To take stock (of something) is to think carefully about a situation<br />

or event and form an opinion about it, so that you can decide<br />

what to do.<br />

History doesn’t just happen; it is made—made by real people<br />

who faced real challenges, who had uncertainty about the future,<br />

just as we do today. History is not about the past. If you think<br />

about it, no one ever lived in the past.... They lived in the present.<br />

The difference is, it was their present, not ours. They were caught<br />

up in the living moment exactly as we are, and with no more<br />

certainty of how things would turn out than we have.<br />

History can be an important instrument that informs our approach<br />

to critical issues today. Also, it has a tendency of repeating itself,<br />

if we don’t learn by experience. The past points out the right and<br />

the wrong we did back then, which tells us what to repeat and<br />

what we should not. This issue is dedicated to past highlights in<br />

<strong>Susamwad</strong> past issues.<br />

Looking Back in joy : The Power of Nostalgia<br />

Long considered a disorder, nostalgia is now recognised as a powerful tool in the battle against anxiety and depression.<br />

Is it healthy to dwell in the past? Up until about 15 years ago most psychologists would have suggested probably not.<br />

The habit of living in memory rather than the present, of comparing how things once were with how things are now,<br />

was for several centuries thought at best a trait to avoid and at worst a root cause of depressive illness. It had been<br />

considered a psychological disorder ever since the term was coined by a 17th-century Swiss army physician who<br />

attributed the fragile mental and physical health of some troops to their longing to return home <strong>–</strong> nostos in Greek, and<br />

algos, the pain that attended thoughts of it.<br />

Research suggests that nostalgia is a kind of inbuilt neurological defence mechanism, which can be marshalled to<br />

protect us against negative thoughts and situations. It elevates meaningfulness, connectedness and continuity in the<br />

past. It is like a vitamin and an antidote to those states. It serves to promote emotional equilibrium. Nostalgia thus<br />

helps build resources like optimism or inspiration or creativity, which are correlated with mental fortitude.<br />

