ACCURATE INTEGRATED SCHEDULING WITH<br />

PSL DATATRACK<br />

PSL Datatrack’s Scheduler module allows<br />

users to plan and maximise the production<br />

flow throughout an entire factory, by<br />

ensuring that jobs on the shop floor are<br />

correctly prioritised and the required<br />

materials are always available. However,<br />

knowing exactly how much work can<br />

actually be processed when taking into<br />

account factors such as lights out running<br />

and varying shift patterns, as well as<br />

capacity, is more complex. Now, a new<br />

development in the Scheduler, for lights out<br />

running, streamlines the process by showing<br />

users exactly what can be achieved.<br />

The Scheduler automatically sets out each<br />

operation to provide a realistic<br />

representation of the production work flow.<br />

The scheduled dates for each process step are<br />

calculated based on either the target date for<br />

an order to be despatched or on available<br />

production capacity.<br />

If calculated by target date, the system<br />

will report the latest start and end dates for<br />

each required operation to complete the job<br />

on time. If calculated by capacity, the system<br />

will tell the user the earliest available start<br />

and end dates. An estimated date for the<br />

completion of the final operation can then be<br />

compared to the target date, providing an<br />

early warning of jobs that could potentially<br />

be late. Reports on real-time production<br />

status can be generated then pre-emptive<br />

actions and an instant recalculation of the<br />

entire schedule can be taken, if necessary.<br />

Many PSL Datatrack customers are<br />

finding the Scheduler highly beneficial.<br />

“Weekly production meetings are a much<br />

simpler affair as all staff have access to what<br />

is happening at any time just by logging in,”<br />

says Nick Baller, Managing Director at APT<br />

Leicester Ltd. It can also allow companies to<br />

assess the impact of taking on new business.<br />

“It recently allowed us to determine the<br />

impact of taking on our biggest order to date<br />

in terms of what capacity we had for other<br />

customers and what additional shifts we<br />

needed,” says Simon Fisher of Machining<br />

Technology (Mach-Tech) Ltd.<br />

Indeed, shift patterns within a company<br />

may not always correspond with the<br />

production time that is expected to be needed<br />

for a particular job. If, for example, a<br />

company is running single or double shifts or<br />

gaining from lights out running, it can be<br />

hard to estimate exactly how much time will<br />

be required for any specific job. Now,<br />

however, the Scheduler can take into account<br />

lights out running on relevant operations to<br />

provide a highly accurate production<br />

schedule. Individual operations can be preset<br />

to overlap if necessary and by how much<br />

for each operation. This enables the<br />

Scheduler to provide an accurate scheduling<br />

forecast by taking into account both shift<br />

patterns and lights out running.<br />

The reports that can be generated through<br />

the Scheduler are available in the form of lists<br />

and graphs, offering many benefits both to a<br />

company’s management team and also to<br />

their customers. For example, the ‘Work-To-<br />

List’ shows the sequence in which operations<br />

should be performed within a given cost<br />

centre. Graphical reports, such as the Gantt<br />

Chart, help with early identification of<br />

production bottlenecks and provide relevant<br />

information to make management aware of<br />

potential problems before they arise,<br />

enabling informed decision making. “The<br />

reports give us an excellent view of<br />

production in real time and enable us to give<br />

information to our customers on delivery<br />

times and priorities,” says Nick Baller.<br />

The Scheduler Listing Screen provides<br />

fast flexible filtering of production operation<br />

records and shows exactly the information<br />

required, including outstanding quantity<br />

and hours remaining. In order to gain<br />

maximum benefit from the Scheduler, the<br />

Shop Floor Data Collection (SFDC) module is<br />

recommended to provide a record of the<br />

progress made throughout each operation of<br />

a process. It collects production information<br />

from the shop floor, giving the ability to<br />

automatically update the Scheduler without<br />

the need to manually retype any information.<br />

Data from the Scheduler can be shown<br />

around a factory on Status Boards, which<br />

show shop floor operatives which works<br />

orders are scheduled and when for. Seychell<br />

Engineering has added several ‘Work-To-<br />

List’ Status Boards that show each machine<br />

operator their current and next jobs, so if they<br />

are carrying out a machining operation they<br />

can also see what the next job is and prepare<br />

to load it straight on to the relevant machine.<br />

Information is readily available to everyone<br />

at a glance, thereby closing the loop: there is<br />

no point scheduling if nobody knows what<br />

the schedule is. Status Boards make it clear.<br />

“By taking all the information from the<br />

Scheduler, telling us what to do and when to<br />

do it on a dynamic visual display is an<br />

essential means of communication. The<br />

Status Boards have been well embraced by<br />

everyone. Our business is run on Key<br />

Performance Indicators (KPIs) and achieving<br />

those is much easier with PSL Datatrack. It<br />

makes the whole business more efficient,”<br />

says Seychell owner Roger Williams.<br />

THIS YEAR INTERNATIONAL WOMEN IN ENGINEERING<br />

DAY (INWED) IS “TRANSFORMING THE FUTURE”<br />

Sunday 23 June will mark <strong>2019</strong>’s (#INWED19), when we will be<br />

encouraging participants to show the world how they are<br />

‘transforming the future’ in pursuit of more diversity in<br />

engineering. This global awareness campaign, coordinated by the<br />

(WES), aims to increase the profile of women in engineering<br />

worldwide and focus attention on the amazing career<br />

opportunities available to girls in engineering and related<br />

industries.<br />

In <strong>2019</strong>, WES’ own centenary year, INWED will aim to inspire<br />

