TECHNOLOGY, DESIGN AND INNOVATION CHALLENGE<br />

LAUNCHES FOR <strong>2019</strong><br />

The Technology, Design and Innovation<br />

(TDI) Challenge is back for <strong>2019</strong>. The<br />

<strong>Manufacturing</strong> Technologies Association’s<br />

(MTA) flagship school’s competition is now<br />

open for entries.<br />

The national competition encourages<br />

students to submit their existing coursework<br />

projects, which would go towards either<br />

their GCSE, A-Level or BTEC qualifications.<br />

Mike Falconer, Education and<br />

Development Manager at the MTA said<br />

“We’re pleased to launch this year’s edition<br />

of the TDI Challenge. Every year we’re<br />

amazed by all the fantastic projects that are<br />

entered. TDI lets students use their<br />

imaginations to create something unique, the<br />

level of skill and application of<br />

manufacturing processes on show always<br />

astounds the judges.<br />

He continued “for many former winners<br />

and entrants this competition has been their<br />

first step into a career in manufacturing and<br />

engineering - we’re excited to see what this<br />

year will bring.”<br />

There are four prize categories to be<br />

judged, two in each age group which are 14-<br />

16 and 17-19. Each age category have two<br />

prizes up for grabs for individual and group<br />

projects. The winner in each category will<br />

receive an individual prize (including iPads,<br />

GoPro cameras, Minirig speakers and<br />

drones) as well as up to £2000 of funding to<br />

spend on new Design and Technology (D&T)<br />

equipment for the classroom.<br />

Previous winners and participants have<br />

used the TDI as a springboard into the<br />

industry, last year’s winner in the 17-19 age<br />

category was Robbie MacIsaac of Strathallan<br />

School in Perth Scotland. His FLUX<br />

Blowpipe design, reduced the amount of<br />

moisture that gathers in a Bagpipes,<br />

Blowpipe when performing, his project<br />

gained a lot of attention and appeared on<br />

BBC Radio Scotland, the Times, the Scotsman<br />

newspaper and many other publications.<br />

Robbie said of winning the competition<br />

“It is class, I am absolutely buzzing after<br />

traveling seven and a half hours to get here it<br />

was definitely worth it. Just through all the<br />

people I have met and all these contacts I<br />

have made. I’m really looking forward to<br />

working with the people that I have met.<br />

He continued “From here I am looking to<br />

get my product to market and make a<br />

company out of it, so it is really exciting.”<br />

The judges said that Robbie’s project was<br />

“well researched and a great use of materials.<br />

This product has a large potential market and<br />

Robbie’s presentation demonstrated the<br />

potential of his product.”<br />

The closing date for entries is Wednesday<br />

15 May <strong>2019</strong>, and only one application per<br />

student or group will be accepted. Schools<br />

are permitted to enter multiple students.<br />

Students cannot enter both the individual<br />

and group categories. Finalists will be<br />

notified by Friday 7 June <strong>2019</strong>. The TDI<br />

Challenge is open to any student living in the<br />

United Kingdom. Entries must be from<br />

current students submitting current<br />

coursework, not work from a previous year.<br />

Applications are evaluated by a panel of<br />

judges who select the top twenty projects to<br />

attend the TDI Challenge Final hosted at<br />

Yamazaki Mazak’s European Technology<br />

Centre in Worcester on Wednesday 3 July<br />

<strong>2019</strong>. Finalists must be able to attend on this<br />

date with their finished project, substitutes<br />

from the same school will not be accepted.<br />

The chosen finalists display their portfolio<br />

of work in Mazak’s atrium, and give a brief<br />

presentation to the judging panel who will<br />

decide the overall prize winners. All finalists<br />

will receive a guided tour of the European<br />

Technology Centre, a presentation certificate<br />

and goodie bag to take home. Schools are<br />

offered press-release templates and<br />

photographs from the day to assist in their<br />

own local profile-raising.<br />

SHIVAN SHINES BRIGHT TO WIN AMRC TRAINING<br />

CENTRE ‘APPRENTICE OF THE YEAR’<br />

Innovation, passion and bringing fresh thinking<br />

into the workplace are some of the qualities that<br />

won Shivan Morkar the honour of being named<br />

‘Apprentice of the Year’ at the Advanced<br />

<strong>Manufacturing</strong> Research Centre (AMRC)<br />

Training Centre’s annual awards ceremony.<br />

The event, supported by Siemens and set<br />

against the stunning backdrop of the University<br />

of Sheffield’s Firth Court Hall on March 1,<br />

attracted the great and good from industry,<br />

business and public office across the Sheffield<br />

City Region and beyond.<br />

Look North presenter Harry Gration was<br />

host for the evening and among those who<br />

attended were Rt Hon Lord David Blunkett, the<br />

Lord Lieutenant of South Yorkshire Andrew<br />

Coombe, the High Sheriff of South Yorkshire<br />

Barry Eldred, Mistress Cutler Liz Cragg, Brian<br />

Holliday, managing director for Siemens<br />

Digital Factory and research engineer and Great<br />

British Bake Off winner, Dr Rahul Mandal.<br />

As part of his prize for winning the<br />

Apprentice of the Year <strong>2019</strong> award sponsored<br />

by Siemens, Shivan, a CNC machinist for<br />

William Cook Rail in Leeds, will travel to<br />

Germany for special visit to Siemens’ awardwinning<br />

Industry 4.0 Smart Factory in Amberg.<br />

Nominations for the annual awards are<br />

made by employers and trainers to recognise<br />

the achievement or contribution apprentices<br />

have made to industry, and are judged by a<br />

panel of AMRC Training Centre staff and<br />

award sponsors.<br />

This year, the judges said they had been<br />

overwhelmed by Shivan’s enthusiasm and<br />

passion for industry, the positive impact he’s<br />

had on his workplace, and that he has become<br />

an inspiration for other apprentices and work<br />

colleagues around him.<br />

On accepting the award, Shivan, who is in<br />

the first year of his degree apprenticeship, said<br />

the win is a massive boost in confidence and ‘a<br />

great feeling’ knowing his hard work has<br />

earned him such recognition.<br />

He said: “This means everything to me. I<br />

wasn’t expecting it at all - thank you to<br />

everyone who has supported to me. That<br />

support has been very important, it has pushed<br />

and helped me to do to more and keep on<br />

progressing.”<br />

Shivan, of Bradford, said one of the main<br />

highlights of his year was being given the<br />

opportunity to go to a McLaren Automotive<br />

press conference announcing its partnership<br />

with the AMRC because he got to sit inside<br />

three of their impressive supercars. Another<br />

high note was being involved in a project where<br />

he had to work with a company to manufacture<br />

a team of table top football players – all while<br />

still in his early days of learning about CNC<br />

machining.<br />

Phil Mosley, machine shop manager at<br />

William Cook Rail, was at the awards ceremony<br />

to see Shivan lift the trophy.<br />