It’s all About<br />

Attitude....<br />

When did you last think, “Why me?? Why should I always<br />

get stuck into a mess like this? God, what wrong have I<br />

done??” Oh, plenty of times, I am sure. Life is messy;<br />

then be it problems in your family, your social life or your<br />

professional life. Reading other’s stories, touches us - gives<br />

us a sense of companionship. Why does someone else’s<br />

life, their problems, their experiences seem so similar to<br />

ours?? Maybe it’s because there are some truths of life; of<br />

the world. I have picked out some quotations I have read or<br />

heard and elaborated on them. In this article, I try to guess<br />

some of these truths - some I have realized from my own<br />

experiences. And believe me - I am sure you will relate to<br />

all these if you think about the dilemmas you are facing or<br />

have already faced.<br />

“Life is not a spectator sport.”<br />

Destiny, karma ... fate ... luck-all these things are so often<br />

said of life. But I think they are just ways to reassure<br />

oneself, to deny that we create the destiny, we decide our<br />

luck. You have got to play life, not sit on the side benches<br />

waiting for someone other to score the goal or to fall down<br />

for that matter. We should play fast, hard ... cheat a little,<br />

hurt ourself ... but keep playing nonetheless. Play as if there<br />

is no tomorrow. The best part about the ‘life-game’ is that<br />

we can change the rules - maybe there are none. Are you<br />

unsure of doing something you want to badly? I think you<br />

should go ahead and do it. And you may be surprised to<br />

know how easily you can achieve something.<br />

Reality - it comes to us no matter what disguise we put on. It<br />

creeps out sooner or later. Truth hurts incredibly. And so we<br />

lie. But you know, it hurts even more when you finally realize<br />

that it is actually happening. You don’t know the future so<br />

why worry about it? I am not saying be all carefree... you<br />

can fret. But don’t wonder about how things will turn up,<br />

in what state you’ll be in future. You don’t get answers to<br />

these questions and even if you do, that’s your fantasy- it<br />

is rarely true.<br />

It is not very important if it’s “happily ever after...” so as long<br />

as it’s happy right now.<br />

surprise you. And once in a while ... people may even take<br />

your breath away.”<br />

As much as rules and laws rein you, you are urged to break<br />

free and sprint out of the monotonous life. Some rules<br />

are necessary, but some rules which we set for ourselves<br />

restrain us from seeing the inner, minute qualities of people.<br />

I am not saying that you have to get along with everyone,<br />

but just get to know them before you form your opinions.<br />

You are not actually superior than anybody out there. And if<br />

you think you are, that’s where you fail. There’s a concealed<br />

story behind every person. Everything has a reason. Nobody<br />

is bad out there. It’s just that you become so oblivious and<br />

self-centered that you don’t even try to explore. You may<br />

miss out on some very good friendships. You may go up<br />

and up as much as you want. But there’s always a time<br />

when you loose balance and fall. But the fall is always easier<br />

when you can count on friends to catch you.<br />

It’s not the change around us that troubles us, but the fact<br />

that we are not changing does. You can hardly define a<br />

person when he/she is very young. It’s the years in which<br />

we mature, that we change. It’s not about the standard<br />

way of life anymore, it’s more like our own way. I would<br />

tell everybody to listen to their conscience - honestly. It’s<br />

almost always right. Then living in a different way than<br />

before doesn’t matter. Coping with change is not easy for<br />

everyone. But the best solution is to accept things. Change<br />

is inevitable. It’s not good or bad, right or wrong ... nothing<br />

ever remains the same.<br />

Pain is an integral part of everyone’s life. It may be<br />

devastating, it may be trifling, but pain hurts.<br />

If we look back and see, we realize that the pain that time<br />

was not so big than what it is now. But the truth is that pain is<br />

always huge when we live in it. And maybe we even secretly<br />

like it. Because without pain there would be no joy of<br />

overcoming it. We can imagine about life without pain all we<br />

want. But what we don’t realize is that we imagine because<br />

we ache. Yes, you can fight it, compromise, anesthetize it.<br />

But you can’t beat it ... because there’s always more.<br />

So, that’s what it all comes to in the end - the flashing<br />

reality. Without all the blues, without all the hard-hitting<br />

experiences we would not live. We would exist. What is that<br />

saying? Life is not fair.<br />

But it actually is - it gives all the pain, but it has its share of<br />

happiness, too. It’s not even hidden, it just goes unnoticed,<br />

I think.<br />

A Step Towards Customer Delight<br />

of safety switches, do’s and don’t, etc. Since this was their<br />

first visit to Pune, we organized a tour of Pune city, which<br />

was appreciated by them.<br />

We had taken feedback from all participants about this<br />

program. One constructive and interesting feedback<br />

received was that so far they were not clear about many<br />

aspects of our compressors and now after this program<br />

their confidence has gone up.<br />

This program was a grand success which will certainly bring<br />

our customer closer to us in future and boost the equipment<br />

and spare parts business.<br />

Know how for users at KPCL Saswad<br />

As discussed during the Annual Dealers Conference in<br />

<strong>Oct</strong>ober 2007, we had organized 4 days special training<br />

session in January 2008 at KPCL Saswad for users from<br />

Agra who are actually responsible for satisfactory operation<br />

of our KC compressors in cold storage sector.<br />

To keep the momentum going, we organized a similar<br />

training session from 14th to 16th <strong>Dec</strong>ember, 2009, again<br />

at our Saswad plant, for users from Varanasi (UP) who were<br />

basically plant incharge / operator level people.<br />

Sanjay Grover and Amit Srivastava from our Delhi office<br />

and D P Singh from our Lucknow office were instrumental in<br />

talking to cold storage owners in Varanasi and organizing visit<br />

of these plant incharge / operators to KPCL Saswad. Total<br />

16 users attended this course. To motivate and encourage<br />

participation in such programs, as a special case, we had<br />

arranged lodging, boarding and local conveyance at our<br />

cost for all users which was well appreciated by them.<br />

This training was arranged to have interaction with all users<br />

on our after market support, to explain good maintenance<br />

practices, advantage of using genuine spare parts /<br />

advantage oil and to get the optimum output from our<br />

refrigeration compressors.<br />

This was also arranged to promote refrigeration air cooled<br />

KCX compressors. We had also arranged a class room<br />

training at KPCL Saswad with all users wherein these<br />

aspects were taken care of.<br />

We had also organized Saswad factory visit. New processes<br />

introduced to improve the product quality and infrastructure<br />

to produce world class product was explained, which was<br />

appreciated by all users. Hands on training was organized<br />

on all types of compressors by explaining them the role<br />

of the major parts in functioning of the compressors ,<br />

clearances to be maintained during overhauling and the<br />

testing procedures.<br />

Safety switches are the backbone for satisfactory<br />

performance of the compressor. As we felt that users should<br />

have in-depth knowledge of safety switches supplied<br />

with each refrigeration compressor, we had arranged an<br />

exclusive session for the same and covered trouble shooting<br />

Commitment and contribution by each and every employee in the team is the critical success factor for achievement of any<br />

pre-defined goal and teamwork has been always been the strength of ACR Projects Division.<br />

Reflection meetings which are conducted on completion of any major project further reinforce the bonding amongst team<br />

members with sharing the challenges the team successfully resolved on current projects and implementing the learning’s in<br />

future projects.<br />

Some major achievements of the team in 2010, was completion of engineering, procurement, packaging and dispatch of Gas<br />

KPCL Makes Waves<br />

in the Marine Sector<br />

• INS Shivalik, the first indigenously built frigate class stealth warship<br />

was commissioned on 29th April, 2010, in the Indian Navy. Defence<br />

Minister A K Antony inducted the frigate in a ceremony held at Mazgon<br />

Docks, Mumbai. INS Shivalik is first of three ship<br />

Project -17 frigates.<br />

The 143 meter-long warship, with 6,000 tonnes<br />

displacement, has “versatile control systems with<br />

signature management and radar cross-section<br />

reduction features.” Commissioning of the Shivalik<br />

has brought India in the league of those few who<br />

have capability to build stealth warships. Other<br />

countries having similar capacity are the USA, the<br />

UK, Russia, France, China, Japan and Italy.<br />

It’s a ship that is designed to escape detection by<br />

normal radars and surveillance equipment. Special<br />

aerodynamics,<br />

equipment and<br />

material used in<br />

designing and<br />

building these<br />

ships make it very<br />

difficult to monitor<br />

their movements.<br />

That’s why they<br />

are called ‘stealth<br />

frigates.’ Shivalik<br />

class warships<br />

can deal with multiple threat environment and are fitted with weapon<br />

suite comprising both area and point defence systems. It has sensors<br />

for air, surface and subsurface surveillance, electronic support and<br />

counter equipment and decoys for ‘soft kill measures’.<br />

The MDL is building two other warships in this Shivalik series to be<br />

named INS Sayahdri and INS Satpura which will be commissioned<br />

by the end of this year and middle of next year respectively under<br />

Project-17.<br />

Each of these frigates is equipped with six 144 TR Air Conditioning and two 2.1 TR<br />