even greater participation across the globe, both online and<br />

through physical activities, by individuals, schools, colleges,<br />

groups and organisations.<br />

The theme will be supported by the hashtags #INWED19 and<br />

#TransformTheFuture. This year during our sixth INWED, and<br />

celebrating the 100-year milestone for WES, we hope you will join<br />

us in recognising the outstanding achievements of women<br />

engineers throughout the world.<br />

Another important part of the INWED<br />

celebrations is the annual ‘Top 50 Women<br />

in Engineering’ (WE50) awards, made<br />

possible through a partnership between the<br />

Women’s Engineering Society and The<br />

Telegraph. The winners of these coveted<br />

places will be announced to coincide with<br />

INWED19 celebrations. This year’s focus of<br />

excellence will be revealed on 8 March <strong>2019</strong>,<br />

International Women’s Day.<br />

In areas where water is soft or even mineral<br />

free, foaming is a common problem with most<br />

semi-synthetic coolants, but not with the new<br />

roughing and semi finishing operations, feature<br />

The Double Quattromill® 22 comes in 45°<br />

and 68° lead angle versions for depths-of-cut up<br />

Tritan drills from MAPAL have established<br />

themselves across the board due to their great<br />

economic advantages and now there are four<br />

new designs to complete the range of products.<br />

The Tritan-Drill-Uni for machining steels,<br />

stainless alloys and cast materials has been<br />

further developed and improved with regard to<br />

its tool geometry. The new Tritan-Drill-Uni-<br />

MILLS CNC AUTOMATION TO SUPPLY DOOSAN<br />

ROBOTICS’ COLLABORATIVE ROBOTS<br />

Mills CNC, the exclusive distributor of<br />

Doosan machine tools in the UK and Ireland,<br />

has created a new division to provide a focal<br />

point for, and drive sales of, its industrial and<br />

collaborative automation business.<br />

The new division, called Mills CNC<br />

Automation, was created in late 2018 and is<br />

located at Mills CNC’s Technology Campus<br />

facility in Leamington.<br />

At the beginning of this year, Mills CNC<br />

Automation, became the agent for Doosan<br />

Robotics (part of the Doosan Group). The<br />

agreement will see Mills CNC Automation<br />

supply the full range of Doosan Robotics’<br />

advanced, high-performance collaborative<br />

robot (cobot) systems and solutions to UK<br />

and Irish manufacturers.<br />

Says Tony Dale, Mills CNC’s Technical<br />

Director:“This is a new and exciting venture<br />

for us.<br />

“The new Mills CNC Automation<br />

division will be responsible for driving and<br />

accelerating sales of our industrial and, with<br />

the agreement signed between ourselves and<br />

Doosan Robotics, collaborative robot<br />

systems.<br />

“The decision to create a new, separate<br />

division provides a focal point for our<br />

XYZ Machine Tools’ annual European<br />

Distributor Conference saw representatives<br />

from 10 countries attending, with the<br />

highlight being the revealing of the new RLX<br />

and RMX ProtoTRAK control system. Seeing<br />

the new control for the first time drew<br />

extremely positive comments from the<br />

delegates with a general feeling of<br />

amazement at how ProtoTRAK RLX and<br />

RMX combines sophisticated operation yet<br />

maintains the simplicity of previous<br />

generations of the ProtoTRAK system.<br />

The European market is strengthening for<br />

XYZ Machine Tools and this annual<br />

gathering of its European distributors at its<br />

Burlescombe, Devon headquarters is an ideal<br />

opportunity to further cement relationships<br />

and highlight the latest developments.<br />

Mills CNC Automation’s industrial robot<br />

solutions have been installed up and down<br />

the country for a large number of component<br />

manufacturers operating in the automotive,<br />

aerospace, materials handling and medical<br />

sectors. These solutions, predominantly<br />

turnkey in nature, help customers increase<br />

their productivity levels, improve<br />

operational efficiencies and make them more<br />

competitive.<br />

A new range of industrial robot solutions<br />

(called Mills CNC AutoTurn and Mills CNC<br />

AutoMill) that facilitate automated<br />

new ProtoTRAK control, RLX for lathes and<br />

RMX for mills, feature a touchscreen that<br />

brings to the user full gesture control to<br />

greatly improve ease of use. Machining<br />

efficiency is also enhanced with the addition<br />

of new software like the Adaptive Machining<br />

software. This allows users to maximise the<br />

performance of the latest cutting tool<br />

technology and improve process times,<br />

especially on features such as pockets and<br />

pockets with an unlimited number of islands<br />

located inside their boundaries. Auto<br />

Geometry Engine (AGE) allows operators to<br />

create programs, even when certain<br />

dimensions are missing from the drawing,<br />

with the software making calculations to fill<br />

in the blanks on screen.<br />

“The new ProtoTRAK controls were well<br />

workpiece loading and unloading have<br />

recently been introduced and have, already,<br />

generated significant sales and widespread<br />

interest.<br />

The agreement with Doosan Robotics will<br />

see Mills CNC Automation supplying a<br />

range of technically-excellent cobots into the<br />

UK and Irish markets.<br />

The range comprises 4 different models -<br />

the M0609, M1509, M1013 and M0617.<br />

The M0609 is a compact cobot that has a<br />

6kg payload capacity, a 0.9m reach radius<br />

and is designed to perform quick, routine<br />

and repetitive tasks.<br />

The M1509 has the market’s largest<br />

payload available at 15kg as well as a 0.9m<br />

reach radius and is designed to handle<br />

heavier objects that could pose a potential<br />

health and safety risk to humans.<br />

The M1013 is a versatile cobot with a 10kg<br />

payload capacity, a 1.3m reach radius and is<br />

suitable for a wide range of tasks.<br />

The M0617 has the largest reach radius on<br />

the market at 1.7m, plus a 6kg payload<br />

capacity and is designed to perform tasks<br />

that require a longer reach.<br />

Mills CNC introduces new DNM 6700XL<br />

vertical machining centre with a whopping 2.1<br />

metre X-axis.<br />

Mills CNC, the exclusive distributor of<br />

Doosan machine tools in the UK and Ireland,<br />

has announced that Doosan’s highly popular<br />

range of ultra-productive DNM vertical<br />

machining centres has been expanded with the<br />

recent introduction of the new DNM 6700XL - a<br />

machine which, amongst its many attributes,<br />

features a 2.1 metre X-axis.<br />

The DNM 6700XL, (the XL suffix is an<br />

abbreviation for Extra Long), has a significantly<br />

longer X-axis (2.1 metre) than the standard<br />

DNM 6700 machine (1.3 metre), as well as a<br />

larger work table (2200mm x 570mm).<br />

As such the new DNM 6700XL will appeal to<br />

component manufacturers who machine large<br />

and long parts, as well as those who want the<br />

flexibility to machine multiple ‘smaller’ parts in<br />