“It is very well deserved. Shivan’s hard<br />

work, effort and motivation are unbelievable<br />

and just for him to take it to the level he has,<br />

getting his Level 3 so far ahead of schedule,<br />

shows every bit of enthusiasm and that he is<br />

keen to learn,” he said. “Shivan has a very<br />

bright future ahead of him and will go all the<br />

way.”<br />

beyond’ in her support staff duties, giving<br />

invaluable support to the centre.<br />

Director of the AMRC Training Centre,<br />

Nikki Jones, said it was a fantastic evening and<br />

that she was proud of each and every one of the<br />

apprentices.<br />

“This is an evening when we embrace the<br />

future; when we look with great pride on the<br />

well-rounded, articulate, passionate young<br />

people whose energy and drive will see them<br />

rise to the very top in their chosen companies,”<br />

she said.<br />

“The halls of Firth Court echoed to loud<br />

applause as the older generation handed the<br />

baton to the younger generation, confident in<br />

the knowledge that manufacturing and<br />

engineering, the heart and soul of our region,<br />

are in safe hands and guided by smart brains.”<br />

Professor Keith Ridgway, Executive Dean of<br />

the AMRC, said: “The pride we feel in what our<br />

apprentices have achieved – and of how much<br />

further they can go with the knowledge and<br />

skills they have acquired – is what inspires and<br />

motivates us to do more.<br />

“The success of the AMRC Training Centre<br />

is a collaborative effort involving industry<br />

partners, government and a civic university<br />

publicly committed to expanding alternative<br />

learning pathways, widening access and<br />

deepening participation among groups of<br />

people who might otherwise be left behind.”<br />

On the evening Lord Blunkett, former<br />

Education Secretary, said: “The achievements<br />

we celebrated here tonight are a testimony both<br />

to the talent and tenacity of the young<br />

apprentices and to the ambition of their<br />

employers who have made the commitment to<br />

invest in their people. But it also a time of<br />

reflection; what we saw here tonight is a region<br />

building on its historic strengths in engineering<br />

and manufacturing and using these skills and<br />

this history to chart a better future.”<br />

University of Sheffield Vice President for<br />

Education, Wyn Morgan, added: “This evening<br />

was a wonderful celebration of the hard work<br />

and effort our apprentices have made and<br />

recognises the vital role they play in driving<br />

innovation in their companies and the wider<br />

region.”<br />

TITANIUM PRESSURE VESSEL FOR SPACE<br />

EXPLORATION BUILT SUCCESSFULLY USING THE<br />

WIRE + ARC ADDITIVE MANUFACTURING PROCESS<br />

A team comprising of , Cranfield University<br />

and have successfully produced a first fullscale<br />

prototype of a titanium pressure vessel<br />

to be used in future manned missions for<br />

space exploration.<br />

The piece is approximately 1m in height<br />

and 8.5kg in mass. Made of the titanium alloy<br />

(Ti-6Al-4V), it has been deposited using the<br />

Wire + Arc Additive <strong>Manufacturing</strong> (WAAM)<br />

process, which Cranfield University has<br />

pioneered over the last decade.<br />

Thanks to being able to go straight from<br />

digital drawing to final structure, WAAM<br />

has integrated two individual pieces into a<br />

single part; eliminating the need for longlead-time<br />

forgings; and substantially<br />

reduced the amount of waste material<br />

removed by machining.<br />

If manufactured traditionally, the<br />

component would have required about 30<br />

times more raw material than its final mass.<br />

By using the WAAM process, more than 200<br />

kg of Ti-6Al-4V has been saved for each item.<br />

There is room to improve this further, and<br />

Cranfield is working on innovative methods<br />

to deposit closer to the final thickness.<br />

The WAAM shape was manufactured at<br />

Cranfield and then sent to Glenalmond<br />

Technologies where it was stress-relieved,<br />

laser-scanned, machined and inspected using<br />

an ultrasonic method. The final inspection<br />

was performed by Agiometrix using a<br />

computer tomography (CT-scan) for internal<br />

quality analysis and an optical scanner, with<br />

Thales Alenia Space ensuring that the part<br />

met the mechanical requirements and<br />

specifications.<br />

Following the checks, the project team is<br />

satisfied that the vessel fulfils the driving<br />

technical and quality requirements. The team<br />

is now proceeding to the building of a second<br />

prototype, with the purpose to carry out a<br />

fine tuning of the whole manufacturing<br />

cycle, to demonstrate the repeatability and<br />

reliability of the process, and to push the<br />

implementation of the new approach into the<br />

flight hardware.<br />

Eng. Massimo Chiampi, Study Manager<br />

for Additive <strong>Manufacturing</strong> projects at<br />

Thales Alenia Space, said: “We were looking<br />

for an innovative manufacturing solution for<br />

the tanks, which typically suffer from long<br />

lead time with the conventional production<br />

route based on subtractive machining.<br />

Thanks to this project, we have demonstrated<br />

that the adoption of WAAM technology<br />

enhances the competitiveness of our product.<br />

A near-net-shape item is fabricated in few<br />

days - compared to several months needed<br />

for the procurement of the standard wrought<br />

products - and also the amount of machining<br />

operation is consistently reduced. We have<br />

achieved a 65% reduction on the overall lead<br />

time without giving up the requested<br />

performances and this provides a benefit also<br />

in terms of design flexibility, making it<br />

possible to answer customer needs at a late<br />

stage of the project.”<br />

Dr Jialuo Ding, Principal Research Fellow<br />

at Cranfield University and Chief Scientist at<br />

WAAM3D, said: “We have been developing<br />

WAAM technology for more than 10 years<br />

and it is very satisfying to see it reach this<br />

level of commercial maturity. We are very<br />

excited about rolling out the technology<br />

through our new spinout company,<br />

WAAM3D. We are also extremely pleased<br />

with the work done by Glenalmond<br />

Technologies, who have dealt with a part<br />

with limited machining stock, perfectly and<br />

at their first attempt.”<br />

Dr Filomeno Martina, Senior Lecturer at<br />

Cranfield University and CEO of WAAM3D,<br />

said: “This part was built using software and<br />

hardware that has been developed over the<br />

last decade; these are finally ready for<br />

commercialisation through a new spin-out<br />

company from Cranfield, WAAM3D. This<br />

part has given us the opportunity to test<br />

WAAM3D’s innovative solutions on a highprofile<br />

user case, with a very aggressive<br />

timescale. We are very proud of the level of<br />

automation achieved at Cranfield University.<br />

WAAM3D will make all these tools available<br />

to industrial community in the next couple of<br />

months and we are looking forward to the<br />

impact on industrial large-scale additive<br />

manufacture this will have.”<br />

Mills CNC: Like No-one Else!

