Making The Most<br />

Of Your Charging System<br />

Like most complex systems, your vessel’s<br />

electrical charging system not only dictates how<br />

much energy you’ll have to operate your onboard<br />

electrical demands - it also has a major impact on<br />

how many batteries you can effectively<br />

charge, and how long it will take<br />

to bring those batteries back to a fully<br />

charged state.<br />

Walk the docks, and you’ll see that<br />

each vessel has its own advantages<br />

and its own limitations for electrical use.<br />

Let’s look at the typical mono hull sailboat. More<br />

often than not, the sailboat’s primary source of<br />

electrical charging is it’s propulsion engine. While<br />

this is a great advantage for fuel economy, the<br />

ability to charge is usually limited by the engine.<br />

In most cases, the physical size and amperage<br />

output of the alternator are dictated by<br />

tight quarters and the horsepower limits<br />

of the engine’s drive belt.<br />

Finding The Perfect Fit<br />

Even as the charging systems vary by vessel type, each vessel’s charging system will differ based on engine<br />

type, battery load and battery technology, engine room space, belt type and size, and a host of other variables.<br />

Designing an electrical system without considering all of the vessel’s characteristics and limitations will invariably<br />

result in an unbalanced environment with less than optimal performance.<br />

The following pages provide guidelines for determining the Balmar charging system that will best support your<br />

energy needs. Before investing in a high-output charging system, save yourself a world of frustration and wasted<br />

dollars by ensuring the system you purchase is correct for your application.<br />

Considerations that must be addressed to select the correct charging system include: mounting style, alternator<br />

size, belt load limitations, required battery capacity and battery technology. The following pages detail many<br />

of the various issues one should consider to ensure trouble-free installation and operation. Balmar strongly<br />

recommends that you take the time to review the information provided to ensure that you purchase the system<br />

that’s best matched to your engine and battery banks.<br />

Alternator Mounting Styles<br />

The first issue, alternator mounting style, usually falls into one of four possibilities:<br />

(A) single 1”-foot (Motorola-Style) spindle mount, (B) single 2”-foot (Delco-Style)<br />

spindle mount, (C) 3.15” ID saddle (Hitachi-style) mount, and (D) 4”ID saddle (J-180<br />

style) mount. The vast majority of marine gasoline and diesel engines will use one<br />

of these four mounting styles. The list below provides a guide for many engine<br />

applications, yet we strongly recommend you compare your existing alternator to<br />

the alternators at right to ensure a proper match. In some cases, additional spacing<br />

or modification to mounting components may be necessary to ensure proper fit or<br />

alignment. A full list of alternator dimensions is provided on Page 19 of the Product<br />

Guide. While Balmar makes every effort to provide an OEM-compatible product,<br />

“drop in” alternator replacement is not guaranteed.<br />

As indicated in the chart, alternator mounting styles may vary among engine<br />

manufacturer’s models and by model year. The best way to ensure that you are<br />

ordering the proper replacement for your alternator is to verify your engine’s<br />

mounting configuration and alternator dimensions prior to purchasing your Balmar<br />

replacement alternator.<br />

Belt Types & Sizes<br />

Engine drive belt width is also a critical factor when selecting a Balmar replacement alternator. Commonly installed<br />

vee belts and multi-groove serpentine belts have specific limitations in regard to amperage and horsepower<br />

loads they can support. As a rule of thumb, a 12-volt alternator’s ratio of output to horsepower load is 25:1. In other<br />

words, an alternator that’s producing 25 amps will apply approximately one horsepower of load to its drive belt.<br />

When installing an alternator upgrade, it is essential that the alternator selected is limited to the capacity of its<br />

drive belt. Failure to do so will result in premature belt wear, belt slippage, and potential damage to the alternator<br />

and engine. The following chart provides a general guideline for alternator selection, based on belt type and<br />

width. Note that dual vee belts and serpentine belts support substantially larger loads:<br />

Battery Technology<br />

Each marine battery type, whether it’s a gel, Absorbed Glass Mat (AGM), deep-cycle flooded or standard flooded<br />

starting battery, has it’s own unique charging characteristic, which impacts on the type and size of alternator<br />

needed to ensure optimal charging efficiency. Where a deep-cycle flooded battery is able to accept approximately<br />