Refrigeration Plants supplied by KPCL. As a part of commissioning activity, a three<br />

day training program was arranged for the crew of INS Shivalik at our Hadapsar<br />

and Saswad works. The program, which covered design specifications, working<br />

of the plant, operational and maintenance aspects and trouble shooting, was well<br />

appreciated by the delegates.<br />

• KPCL has supplied seven 2400 kW air conditioning plants for the prestigious<br />

P71 project of the Indian Navy <strong>–</strong> Indigenous Aircraft Carrier being built at Cochin<br />

Shipyard Limited. All plants were tested for full load performance including noise<br />

and vibration trials before dispatch.<br />

Thanks to the state-of-the-art facility at our Saswad works, we can test air conditioning plants up to<br />

1000 TR on full load. The test facility comprises two test beds, cooling water and chilled water systems including pumps<br />

and cooling tower. The test bed is of RCC construction duly isolated from surroundings by a layer of cork and has stiffness<br />

resembling to that of the hull of a naval vessel. With this the AC Plant can be tested in simulated environmental conditions<br />

prevalent on the naval vessel. Special adaptor base plates were used for testing the plant in tilted condition to simulate the<br />

rolling of a ship.<br />

The first plant has undergone an endurance test for continuous 100 hours followed by full load performance trial of 24<br />

hours and tilt test for 1 hour in athwart directions. All parameters were continuously logged on a PLC. Structure borne and<br />

air borne noise levels were measured at various frequencies. All subsequent plants were tested at full load performance for<br />

24 hours as well.<br />

It is our endeavor to meet all the testing requirements of our customers. Some of the ships in the Indian Naval fleet have<br />

440 V 60 Hz supply, whereas EKM class submarines have DC supply of 180 to 320 V. For testing of plants being supplied<br />

for retrofits on these ships/submarines, our facility at Saswad works is equipped with Variable Frequency Drive (up to 150<br />

kW motor rating) and a DC Rectifier (up to 45 kW motor rating).<br />

While building customer confidence, this test facility will also boost our efforts to supply quality products and give a<br />

marketing edge to our Marine Business Group.<br />

Destination Success<br />

The AC&R division was set up in 1962-63 to meet the<br />

growing demand of refrigeration compressors. Till then the<br />

market for these compressors was dominated by European<br />

and American manufacturers. KPCL has always made it<br />

a point to study any market thoroughly before entering it.<br />

Accordingly, we undertook market research of competitors<br />

and their products before setting foot in this field.<br />

We began making refrigeration compressors in technical<br />

collaboration with, “Grasso” of Holland. These were<br />

the times with great restrictions on imports. The tie up<br />

therefore was restricted to technology transfer. Having<br />

mastered the manufacturing and marketing of these<br />

compressors, the team led by L N Joshi felt confident that<br />

they could contribute much more in this field. This led to the<br />

establishment of AC&R projects group. This offered us the<br />

opportunity to cater to smaller as well as bigger demand<br />

levels of products in this market.<br />

Around the same time we entered the field of centrifugal<br />

chillers in collaboration with Hitachi of Japan. This<br />

boosted our turnover significantly. Between 1970 to<br />

1980, we completed various prestigious projects like the<br />

International airports at Delhi & Mumbai, five star hotels,<br />

etc. These centrifugal chillers were working with R 12<br />

refrigerants. However being harmful to environment, we<br />

stopped manufacturing these products. Bidding good-bye<br />

to such excellent business opportunities for the cause of<br />

environment conservation is indeed a mark of a visionary<br />

and socially oriented entrepreneur.<br />

The indomitable spirit of KPCians would not want to stop at<br />

just that. They realized there was a market for huge cooling<br />

plants, which used modern screw compressor technology.<br />

For this we tied up with Howden in 1984-85. We won our<br />

debut project in this field in 1986 from Kanpur based IEL.<br />

From then on we did not look back. I can proudly state that<br />

from the screw compressors installed in India majority of<br />

those working to customer satisfaction are of Kirloskar make.<br />

1997 brought with it another opportunity for us <strong>–</strong> UOP Inter<br />