WORLD’S LONGEST igus E-CHAIN APPLICATION<br />

STILL RUNNING TROUBLE-FREE 10 YEARS ON<br />

Running continuously for 24/7 or standing<br />

idle for months on end – these are the two<br />

extreme conditions with which the world’s<br />

longest plastic energy chain. At the lignitefired<br />

power station in Tušimice, Czech<br />

Republic, the roller energy chain system with<br />

a travel length of 615 metres has been<br />

achieving this for ten years now without<br />

missing a beat.<br />

In normal operation, lignite (brown coal)<br />

is extracted from the opencast mine and<br />

conveyed directly into the power station.<br />

However, if coal production is interrupted<br />

for any reason, supplies must continue to<br />

keep generating energy. The operators of<br />

the power station, the ČEZ Group, do this<br />

by stockpiling large quantities of coal<br />

nearby.<br />

At Tušimice the coal is stored in a long<br />

heap on the periphery of the power plant<br />

site, which theoretically could be used to fuel<br />

the power station for a full week. To pile the<br />

coal automatically on the heap, a ‘stacker’ is<br />

used. To supply the stacker with energy, data<br />

and media, the ČEZ Group opted for an<br />

energy chain system from igus.<br />

The project was managed by Hennlich, a<br />

stocking distributor for igus based in the<br />

Czech Republic. At the Tušimice power<br />

station the 5050RHD energy chain is used.<br />

The ‘R’ in the name stands for ‘rollers’.<br />

“By using a roller, the coefficient of<br />

friction on long travels drops dramatically,<br />

when the upper run of the chain runs on the<br />

lower run,” explains Frank Schlögel, head of<br />

engineering projects at igus. “Because of the<br />

lower friction, up to 57 percent of the<br />

required drive energy can be saved. Which,<br />

of course, is all the more important on<br />

record-breaking travels like this one.”<br />

With his project engineering team, Frank<br />

Schlögel supervises special projects around<br />

the globe and accompanies customers closely<br />

along every step. From the first design and<br />

detailed planning stages up to installation<br />

and even maintenance.<br />

Before the igus energy chain system was<br />

installed at Tušimice, a cable drum was used.<br />

During the cold Czech winter, the cables<br />

froze up time and again, which could result<br />

in failures and unplanned shutdowns. These<br />

problems have been a thing of the past for ten<br />

last years.<br />

Working with Hennlich, igus developed a<br />

complete package for the application. Since<br />

then, only regular visual inspections have<br />

been carried out. Over the entire period, just<br />

ten crossbars have been replaced, a job done<br />

in a few seconds, not counting the inspection<br />

walk along the 615 m travel.<br />

In addition to this energy chain system,<br />

two more systems are installed at this site -<br />

one is a 400-metre travel, the other is 150<br />

metres. The two systems supply the<br />

‘reclaimer’, which removes the coal from the<br />

pile and transfers it to the conveyor belt that<br />

runs to the power plant.<br />

Inside the energy chains are various<br />

chainflex cables from igus, which have been<br />

developed specifically for use in energy<br />

chains. In addition to the chainflex motor and<br />

control cables, a fibre optic cable is used for<br />

data transmission.<br />

“Bus cables are out of the question for<br />

these long travels, as the signal strength<br />

would be degrade too much,” says Frank<br />

Schlögel. A water hose is also routed in the<br />

chain together with a heating cable that<br />

prevents the water from freezing inside the<br />

hose. The water hose is needed for the<br />

sprayer at the end of the stacker. When the<br />

coal is mined and piled up onto the heap,<br />

there is a lot of dust. This is counteracted by<br />

continuous spraying.<br />

Since commissioning, electronic<br />

monitoring has been carried out on the<br />

energy chain systems in Tušimice. By<br />

measuring the push/pull forces of the chains<br />

continuously, if the forces become too high,<br />

the system can be shutdown automatically.<br />

This can happen when debris enters the<br />

system, for example.<br />

In recent years, igus has further<br />

developed this form of ‘condition<br />

monitoring’, or isense as it is known and<br />

today offers machine builders modules for<br />

monitoring and predictive maintenance as an<br />

additional safeguard. Under the ‘smart<br />

plastics’ range, this includes break (isense<br />

EC.B) and push/pull (isense EC.P)<br />

monitoring modules. In the event of a chain<br />

break, the system can be switched off, so that<br />

further damage is avoided.<br />

To complement this the abrasion<br />

monitoring module (isense EC.W), measures<br />

the wear of the energy chain continuously to<br />

provide a reliable indication of the remaining<br />

service life of the system. This enables a<br />

planned replacement of the system without<br />

sudden failures.<br />

Admittedly, the stacker moves only at a<br />

moderate speed. About 20 minutes are<br />

needed to cover the 600 metres. And every<br />

now and then the system is not used for a<br />

whole month. But when the time comes and<br />

the coal needs to be conveyed to the heap or<br />

needed from there, the operator can trust that<br />

the system will work reliably with the igus<br />

energy chains regardless of the season. Even<br />

in these harsh conditions and after more than<br />

ROCOL KNOW THAT WATER ‘QUALITY’ COUNTS<br />

The people at ROCOL have a reputation for<br />

solving difficult technical challenges while<br />

producing cutting fluids and industrial<br />

lubrication products that offer significant<br />

products are formulated and then tested on<br />

