches,<br />
which always follow the steps of ‘design<strong>in</strong>g, draw<strong>in</strong>g,<br />
calculat<strong>in</strong>g’, XTRAC ensures that the track is viable and can<br />
be implemented exactly the way it was designed. This advantage<br />
is <strong>in</strong>valuable with regard to the speed with which <strong>roller</strong> coasters<br />
can be developed, as well as with regard to plann<strong>in</strong>g reliability.<br />
In order to discuss the layout of a track with a client, any sketches<br />
should be as vivid and realistic as possible. For this purpose,<br />
a high-performance visualizati<strong>on</strong> <strong>in</strong>terface, offer<strong>in</strong>g clear and precise<br />
graphics, has been developed for XTRAC. As well as<br />
specify<strong>in</strong>g and display<strong>in</strong>g the potential positi<strong>on</strong>s of supports by<br />
us<strong>in</strong>g automatic static calculati<strong>on</strong>s, cars can also be displayed<br />
with great detail.<br />
Due to the precise calculati<strong>on</strong> of every vehicle’s positi<strong>on</strong>, special<br />
cars such as sp<strong>in</strong>n<strong>in</strong>g cars can be precisely calculated and real-
istically depicted, <strong>in</strong>clud<strong>in</strong>g when they are sp<strong>in</strong>n<strong>in</strong>g. This means<br />
that the rotati<strong>on</strong> excitati<strong>on</strong> for various load c<strong>on</strong>diti<strong>on</strong>s can already<br />
be optimised dur<strong>in</strong>g this phase of the development process. Designs<br />
related to the <strong>roller</strong> coaster and car themes developed <strong>in</strong><br />
parallel procedures can also be easily <strong>in</strong>tegrated and presented<br />
<strong>on</strong> the visualizati<strong>on</strong> <strong>in</strong>terface for discussi<strong>on</strong>. Special effects, such<br />
as vertical lifts and other mechanically supported track features,<br />
or the <strong>in</strong>corporati<strong>on</strong> of timed special effects, or vehicle’s positi<strong>on</strong><br />
<strong>on</strong> other <strong>tracks</strong>, can be realistically simulated and represented.<br />
This will optimize the effect of vehicles, which are chas<strong>in</strong>g <strong>on</strong> the<br />
<strong>tracks</strong> of a dual-tracked rac<strong>in</strong>g coaster. With its <strong>in</strong>credible flexibility,<br />
high operat<strong>in</strong>g speed and visualizati<strong>on</strong> features, <strong>Maurer</strong>-<br />
XTRAC offers unique <strong>possibilities</strong> for directly <strong>in</strong>volv<strong>in</strong>g clients<br />
<strong>in</strong> the design and optimisati<strong>on</strong> of their <strong>roller</strong> coasters.<br />

Further forms of visualizati<strong>on</strong> offered by <strong>Maurer</strong>-XTRAC <strong>in</strong>clude<br />
<strong>in</strong>terfaces for creat<strong>in</strong>g realistic representati<strong>on</strong>s of <strong>tracks</strong> <strong>in</strong>tegrated<br />
<strong>in</strong>to amusement parks.<br />
The designer and client can see the proposed coaster already<br />
<strong>in</strong>tegrated <strong>in</strong>to an exist<strong>in</strong>g park envir<strong>on</strong>ment. This visualizati<strong>on</strong> is<br />
significantly more detailed than can be achieved with c<strong>on</strong>venti<strong>on</strong>al<br />
wireframe models.<br />
Due to the previously <strong>in</strong>c<strong>on</strong>ceivable wealth of detail and the high<br />
speed of the visualizati<strong>on</strong> features offered by <strong>Maurer</strong>-XTRAC,<br />
the design of a coaster can be agreed up<strong>on</strong> <strong>in</strong> great detail by the<br />
client and manufacturer very early <strong>on</strong> <strong>in</strong> the project. Early agreement<br />
to the c<strong>on</strong>cept will result <strong>in</strong> a rapid implementati<strong>on</strong> of the<br />
project.<br />