Americana was in need for propylene based cooling system<br />

for their project at Jamnagar, Reliance (oil refining). This<br />

is the world’s largest grass root refinery. Till then we had<br />

not handled any project using propylene as a refrigerant<br />

but we were confident of our capability to successfully<br />

take the project to its fruition. Reliance deputed its team<br />

for inspection of our work processes and quality assurance<br />

procedures only after being 100% satisfied with this,<br />

did they place the order on us. Today we are handling<br />

prestigious projects for IOCL, BPCL, HPCL, etc where we<br />

are using propane or propylene as a refrigerant. It is indeed<br />

a matter of great pride that we have successfully faced<br />

competition from international players for hydro carbon<br />

based refrigeration systems.<br />

After successfully using Hydrocarbons for refrigeration,<br />

the natural progression was to move towards Process Gas<br />

Compression. We signed an exclusive packaging agreement<br />

with the erstwhile Cooper Energy Services USA now<br />

Cameron Compression for packaging their reciprocating<br />

gas compressors . We received our first order in 2003 for<br />

supply of high pressure CNG compressor systems.<br />

Today we are an established name in India in the process<br />

gas compression market. We are market leaders in<br />

CNG systems and have reciprocating and screw based<br />

compressor systems in our portfolio.<br />

Simultaneously, we were equally successful in responding<br />

to indigenization drive of Indian Navy. The major<br />

breakthrough in this field came in 2004 in the form of an<br />

order from Mazagaon Docks Ltd for supply of 36 nos Air<br />

Conditioning plants for Kolkata class (P15A) destroyers &<br />

Shivalik class (P17) stealth frigates of Indian Navy. In the<br />

process, we graduated in developing our capabilities to take<br />

care of the stringent specifications & testing requirements<br />

of equipment for warships & marine environment. We have<br />

set up test facilities for testing of Air Conditioning plants up<br />

to 1000 TR capacity on full load. We have met the demands<br />

of retrofit market as well in last couple of years. In 2007, we<br />

bagged KPCL’s single largest order (till date) of 80 crores<br />

for supply of 7 nos. 2400 kW capacity Air-Conditioning<br />

plants from M/s Cochin Shipyard Limited for installation on<br />

board new Indigenous Air Craft Carrier.<br />

Thus, it is that, the ACR & PGS division has become one of<br />

the biggest division at KPCL and is constantly progressing<br />

to scale greater heights. The division clocked a turnover<br />

of Rs 25 crores in the fiscal 1985 which jumped to Rs 265<br />

crores in fiscal 2009. I am sure that the ACR& PGS division<br />

will continue to power the company’s way to progress and<br />

Indraprastha Gas Ltd. (IGL), New Delhi, is India’s oldest CNG operator gas company in the city gas distribution. They<br />

The GSU business model has undergone a strategic<br />

change and as a result we have got the orders for 12 nos of<br />

SAT 650 (order value ` 85 Mn) and 4 nos Nitrogen systems<br />

(order value ` 110 Mn). Further more business is in the<br />

pipeline.<br />

Apart from the above, the requirement of upkeep of these<br />

equipments are of prime importance, and we are running<br />

our order book for the AMC (Annual Maintenance Contract)<br />

orders from Air Head Quarters (DMT), New Delhi which<br />

are worth over ` 300 Mn. We are proud to announce<br />

that we are currently covering more than 500 units in the<br />

AMC structure and are able to maintain the availability<br />

level of the equipments over 90%. This achievement was<br />

entirely scripted because of the seamless working of the<br />

Spares team and GSU Service team. These contracts are<br />

renewable after every three years.<br />

Our GSU team has also been working towards the high<br />

pressure compressors for missile test facilities for many<br />

years and today we are the monopoly supplier for the Akash<br />

Weapon System test equipment. We supply Integrated 400<br />

bar high pressure compressors and distribution systems<br />

for the test facilities which are being used with Indian Air<br />

is in excess of ` 200 Mn. GSU has achieved another<br />

milestone by executing supply and installation of 2 Nos.<br />

Trailer Mounted Mobile Air Field Compressor KG5H-400<br />

required for Missile Launching of M/s. Brahmos Aerospace<br />

Private Limited worth ` 17 Mn. We expect this association<br />

will take us further and will be poised to take on further<br />

business in times to come.<br />

The current challenges are to surpass the serviceability<br />

benchmarks set so far and to give value added services.<br />

Also there are bigger challenges in the areas of execution<br />

and materials management so as to make the sales<br />

‘Knowledge Sharing’ R&E (ACD)<br />

We have initiated a ‘Technical Knowledge sharing’ presentation series with the intention to :<br />

• Update participants with recent developments, solutions to problems being faced, emerging technology, etc. The<br />

sessions will be a platform to share one’s learning with people from other functions and adopt these for improved<br />

performance in their own areas of activity<br />

• Improve presentation and public speaking skill and similar communication skills of individuals.<br />

This season of the 2nd series started in November 2012; the first one having successfully conducted it in Year 2010.<br />

Each engineer is given opportunity to present, on every alternate Thursday as scheduled. The subjects covered are<br />

related to technical, behavioral, managerial skill, advancements, good practices, etc. These presentations are enriched<br />

with experience, value addition and communicated through video clips, visual effects, animation, etc. The presenters<br />

are punctual and abide by the beginning and conclusion timings thereby cultivating a time management culture. Each<br />

presentation is assessed by Senior Managers, A M Bhide and S P Bhargave with predetermined evaluation criteria. Best<br />

presenter and Best questioner awards will be given to winners. At the conclusion of the season, one CD will be written with<br />

