Folding–R<strong>an</strong>domness Controlled By Mehdi Bahrami The m<strong>an</strong>ufacturer’s gap c<strong>an</strong> make the difference between happy customers whose case erecting equipment never jams, <strong>an</strong>d those whose complaints <strong>an</strong>d returned orders eventually lead to lost business for the box supplier. The Problem Very few box makers would argue that the two boxes shown in Figure 1 are fine to send to customers – what is amazing is that both of these boxes are from the same order. Figure 1. There is large variability in the folding process <strong>an</strong>d m<strong>an</strong>y variables influence the gap. These include paper type <strong>an</strong>d weight, board type, score depth <strong>an</strong>d profile, box dimensions (eg., flap dimensions <strong>an</strong>d body depth), board moisture content <strong>an</strong>d temperature, profile of the folding rails <strong>an</strong>d length of the folding section, type <strong>an</strong>d profile of the counter-ejector, <strong>an</strong>d machine speed. Highly recycled light-weight paper c<strong>an</strong> make for the least controllable fold, especially when used to make a long <strong>an</strong>d wide box of little depth. Additionally, the board warp c<strong>an</strong> ch<strong>an</strong>ge throughout the run, compounding the problem. Furthermore, there are only a few tools available to a box maker for controlling the gap variation: • Score profile used <strong>an</strong>d the pressure behind it during the run • Folding rail adjustments • Feeder guides adjustments • Folding swords quality Gap Distribution Explained On <strong>an</strong>y particular box order, the m<strong>an</strong>ufacturer’s gaps are of course not all the same dimension, but c<strong>an</strong> generally be characterized by a normal distribution as show below from a sample order from a 37” flexo-folder-gluer: The statistical parameters on gaps such as the me<strong>an</strong>, st<strong>an</strong>dard deviation <strong>an</strong>d vari<strong>an</strong>ce are all dictated by the variables mentioned in the introduction of this article. However, there are indeed certain parameters within the operator’s grasp that c<strong>an</strong> be used to ch<strong>an</strong>ge the distribution by shifting the me<strong>an</strong> <strong>an</strong>d tightening up the vari<strong>an</strong>ce. So What C<strong>an</strong> a Box Maker Do? One strategy is to maximize the room for error. Box makers commonly use 3/8” +/- 1/8” as their toler<strong>an</strong>ce specification for the m<strong>an</strong>ufacturer’s gap. As shown in Figure 2, the closer the gap is kept to the 3/8” target throughout the run, the fewer the number of boxes that end up being outside of the 1/4” <strong>an</strong>d 1/2” limits. Operators typically don’t have the tools needed to track such variables. Using intuition works better for some operators th<strong>an</strong> others.