25 percent of it’s available capacity, an AGM battery may accept as much as 50 percent of available capacity. As<br />

such, an AGM bank of equal capacity to a deep-cycle flooded bank may demand twice the amount of alternator<br />

output. Newer technologies, such as Lithium Ion and TPPL batteries feature even greater demands due to their<br />

nearly unlimited ability to accept charging current.<br />

As a result, these newer battery types MUST be charged with a large case or extra-large case alternator<br />

due to their nearly limitless demands. Balmar has responded to the unique needs of these new battery<br />

technologies with a Lithium-ready alternator/regulator combination (see rear cover) that’s designed to meet the<br />

needs of these new batteries.<br />

Battery Capacity<br />

In addition to battery technology, battery bank capacity has a dramatic impact on the size and type of alternator<br />

required to keep the batteries healthy. House battery capacity is usually calculated based on the ability to<br />

meet approximately three day’s worth of typical demand -- or more, if the vessel is unlikely to be plugged into<br />

shorepower charging for extended periods.<br />

The chart at right provides typical DC marine loads. Accurate load<br />

calculations require precise measurement of your vessel’s equipment.<br />

In twin engine applications, Balmar’s Centerfielder II offers an excellent<br />

solution for balanced charge control over dual alternators. By monitoring<br />

port and starboard alternators and regulators, and controlling field output<br />

to both alternators, the Centerfielder II makes it possible to direct the combined output from both alternators<br />

to charge a central house battery bank. Please note: when using the Centerfielder II in any twin engine application,<br />

it is essential that it is used in conjunction with Max Charge MC-612, MC-614 or MC-624 regulators only.<br />