Realistic representati<strong>on</strong> of a track<br />
From layout to optimised design<br />
The optimisati<strong>on</strong> of the track’s layout as accomplished by<br />
XTRAC cannot be achieved by us<strong>in</strong>g c<strong>on</strong>venti<strong>on</strong>al calculati<strong>on</strong><br />
methods. S<strong>in</strong>ce every <strong>roller</strong> coaster is designed <strong>on</strong> the basis of<br />
the track’s layout, and the characteristics of the track depend <strong>in</strong><br />
turn <strong>on</strong> the accelerati<strong>on</strong>s achieved al<strong>on</strong>g the track, there is a design<br />
gap <strong>in</strong> the development process that so far has <strong>on</strong>ly been<br />
able to be bridged through the experience and <strong>in</strong>st<strong>in</strong>cts of the designer<br />
and a lot of hard work. For the first time, XTRAC now<br />
enables track layouts to be designed with complete precisi<strong>on</strong>.<br />
The accelerati<strong>on</strong>s derived from the track’s layout are calculated<br />
and provided to the designer <strong>in</strong> an accelerati<strong>on</strong> editor. Here, they<br />
can be automatically, semi-automatically or manually optimised<br />
us<strong>in</strong>g algorithms specifically developed for this purpose and the<br />
ideal accelerati<strong>on</strong> characteristics for the desired ride experience<br />
can be specified.<br />
Accurate model of a track <strong>in</strong>tegrated <strong>in</strong>to a park
XTRAC adopts these values and uses them to optimise the<br />
track’s layout. Any changes to the track that are implemented as<br />
a result of this are often nearly <strong>in</strong>visible to the naked eye, but create<br />
noticeably more even accelerati<strong>on</strong> characteristics with significantly<br />
reduced accelerati<strong>on</strong> peaks. C<strong>on</strong>sequently, not <strong>on</strong>ly is the<br />
ride experience improved, but more <strong>in</strong>terest<strong>in</strong>g track elements<br />
can be designed. The loads act<strong>in</strong>g <strong>on</strong> the car are also significantly<br />
reduced, thus reduc<strong>in</strong>g wear and ma<strong>in</strong>tenance costs.<br />
XTRAC also enables other track parameters to be optimised<br />
with great precisi<strong>on</strong>. Includ<strong>in</strong>g additi<strong>on</strong>al loads, formerly necessary<br />
because precise calculati<strong>on</strong>s were not possible, can now be<br />
avoided.<br />
The safety blocks, which play a particularly vital role for <strong>tracks</strong><br />
with <strong>in</strong>dividual cars as well as for the ride dynamics and the<br />
coaster’s capacity, can be more precisely specified. Important<br />
c<strong>on</strong>trol functi<strong>on</strong>s, such as the clearance envelope <strong>in</strong> tight corners<br />
and extreme twists, are automatically calculated. This will guarantee<br />
a high level of design safety.<br />

From the soft- to the hardware<br />
XTRAC not <strong>on</strong>ly significantly shortens the calculati<strong>on</strong> phase of<br />
a <strong>roller</strong> coaster, but also enables producti<strong>on</strong> to be started c<strong>on</strong>siderably<br />
earlier. Brakes and drives are largely specified automatically.<br />
After the approval of the layout, XTRAC transfers the data<br />
to specifically developed structural calculati<strong>on</strong> modules, which,<br />
<strong>in</strong> turn, enable the shop draw<strong>in</strong>gs to be created mostly automatically.<br />
In parallel with this process, a requirements list for materials<br />
with l<strong>on</strong>g delivery times is compiled to enable them to be ordered.<br />
Time is therefore not <strong>on</strong>ly saved <strong>in</strong> the design of the<br />
coaster, but also <strong>in</strong> the early start of the producti<strong>on</strong> processes.<br />
XTRAC makes all of the data released for producti<strong>on</strong> immediately<br />
available through <strong>in</strong>tegrated data flows. This means that<br />
when the track is produced, the planned assembly of the comp<strong>on</strong>ents<br />
can be viewed directly <strong>on</strong> the computer term<strong>in</strong>al. The<br />
laser-measur<strong>in</strong>g <strong>in</strong>strument needed to calibrate the rail coord<strong>in</strong>ates<br />
is also provided with all necessary data directly from the<br />
computer. Elim<strong>in</strong>ati<strong>on</strong> of the manual <strong>in</strong>terface results <strong>in</strong> higher<br />
quality track with a reduced rework <strong>in</strong> a faster time.<br />