Introduction of Insert Type Disc (Gasher)<br />

Cutter<br />

KPCL Transmission Division supplies loose gears and<br />

pinions to Indian Railways regularly. While reviewing<br />

various processes in gear manufacturing, hobbing was<br />

identified as one of the bottleneck areas. The Gasher<br />

cutter technology developed for this operation resulted in<br />

a breakthrough Improvement.<br />

Currently, we use hobs of various modules for teeth cutting<br />

operation on conventional and CNC hobbing machines.<br />

Hobbing is done by generation method on both types<br />

of machines. Our Hofler CNC hobbing (Model - HF 900)<br />

machine, has the facility of single indexing of table,<br />

which makes it possible for us to consider Gasher cutter<br />

technology. Especially since machining with Hob requires<br />

frequent re-grinding or re-sharpening with intermittent<br />

coating which is time consuming and needs to be done at<br />

suppliers end with lead time of 4 to 5 days.<br />

We have selected this component for pilot project. Using<br />

Gasher cutter one tooth (Full depth) of 12 Modules can<br />

be cut at a time. Cutter is Disc type Dia. 350 mm, with 24<br />

Flank Inserts and 18 Root Inserts After detailed study of our<br />

manufacturing processes and series of techno commercial<br />

discussions with various manufactures of this type of<br />

cutters, we opted for Sandvik Asia Pvt. Ltd. After furnishing<br />

all required data and discussing various alternatives, we<br />

decided to go for finish hobbing type cutter for this gear.<br />

Earlier method of using roughing Gasher cutter and then<br />

using hob on same arbor was not an economical solution<br />

for us. Cost benefit analysis and payback period was<br />

worked out and cutter was ordered.<br />

Benefits of the Gasher cutter technology on CNC<br />

hobbing machine<br />

• This is a productive process by which gear can be cut<br />

in less than 50% time and pinion in 30 % of earlier cycle<br />

time<br />

• Power of CNC HF 900 machine is better utilized with use<br />

of higher speed and feed<br />

• Capacity of CNC Hobber has been enhanced, while<br />

cost of subcontracting shows a downward trend<br />

• Lead time / waiting time for re-grinding and intermittent<br />

coating of hob was eliminated due to insert changing<br />

• Using older hobs after re-grinding is not economical,<br />

as they have to operate at de-rated cutting parameters.<br />

This has been eliminated by the new cutter<br />

• No need of keeping an extra hob in stock as it is<br />

consumable i.e. reduction in consumable cost<br />

• Quality improvement and consistency in grinding<br />

allowance / production process<br />

• Manufacturing cost per component is reduced<br />

considerably<br />

After successful trials and inspection, we are now using<br />

this technology for other type of gears and pinions as well.<br />

Till date we have received seven cutters while four more<br />

cutters are under manufacturing. After implementation of<br />

Dry cutting method, we will save consumption of cutting oil<br />

on these CNC machines.<br />

Journey to The Core of TPM<br />

With competition rife in industry TPM is the only thing that<br />

stands between success and total failure for companies.<br />

A program that works, it can be adapted to all sorts of<br />

work. TPM is not just another “program of the month” and<br />

management is totally committed to it. If everyone involved<br />

in a TPM program does his or her part, an unusually high<br />

rate of return compared to resources invested may be<br />

expected.<br />

Rationale for TPM implementation at KPCL<br />

• Enhancing capacity without additional capital<br />

expenditure<br />

• Eliminating losses and all non-value added activities<br />

• Honing skills and knowledge of employees<br />

• Enhancing Customer orientation<br />

• Creation of culture of “I operate, I shall maintain”<br />

Total Productivity Management yields zero break down and<br />

defects, thereby progressing on the path to zero accidents,<br />

increase in production by 30% minimum and reduced<br />

manufacturing cost by 20% at the very least. To remain<br />

competitive in today’s global market place a company<br />

needs a way to maintain its production machinery in top<br />

condition…. and TPM is the way to do it.<br />

TPM is of critical concern for Senior Management, where,<br />

emphasis is on ‘equipment consciousness’ and ‘shopfloor<br />

approach’ to solving problems.<br />

TPM ensures that each machine runs well without any<br />

unscheduled downtime and operates at designed speed,<br />

with no idling / minor stoppages; and that no defective<br />

part is manufactured ever. That each machine runs with<br />

minimum start-up, set-up and adjustment losses.<br />

• Establishing and maintaining standardized methods for<br />

equipment diagnosis, early detection of abnormalities,<br />

spare parts management, parts replacement procedures<br />

and information system to record equipment histories<br />

• This calls for minimizing equipment deterioration; for<br />

innovative designs to upgrade its performance as well<br />

as incorporate all types of maintenance (breakdown /<br />

preventive / productive / condition / monitoring / MP)<br />

In most workshops, the stance taken in case of breakdowns,<br />

quality defects and rework are always someone else’s<br />

fault; the attitude manifests ‘I operate, you fix’ or ‘I fix,<br />

you design’ or again, ‘I design, you operate’<br />

This proves to be a major hurdle. Breakdowns, Accidents<br />

and Defects DO NOT just HAPPEN <strong>–</strong> each is traceable to a<br />

root cause. The approach we should have is that we are all<br />

responsible for our equipment.<br />

TPM yields intangible benefits as well. A survey of operations<br />

and maintenance personnel has shown an enthusiastic<br />

response to implementation of TPM. No wonder.<br />

It improves teamwork and makes work interesting and<br />

easier; it builds ownership for equipment; Improves product<br />

quality; and Reduces / eliminates waste.<br />

The Internal bore grinding m/c (10/14) was taken up as a<br />

Manager’s Model m/c in TRM division. TPM implementation<br />

began here from 15th April. 2012. Results of this activity are<br />

encouraging and we commit that we will implement TPM in<br />

entire TRM division.<br />

Continual Improvement <strong>–</strong> Way<br />

of Life<br />

The word continual (con-tin-u-al) is a Latin word and it<br />

means happening without interruption or happening again<br />

and again within short span of time. And dictionary meaning<br />

of improvement is an act or process of making something<br />

better or valuable. When we combine both the words, the<br />

meaning is very powerful.<br />

Word improvement begins with “I”. None of us is perfect<br />

and there is always a room for improvement. Look at our<br />

office bag, wallet, office table. The list is long. There will<br />

always be possibilities of rearranging; removing; recycling,<br />

replenishing. Today, we have a challenge of energy<br />

and pollution. Can we improve our fuel consumption?<br />

Can we look at reducing paper wastage? We can write<br />

down numerous ways to improve. We constantly have to<br />

remember “I” can do it. The process of improvement is<br />

not like a onetime project. This is an ongoing continuous<br />

process. It simplifies our life - rather it fixes some of the<br />

challenges we are facing. This certainly adds value to our<br />