state-of-the-art equipment which means<br />

One key element that the UK-based<br />

company is sure of is the overall performance<br />

of any soluble cutting fluid emulsion is<br />

partially dependant on the quality of the<br />

‘mixing water’ used to prepare it.<br />

ROCOL consider three main features to<br />

indicate the quality of water. First, freedom<br />

from bacterial contamination. Secondly is<br />

freedom from particular contamination, and<br />

finally the amount of dissolved calcium and<br />

magnesium salts, referred to as total hardness<br />

often stated as a ppm (parts per million) value.<br />

Water that is hard contains calcium and<br />

magnesium compounds. Rain water is<br />

naturally soft – it contains few minerals. As it<br />

seeps through the ground it can pick up<br />

minerals, such as calcium and magnesium<br />

compounds, from the soil and rock it passes<br />

through.<br />

If rain water passes through soft rocks like<br />

chalk or limestone, it picks up these minerals.<br />

If it passes through hard rocks, such as<br />

granite or through peaty soils, it does not<br />

pick up these minerals and so remains soft.<br />

All UK mains water will meet regulatory<br />

quality measures. However, the total<br />

hardness of such water varies greatly across<br />

the country. Areas such as the South of<br />

England, where the majority of water is<br />

supplied from underwater springs set into<br />

calcium rich ground, tend to have high levels<br />

of total hardness. Areas such as Scotland<br />

have relatively soft (or mineral free) water.<br />

Total water hardness is usually measured<br />

in ppm (parts per million). It is generally<br />

accepted that the ideal water hardness for<br />

preparing cutting fluid is around 90 ppm. If<br />

the water is softer than this then excess<br />

foaming can be a problem. If the total<br />

hardness increases above this level other<br />

problems can be encountered.<br />

If the hardness of the mixing water<br />

exceeds 300 ppm then fluid performance will<br />

always tend to be compromised. High levels<br />

of hardness minerals in water will affect both<br />

fluid performance and sump life. These<br />

minerals react with the chemical emulsifiers<br />

and cause emulsion instability. This can<br />

result in poor cutting performance; reduced<br />

corrosion protection and a tendency for the<br />

fluid to split (separate back to oil and water).<br />

They can also react with various other<br />

additives and lead to the generation of<br />

Most cutting fluid formulations can<br />

initially cope with even the hardest UK<br />

water. The real problems start as mineral<br />

levels rise due to the need to constantly top<br />

up systems with fresh fluid. The need to top<br />

up systems is caused by ‘drag out’ on swarf<br />

and evaporation of the water phase due to<br />

heat. This evaporation concentrates the<br />

hardness minerals in the remaining fluid.<br />

Then, as the system is topped up, fresh<br />

minerals from the supply water are added.<br />

This process continues with every top up<br />

gradually increasing the total hardness of the<br />

fluid until it reaches problem levels.<br />

The rate at which total hardness increases<br />

will vary from machine to machine and will<br />

depend on factors such as the initial water<br />

quality, the amount of fluid dragged out by<br />

swarf, the amount of heat generated during<br />

the machining process and even the design of<br />

the coolant tank.<br />

Where cutting fluid performance is<br />

compromised by water quality it is<br />

sometimes cost-effective to consider using<br />

treated water, which will have a positive<br />

effect on the life of the cutting fluid but a<br />

short term, negative impact on the profit<br />

margin as water treatment equipment would<br />

need to be purchased. However, the use of<br />

ROCOL’s Ultracut HW (hard water) EP and<br />

semi-synthetic range of cutting fluids can<br />

help to minimise the associated problems.<br />

PSL DATATRACK FULLY SUPPORTS BROWN AND HOLMES'<br />

GROWTH AND EXPANSION INTO NEW BUSINESS AREAS<br />

Brown and Holmes's success over recent years has been reflected in its<br />

growth which has seen a doubling of production output, an increase in<br />

turnover of some 50% and the ongoing development of a global business.<br />

This has resulted in the acquisition of additional premises and<br />

investment in new machinery and staff. The creation of a new Apprentice<br />

School is addressing the skills shortage in the industry as a whole and<br />

ensuring that the company's future is in the hands of qualified engineers<br />

who understand the company's business, production processes and Key<br />

Performance Indicators (KPIs).<br />

This is all supported by their PSL Datatrack production control<br />

system.<br />

In 2002, Brown and Holmes of Tamworth<br />

became the first Precision Workholding<br />

Manufacturer to use PSL Datatrack.<br />

Specialising in the design and manufacture of<br />

complex, bespoke workholding fixtures and<br />

tools, in recent years the company has<br />

expanded its business to cover new areas<br />

including robotics and more recently 3D<br />

printing, building upon the company's<br />

manufacturing expertise while embracing new<br />

technologies. The production and<br />

administration processes behind all of these<br />

business elements demand close control for<br />

Brown and Holmes to be profitable and fulfil its<br />

KPIs. This control has been achieved through<br />

continued investment over the last sixteen years<br />

in both standard PSL Datatrack modules and<br />

features customised specifically to support the<br />

evolving business.<br />

Steve Smith, General Manager, says,<br />

“Proper production control is the key to our<br />

successful operation and the adaptability of the<br />

