Building infrastructurein the busiest partof a city is nevereasy. <strong>Punj</strong> <strong>Lloyd</strong> wasconscious of thisfact, adopting bestpractices of HSEQthroughout projectexecution.Both the stations in Reach 1 havealready been completed and areoperational.Gliding smoothlyAs you walk into the metro station,the vibrant green and purple housecolours of the Namma Metro, grabyour attention. What also strikesone is the smooth and sleek finishof the entire station, from the graniteflooring, the escalator or the ticketcounter. A truly unique projectfor <strong>Punj</strong> <strong>Lloyd</strong> as other than thestructural work, this project alsoincluded the finishing and MEP(Mechanical, Electrical and Plumbing)work which matches internationalstandards.Being an MRT infrastructureproject, every aspect of theproject was planned to add to theexperience of the traveler. Variouscolours of marble and granite wereused, exceeding 13,000 sqm of areawhile brick and block masonry wasacross 1,100 sqm. Over 30,000sqm of wall was painted, while falseceiling installed was nearly 3,650sqm at all the levels. Aluminumcomposite panel work, along withthe structural glazing work, coveringall the external surfaces wasapproximately 9,300 sqm. All publichealth and environment systems, aswell as the fire protection and safetysystems were installed by <strong>Punj</strong> <strong>Lloyd</strong>.Structural WorkA total of 3,000 MT of structural steelhad to be fabricated and erectedat the stations in the form of archtrusses, purlins, staircases, foot overbridge etc. Structural work amountedto 73,972 m 3 of concrete, TMTrequirement being 15,300 MT.A total of 978 piles had to bebored, varying in diameter from600 mm to 1,600 mm. 1,377 precastgirders were cast at a yard, locatedon the outskirts of the city. They weretransported from the yard via trailersand erected at site; the highesterection being at a height of 25 mfrom the ground level. The longestgirder measured 19 m and theheaviest, 50 MT.Unique TechnologiesFor the casting of pre-tensioned andpost-tensioned girders, prestressingtechnology was used. Out of the1,377 girders, 997 were prestressedconcrete (PSC) girders. One ofthe distinguishing features of theBangalore Metro Project was theuse of steam curing, wherein steamis continuously supplied and atemperature of 70º C maintained,resulting in concrete attaining 85 percent strength in a single day. the rate of production of the girderswas increased and the cycle timeof a normal pre-tensioned girderwas reduced to two and a half daysinstead of a nine day casting cycle.This ensured rapid progress ofprecast girder production.WATER TANKSTEAM CURINGSTARTDIESEL TANKERCentral Precast YardThe Central Precast Yard, situated20 km from the city, was a greatasset and served a multipurposerole. Not only was it used for castingstructures, but the procurement,inventory and plant & equipmentteams, operated out of there.Fabrication work for the project wasalso done at the central precastyard as well as storage of surplusstaging and shuttering material.The labour camp, housing over 200workmen, within the precast yard,sprawled across 1,600 sqm. Theworkers’ camp was well maintainedand inspections were undertakenregularly to ensure that a clean andhealthy environment was provided tothe workers.Adopting Best PracticesBuilding infrastructure in the busiestpart of a city is never easy. <strong>Punj</strong> <strong>Lloyd</strong>was conscious of this fact, adoptingbest practices of HSEQ – health,safety, environment and quality,throughout project execution.SAFETYFastening the safety beltSafety of workmen is extremelyimportant to us at all our constructionsites. However greater vigilance isWATER SOFTENER (FOR SOFTENINGOF HARD WATER FROM BORE WELL)required in sites like that of the Metrobecause it involves the safety of thepublic, due to its location.All workers were mandated towear Personal Protective Equipment(PPE). Workmen operating at heightswere given special and repeatedtraining. Weekly Tool Box meetingswere held. It was with greatpride that <strong>Punj</strong> <strong>Lloyd</strong>received the SafetyAward for 3 millionmanhours withoutloss time accidentfor the BangaloreMetro Reach 3.without undergoing the safetyinduction programme, briefing themabout potential hazards at site andtheir management. To ensure thatsafety was not compromised, thesenior management monitored theprogrammes, increasing focus onsafe working. As many as 727 HSEtrainings and 9,454 tool box talkswere conducted at site, amounting to22,577 safety training man-hours.Mock drills at site checked thereadiness of the team. The projectclocked 11,019,868 safe manhourstill December 2011, drivingover 2.6 million safe kilometers.Regular inspections by the ResidentConstruction Manager and ProjectManagers were undertaken to keepa vigilant eye. Till date, approximately250 such inspections have beencarried out.Apart from all these activities,Safety Week is celebrated withgreat fervor every year. Workersare encouraged to ensure not justtheir own safety but that of theircolleagues. Prizes are given toindividuals, appreciating their focuson safe practices.It was with great pride that <strong>Punj</strong><strong>Lloyd</strong> received the Safety Award for3 million manhours without loss timeaccident for the Bangalore MetroReach 3.Public SafetyTo ensure safety on the road, varioussignboards were installed. differentiate the work site from thenormal public space. Barricadingwas done to prevent unauthorisedpersonnel from entering the area ofwork.Healthy livingWhile safety at the work site isimportant, general health and wellbeing of the staff is equally important.On the 1st of December every year,<strong>Punj</strong> <strong>Lloyd</strong> observes World AIDSDay where the employees at all sitesworldwide take various initiatives toraise awareness about AIDS and itspreventive measures.EnvironmentWhile human life is precious, <strong>Punj</strong><strong>Lloyd</strong> is equally conscious ofprotecting the flora and fauna. Inrapidly growing cities, infrastructuredevelopment is always perceived tobe at the cost of the environment.In constructing iconic landmarksglobally, <strong>Punj</strong> <strong>Lloyd</strong> has alwaysdisplayed environment sensitivity,minimising its impact on theenvironment or offsetting theimpact of its construction activitywith well planned environmentinitiatives. The Bangalore Metro sitewas no exception. Various initiativesincluding those for greening wereundertaken. Tree plantation wasdone in the precast yard whichplayed a central role in the siteoperations.Foot Over Bridge at MGRoad StationMahatma Gandhi Road (M GRoad) is one of the busiest roads inBangalore. The foot over bridge wasintended to join the Metro Station tothe Plaza building across the road.In order to erect the bridge, theroad had to be blocked for 48 hours.This put the project team underintense pressure. They were awarethat it was impossible to block theroad in the heart of the city beyond11 Update > <strong>January</strong> - <strong>August</strong> <strong>2012</strong>