life. Human life is enriched through improvements in day to<br />

day living. If mankind had not improved we probably could<br />

have remained as Stone Age man. Continuous process of<br />

change resulted into the progress made so far.<br />

Changing tastes of human beings resulted into<br />

improvements and innovations. Just to give an example,<br />

today we all listen music on mobile phone or ipod which<br />

probably twenty years ago a tape recorder was used and<br />

prior that a gramophone was used. First it was listening to<br />

music; then came an era of clarity of songs; then need was<br />

to listen music on compact player and so on. Improvements<br />

lead to innovations in every walk of life.<br />

Kim Collins says, “Strive for improvement rather than<br />

perfection.” Need has to be for changing the current state<br />

rather than planning for the perfect state. Lot of times we<br />

tend to plan a lot and in our endeavor to make best plan<br />

we keep on modifying the same. Rather we should try and<br />

take the first step of improvement. That first step is more<br />

important as it gives joy of achievement. This we come<br />

across in everyday life.<br />

Improvements bring to surface our creative capabilities.<br />

Man is gifted with intelligence and creativity. This gets<br />

demonstrated through various developments in the field<br />

of arts and science. Small or breakthrough improvement<br />

shows our pursuit for using these mental faculties. All of us<br />

since birth have this gift; we should try and utilize the same.<br />

Remember every human being has this gift and we just<br />

have to open the window and the wind of improvements<br />

start flowing in.<br />

Improvements give us opportunity for experimentation and<br />

learning. When we experiment we try number of ideas.<br />

We find numerous ways of changing. We explore different<br />

directions. This makes us more confident and learned<br />

person in the area we work. After lot of experiments, when<br />

electric bulb was invented by Thomas Edison, he said<br />

“Today I discovered 99 ways of not making a bulb.”<br />

Long ago job used to be work allotted to an individual.<br />

In modern day system <strong>–</strong> job is defined as summation of<br />

work and improvement. Rate of improvements; improve<br />

the efficiency of the work. This helps the management in<br />

identifying whether an individual is adding value to work or<br />

just managing the work. We have to find ways to improve<br />

our day to day work and make it more exciting. Other side of<br />

the story is management should encourage improvements<br />

and create an atmosphere for improvements.<br />

Change is inevitable. If we don’t, someone else will. In<br />

competitive world we need to bring in changes rapidly.<br />

Rate of improvements keep us competitive. This can be<br />

measured in lot of ways. We all need to add value and bring<br />

about the changes in what we do, what we make, what<br />

we offer, how we offer, when we offer. Change breaks the<br />

monotony.<br />

KPC <strong>–</strong> Document Tracking<br />

Can you recall the struggles you were required to go<br />

through, while trying to locate the documents in a project<br />

or the time it used to take to find out the stage up to which<br />

the project is implemented or the person who is delaying<br />

the project?<br />

Thanks to the vision of Ramesh Sahu (R&E Head, ACR<br />

Ref and Marine), these are now the things of the past. Our<br />

KPCL-IT department has developed and implemented a<br />

software application that gives solutions to all such hassles<br />

by effectively supervising and monitoring the documents<br />

related to projects.<br />

The all-encompassing application for tracking documents<br />

aptly titled KPC-Document. Tracking is up and running on<br />

APEX application of ORACLE. The application is currently<br />

in use by ACR Project Divisions i.e. Ref/Marine and Process<br />

Gas. The same will be further horizontally deployed for<br />

ACD and TRM. The application is user friendly and useful<br />

in exactly pinpointing the status of the document and at<br />

what stage the project / order execution has progressed.<br />

The application also generates MIS reports which can be<br />

exported to MS-EXCEL, for immediate usage. The KPC-<br />

Document Tracking application also generates e-mail<br />

alerts at various stages. The application can be used for<br />

multiple parties linked to a single project / order. Data entry<br />

is simple with drop-down menus guiding user in a step<br />

by step process with clear indication of assignment to a<br />

particular employee who will be handling the document<br />

and the time frame assigned to him. Similarly, the time<br />

frame for obtaining customer’s consent has also been built<br />

in. Managers who want to track the document can view the<br />

stage of progress by entering the document view tab and<br />

extracting the status by way of MIS reports in Excel. There<br />

is also a constant effort to improve the application based<br />

on feedback received from the users.<br />

A Leap Towards<br />

Water Conservation !<br />

In our endeavour to conserve fast depleting non-renewable<br />

resources, we have also taken upon ourselves a stringent<br />

task of conserving water, an elixir of life.<br />

We had introduced ‘Drip Irrigation System’ for watering<br />

the garden at various points like our main gate, exteriors<br />

of administrative building and the Canteen. Auto Flush<br />

Systems have been installed in toilets at AC & R, Nalanda<br />

Training Centre and administrative building to curtail excess<br />

use or wastage of water. A Preventive Maintenance system<br />

has been put in place to monitor and curtail losses due to<br />

leakages at these places.<br />

Wastage of water through overhead water tanks was also<br />

one of the concerns at KPCL. To prevent this wastage,<br />

we have installed automatic Water Level Controllers at<br />

Canteen, AC & R / ISD, Materials and CNC building for<br />

overhead water tanks. We also installed 20 new Water<br />

Cooler-cum-Purifiers at various places in the plant to avoid<br />

stock of water and excess use of electricity for the cooling<br />

system.<br />

In order to reduce water consumption due to major leakages<br />

at some of the specific places in KPCL, we have replaced<br />

old pipelines with new GI pipes of various lengths and<br />

diameters at the Pump House, Paint Booth and Foundry<br />

near Compressor House.<br />

We have a system of recycling used water through our<br />

Effluent Treatment Plant. In 2008-09, we used 7488 cubic<br />

meter recycled water for the maintenance of our evergreen<br />

gardens. This in itself is a major step towards conserving our<br />

precious resources. Our efforts towards water conservation<br />

got reflected last year in reduction of PMC water usage<br />

from 10019 kl to 8245 kl.<br />

Some plans are on the anvil for the year 2009-10 viz. <strong>–</strong><br />

• Reducing 20% usage of water provided by PMC by using<br />

water from borewells for Testing and Toilets.<br />

• Using more recycled water from ETP for gardening.<br />

• Extending the network of Drip Irrigation at various<br />

locations in the plant.<br />

• Water Audit is planned in May 2009 which is to be done<br />

by CII. This will enable us to take furthermore preventive<br />

measures to curtail wastage of water.<br />

Amit Srivastava <strong>–</strong> Deputy General Manager (North) KPCL has been awarded<br />