PSL Datatrack software, customised to meet our<br />

evolving production needs, has been vital over<br />

the years.” Brown and Holmes recently<br />

updated its processes regarding the KPIs it<br />

reviews and, after a site visit from PSL<br />

Datatrack to discuss different reporting<br />

requirements, a new bespoke report that<br />

automatically details the activities of the<br />

business on a daily basis was formulated. This<br />

includes the value of orders received, invoicing<br />

value, purchase invoicing and the value of<br />

orders currently on the system. “The daily<br />

availability of these KPIs allows us to have<br />

better foresight and planning of the sales,<br />

production and accounting functions within<br />

our business,” says Steve.<br />

The company's specialist workholding<br />

fixture design and manufacture, where almost<br />

every job is different, still makes up around 60%<br />

of its business. Specially machined and<br />

assembled parts, standard components and<br />

‘bought out’ items are usually required and<br />

these variables are managed from quotation to<br />

invoice by PSL Datatrack. When quoting,<br />

Brown and Holmes establish the details<br />

required including workpiece locations,<br />

orientation and clamping systems. The<br />

quotation is then generated using PSL<br />

Datatrack and the proposal sent to the customer<br />

on highly customised letterheads. Historical<br />

customer information is kept in a separate PSL<br />

Datatrack archive system enabling the recall of<br />

any historic customer quotation and sales data.<br />

Once an order has been secured, a detailed<br />

CAD drawing is produced and works orders for<br />

parts to be manufactured are raised in PSL<br />

Datatrack from the quotation. Process layouts<br />

are generated for use on the shop floor and all<br />

manufacturing times are recorded, allowing<br />

critical comparison between calculated and<br />

actual times taken.<br />

Brown and Holmes now use a wide range of<br />

PSL Datatrack modules quotations, works<br />

orders, purchase orders, scheduling, Shop Floor<br />

Data Collection (SFDC), CRM/Tasks, deliveries<br />

and invoicing as well as benefitting from<br />

customised management reporting. All<br />

production data including inspection and<br />

finishing is entered on a daily basis and PSL<br />

Datatrack provides accurate end-of-job costing<br />

which, together with the cost of purchased<br />

items such as material and subcontract<br />

operations, ensures that Brown and Holmes are<br />

constantly monitoring production efficiency<br />

and estimating procedures.<br />

With all of these different elements to<br />

consider, two particular advantages of using<br />

PSL Datatrack spring to Steve's mind:<br />

traceability and flexibility. Full traceability is<br />

provided as every job is tied back to a specific<br />

works order number, encompassing<br />

purchasing, production, assembly, inspection,<br />

invoice/credits, delivery notes and<br />

conformance certificates. In terms of flexibility,<br />

PSL Datatrack has been adapted over many<br />

years and for Brown and Holmes is now almost a bespoke piece of<br />

software due to the number of options that have been configured to<br />

address daily requirements. “The standard reporting available is<br />

comprehensive but, in addition, the team at PSL have also created a<br />

number of completely bespoke reports that allow us to drill down into<br />

each area of the business and analyse individual areas,” says Steve.<br />

The software also provides invaluable assistance across the<br />

company's robotic, precision engineering and new subcontract<br />

engineering business areas. The reports available within the PSL<br />

Datatrack system allow Brown and Holmes to separate out the different<br />

revenue streams within the business and<br />

evaluate the activities within each of them. This<br />

allows for the assessment of different elements<br />

in detail, to find and address the areas that<br />

impact on profitability as well as to promote the<br />

actions that have a positive effect.<br />

For Brown and Holmes the versatility of the<br />

company's shop floor staff – many of whom<br />

have come through the company’s long<br />

standing apprentice training scheme – means<br />

they can comfortably switch disciplines and<br />

have the knowledge to use PSL Datatrack at<br />

every stage of production. Brown and Holmes<br />

are currently in the process of reviewing and<br />

improving its SFDC procedures with a view to<br />

realising more accurate reporting of real time<br />

actions on the production floor. At the same<br />

time, plans are in hand to introduce visual<br />

reporting in the form of PSL Datatrack's shop<br />

floor Status Board display system which will<br />

help to highlight any production problems<br />

encountered, enabling them to be addressed at<br />

source.<br />

offered is second to none. There is always an<br />

advisor available on the telephone support line<br />

to deal with any problem or query we<br />

encounter and it is very rare that these cannot<br />

occasion where a more detailed need arises,<br />

such as introducing a new process to the<br />

business, onsite support is also readily<br />

available,” says Steve.<br />

ARE MOVING MANUFACTURING FORWARD<br />

Thursday night (28th February <strong>2019</strong>) saw the<br />

<strong>Manufacturing</strong> Technologies Association<br />

(MTA) Annual Dinner at the Park Plaza<br />

Hotel in Westminster, London. The event<br />

had special significance this year with the<br />

added jubilation of marking the<br />

Association’s 100th anniversary of<br />

representing the UK’s manufacturing<br />

technology suppliers. The event was<br />

attended by over 500 guests from across the<br />

MTA’s membership, the wider<br />