DO NOT use MC-614 regulators with older Centerfielder units.<br />

Balmar’s 94LY-Series alternators deliver output required to<br />

support battery banks of up to 800 amp hours at 12 volts or 400<br />

Multi-Stage Voltage Regulation<br />

What do Balmar smart regulators do<br />

Smart voltage regulators, like Balmar’s Max Charge and<br />

ARS-5, use electrical current to magnetize an alternator’s<br />

rotor and stator. The alternator’s rotor creates alternating<br />

(AC) current as it turns within the stator that’s converted<br />

into DC electrical energy which can used to charge<br />

batteries. During the time that the alternator is charging<br />

the batteries, the voltage regulator constantly monitors<br />

the battery voltage and adjusts alternator output to bring<br />

batteries to a fully charged state.<br />

Unlike a simple, single-stage regulator found in an<br />

automotive alternator, Max Charge and ARS-5 regulators<br />

are designed to provide specific multi-voltage charging<br />

profiles that are customized for many of the different<br />

battery technologies commonly found in marine vessels.<br />

As the alternator and regulator provide the battery/<br />

batteries with a source of charging energy -- and the<br />

level of discharge is diminished -- the batteries develop<br />

greater resistance. The regulator works to overcome<br />

that resistance by increasing the charging voltage to the<br />

highest level that the battery can safely be exposed to.<br />

One of the core responsibilities of the voltage regulator<br />

is to ensure that the charging voltage meets, but does not<br />

exceed that (target) voltage.<br />

How do Balmar smart regulators work<br />

Typically, the regulator begins its cycle when the engine<br />

starts. After a short start delay (which allows the engine<br />

and belts to warm up), the regulator begins to apply field<br />

current to the alternator’s positive brush, causing the<br />

alternator to supply charging output to the batteries.<br />

After charging for a set time period, the regulator begins<br />

to perform calculations based on three primary criteria:<br />

1. Whether the system has reached the target voltage for<br />

that battery technology<br />

2. Whether it has been able to maintain that target voltage<br />

for specific time period, and,<br />

3. How hard the regulator is having to drive the alternator<br />

to maintain that voltage (field percentage).<br />

If, at the time of calculation, the Balmar regulator is able<br />

to meet its target goals, the regulator will advance to the<br />

next stage of charging requirements. If not, the regulator<br />

will continue to drive the alternator at a high level until the<br />

calculated goals are met.<br />

How many stages of charging<br />

Max Charge and ARS-5 voltage regulators provide three<br />

primary stages of charging: Bulk, Absorption, and Float.<br />

Bulk stage is when most of the charging occurs, and has<br />

the highest voltage target of the three. Depending on<br />

battery type, bulk voltages range from 14.1 volts to 14.6<br />

volts in a 12-volt system, and can last from just a few<br />

minutes to several hours, depending on loads, battery<br />

capacity and depth of discharge.<br />

Absorption stage, is usually two tenths of a volt below<br />

bulk stage, and allows the regulator to help bring the<br />

batteries to a nearly full charge without subjecting them<br />

to undue stress. Batteries are held in absorption stage<br />

until the regulator sees that the batteries have met all of<br />

their calculated target goals.<br />

Float stage provides a level of charging that’s typically a<br />

volt below bulk target voltage, and is meant to maintain<br />

the battery (and address ship loads) once it reaches a fully<br />

charged state. After a given time, the Balmar regulator<br />

will make calculations based on Float target voltages. If<br />

the regulator is having difficulty maintaining its target<br />

goals (if the voltage is too low, or if the regulator has to<br />

drive the alternator above a percentage of its capacity)<br />

the regulator will revert to the Absorption stage.<br />

What Batteries Are Supported<br />

In addition to a factory default program, Max Charge<br />

regulators offer selectable preset programs for six<br />

battery types; standard flooded, deep cycle flooded, gel,<br />

AGM, spiral wound (Optima), and for voltage sensitive<br />

halogen systems. The ARS-5 regulator provides programs<br />

for deep cycle flooded, AGM, gel, and spiral wound Optima<br />

batteries, in addition to its default program.<br />

In addition to preset program selections, all Balmar multistage<br />

voltage regulators feature extensive advanced<br />

programming modes, where all aspects of charging can<br />

be tailored to meet individual system requirements.<br />

Max Charge voltage regulators can also support special<br />

functions like battery conditioning and equalization.<br />

How are Balmar regulators programmed<br />

Each Balmar multi-stage regulator features an epoxy<br />

potted reed switch, which is controlled with a magnetic<br />

programming tool included with each regulator. All<br />

regulators are equipped with bright, easy-to-read 3-digit<br />

numeric LEDs, which support both operational and<br />

programming functions.<br />

Do I need temperature sensing<br />

All Balmar multi-stage regulators offer the ability to<br />

sense alternator and battery temperatures when used<br />

with optional MC-TS-A and MC-TS-B sensor cables.<br />

Alternator temperature sensing enables the regulator to<br />

automatically reduce field output if the alternator exceeds<br />

safe operating temperature.<br />

In order to maximize charging efficiency, battery<br />

temperature sensing allows the regulator to automatically<br />

adjust charging voltages, either up or down, based on<br />

battery core temperature. This is essential when charging<br />

sealed battery types, like AGM and gel cell batteries. If<br />

an over-temperature condition occurs at the batteries,<br />

a sensor-equipped Balmar regulator will shut down<br />

charging, and activate a 500mA lamp signal, which can<br />

be used to support a visual or audible warning device.<br />

Both features add a substantial increase in charging safety<br />

and efficiency for both the batteries and the charging<br />

system.<br />

Multi-Stage Voltage Regulators<br />

Max Charge MC-612-DUAL Regulator<br />

As more boaters opt to install a second alternator on their<br />

propulsion engine, Balmar introduces the MC-612-DUAL, the first<br />

regulator that’s made specifically to control two alternators on a<br />

single engine.<br />

The MC-612-DUAL-H features twin 54” wiring<br />

harnesses and the ability to sense temperature<br />

at two alternators (regulator is programmable<br />

to toggle between dual battery or dual alternator<br />

temperature sensing). Like other Max Charge<br />

models, the MC-612-DUAL features seven selectable<br />

battery programs, along with a wealth of advanced<br />

programmability, so it’s tailor-made for just about any boating<br />

application.<br />

ARS-5 Advanced Regulator<br />

The ideal choice for the budget-minded boater, the ARS-5<br />

regulator is designed for use with a single 12-volt alternator, yet<br />

it provides five selectable battery programs, a belt load manager,<br />

and a range of advanced programming functions.<br />

Like all the Max Charge regulators, the ARS-5<br />

regulator features an easy-to-read, 3-digit<br />

display, and convenient magnetic reed switch<br />

for programming adjustments. Temperature<br />

sensing circuits for two batteries and alternator.<br />

For use with a single P-type 12-volt alternator. 1<br />

Scrolling program modes are controlled by an easy-to-use reed switch and<br />

magnetic programming tool, included with the regulator.<br />

Belt Load Manager allows user to reduce maximum regulator field output in<br />

five percent increments to ensure that belts are protected from undue wear.<br />

ARS-5-H includes a 54” long wiring harness for greater ease of installation.<br />

Short or long display modes allow the user the ability to see the minimum or<br />

