Issue 2013-03Condensing boiler technologyThe engineer’s choice

ebm-papst Landshut is the idealpartner for developing heating units.ebmpapst Landshut is THE ideal partner for developing heatingsystems.Condensing boiler technology has been advancing steadily since the1990s. ebm-papst Landshut has been the top supplier for premixblowers for just as long. We were there from the start. We developedand supplied the world’s first blower for condensing boiler technology. However, we also developed ourselves, evolving from the largest supplierof premix blowers to a developer of complete systems for condensingboiler technology consisting of a blower, venturi, valve and burnercontrol. That, too, remains unmatched anywhere in the world.4 5

Sustainability is at the centre of ourthoughts and actions. Out of conviction!PhilosophyApplicationDevelopmentProductionEco friendliness and sustainability have always been at the core ofour thoughts and actions. For decades, we have worked accordingto the simple but strict creed of our cofounder Gerhard Sturm:“Each new product we develop has to be better than the last one interms of economy and ecology.” GreenTech is the ultimate expression of our corporate philosophy.AwardsGreenTech is proactive development.Even in the design phase, the materials and processes we use are optimisedfor the greatest possible eco-friendliness, energy balance and –wherever possible – recyclability. We continually improve the materialand performance of our products, as well as the flow and noise characteristics. At the same time, we significantly reduce energy consumption.Close co-operation with universities and scientific institutes and the professorshipwe endow in the area of power engineering and regenerativeenergies allows us to profit from the latest research findings in thesefields – and at the same time ensure highly qualified young academics.GreenTech is ecofriendly production.GreenTech also stands for maximum energy efficiency in our productionprocesses. There, the intelligent use of industrial waste heat and groundwatercooling, photovoltaics and, of course, our own cooling and ventilationtechnology are of the utmost importance. Our most modern plant, for instance, consumes 91% less energy than currently specified andrequired. In this way, our products contribute to protecting the environment, from their origin to their recyclable packaging.GreenTech is acknowledged and certified.Every step in our chain of production meets the stringent standards ofenvironmental specialists and the public. The “Deutscher Nachhaltigkeitspreis2012” (German Sustainability Award 2012), where we were giventhe Top3-award in the category “Germany’s most sustainable strategyfor the future (company group)” bears testimony to our commitment tosustainabi lity, as does the DEKRA Award 2012 we received in the category“Umwelt – Herausforderung Energiewende / Environment – Challenge:Transition to more sustainable energy systems”, to name only a few of alarge number of examples. The environmental advantage gained in theperformance of the products developed from our GreenTech philosophycan also be measured in the fulfillment of the most stringent energy andenvironmental standards. In many instances, our products are alreadywell below the thresholds energy legislation will impose a few years fromnow – several times over. Our customers profit from this every day.The heart of GreenTech is future-oriented EC technology from ebm-papst.The EC technology at the core of our most efficient motors and fans allowsefficiency of up to 90%, saves energy at a very high level, significantlyextends service life and makes our products maintenancefree. Thesevalues pay off not only for the environment, but every cent also pays offfor the user! All ebm-papst products – even those for which GreenTechEC technology does not (yet) make sense from an application viewpoint –feature the greatest possible connection of economy and ecology.6 7

Laboratory equipmentWe have the research and development expertise needed for continuousimprovement in today‘s world: Dedicated, intelligent engineers andtechnicians who work to further develop products, co-operating withour customers‘ development teams. The range of analyses is not limitedto harmful emissions. We also analyse and optimise EMC and noiseemissions. We support our customers in the development of applications from thevery beginning. Only when all of the necessary characteristics are presentdoes the product go into production. The tests required for this purposeinclude both inspections for complying with legal mandates and specificcustomer requirements. Numerous measuring devices are availabledirectly at the Landshut location for this purpose. For example, we also test for design effects, such as changes to thegas-air manifold, check valves or the venturi. All of these factors caninfluence the efficiency – as well as the noise level and function – of acondensing boiler and must be taken into account when matching theindividual components to each other.Gas laboratoryebm-papst Landshut has a gas laboratory with state-of-the art measuringdevices. The laboratory can also take into account country-specificdifferences, as each country has its own legislation for the compositionof the gases and the minimum and maximum supply pressure. The inletpressure in the supply line can be varied to show the effects of varioussupply networks. In addition, all testing and limit gases commonly used inEurope, America and Asia are available. We carry out exhaust gas measurements (CO 2, CO, lambda) andmeasurements with variable aerodynamic parameters (venturi pressure, modulation range, mass flow). The climate chamber also allows bothshort-term and endurance testing of external variables such as temperatureand humidity. Wind and turbulence can also be simulated. The volume of condensate produced by the condensing effect can bedetermined to measure the efficiency of the system.Air performance test rigMultiple air performance test rigs are available. They test the operatingperformance of the blowers and plot the air performance curves.Spectrum analyserThe spectrum analyser can be used to measure line-bound interference.Since our devices are used for further processing in expert industrialcompanies, we are not actually required to test their electromagneticcompatibility (EMC measurement). Nevertheless, we would like to offerthis service to our customers. This tests whether the motors fulfill therequirements of EN-55014-1, thus ensuring that there is no interferencewith devices in the environment.Climate chamberMultiple climate chambers are available in various sizes. They enableendurance tests to be carried out in a variety of ambient conditions(temperature, humidity, air pressure). This also makes it possible todetermine the service life of the devices.Noise measurement laboratoryThe noise behaviour of our blowers and systems is tested in oursoundproof noise measurement laboratory featuring state-of-the-art,high-precision sound measuring systems. By the way, these are the samereal-world conditions in which they are built into our customers‘ products.Additional equipmentOur equipment also includes a high-resolution 3D microscope and a 3Dplotter for rapid prototyping, which can be used to fabricate plastic partsfor tests on short notice. We can also carry out vibration tests to simulate mechanical loads, suchas those that occur during transport of the blowers. Equipment for testingthe type of protection is also available. They allow ambient influences tobe tested based on DIN EN 60529.8 9