single set ups.<br />

The new machine provides manufacturers<br />

with all the speed, power, precision and<br />

reliability that are the hallmarks of Doosan’s<br />

DNM range.<br />

The new DNM 6700XL machines supplied<br />

by Mills are equipped with powerful, directlycoupled<br />

spindles (18.5kW/15,000rpm) as<br />

standard which minimise vibration and reduce<br />

noise (especially) during high-speed machining<br />

While nobody can envisage what the world<br />

market for PCD tooling will be, it is certain to<br />

grow – especially as the use of carbon fibre and<br />

carbon aluminium ‘stacks’ increases in the<br />

aerospace and automotive sectors. So, the<br />

ability to be able to use a single machine to both<br />

erode PCD tools and grind carbide tooling, even<br />

in the same set-up (a tool’s carbide body and its<br />

brazed-on PCD tip) to eliminate two separate<br />

set-ups on different machines, makes good<br />

economic sense to all forward-thinking<br />

companies involved in PCD tool production or<br />

regrinding.<br />

This logic has spurred Walter into<br />

developing the ‘two-in-one’ machining concept<br />

around its multi-axis Helitronic Diamond<br />

machines, currently the Vision Diamond 400 L<br />

(for tools of 3 mm to 420 mm long), the Power<br />

Diamond 400 (3 mm to 380 mm diameter and<br />

520 mm long) and the Diamond Evolution (1<br />

mm to 165 mm diameter and up to 255 mm<br />

long).<br />

While the time and money rewards of the<br />

elimination of separate set-ups for grinding and<br />

erosion are undoubtedly attractive to existing<br />

tool manufacturers and regrinding companies<br />

processing carbide/PCD tooling, Walter Ewag<br />

UK - a member of the United Grinding Group -<br />

adds another major benefit of the two-in-one<br />

Diamond concept for firms which may be<br />

considering entering the PCD market.<br />

“The fact that the machine user can perform<br />

both eroding and grinding or combinations of<br />

operations. The spindles also have 20bar TSC<br />

(Through-Spindle-Coolant) capability.<br />

The machines’ advanced spindle<br />

technology, which also facilitates smooth<br />

acceleration and deceleration, delivers<br />

improved cutting performance and, as a result,<br />

ensures high component quality (i.e. excellent<br />

surface finishes).<br />

The machines also feature Doosan Machine<br />

Tools’ much-vaunted proprietary thermal<br />

compensation system which minimises the<br />

effects of heat generation and regulates thermal<br />

expansion ensuring high component accuracies<br />

and process optimisation.<br />

DNM 6700XL machines get down to<br />

business fast and boast impressive 36m/min<br />

rapid rates on their X- and Y- axes and<br />

30m/min on their Z-axes. Unproductive non-<br />

the two means that investing in a Helitronic<br />

Diamond is effectively a risk-free introduction<br />

to the PCD market,” says Sales Director, Neil<br />

Whittingham.<br />

“If it happens that the PCD business does<br />

not develop as expected for that company, then<br />

the same machine can simply revert to being a<br />

cost-effective way to grind carbide and HSS<br />

tools,” he adds.<br />

The affordable (and compact, occupying a<br />

floorspace of just 4.2 m²) Helitronic Diamond<br />

Evolution is the ideal entry-level machine for<br />

the production and regrinding of PCD tools<br />

with diameters up to 165 mm and lengths of up<br />

to 185 mm (end face operation) and/or 255 mm<br />

(shank length).<br />

This size range accounts for up to 90 per cent<br />

of PCD tooling consumption worldwide, says<br />

Mr Whittingham, and that includes increasingly<br />

complex geometry PCD tooling in various<br />

cutting times are further reduced via the<br />

machines’ 30-position rapid automatic tool<br />

changers (up to 40 or 60 position options<br />

available) which are recorded as having a tool<br />

change time (T-T-T) of 1.2 seconds.<br />

In addition to their obvious productivity<br />

credentials, the DNM 6700XL machines are also<br />

reliable and environmentally friendly and<br />

feature grease-lubricated axis travels (as<br />

opposed to oil lubrication), which help to<br />

reduce maintenance costs (by up to 60%) and<br />

machine downtime, and eliminate the need for<br />

oil skimmers.<br />

The new DNM machines’ grease cartridge<br />

systems only need replacing every 3 months as<br />

opposed to oil-based systems which require<br />

more frequent servicing and manual<br />

intervention.<br />

LASER, PLASMA WATERJET CUTTING<br />

THE SHAPE OF THINGS TO COME<br />

For many years it has been accepted that<br />

processes such as pressing and punching are<br />

quicker than the profiling technologies of<br />

laser, plasma and waterjet. After all, one hit<br />

with a dedicated tool creates a part or<br />

feature almost instantaneously. On the flip<br />

side, there is clearly a cost associated with<br />

investing in such a tool, which is where the<br />

tool-free profiling technologies score<br />

heavily.<br />

The trade-off has always been volume; the<br />

higher the volume of parts, the more easily<br />

tool justification can be made. Today,<br />

however, there is a new factor in the<br />

equation: speed. The sheer speed of the latest<br />

laser, plasma and waterjet technologies<br />

makes them a far more financially<br />

comparable solution to pressing or punching<br />

for an increasing number of applications and<br />

batch sizes.<br />

Subcontractors have long favoured<br />

profiling, simply because many never know<br />

what will come through the door tomorrow.<br />

One such company, Holmfirth-based Allsops<br />

Ltd, has like many progressed from CO2 to<br />

fibre laser cutting in recent years, resulting in<br />

significant financial savings. In the main,<br />

mild steel from 1.2 to 3 mm thick is<br />

processed, and for these gauges the<br />

production output from each of its two<br />

Bystronic fibre-laser machines is at least three<br />

times that of the previous CO2 models they<br />

replaced, added to which running costs are<br />

much lower.<br />

Further benefits come from Allsop's use of<br />

Bystronic’s BySoft 7 software to program the<br />

fibre laser cutting machines and the<br />

company’s new Bystronic press brake.<br />

Allsop's technical director Stephane<br />

Lericolais says: "BySoft 7 imports customer<br />

3D CAD models, flattens them and<br />

automatically generates programs offline for<br />

cutting the parts, nesting them optimally<br />

within a 3 x 1.5m sheet, and then bending<br />

them accurately.”<br />

The two Bystronic models on site at<br />

Allsops are a BySprint Fiber and a ByStar<br />

Fiber, both of 6kW specification. These<br />

machines are supplied with material from<br />

ByTrans handling units. Together, the<br />

machines are so productive that to achieve<br />

the required throughput, it is no longer<br />

necessary to run the factory 24/7, leading to<br />

significant labour cost savings.<br />

Further south, Slough-based Glenmore<br />

Hane Group, a specialist in fine-limit sheetmetal<br />

fabrication for a range of industries, is<br />