the Prestigious ‘Ice Danfoss <strong>–</strong> 2012’ award instituted by Danfoss India<br />

in association with Global Cold Chain Alliance (GCCA) India. This is the<br />

second consecutive year to recognize contribution of individuals, from all<br />

aspects of the cold chain industry, for their contribution at the Indian Cold<br />

chain Expo <strong>–</strong> ICE.<br />

The panel of judges comprised of dignitaries drawn from leading consultants,<br />

industrial associations and Government officials.<br />

The award was received by Amit Srivastava, on 4th <strong>Dec</strong>ember, 2012 at a<br />

KPCian Wins Prime Minister’s Award !<br />

The Ministry of Labor and Employment, Government of India, recently announced the names of 61 workers<br />

from varied industries who are to be felicitated and presented The Prime Minister’s Shram Awards <strong>–</strong><br />

2009. There are 33 different categories for these awards. Our Narayan Krishnacharya Pimple,<br />

High Pressure Compressor Tester, has been conferred the ‘Shram Vir’ award, which carries a<br />

cash award of ` 60,000 and a plaque certifying the distinction achieved by the awardee. The<br />

presentation ceremony will be scheduled soon.<br />

ENCON Awards for Innovative Projects<br />

KPCL recently received two prestigious ENCON Awards for its various energy conservation projects implemented. Use<br />

of Gasher Cutter in Hobbing operation fetched us Certificate of Excellence for ‘Best Innovative Project’ and other for 'First<br />

Runnerup Performance in Energy Conservation' in Large Manufacturing Unit category. Following is the brief information on<br />

these projects <strong>–</strong><br />

• Cycle time reduction using Gasher Cutter technology results in more opportunities in energy conservation, productivity<br />

and OTD index improvement and reduction in losses.<br />

Old conventional hobbing machines were taking lot of time and manpower to complete the gear jobs. Implementation of<br />

Gasher Cutter technology enabled us to double the production with the use of only two CNC Hobbing machines instead of<br />

seven machines earlier.<br />

Total project cost was ` 38.5 Lac and achieved net annual saving of ` 71.24 Lac with a payback period of less than a year.<br />

Energy saved was 20,966 kWh/ year and with a very low maintenance cost.<br />

• The 'First Runner-up Performance in Energy Conservation' in Large Manufacturing Unit category for various projects<br />

implemented during the year 2011-12. Total 23 projects were implemented by investing ` 68.2 Lac. The resulting benefits<br />