Systems for condensing boiler technology10 11

Systems for condensing boiler technologyCondensing boiler versus conventional heating. The difference is that in condensing boiler systems, the water vapourpresent in the exhaust is condensed before exiting the flue and is used toextract additional heat. Relative to conventional heating systems, whichdo not use this effect, this allows a significantly higher efficiency of up to111% to be attained relative to the lower heating value. In times of increasingly scarce raw materials, existing energy sourceshave to be used as efficiently as possible. Therefore, it is important toreplace the old conventional heating units with high-efficiency condensingboiler systems.VenturiThe pressure generated bythe venturi effect provides anoptimum mixture of gas andair in the pneumatic gas-airratio control.Design of a condensing boiler heating unit. What can we supply you with? And what do you get out of it?Gas blowerState-of-the-art blowertechnology for modulatingoperation with lownoise and a long servicelife.Gas valveThe part required for thecorrect gas quantity hasa particularly compactdesign.Perfectly matched components of a condensing boiler. The mixture ratio of gas to air is critical for the energy yield during combustion. If the gas content is too high, we refer to the mixture as being toorich. Since there is not enough oxygen available, the gas is not completelyburned off and it is dissipated with the exhaust gas. This not only wastesa lot of energy, the exhaust gases also contain undesirable products suchas carbon monoxide (CO) and carbon particulate matter. The oppositesituation – when the gas content is too low – can, in extreme cases, cause the flame in the burner to go out. Therefore, having the correct mixture is of critical importance. This isattained only if the system is optimally matched for premixing gas and airor oxygen. This is not so easy in practice. Just one example of a problemis the different gas qualities. Natural gas has a high methane content andthus a lower gross calorific value than liquid gas, which consists primarilyof propane and butane mixtures. Biogas is also being used more andmore frequently. The mixture ratio must be adjusted exactly to the grosscalorific value of the different gas families – as must the air pressure andthe temperature of the intake air and the supply pressure in the gas line.Another challenge is the flexibility of the heat output. The greater themodulation range of a heating system, the better the heat output can beadjusted to the current demand. The limits of the modulation degree aredetermined by the minimum and maximum output of the premix blower.Even at a low heat output, the system has to have the ability to set theoptimum mixture ratio. For this purpose, the components – blower, venturi, valve and burner control – have to be ideally matched to each other. If these components are purchased from different manufacturers, configuringthe interfaces and the operating performance optimally is an arduoustask. Therefore, it is only logical for us to supply all four componentsas a finished system for premixing from a single source. This enables ourcustomers to focus entirely on their core skills. The following illustration shows the function of these components.System gas-air assemblyAirGas-air mixtureGas-air mixtureVenturiBlowerBurnerGason/offSpeed controlFigure 1: Schematic design of a systemon/offValveBurner Controlwith displayGasBurner control with displayIn co-operation with Argus Vision, theelectronic control is matched preciselyto the system. Radial blowers16 17