Digital Duo Charge - DDC-12/24<br />

The DDC-12/24 offers the smartest system yet for current and voltage controlled charging between the house<br />

and starting batteries -- eliminating the need for an isolator or battery switches.<br />

During charging, the Duo Charge monitors voltage at the house battery. When voltage exceeds the set minimum<br />

(typically 13V in a 12-volt system and 26V in a 24-volt system), the Duo Charge automatically engages, providing<br />

up to 30 amps to the starting battery. When no charge source is present, the Duo Charge separates the batteries,<br />

so the starting battery won’t be accidentally discharged.<br />

Optional solenoid control enables higher charging output when required (solenoid is not included). Includes input/<br />

output wiring. Preset programs for gel, AGM, standard flooded and deep cycle flooded batteries allow mixing of<br />

house and start battery technologies. *Battery temperature sensing requires optional MC-TS-B sensor cable. 1<br />

Centerfielder II<br />

The Centerfielder balances twin engine<br />

charging systems by monitoring port and<br />

starboard voltage regulators.<br />

When both alternators and voltage<br />

regulators are working, the Centerfielder<br />

II automatically splits field output from the<br />

dominant regulator to both alternators, making it<br />

possible to charge a single house battery bank with the combined output<br />

of both alternators.The Centerfielder II works in both 12-volt and 24-volt applications, and includes detailed wiring<br />

instructions along with larger gauge wire replacements for port and starboard regulator power wires. Use only with<br />

Single Stage Voltage Regulators<br />

For vessels with nominal battery loads and in applications where charging times are too short to benefit from the<br />

intelligence of smart, multi-stage voltage regulation — a single stage regulator may be satisfactory. BRS-2T regulators<br />

provide adjustable voltage control. ERS regulators are fixed at 14.1 volts.<br />

BRS-2T Single Stage Regulators<br />

Available in 12-volt and 24-volt models, BRS-2T voltage<br />

regulators offer the ability to adjust target voltage to<br />

meet the needs of various battery types. Models with<br />

54" wiring harness are indicated with “H” suffix. 1 year<br />

ERS-KIT Single Stage Regulator<br />

Non-adjustable, 14.1-volt regulators are ideal as an<br />

inexpensive stand alone, or as a compact back up for<br />

Perceived by many in the industry<br />

to be the “ultimate answer” for<br />

marine electrical needs, Lithium<br />

Ion batteries provide an astounding<br />

capacity for rapid energy<br />

deployment and equally effective<br />

charging rates. But, as many<br />

electrical technicians have found,<br />

Lithium Ion batteries create their<br />

own set of challenges.<br />

As a new and somewhat untried<br />

technol0gy, these powerful<br />

batteries have yet to find any<br />

standards for charging -- so profiles,<br />

charging voltages, temperature<br />

and safety limitations vary greatly<br />

by manufacturer. In many cases,<br />

there is still much disagreement<br />

in regard to the exact profile these<br />

batteries require to charge safely,<br />

or efficiently.<br />

There seems to be one constant,<br />

though. These batteries require a<br />

lot of charging current, and voltage<br />

regulation that’s both responsive<br />

and precise.<br />

Balmar responded to numerous<br />

requests by battery manufacturers,<br />

designers and boatbuilders to<br />

design a DC charging system that’s<br />

capable of responding to the unique<br />

needs of this emerging technology.<br />

To meet these needs, we have<br />

developed a new generation of<br />

Max Charge voltage regulation<br />

that targets the specific needs of<br />

Lithium Ion batteries.<br />

Unlike most commonly used battery<br />

technologies, Lithium Ion batteries<br />

will accept as much available<br />

charging current as possible at<br />

a fixed voltage value throughout<br />

the entire time they are capable<br />

of receiving a charge. (Imagine a<br />

“bottomless” cup of coffee at your<br />

local cafe.) At the end of the charge<br />

period, many require the charger<br />

to completely shut off.<br />

The Max Charge regulator program<br />

replicates that as closely as possible<br />

by maintaining the proper charging<br />

voltage until the regulator’s field<br />

current drops below a given set<br />

point, at which time the voltage<br />

target is reduced to a lower voltage<br />

level. By doing so, the alternator and<br />

regulator can effectively operate<br />

within the limitations of normal<br />

engine operation while ensuring an<br />

effective charge.<br />

regulator with the high-output<br />

97EHD-12-265 alternator, a model<br />

that’s well equipped to support the<br />

heavy demands of marine Lithium<br />

Ion battery banks. In addition, the<br />