were energy saving of 5,79,112 kWh/annum and ` 103.15/annum.<br />

Catching Them Young !<br />

The Kirloskar Way<br />

The ‘Clean & Beautiful School Competition’ is an initiative<br />

of the Kirloskar Foundation designed to instill good, clean<br />

habits amongst children in their formative years.<br />

The awards distribution ceremony for the 42nd edition of<br />

this annual competition was held on 13th February 2010,<br />

at the Institution of Engineers, Pune. The event was graced<br />

by Rahul Kirloskar as it’s President and Umakant Dangat,<br />

Additional Municipal Commissioner, Pune Municipal<br />

Corporation, as Chief Guest.<br />

The event began with rendition of ‘Isha-stavan’ by the<br />

choir of N.M.V. Girls School followed by a welcome<br />

address by Vijay Naik, Secretary, Kirloskar Foundation. The<br />

Foundation’s Annual Report 2009-10 with the results of the<br />

‘Clean and Beautiful School Competition published in it<br />

was distributed during the program.<br />

Winning schools received trophies from Umakant Dangat,<br />

while Rahul Kirloskar felicitated the Panel of Examiners for<br />

the competition. Balasaheb Mulik, Principal, New English<br />

School, Pimple, shared his thoughts on the occasion. It was<br />

followed by a presentation on the Kirloskar WASH Initiative.<br />

In his speech Umakant Dangat appreciated the unrelenting<br />

and consistent efforts of Kirloskar Foundation for the past<br />

forty years. He complimented the work being done by the<br />

Government through different programs such as ‘Gram<br />

Swachhata Abhiyan’ and committed wholehearted support<br />

of the Pune Municipal Corporation for the efforts being<br />

done by Kirloskar Foundation.<br />

In his address, Rahul Kirloskar congratulated all the winning<br />

schools <strong>–</strong> their students and teachers. He appreciated the<br />

support being extended by the Pune Municipal Corporation<br />

and lauded the voluntary work of the employees of<br />

Kirloskar Group companies. On behalf of the Trustees of<br />

Kirloskar Foundation, he thanked all the stakeholders for<br />

Must ‘Wash’<br />

Kirloskar WASH Initiative is implemented in schools<br />

through Kirloskar Group employee-volunteers. The<br />

annual meet to present WASH activities for the year to the<br />

Management was held on 24th April, 2013, at Yashada.<br />

On cards was felicitation of employee-volunteers for<br />

their yearlong contribution.<br />

The event was attended by employee-volunteers from<br />

almost all Kirloskar Group of Companies. Experts<br />

and resource persons who have been contributing for<br />

various WASH themes, supervisors of implementing<br />

partner NGOs - Door Step School, Awaben Navrachana<br />

Sanstha and Teach for India were also present. Atul and<br />

Arti Kirloskar, Sanjay Kirloskar, Rahul Kirloskar, Aditya<br />

Kowshik, MD, KPCL and Avinash Manjul, MD, KCPL<br />

graced the occasion. HR, CSR, and Finance heads of<br />

Kirloskar Group Companies were also present. Anjali<br />

Londhe welcomed everyone present.<br />

Atul Kirloskar expressed his happiness to see an increase<br />

in volunteers. Appreciating the skit presented by Team<br />

KOEL (Kagal) he said it is a very effective medium for<br />

spreading WASH message. The 24th of April is also the<br />

Death Anniversary of Late S. L. Kirloskar <strong>–</strong> and floral<br />

tributes were offered to the legendary business leader.<br />

A short film on the Foundation was screened as well.<br />

There was a presentation on Kirloskar WASH Initiative<br />

2012-13, the proposed WASH Annual Plan for 2013-14<br />

and on the School Sanitation Improvement Project.<br />

The 208 employees who participated in WASH 2012-13<br />

were felicitated by Atul Kirloskar, Sanjay Kirloskar and<br />

Rahul Kirloskar.<br />

Supervisors and experts from partner NGOs, who were<br />

instrumental in implementing WASH 2012-13 were<br />

felicitated by Arti Kirloskar.<br />

Volunteers from every participating Group Company<br />

shared their experiences. Sachin Landge, KBL, Pune<br />

proposed a vote of thanks.<br />

KPCL participated at the 28th National Convention on<br />

Quality Concepts <strong>–</strong> NCQC <strong>2014</strong> organized by QCFI<br />

Pune Chapter. This was held at Pune-Chinchwad College<br />

of Engg. from 19th to 21st <strong>Dec</strong>ember <strong>2014</strong>. KPCL won<br />

a bouquet of accolades for its presentations on Kaizen<br />

and Quality Circles.<br />

As part of NCQC <strong>2014</strong>, an industrial visit was arranged<br />

at KPCL on 22nd <strong>Dec</strong>ember <strong>2014</strong> wherein 30 delegates<br />

from 6 organizations visited KPCL. Quality journey<br />

and initiatives were shared with the delegates. They<br />

also visited Kaizen gallery and ACD & TRM division’s<br />

manufacturing facilities. The delegates were impressed<br />

with the various initiatives deployed in<br />

KPCL and also with the housekeeping on<br />

shop floor. This was communicated by<br />

At Kirloskar Pneumatic Co. Ltd. we have been celebrating<br />

November as Quality Month consecutively from the year<br />

2010 onwards in a big way. Each year a different theme is<br />

selected for Quality Month. This year the theme was “To<br />

Achieve First Time Right Quality”. It was apt considering<br />

the present business scenario where we need to curtail<br />

rejection, defectives and rework in every sphere of<br />

work; be it design and development, manufacturing,<br />

administration, marketing, installation, commissioning<br />

or servicing. This will help us in increasing bottom line<br />

and sustenance in business.<br />

“National Energy<br />

Conservation<br />

Week” Celebration<br />

<strong>2014</strong><br />

To promote energy conservation KPCL celebrates<br />

“National Energy Conservation week” every year. This<br />

year it was celebrated from 14th to 20th <strong>Dec</strong>ember,<br />

<strong>2014</strong>. Banners were displayed throughout 6 days across<br />

all plants, Hadapsar, Saswad & Nasik.<br />

ENCON week celebration started with opening<br />

ceremony held on 14th <strong>Dec</strong>ember, <strong>2014</strong>. S M Gadgil,<br />

Associate Director <strong>–</strong> MCCIA was invited as chief guest.<br />

Aditya Kowshik <strong>–</strong> Managing Director of KPCL and top<br />

management officials, ENCON team members were<br />

present during opening ceremony. At opening ceremony,<br />

all present members were administered Energy Oath<br />

and it was administered too at the shop floor level.<br />

This year poster, slogan and kaizen competitions were<br />

conducted to promote energy conservation. Theme for<br />

competitions was “Global Warming is Global Warning”.<br />

One hundred twenty seven entries were received for<br />

this competition from Hadapsar, Saswad and Nasik<br />

plant. Seventeen winners were awarded with Solar USB<br />

charger for Smartphone, 5W and 3W LED bulb and<br />

plaque.<br />

Apart from these, spot quiz competition was also<br />

conducted during ENCON week by GET Team. In all 572<br />

employees participated while 59 winners were awarded<br />

with 0.5W LED Light Bulb as a reward.<br />

This year ENCON team organized training program on<br />

“Why Energy Conservation is required?” for employees<br />

at Hadapsar Plant. In all 282 Employees attended the<br />

training program. Duration of the workshop was 30<br />

minutes. 13 internal faculties have covered 25 areas.<br />

Awareness program on “Why Recycling of Electronic<br />

Waste is required?” was arranged in two batches for one<br />

hour. About 88 employees participated in this program.<br />

Dr. Rajesh Manerikar from M/s Poornam EcoVision and<br />

Manish Patil from M/s Hi-tech recycling were invited to<br />

conduct training program.<br />

Product stalls were placed for solar based products from<br />

M/s Kirloskar Integrated Technologies Ltd and for LED<br />

based lighting products from M/s Meetansh Enterprises<br />

(SYSKA Brand Dealer).<br />

Desktop wallpaper was created and uploaded on<br />

each desktop computer of KPCL to promote Energy<br />

Conservation message.<br />