using its investment in the latest automated<br />

Amada laser-cutting technologies to achieve<br />

a stronger market position.<br />

The company has recently acquired an<br />

Amanda LCG-3015AJ fibre laser, which is<br />

now cutting 3 x 1.5m metal sheets with<br />

±0.01mm positional repeatability. Axis<br />

speeds of 170m/min (simultaneous) mean<br />

that parts do not suffer from heat distortion.<br />

“For us, the fibre-laser advantage is<br />

reduction in the melt effect on coated<br />

surfaces and cut edges,” says general<br />

manager Mark Hall. “The fibre laser beam<br />

kerf is very clean and approximately 10 times<br />

smaller than with CO2 lasers. In addition,<br />

real-time measuring sensors detect the<br />

slightest undulation and make material<br />

tolerance adjustments to help ensure zero<br />

rejects. Investing in this machine was one of<br />

the best decisions we’ve ever made.”<br />

A table load weight of 920kg and a 3-ton<br />

automatic loader/un-loader allows<br />

Glenmore Hane to run large orders on tight<br />

deadlines, around the clock. Aerospace seat<br />

fittings, computer cases, electronic plates,<br />

brackets and ducting are among the current<br />

applications for the Amada LCG-3015AJ.<br />

In terms of new market offerings for the<br />

laser-cutting market, LVD has introduced<br />

automation for its Phoenix FL 4020 and<br />

Phoenix FL 6020 large-format fibre machines,<br />

including options for an automated<br />

load/unload system and a range of Compact<br />

Tower (CT-L) solutions.<br />

The load/unload automation system<br />

available for Phoenix 4020 and 6020 fibrelaser<br />

models handles maximum sheet sizes of<br />

4000 x 2000mm (Phoenix FL 4020) and 6000 x<br />

2000mm (Phoenix FL 6020), and material<br />

thicknesses from 0.8 to 25mm. Fast process<br />

cycle times are offered for complete loading<br />

and unloading: 65 seconds for Phoenix FL<br />

4020 and 90 seconds for the Phoenix FL 6020.<br />

CT-L versions for the Phoenix FL 4020<br />

include a basic system with one tower in five,<br />

10 or 14-pallet configurations, as well as a<br />

two-tower CT-L system for high-volume<br />

applications.<br />

On the subject of plasma technologies, to<br />

help Dungannon-based BSK Engineering<br />

serve a growing number of customers in the<br />

quarrying sector, the company has been busy<br />

investing in cutting technology. Despite<br />

having two Kerf plasma-cutting machines<br />

running 24 hours a day and operating at<br />

weekends, such is company’s growing order<br />

book that a third machine was required – and<br />

Kerf duly obliged. In August 2018 another<br />

Kerf machine arrived, an 8 x 2.5m RUR3000P<br />

with a Lincoln Electric Spirit II 275 amp<br />

UltraSharp plasma-cutting system.<br />

“We bought the third Kerf machine to<br />

alleviate the capacity issue and move from<br />

24-hour production to single-shift<br />

manufacture,” says managing director Barry<br />

Kerr. “We have grown our staff from 3 to 15,<br />

while our turnover has almost quadrupled to<br />

£2 million in just three years. It is the<br />

reliability and service of Kerf that has given<br />

us the confidence to grow, while ensuring we<br />

can still meet the short lead-times required<br />

by customers.”<br />

New to the market in this technology<br />

segment is the HACO Kingsland Robot<br />

Plasma Cutting (RPC) line. This machine<br />

with robotic head allows plasma cutting to be<br />

performed on I, U, L or T profile sections<br />

measuring up to 18m in length. The<br />

installation also features a 300 amp source for<br />

processing mild steel up to 50mm thick, and<br />

a table for working plates of 3000 x 1500mm.<br />

Notably, the HACO Kingsland RPC<br />

combines structural steel profiling, tube<br />

processing and sheet cutting into a single<br />

platform, without any requirement for<br />

mechanical set-up. Advanced automated<br />

programming is based on DSTV, IGES or STP<br />

files from any CAD system.<br />

With regard to waterjet cutting, Flow<br />

International has struck a new partnership<br />

with Joe Gibbs Racing. A current competitor<br />

in the NASCAR Monster Energy Cup Series<br />

and NASCAR Xfinity Series, North Carolina<br />

based Joe Gibbs Racing is looking to Flow’s<br />

waterjet technology to support the team’s<br />

endeavours in the <strong>2019</strong> season and beyond.<br />

Joe Gibbs Racing has added a Mach 500<br />

4020 with a Dynamic XD cutting head and<br />

HyperJet Pump to its production operations<br />

at Huntersville. The Dynamic XD cutting<br />

head is capable of complex bevel and<br />

compound angle cutting with five-axis<br />

motion.<br />

“At this level of competition, precision is<br />

everything,” says Mark Bringle, technical<br />

partner activation manager of Joe Gibbs<br />

Racing. “The Flow Mach 500 machine is the<br />

perfect combination of reliability, accuracy<br />

and speed we need to produce the parts that<br />

keep our cars at peak performance.”<br />

SOFTWARE FOR LASER CUTTING AND BENDING<br />

PRODUCES RIGHT-FIRST-TIME PARTS<br />

Holmfirth-based sheet metal design and<br />

engineering specialists, Allsops Ltd, has<br />

progressed from CO2 to fibre laser cutting,<br />

resulting in significant financial savings for the<br />

company. Mild steel from 1.2 to 3 mm thick is<br />

mainly processed and for these gauges - even<br />

up to 6 mm - the production output from each<br />

of two Bystronic fibre laser machines is at least<br />

three times that of the previous CO2 models<br />

they replaced, added to which running costs are<br />

much lower.<br />

Furthermore, during 2018 the subcontractor<br />

upgraded its bending capability with the<br />

addition of two Xpert 40 Bystronic press brakes<br />

having a bending length of one metre and a<br />

stroke of 200 mm. Raising the number of press<br />

brakes on site from this supplier (and<br />

predecessor companies) to 11, they provide a<br />

much more efficient platform for bending<br />

smaller parts than is possible using a 3-metre<br />

capacity machine, which necessarily has slower<br />

axis movements.<br />

Further benefits come from Allsop's use of<br />

the Swiss manufacturer's BySoft 7 software to<br />

program both the fibre laser cutting machines<br />

and the new press brakes. It results in seamless,<br />

rapid progression from cutting the blank to<br />

bending and guarantees accuracy of the first-off<br />

part. This is invaluable for economy of<br />

production when dealing with prototypes and<br />

short runs. The software includes simulation of<br />

the bending sequence to identify any<br />

impending collisions.<br />

Allsop's technical director Stephane<br />

Lericolais said, "We previously used generic<br />

programming software for laser cutting and<br />

bending, but since 2010 we have standardised<br />

on BySoft 7. It imports our customers' 3-D CAD<br />

models, flattens them and automatically<br />

generates programs offline for cutting the parts,<br />

nesting them optimally within a 3 x 1.5 metre<br />

sheet, and then bending them accurately.<br />

"We know that the first part will be within<br />