The precisi<strong>on</strong> of the dynamic calculati<strong>on</strong>s and the optimised<br />
track layout will <strong>on</strong>ly be of practical use if the most precise tolerances<br />
and highest quality standards are applied <strong>in</strong> producti<strong>on</strong> as<br />
well.<br />
<strong>Maurer</strong> Söhne is the first manufacturer <strong>in</strong> the world to have <strong>in</strong>stalled<br />
an external quality c<strong>on</strong>trol system operated by TÜV Süd-
deutschland for its amusement rides producti<strong>on</strong>. <strong>Maurer</strong> Söhne<br />
has been awarded the TÜV Safety Certificate. <strong>Maurer</strong>-XTRAC<br />
supports quality assurance by generat<strong>in</strong>g standard and standardized<br />
documentati<strong>on</strong> as well as quality assurance protocols<br />
that are immediately processed <strong>on</strong>l<strong>in</strong>e at the term<strong>in</strong>al through<br />
data coupl<strong>in</strong>g <strong>in</strong> producti<strong>on</strong>. The high-tech, 3D-Scan measur<strong>in</strong>g<br />
method was <strong>in</strong>troduced as an additi<strong>on</strong>al quality assurance <strong>in</strong>strument<br />
and was l<strong>in</strong>ked with XTRAC.<br />
TÜV Safety Certificat<br />
The entire track can be spatially measured aga<strong>in</strong> after completi<strong>on</strong><br />
and compared with the target layout <strong>in</strong> XTRAC. This will<br />
highlight and analyze even the most m<strong>in</strong>or deviati<strong>on</strong>s. This resulted<br />
<strong>in</strong> a quantum leap <strong>in</strong> quality <strong>in</strong>specti<strong>on</strong>s. When compared with<br />
exist<strong>in</strong>g systems, <strong>roller</strong> coasters produced us<strong>in</strong>g <strong>Maurer</strong>-<br />
XTRAC are dist<strong>in</strong>guished by their extremely low deviati<strong>on</strong>s between<br />
design data and the measured values. Any deviati<strong>on</strong>s are<br />
used to further improve the calculati<strong>on</strong> parameters, such as the<br />
assumpti<strong>on</strong>s for air resistance and fricti<strong>on</strong> coefficients. The currently<br />
unequalled c<strong>on</strong>vergence of the plann<strong>in</strong>g data with the f<strong>in</strong>ished<br />
product will lead to significantly improved <strong>tracks</strong> <strong>in</strong> future.<br />

Roller Coaster development of the future<br />
The <strong>in</strong>troducti<strong>on</strong> of XTRAC now enables the WYSIWYG pr<strong>in</strong>ciple<br />
("what you see is what you get”), known from computers,<br />
to be applied to the c<strong>on</strong>structi<strong>on</strong> of <strong>roller</strong> coasters. The c<strong>on</strong>stant,<br />
simultaneous, real-time dynamic calculati<strong>on</strong>s enable a high level<br />
of design quality to be achieved as early as the bidd<strong>in</strong>g stage.<br />
What the client sees <strong>in</strong> the bidd<strong>in</strong>g stage will be what he gets as<br />
his f<strong>in</strong>al product. For the first time, even <strong>roller</strong> coasters with various<br />
k<strong>in</strong>ds of special cars, such as the Sp<strong>in</strong>n<strong>in</strong>g Coaster, can be<br />
realistically simulated and designed. The <strong>in</strong>tegrated electr<strong>on</strong>ic<br />
data process<strong>in</strong>g envir<strong>on</strong>ment at <strong>Maurer</strong> Söhne and the c<strong>on</strong>t<strong>in</strong>uous<br />
workflows - from the <strong>in</strong>itial plann<strong>in</strong>g phase to the completed<br />
track - lead to the greatest possible accuracy <strong>in</strong> plann<strong>in</strong>g and<br />
producti<strong>on</strong>, warrant<strong>in</strong>g an excepti<strong>on</strong>ally high quality standard.<br />
Ride manufacturers can reduce the lead-time <strong>in</strong> the c<strong>on</strong>structi<strong>on</strong><br />
of the <strong>roller</strong> coaster while <strong>in</strong>tegrat<strong>in</strong>g all the unique site c<strong>on</strong>diti<strong>on</strong>s<br />
found at the client’s park.<br />
The calculati<strong>on</strong> and producti<strong>on</strong> accuracy enabled by the latest<br />
technologies removes the need for unnecessary, but previously<br />
<strong>in</strong>dispensable, design marg<strong>in</strong>s and enables the utilizati<strong>on</strong> of all<br />
available opti<strong>on</strong>s for <strong>new</strong> and excit<strong>in</strong>g <strong>roller</strong> coaster designs.<br />