Radial blowersOverview of blowersModern gas-fired or oil-fired modulating condensing boilers have to besupplied with the ideal volume and composition of air and fuel, whateverthe operating state and external conditions. Controllable blowerswith a steep pressure-flow rate curve and a high pressure maximumare required for this purpose. ebm-papst played a critical role in thedevelopment of suitable EC blowers for this and now offers the mostextensive product line for this application area. The special properties ofthese blowers can, however, be used for many other applications as well. Some examples of this include gas-powered cookers in the food serviceindustry and gas-powered deep fryers for commercial use.Basic structureHousingThe housing of NRG, RG and G1G/G3G blower types are made of die-castaluminium, the housing of the HRG 134 is made of PA6 GF plastic. Thetight sealing required for gas-premix technology is achieved by a specialseal for the housing halves and the drive shaft entry point. The specialrequirements, inspections and approval criteria are co-ordinated for eachindividual case. The required safety inspections for the complete functionalunit have to be carried out by the manufacturer of the terminal device.ImpellersThe impellers of HRG, NRG and RG blower types consist of pentaneresistantplastic. They are dynamically fine-balanced. Models G1G 170,G3G 200 and G3G 250 have impellers made of aluminium sheet.DriveThe drive consists of brushless direct current (EC) motors with integratedelectronics. The motor has a vibration-free mounting to minimisestructure-borne noise.Type of protectionThe blowers fulfill the IP20 type of protection with cover, depending on themounting position.Protection classThe motors fulfill the requirements for protection class I.BearingsMaintenance-free ball bearings covered on both sides provide fordurability and running smoothness.Mounting positions1: 2: 3: 4: 5: 6:Mounting positions 1 – 5 are possible in general. For vibration-cushionedmotor installation, the motor weight is also supported by an elastic element. Therefore, the mounting position must be specified. Consultation isrequired in conjunction with our systems and for mounting position 6.Venturi tubesVenturi tubes provide for the correct ratio of air flow to gas flow.In addition to this, the venturi‘s efficiency determines the maximumpossible modulation degree of the heating system. Here you see the possible rotation between venturi and blower – the gasvalve is also pictured for clarification:Potential mounting positions for the multi-venturiYou can obtain further details on the available venturi variants from yourcontact person on-site.Commutation electronicsThe motor electronics are integrated into the blower unit. This ensuresthat the commutation electronics are optimally tuned to the motor.Shutoff of rotor locking and overload protection are options that canbe integrated. In individual cases, adaptation to the burner control isrequired.Speed outputThe blowers with the designation HRG, NRG and RG have a Hall IC signaloutput with two pulses per revolution. The G3G 250 MW has five pulsesper revolution, while the G1G and G3G each have three pulses per revolution. In the case of motors for mains voltage operation, the speed signaloutput is galvanically isolated.Speed controlThe speed is controlled by a pulse-width modulated signal (PWM).You can obtain more information from your contact person on-site.ErP 2015ebm-papst fans with GreenTech EC technology already meet the legalrequirements for ErP directive Step 2 (by 2015). This directive appliesto devices with an output greater than 125 W. This catalogue providesinformation on blowers NRG 137, RG 175, G1G and G3G.Our comprehensive product portfolio offers blowers for heat output valuesfrom 2 kW to 1 MW. The overview shows the available blower types andthe application area that we recommend. Please note that the heat outputactually attained in the end device depends on various factors. The gas type, burner and heat exchanger are just a few of the componentsresponsible for achieving a certain output.G3G 250 MWG3G 250G3G 200G1G 170RG 175NRG 137RG 148RG 128NRG 118NRG 770,5 Heat load in kW 100018 19

Gas valves32 33

Gas valvesApprovals and applicable standardsOur zero-pressure gas valves for gas-condensing systems are primarilyused for domestic applications in the lower and medium power range. These gas valves compensate for pressure fluctuations occurring in thepublic gas grid as well as regulate the offset pressure to zero regardlessof the suction pressure being generated by a premix blower. The offset (zero point shift) can be configured at the servo regulator. At thesame time the desired gas quantity can be adjusted by using an integratedthrottle element. Both together ensure an accurate air-gas ratio setting.Depending on the design a reference pressure can be connected to theservo regulator if required.Technical informationLength105 mmPermitted gas families II + III (in accordance with EN 437)Maximum inlet pressure65 mbar (CE), 0.5 psi (CSA)Permitted ambient temperature 0°C to 60°C (32°F to 140°F),-15 to 70°C (5°F to 158°F) on requestPermitted storage temperature-25°C to 70°C (-13°F to +158°F)Type of protectionIP40 in combination with a suitable plugOffset correction+/- 20 PaMinimum signal pressurePermitted mounting position-30 PaSolenoid at any position between vertical and horizontalbut not upside down.Typeexamination certificate in accordance with EC Gas AppliancesDirective: CE0085CM0036 (product ID number)Applicable standards––EN126:201206: Multifunctional controls for gas burning appliances––EN13611:2007 + A2:2011: Safety and control devices for gas burnersand gas burning appliances – General requirementsTypeexamination certificate for North America (USA and Canada):Master Contract No. 172723Applicable standards––ANSI Z21.782010 / CSA 6.202010Combination Gas Controls for Gas AppliancesApprovals exist for the chief gasconsuming countries.––EN161:201208: Automatic shut-off valves for gas burners and gasappliances––EN881:2011: Pressure regulators and associated safety devices forgas appliances – Part 1: Pressure regulators for inlet pressures up toand including 50 kPaAdditional notes––Work on the gas valve may be performed by authorisedspecialists only.––Please be sure to observe the corresponding installation instructions.––Corresponding documents with safety instructions are availableupon request or on the Internet.34 35