tolerance whereas previously, before producing<br />

a prototype or starting a batch run, we would<br />

have to cut a blank, calculate the bend<br />

allowance, fold the part, check it for accuracy<br />

and have to do the same again perhaps once or<br />

twice before the job was right. All of this created<br />

expensive scrap and took much longer."<br />

Not only is production able to start more<br />

quickly on the compact Xpert 40 press brakes,<br />

but the machines are also highly efficient,<br />

according to Allsop's production director,<br />

Lyndon Tyas.<br />

He commented, "With these inherently fast<br />

bending cells, all of the upper and lower tooling<br />

is to hand in drawers on the left and right hand<br />

sides of the machine and the operator can<br />

remain seated when loading them.<br />

"Tool positions are automatically calculated<br />

as a part of the program and flashing LEDs on<br />

the front of the upper beam instruct the<br />

operator where to mount the tool segments.<br />

"The ergonomic configuration means that<br />

setting up the machine is rapid, typically 15<br />

minutes for a straightforward part. Accuracy is<br />

high - we easily hold ± 0.5 mm, more than good<br />

enough for most jobs and we can even halve<br />

that tolerance if required."<br />

He also pointed out that there is space to<br />

hold cut blanks on one side of the machine and<br />

components that have been bent on the other.<br />

Another feature is the ByVision touch-screen<br />

control, which can be conveniently positioned<br />

to one side at the operator's eye level, or just<br />

above it centrally if preferred.<br />

Allsops has been a customer of Bystronic or<br />

its acquired companies for more than 20 years<br />

and there is little sheet metal processing<br />

equipment on the Holmfirth site, apart from a<br />

bending line and a punch press, that have not<br />

been sourced from this supplier. While thinner<br />

gauges of mild steel constitute a majority of the<br />

material going through the machines, plate up<br />

to 25 mm thick is also cut as well as stainless<br />

steel and aluminium up to 30 mm.<br />

The subcontractor was an early adopter of<br />

CO2 laser cutting, installing its first model back<br />

in 1995. Latterly there were two such machines<br />

on the shop floor with a 4.4 kW and 5.2 kW laser<br />

source respectively. They were replaced in 2015<br />

and 2016 by a BySprint Fiber and a ByStar Fiber,<br />

both of 6 kW specification and of 3 metre by 1.5<br />

metre sheet capacity. The machines are<br />

supplied with material from ByTrans handling<br />

units that were formerly fitted to the CO2<br />

machines, enabling automated delivery of fresh<br />

sheets to the machines and return of laser<br />

profiled components for removal from their<br />

skeleton.<br />

Allsop's is yet another good example of<br />

where fibre cutting has massively increased<br />

productivity compared with CO2, in this case<br />

typically threefold. Managing director Rob<br />

Machon and his team had been keeping an eye<br />

on the advent of the technology and had<br />

watched the introduction of machines with 2, 3<br />

and then 4 kW of fibre laser power, but decided<br />

to wait until 6 kW became available before<br />

making the first investment.<br />

If the BySprint model was a revelation in<br />

terms of increased throughput, the ByStar<br />

installed the following year raised performance<br />

significantly further. Due to faster axis<br />

movements and higher dynamics compared<br />

with the earlier fibre machine, some sheets are<br />

processed 30 per cent faster if components are<br />

complex, while for the simplest jobs there is still<br />

an improvement of nearly 10 per cent.<br />

Together, the machines are so productive<br />

that to achieve the required throughput, it is no<br />

longer necessary to run the factory 24/7,<br />

leading to significant labour cost savings.<br />

Currently, only a night shift is needed four days<br />

per week and there is no longer a necessity for<br />

weekend working. At the end of Friday<br />

afternoon, the two ByTrans are loaded with<br />

material, which provides both machines with a<br />

couple of hours' lights-out running for<br />

processing the following Monday morning.<br />

Mr Lericolais advised that further savings<br />

result from there no longer being a need for any<br />

laser gas or beam purging gas, while assist gas<br />

usage per cut component is 37 per cent less.<br />

Additionally, electricity bills have reduced by a<br />

similar amount, unsurprising as CO2<br />

technology requires 98 kW of input power to<br />

generate 6 kW of laser power at the cutting<br />

nozzle.<br />

Offering unprecedented measuring speed,<br />

GD&T (geometric dimensioning and<br />

tolerancing) labelling. The machine's high<br />

scanning speed boosts measurement<br />

throughput, shortens production lead-times,<br />

metrology department from becoming the<br />

bottleneck in a factory.<br />

Renishaw’s installation last December (2018) of<br />

five more Cincom CNC sliding-headstock<br />

turning centres from Citizen <strong>Machinery</strong> raises<br />

the metrology equipment producer’s tally of<br />

lathes from this supplier to 58. The annual<br />

output of components from the machines<br />

exceeds 2.5 million.<br />

Three of the latest 12 mm capacity Cincom<br />

B12 lathes fitted with Iemca Elite 112 bar<br />

magazines were installed at Renishaw’s Miskin<br />

plant in South Wales, where 20 Citizen slidinghead<br />

turn-mill centres were already in use,<br />

while the other two went to the company’s<br />

Stonehouse factory in Gloucestershire.<br />

Senior production engineer Robert Horsley<br />

advised, “The latest investment in Citizen lathes,<br />

which raised the number we use by nearly 10<br />

per cent, was driven by increased worldwide<br />

demand for our measurement technology.<br />

“The B12 lathes are mainly devoted to ultrafast<br />

turning and milling of 303 stainless steel bar<br />

to manufacture styli and other components for<br />

our probes, which are needed in large volumes.<br />

We normally produce a month’s worth for stock,<br />

which can be anything from 1,200- to 30,000-off,<br />

before we change over a machine to start a new<br />

batch. Run times are at least eight hours.<br />

“All of our Cincom turning centres have live<br />

tooling and most are twin-spindle models to<br />

SCANtek 5 is available with a variety of<br />

standard measuring volumes from 800 x 700 x<br />

600 mm (8.7.6) to 6,000 x 2,000 x 1,000 mm<br />

(60.20.10), with larger options. The ALTERAM<br />

models with repeatability from 1.5 µm are being<br />

marketed alongside an ALTERASL range<br />

offering repeatability from 0.7 µm. LK is so sure<br />

of the long-term performance of all these<br />

premium machines that it is the only CMM<br />

manufacturer to offer a 10-year accuracy<br />

guarantee.<br />

Ready for operation immediately it arrives<br />

RENISHAW INSTALLS FIVE MORE CITIZENS<br />

enable single-hit production. However, we also<br />

have three single-spindle F-series lathes of 12<br />