manufacturing community and beyond.<br />

MTA President and Director of Yamazaki<br />

Mazak Marcus Burton used his key note<br />

speech to reflect on the history of the<br />

association and how manufacturing<br />

technology will shape our future.<br />

He said, “The overarching lesson from<br />

our history is those that have prospered are<br />

those that have understood what is<br />

happening around them, embraced the new<br />

opportunities, and changed their business<br />

models.”<br />

He continued “With the opportunities of<br />

the 4th Industrial Revolution we can leapfrog<br />

the past and invest in the future. Businesses,<br />

the public and Government, through a<br />

modern long-term industrial strategy, must<br />

embrace these new opportunities and ensure<br />

that the UK changes its culture to one of<br />

long-term of investment.”<br />

Mr Burton concluded “Digitalisation is<br />

going to dominate the future of our industry<br />

– in fact manufacturing is being recast as a<br />

digital industry. We in this room have<br />

Keith Ridgway is the Executive Dean of<br />

the AMRC Group. He worked in industry<br />

before moving into academia in 1980. He<br />

joined the University of Sheffield as a lecturer<br />

in 1988 and became Professor of Design and<br />

Manufacture in 1997. He helped set up the<br />

AMRC with Boeing in 2001 and in 2009 he<br />

helped launch the Nuclear Advanced<br />

<strong>Manufacturing</strong> Research Centre.<br />

Keith Ridgway said, “It’s an honour and a<br />

Tooling expert Walter GB says Industry 4.0<br />

means different things to different people and,<br />

indeed, the phrase very often causes<br />

uncertainty among production engineers,<br />

especially those in small/medium-sized<br />

companies. However, after addressing<br />

digitalisation some years ago, Walter has<br />

specifically developed for such users its Nexxt<br />

digital products and Industry 4.0 solutions.<br />

These include the Comara iCut software<br />

tool, which is based on the real-time analysis of<br />

incoming machine data. Comara has not reinvented<br />

milling or turning with the iCut<br />

adaptive feed control but has focused on getting<br />

the most out of a machine without making<br />

major changes to the existing process or<br />

carrying out complex and time-consuming<br />

programming work.<br />

The software is integrated into the existing<br />

control program and applies the data for the<br />

machining process. In the first cut, iCut ‘learns’<br />

the idling output of the spindle and the<br />

maximum cutting efficiency per cut. Then it<br />

measures spindle output (at up to 500 times per<br />

second) and automatically adjusts the feed and,<br />

as a result, the machine operates at the<br />

maximum feed that iCut has ‘learned for each<br />

tool, whenever possible.<br />

If the cutting conditions change, perhaps<br />

owing to varying contact angles and depths of<br />

cut, fluctuations in allowance or due to signs of<br />

tool wear, iCut adapts the speed and output in<br />

real time – and the resulting optimised milling<br />

increases process reliability and boosts<br />

production output, at least by 10 per cent.<br />

In addition, the forces on the spindle are<br />

more constant - which increases its service life –<br />

and if the tool is in danger of breaking, iCut<br />

immediately reduces the feed or stops the<br />

action.<br />

Comara has also developed the appCom<br />

software platform to make all the data<br />

generated during the machining process usable<br />

for process optimisation. Comara appCom<br />

comprises two components: a PC, which is<br />

installed in the machines and integrated in the<br />

control system; and the software, which<br />

analyses and displays data.<br />

even the basic version of appCom features more<br />

than 13 apps which can be used to collect and<br />

monitor parameters including machine status,<br />

productivity and the stability of the programs<br />

PERFORMANCE PACKAGE EXPANDED<br />

The latest version of the hyperMILL®<br />

CAD/CAM suite, <strong>2019</strong>.1, is now available.<br />

OPEN MIND, one of the leading manufacturers<br />

of CAD/CAM solutions, has expanded the<br />

finishing module in the hyperMILL® MAXX<br />

Machining performance package. Further<br />

highlights include process optimizations as well<br />

as new functions for reducing calculation times.<br />

‘5-axis Prismatic Fillet Finishing’ is a new<br />

function in the finishing module of<br />

hyperMILL® MAXX Machining: Thanks to the<br />

geometry and automatic setting of the barrel<br />

cutter, this feature can be used in accordance<br />

with the principle of a high-feed milling cutter.<br />

The processing takes place in a plunging and<br />

pulling movement with an extremely high feed<br />

and this allows the highest machining<br />

performance possible with high-performance<br />

conical barrel cutters, also called circle segment<br />

or parabolic cutters. Ball and radius cutters can<br />

also be used efficiently with this strategy.<br />

Thread milling options have been<br />

completely redesigned for hyperMILL® <strong>2019</strong>.1<br />

to improve convenience and user friendliness<br />

for the programmer. The module supports a<br />

variety of different thread milling cutter types<br />

and allows extremely easy selection of righthand<br />

and left-hand threads or the definition of<br />

the milling direction from bottom to top or vice<br />

versa. The thread milling feature also offers<br />

automatic approach and retract macros, a<br />

selection of roughing options and simplified<br />

programming.<br />

StarMill has been extended with the arrival of<br />

the SED4 UL range of 4-flute extra reach end<br />

mills with 3, 4, 6, 8, 10 and 12mm diameter with<br />

an overall reach from 63 to 92mm depending<br />