mm and 16 mm capacity in Miskin dating back<br />

to the mid-80s. They still make high quality<br />

parts in relatively low volumes, such as those<br />

needed for some of our metal 3D printers,<br />

position encoders, laser calibration products and<br />

spectrometers.”<br />

An extensive variety of materials is<br />

processed, ranging from mild, stainless, carbon<br />

and low alloy steels through brass and<br />

aluminium to corrosion resistant copper-nickelzinc<br />

alloys. According to Mr Horsley, all of the<br />

lathes hold tolerances down to ± 20 microns<br />

parallelism and squareness and ± 50 microns on<br />

milled features. Surface finish down to Ra 0.4 is<br />

easily achievable, doing away with the need to<br />

cylindrically grind cosmetic features on<br />

products.<br />

in the inspection room or on the shop floor, the<br />

5-axis CMM gives users a competitive<br />

advantage, making it easier to win new work<br />

and helping to bring products to market faster.<br />

A 3-axis measuring solution, by contrast, is<br />

often unable to measure some complex features.<br />

In any case, it requires constant acceleration and<br />

deceleration of large moving elements of the<br />

CMM, whereas the rotations of the REVO-2<br />

head are synchronised with constant velocity<br />

machine motions when scanning, allowing<br />

changes in component geometry to be followed<br />

without introducing dynamic errors.<br />

Scanning at up to 500 mm/s, without the<br />

stylus leaving the surface of the component,<br />

allows the coordinates of up to 4,000 points to<br />

be captured 'on-the-fly' every second, a rate of<br />

data acquisition far higher than is possible<br />

using conventional probing techniques. It is<br />

also possible to include rapid, single-touch<br />

routines into a measuring cycle. Moreover, the<br />

flexibility offered by infinite head positioning<br />

increases the effective measuring volume by<br />

minimising the need for head reorientations,<br />

while allowing highly complex measuring.<br />

Exchanging the REVO-2 scanning probe for one<br />

of the vision modules increases data collection<br />

rates further and the results can be correlated<br />

accurately with those acquired using tactile<br />

methods.<br />

design components and GibbsCam to prepare<br />

programs offline for transfer to the Mitsubishi<br />

controls on the multi-tasking Cincom machines,<br />

which are of 12, 16, 20 and 32 mm capacity.<br />

Some have seven CNC axes with a Y-axis on<br />

both spindles, others offer 15,000 rpm at the<br />

main spindle, while several deploy 53 static and<br />

driven tools in the working area and up to three<br />

tools cutting simultaneously for turn-milling<br />

highly complex parts in short cycle times.<br />

Renishaw summarised, “We have standardised<br />

on Citizen sliding-head turning machines since<br />

the 1980s, when the company demonstrated<br />

what at the time was ground-breaking<br />

technology.<br />

“The commonality of lathe layout ensures<br />

ease of training and complete flexibility for our<br />

production engineering staff to develop<br />

processes and program any machine.<br />

“Similarly, operators are able to migrate<br />

between different turning centre groups and<br />

optimise productivity to meet our business<br />

needs. Having common platforms also benefits<br />

our maintenance operation.”<br />

NO CHALLENGE TOO BIG AS STRATASYS F900 PROVES<br />

ITSELF THE GOLIATH OF THE 3D-PRINTING UNIVERSE<br />

Fused Deposition Modelling (FDM)<br />

technology is helping a 3D-printing business<br />

to deliver gigantic successes for its clients –<br />

quite literally.<br />

Bureau service Fluxaxis regularly works<br />

with artists on the type of big sculptures that<br />

form the centrepieces of stadia and public<br />

spaces, and few come bigger than the ‘David<br />

and Goliath’ piece it commissioned for<br />

sculptor Jam Sutton.<br />

Part of an exhibition that was shown at<br />

Dublin Castle, the 3D-printed replica of<br />

Sutton’s original marble sculpture was<br />

produced in three parts, taking 258 hours to<br />

print using 15kg of material.<br />

It was made possible by the Stratasys<br />

Fortus 900mc, a world-leading additive<br />

manufacturing system supplied by SYS<br />

Systems and designed to deliver large,<br />

complex parts without any compromise on<br />

quality.<br />

Fluxaxis Production Manager Jake Augur<br />

said: “The sculpture had David standing on<br />

Goliath’s head, printed all in black and then<br />

painted pink. It was a 1200mm high sculpture<br />

done on the Fortus 900 in ASA material.<br />

“The Fortus 900mc is the main workhorse<br />

for us and the Fortus 250 is there for those<br />

smaller and quick turnaround jobs. The<br />

capacity of the 900 really warrants us to push<br />

how big we can go with FDM.”<br />

Both of the Yorkshire-based firm’s Fortus<br />

machines were provided by Stratasys UK<br />

platinum partner SYS Systems, whose<br />

engineers boast a wealth of 3D-printing<br />

knowledge for every application.<br />

Indeed, it was the FDM (Fused Deposition<br />

Modelling) technology pioneered by<br />

Stratasys 30 years ago that sparked the 3Dprinting<br />

revolution and continues to open<br />

new doors for manufacturers, designers,<br />

engineers, educators and other professionals.<br />

FDM works by building parts layer by<br />

layer from the bottom up, through heating<br />

and depositing thermoplastic filament.<br />

It uses the same tried and tested<br />

thermoplastics found in traditional (but more<br />

time-consuming) manufacturing processes,<br />

meaning it delivers for applications that<br />

demand tight tolerances, toughness and<br />

environmental stability, or ones with<br />

specialised properties like electrostatic<br />

dissipation, translucence and<br />

biocompatibility.<br />

Mr Augur said: “The F900 can produce<br />

parts which are both large and highly<br />

detailed in a multitude of layouts and a<br />

multitude of materials, so when it comes to<br />

engineering especially it’s the machine we<br />

focus on because we can offer a more<br />

bespoke and accurate material for a client’s<br />

needs. “FDM is really the king of all 3Dprinting<br />

processes. It’s here to stay – there’s<br />

no other process which is safer and more<br />

reliable in general.<br />

“Both Fortus machines are ridiculously<br />

reliable.”<br />

Using 13 high-performance thermoplastics,<br />

the Stratasys F900 offers the largest<br />

build size of any FDM system and is tailored<br />

specifically for heavy industries.<br />

It can create robust production parts, jigs,<br />

fixtures, factory tooling and functional<br />

prototypes, utilising an internal camera and<br />

the incredibly advanced GrabCAD print<br />

software package for streamlined workflows<br />

and easier job monitoring.<br />

Designs can be changed on the fly, while<br />

operators can revise production materials<br />

without delaying the overall production<br />

Focus on FELIX. <strong>Manufacturing</strong> <strong>Machinery</strong> <strong>World</strong>’s Carole Titmuss reports on her visit to FELIXprinters<br />

In 2010 a young student named Guillaume<br />

Feliksdal decided to build a humanoid robot.<br />

Using a DIY-kit 3D printer, and being<br />

disappointed with the end result, Guillaume<br />

decided that the industry could build better…so<br />

why weren’t they? It was at this precise<br />

moment that FELIXprinters was born.<br />

Together with his father Wilgo, they launched<br />

their first model in 2011 - the Felix 1.0. Inundated<br />

with orders, and finding that their home had<br />

become a factory / office, they quickly moved to<br />

separate home and business premises, whilst<br />

keeping things firmly a ‘family business’. As I<br />

visited the company Headquarters and factory in<br />

the Netherlands, it is clear that they are a great<br />

match, Guillaume brings a sense of wonder and<br />

curiosity to his innovation, whilst his father<br />

Wilgo steers the company with his management<br />

and sales experience.<br />

ethos that has been present from the very<br />

unmanned and untroubled, including the<br />

desktop sized Pro 3 and Tec 4. Guillaume has<br />

plans for the Tec 4.5 firmly in his sights, and<br />

hopefully available to the market by the end of<br />

this year, although one gets the impression that it<br />

won’t be leaving FELIXprint Headquarters until<br />

every detail is refined, questioned and improved.<br />

It is that attention to detail that allows some<br />

customers to still be using FELIX 1.5 3D printers<br />

7 years after they were introduced, that, and the<br />

company’s well known level of service towards<br />

its customers and their machines.<br />

As I leave FELIXprint, thanking father and<br />

son for a fantastic tour, I wish them every success<br />

as they widen their scope into more industrial<br />

applications with these powerful, new machines,<br />

and I also know that they pride themselves that<br />

so many older machines remain in operation<br />

THE LAUNCH OF FORM 3 AND FORM 3L<br />

Formlabs, the designer and manufacturer of<br />

WIDIA PUBLISHES NEW<br />

CATALOGUE<br />

Widia has now published its Advances <strong>2019</strong><br />

product catalogue that is now available in the<br />

UK from Industrial Tooling Corporation (ITC).<br />

The new 100 page publication is packed with<br />

new product developments and extensions to<br />

the impressive range of solid carbide and<br />

indexable tooling from Widia.<br />

The <strong>2019</strong> edition of the Advances catalogue<br />

introduces a number of new indexable milling,<br />

solid carbide milling, holemaking and turning<br />

product lines, offering next generation tooling<br />

solutions for end users. A particular highlight in<br />

the new catalogue is the Widia VSM890-12<br />

series of shoulder and face milling tools. The 8-<br />

edged double sided indexable range is one of<br />

the very few economic industry solutions that<br />

provide true 90 degree milling. With Weldon<br />

end mills and shell mills available from 32mm<br />

to 250mm diameter with a variety of insert<br />

grades and geometries, this all-rounder is the<br />

perfect solution for cost-effective 90 degree<br />

milling of all material types.<br />

Complementing the new VSM890-12 is the<br />

impressive new VXF high feed milling range.<br />

As part of the Victory X-Feed portfolio, the new<br />

automatically storing and retrieving material in<br />

produce parts of its Unicompact system at the<br />

customer's premises. The only prerequisites are<br />

sufficient space, a crane and a 400 volt, threephase<br />

electricity supply. On-site production is<br />

available in the UK and Ireland through Kasto's<br />

subsidiary in Milton Keynes.<br />

The service is carried out within the user's<br />

warehouse area and involves the supplier's<br />

engineers assembling and robotically welding<br />

the box-shaped cassettes in which bar, tube or<br />

other long stock will be contained. Transporting<br />

flat sheet metal avoids having to move large<br />

offering is an extended range of 70NS solid<br />

carbide end mills. Already well recognised in<br />

the industry, the 6-flute 70NS with 3XD cutting<br />

for optimal circular plunging, ramping, facing<br />

and pocketing has been optimised with a new<br />

geometry design that includes a larger radial<br />

engagement for the high-feed machining of<br />

exotic materials. Additional new products of<br />

note in the milling range are the new GP series<br />

and 4U50 and 4U80 end mills for rough<br />

machining in the aerospace industry.<br />

As part of the enhanced turning platform,<br />

Widia has introduced a completely new WGC<br />

range of parting and grooving solutions.<br />

Labelled as the most versatile grooving,<br />

profiling and parting-off range available, the<br />

new WGC platform has a complete range of tool<br />

bodies, blades, insert sizes and designations<br />

that are all available with a comprehensive<br />

offering of geometry styles and grades to suit<br />

the diverse demands of the marketplace.<br />

Already well recognised as an industry<br />

leader in holemaking, Widia has added to its<br />

portfolio with the enhanced Top-Cut 4 and<br />

TDMX drilling ranges. Whilst both are existing<br />

product lines, a complete redesign of the TDMX<br />

now sees a completely new insert geometry and<br />

an enhanced drill body that simplifies insert<br />

changes whilst adding even greater rigidity and<br />

stability. Furthermore, the polished flute TDMX<br />

is now available with 3XD, 5XD and 8XD<br />

ON-SITE PRODUCTION IS ECONOMICAL AND<br />

ENVIRONMENTALLY FRIENDLY<br />

amounts of fresh air by lorry, as is the case if the<br />

items are preassembled, reducing the cost of<br />

delivery and lowering the environmental<br />

impact through fewer vehicle journeys.<br />

The option is economically viable for<br />

medium- to large-capacity storage systems. As<br />

the cassettes are manufactured next to the<br />

warehouse structure that will contain them, the<br />

customer can start using them immediately<br />

they are ready and can even procure the raw<br />

materials to save even more cost. Moreover, the<br />