job numbers have so far resulted in<br />

recalculations - these are now avoided to save<br />

without having to subsequently recalculate the<br />

machining job in question. The consecutive<br />

numbering of the compound and machining job<br />

is controlled via a start value and an increment<br />

value. The benefit of this new feature is<br />

transparent structuring and reduced calculation<br />

times. The clamping position can now also be<br />

changed later without the machining jobs<br />

having to be recalculated.<br />

The tool database in hyperMILL® has<br />

received a small but fine improvement. Until<br />

now, there was only one comment field. In<br />

Version <strong>2019</strong>.1, users have the option of<br />

individually expanding the tool database. As a<br />

result, information such as order numbers,<br />

prices or service life can now be clearly stored<br />

and the CAM programmer is able to manage<br />

tools even better than ever before.<br />

MANUAL INDEXING HEAD SAVES<br />

PROGRAMMING AND SET-UP TIMES<br />

Ideal for production shops where manual<br />

mills may still be in operation, but equally<br />

well suited to use on a CNC vertical<br />

machining centre (VMC), a new, manually<br />

adjustable indexing head has been<br />

introduced by 1st Machine Tool Accessories,<br />

Salisbury. The RotaVice can be rapidly set to<br />

position a component at a multiplicity of<br />

rotary angles in the horizontal plane for<br />

milling and drilling.<br />

Produced in the UK, the unit is designed<br />

to be secured in a One-Lok workholding<br />

device manufactured by Chick in the US, for<br />

which 1st MTA is the sole agent in the UK<br />

and Ireland.<br />

Expensive fixtures and the need to change<br />

machine set-ups can be avoided, saving<br />

money and time. In smaller job shops<br />

employing 4-axis VMCs equipped with a full<br />

or indexing rotary table, where there may be<br />

only one or two people able to program the<br />

machine, the load can be lightened by having<br />

an operator of a lower skill level set up a<br />

component manually for 3-axis machining.<br />

Everything about the RotaVice is fast.<br />

First, a One-Lok may be bolted quickly onto<br />

a VMC table. Next, positioning the moveable<br />

jaw using the built-in, time saving ratchet<br />

mechanism leaves only a few turns of the<br />

handle to clamp the indexing head in a<br />

special RotaVice jaw, also made by 1st MTA,<br />

which replaces the standard One-Lok jaw.<br />

Lastly, the workpiece is secured in moments<br />

in a horizontal orientation using an array of<br />

workholding options, which include a 3-jaw<br />

chuck.<br />

Adjusting the angle is also rapid and<br />

accurate. It is effected by turning a circular<br />

locating plate to the required angle and<br />

inserting a pin into the relevant hole, an array<br />

of which are pre-drilled into the plate at the<br />

most common angles. In the standard<br />

configuration, 5, 10 and 45 degrees are<br />

available. The standard plate can be changed<br />

for a specific plate to suit any job that<br />

involves the use of non-standard angles.<br />

Another advantage of the RotaVice is that<br />

once the angle has been selected, it uses the<br />

clamping force of the One-Lok to secure the<br />

rotary angle. This force, which is much<br />

higher than that offered by standard dividing<br />

heads, allows significantly heavier<br />

machining cuts to be taken and delivers<br />

improved surface finish.<br />

Altering the angle for a subsequent<br />

machining operation on the same component<br />

is similarly achieved without having to reclamp<br />

the part, thereby avoiding loss of<br />

accuracy through tolerance build-up.<br />

Intermediate angles can be set using a rotary<br />

dial with a one degree increment scale, while<br />

very fine adjustments down to ± 0.5 degree<br />

can be made using the toggle lever mounted<br />

at the top of the unit.<br />

Importantly, RotaVice has a large through<br />

bore with a taper and an internal thread, both<br />

of which can be configured for use with<br />

chucks, mandrels, special fixtures and<br />

backstops. These are normally not associated<br />

with standard dividing head systems.<br />

RotaVice is available from 1st MTA to<br />

existing users and new users of Chick One-<br />

Loks in Britain and Ireland. The system can<br />

also be exported to manufacturers<br />

worldwide that use similar equipment.<br />

Welding is one of the most common robotic applications in the<br />

industrial sector. Providing the capability to deliver repeated weld<br />

quality, time after time, the uptake of robots in this technology<br />

segment continues apace.<br />

The automotive sector is a clear driver of demand. Daimler AG, for<br />

example, has recently placed a major contract with Kuka for robots<br />

that will be used to optimise the body-in-white production of its latest<br />

C-class vehicle. Production systems for the front and rear end, as well<br />

as the underbody line, will be built for a number of derivatives. A total<br />

of around 800 industrial robots from the Kuka KR Quantec series,<br />

complete with KR C4 controller, will be integrated at the Daimler<br />

plant.<br />

The news comes hot on the heels of Kuka being chosen by<br />

automotive manufacturer GAC Group to help automate the<br />

company’s new production facility in Guangzhou, China. In total,<br />

Kuka has been commissioned to deliver about 430 industrial robots for<br />

manufacturing electric cars. Robots of the KR Quantec and KR<br />

Fortec series – including controller – will be used for joining and<br />

handling tasks in body-in-white production. The cloud-based Kuka<br />

Connect platform will also be implemented. This platform affords<br />

customers easy access to robot data from any device, facilitating<br />

subsequent analysis.<br />