user constantly has a first hand, real time<br />

overview of how the project is progressing.<br />

One of the first companies to use the new<br />

concept was Vereinigte Baustoff- und Eisen<br />

GmbH (VBE) in Heidelberg, Germany. The steel<br />

stockholder ordered a KASTOunicompact<br />

designations for drilling holes from 16 to 40mm<br />

diameter.<br />

Building on the overwhelming success of the<br />

Top-Cut 4 platform is a challenge, but Widia<br />

has added a series of new insert grades and<br />

geometries to make the Top-Cut 4 the most<br />

versatile drilling line for holes from 12 to 68mm<br />

diameter.<br />

of which were welded on site.<br />

Felix Kern, Assistant to the Management<br />

Board at VBE said, “We were thrilled when<br />

Kasto made the suggestion. We saved<br />

significant freight costs, reduced the<br />

environmental impact by around 23 tonnes of<br />

CO2 and were able to start using the warehouse<br />

within a short time frame."<br />

The mobile production plant is delivered by<br />

container and is usually ready for operation<br />

within about two weeks. It is used to weld the<br />

finished cassettes from raw materials and coat<br />

them with a microfilm of oil to prevent<br />

corrosion. Both processes are supported by<br />

industrial robots, ensuring consistently high<br />

quality. All weld seams are EXC 2-certified in<br />

accordance with DIN EN 1090-2.<br />

Kasto has paid special attention to<br />

occupational health and safety. Fume extraction<br />

from the enclosed robot cells ensures clean air<br />

in the warehouse area and the ergonomic<br />

design of the production system reduces<br />

physical strain. Work is carried out over two or<br />

three shifts, which means that on-site<br />

manufacture is just as fast on average as<br />

delivery of cassettes from Kasto's factory.<br />

SENSOR TECHNOLOGY KEEPS HYDRAULIC<br />

PROJECTS ON COURSE<br />

Innovative TorqSense wireless sensors from<br />

Sensor Technology are playing an important<br />

role in new product development for<br />

Hydraulic Projects Limited (Hy-Pro), one of<br />

the UK’s leading developers and suppliers of<br />

hydraulic drive units for marine steering<br />

and autopilot systems.<br />

The sensors, which accurately measure<br />

shaft torque in rotary drive systems, are<br />

providing the essential data that Hy-Pro<br />

needs to refine the design of the electrically<br />

powered pump assemblies used in the highperformance<br />

hydraulic steering systems that<br />

the company supplies for use in yachts and<br />

other small pleasure craft.<br />

Developing suitable pump assemblies for<br />

these marine applications in small vessels is<br />

challenging. The motors must operate<br />

economically as electrical power is usually<br />

derived from 12 V or 24 V storage batteries<br />

with limited capacity, yet the pump systems<br />

must be able to supply high power when<br />

called upon to do so, to ensure that the<br />

steering systems continue to operate reliably<br />

in heavy seas and bad weather.<br />

To ensure that its products offer the best<br />

possible performance in relation to these<br />

seemingly conflicting requirements, Hy-Pro<br />

is constantly evaluating potential<br />

improvements to its pump drive systems. A<br />

crucial part of the evaluation process is<br />

accurately measuring the torque delivered<br />

by the electric drive motor to the pump,<br />

under varying load conditions and over a<br />

wide range of speeds, in a purpose-built test<br />

rig.<br />

“We considered various ways of<br />

measuring the torque in the motor shaft on<br />

the test rig,” said Barry Wynn, Senior Design<br />

Engineer at Hy-Pro, “but all were either<br />

inconvenient or were incapable of delivering<br />

the accuracy and fast response that we<br />

needed. Then we looked at TorqSense<br />

sensors from Sensor Technology, and<br />

realised that they offered a reliable, easy-touse<br />

and cost-effective solution that would<br />

meet all of our requirements.”<br />

TorqSense sensors, which are covered by<br />

patents, depend for their operation on<br />

surface acoustic wave (SAW) transducers.<br />

These transducers comprise two thin metal<br />

electrodes, in the form of interlocking<br />

“fingers”, on a piezoelectric substrate such<br />

as quartz. When an RF signal of the correct<br />

frequency is applied to the transducer,<br />

surface acoustic waves are set up, and the<br />

transducer behaves as a resonant circuit.<br />

The key feature, however, is that if the<br />

substrate is deformed, the resonant<br />

frequency changes. When the transducer is<br />

attached to a drive shaft, the deformation of<br />

the substrate and hence the change in<br />

resonant frequency will be related to the<br />

torque applied to the shaft. In other words,<br />

the transducer, in effect, becomes a<br />

frequency-dependent strain gauge.<br />

Since the transducers operate at radio<br />

frequencies, it is easy to couple signals to<br />

them wirelessly. Hence, the TorqSense<br />

sensors incorporating the SAW transducer<br />

technology can be used on rotating shafts,<br />

and can provide data continuously without<br />

the need for the inherently unreliable<br />

brushes and slip rings that are often found in<br />

traditional torque measurement systems.<br />

In the Hy-Pro application, a TorqSense<br />

sensor is used to measure the torque applied<br />

to the pump over the critical speed range of<br />

500 to 4,000 rpm. The results are displayed in<br />

real time, so that the progress of tests can be<br />

readily monitored, and are also captured<br />

and stored for more detailed analysis later<br />

with Labview software.<br />

“The TorqSense sensor has proved to be<br />

completely dependable and very accurate,”<br />

said Barry Wynn. “The data it has provided<br />

us with has played an important role in<br />

helping us to refine our systems by ensuring<br />

an optimum match between the<br />

characteristics of the pump and motor over<br />

the full operating range.”<br />