Kuka has in fact just released a new generation of its KR Quantec.<br />

Among the enhancements are additional ‘motion modes’ – software<br />

add-ons which ensure optimal robot motion for specific applications.<br />

For instance, ‘path mode’ allows for CP motion with greater precision,<br />

while ‘dynamic mode’ increases speed and thus reduces cycle time.<br />

In another industry development<br />

associated with robotic welding for the<br />

automotive sector, ABB recently completed<br />

the acquisition of Turkey-based AB Rotech.<br />

The expertise of AB Rotech’s engineering<br />

team covers the entire robotic welding<br />

lifecycle, from design and commissioning to<br />

electrical engineering and customer service. It<br />

is thought that the acquisition will boost<br />

ABB’s robotic welding solutions, offering<br />

capability for all tiers in the growing<br />

automotive segment. According to the<br />

International Federation of Robotics, the<br />

automotive segment remains the world’s<br />

largest robotics market.<br />

Of course, many other sectors besides<br />

automotive are in need of automated welding.<br />

For example, in mid-February, aluminium<br />

specialist AMAG opened a new €4 million<br />

cladding station to manufacture multi-layer<br />

composites for the aerospace industry with<br />

welding technology supplied by Fronius.<br />

Plates and aluminium ingots are welded<br />

then heated up and rolled in the cladding<br />

station. AMAG relies on automated<br />

equipment from Fronius in the form of two<br />

independent welding systems that combine<br />

the aluminium layers. The systems are<br />

equipped with CMT Twin – double-wire<br />

welding heads that use the ‘cold’ welding<br />

process, Cold Metal Transfer. CMT Twin<br />

results in high welding power with low heat<br />

input and minimal spattering, allowing it to<br />

support the high productivity level of the<br />

cladding station. The HMI-T10 system<br />

controls from Fronius oversee the welding<br />

system’s movements, as well as the power<br />

sources.<br />

WELDING AND ROBOTICS<br />

CARRYING A TORCH FOR AUTOMATION<br />

Clearly, product development remains<br />

vital is a segment witnessing ever-increasing<br />

demand. Fanuc, for example, has recently<br />

expanded its ARC Mate 120iD series. With a<br />

maximum payload of 25kg and a range of<br />

1,831mm, users will appreciate that the robot<br />

can now reach closer to its own base,<br />

increasing the active stroke to 1,585mm<br />

compared to its predecessor model.<br />

The new ARC Mate 120iD welding robot,<br />

like its smaller brother the ARC Mate 100iD,<br />

has an improved design featuring the optimal<br />

passage of cables and media lines. In addition,<br />

since the robot’s wrist axes are equipped with<br />

protection class IP67, the ARC Mate 120iD is<br />

well protected against splashes or dust,<br />

making it a suitable candidate for welding<br />

applications.<br />

Abicor Binzel has also been busy on the<br />

development front and, in a collaboration<br />

with Novarc Technologies, has produced its<br />

SWR (Spool Welding Robot), a collaborative<br />

robot that is said to deliver four times faster<br />

pipe welding.<br />

The welding torch on the SWR is designed<br />

for high amperage and high load welding.<br />

Rated up to 600A and equipped with a stateof-the-art<br />

torch cable, the modular torch<br />

design allows for easy threaded torch-neck<br />

change-out without altering the tool centre<br />

point. Importantly, triple beam sampling<br />

gives the SWR solution real-time tracking of<br />

the weld joint to guide the torch through the<br />

seam variation and produce quality welds<br />

every time. The torch-to-pipe distance is<br />

maintained within ±0.1mm accuracy so the<br />

operator can focus on the weld.<br />

From an Industry 4.0 perspective, among<br />

the latest breakthrough technologies is the<br />

Cloos Gateway C-Gate, which allows the<br />

demand-oriented management of welding<br />

and robot data. This complete information<br />

and communication tool centrally records and<br />

processes all data. The user-specific display of<br />

information allows detailed visualisation,<br />

evaluation and further treatment of the<br />

collected operating and welding process<br />

information.<br />

Comprising near-system hardware and<br />

software modules for production, quality<br />

management and service, C-Gate can be<br />

integrated into existing Industry 4.0<br />

environments. Via standardised interfaces it is<br />

possible to transfer data to superior IT-based<br />

solutions such as MES and cloud applications,<br />

or other systems.<br />

While the potential for automation in the<br />

welding arena is clear to see, the UK still has<br />

some catching up to do. In fact, the managing<br />

director of Fanuc UK, Tom Bouchier, recently<br />

addressed the Business, Energy and Industrial<br />

Strategy Committee in Parliament, warning<br />

about the UK falling behind other European<br />

nations due to a lack of automation.<br />

“The UK is the only G7 country with a<br />

robot density below the world’s average – a<br />

figure that stands at just 74 units per 10,000<br />

workers,” he said. “This positions the UK<br />

behind 14 other European countries, while<br />

Germany has a density of 309, making it the<br />

most automated nation on the continent. If<br />

we’re 30% less productive per hour than a<br />

German worker, then we are not going to stay<br />

competitive.”<br />

DMG MORI CELEBRATES LONG TERM SUPPORT FOR<br />

SCOTTISH ADVANCED MANUFACTURING AND RESEARCH<br />

DMG MORI has been a Tier 1 member of the<br />

Advanced Forming Research Centre (AFRC)<br />

since 2015. Located in Inchinnan, Scotland, it<br />

is a collaborative venture between the<br />

University of Strathclyde, Scottish<br />