48 hours, given its importanceand location. Accepting thechallenge, the team set to work,erecting the entire structure in36 hours, 12 hours before thescheduled time. The two maingirders weighed approximately140 MT. Two 250 MThydraulic cranes were usedfor erection, while a 40 MTand 25 MT crane, were usedto hold the structures.Project StatusReach-1 Stations: M G Road Stationand Trinity Circle were the first tohave been completed among allcontractors and have been handedover to the Client. The Reach-1 linewas inaugurated in October 2011.The rest of the six stations are beingcompleted. The Plaza BuildingBlock B of M G Road Station is alsobeing constructed by <strong>Punj</strong> <strong>Lloyd</strong>.•Achievements• <strong>Punj</strong> <strong>Lloyd</strong> was the First Contractor to hand over the metro stations in Reach 1.• The inauguration of the Reach 1 of the Bangalore Metro was a very proud moment for the project teamwhich had been relentlessly working to deliver state-of-the art infrastructure to the city.• Small achievements made way for this large victory !• Casting the maximum number of girders - 126 in a month over any other contractor.• Reducing girder casting time by use of unique technology. To produce 6 girders, the girder cycle timewas 58 hours, using this technology.• The largest and the deepest pile cast by any contractor was that of <strong>Punj</strong> <strong>Lloyd</strong> - 1,600 mm dia, 42 mdeep.• The Foot Over Bridge at M G Road Station, weighing over 150 MT, was erected in a mere 36 hours• The largest volume of concrete work was at Trinity Circle - 672 m 3 in 48 hours for the raft of thebasement including underground water tank.• Over 1,500 MT of structural steel in-house fabrication has been erected for the permanent structures.Update > <strong>January</strong> - <strong>August</strong> <strong>2012</strong>12

TheMotor Spirit Quality Upgradation Unitat Indian Oil’s Barauni Refinery wasdesigned to produce gasoline withBharat Stage III specifications. Thisis the second MSQ project deliveredby <strong>Punj</strong> <strong>Lloyd</strong> for Indian Oil, the firstbeing the EPC project at HaldiaRefinery.The MSQ unit at Barauni is basedon Axens technology on a LumpSum Turnkey basis, producing aMS pool based on Axens NHDT,Isomerisation, Prime G+ and NSU/HDT/CRU processes. A total of fiveproduct streams are sent to theMS pool, out of which two are wildand three controlled streams. For instance, to safeguard thecatalyst in the Isomerisation process, the acidisingprocess to remove moisture from the system wascompleted in 14 days instead of a normal 19.

The light hydrotreatednaphtha and light reformatefeed is dried and passed over anactivated chloride platinum basedcatalyst in the presence of oncethrough hydrogen, also dried. TheIsomerisation reactor temperaturesare kept low in the range of 120-170°C, taking advantage of thehigher equilibrium concentrationof isomers at lower temperaturesand minimising hydrocracking. Thereaction requires a very low partialpressure of hydrogen, enabling oncethrough hydrogen to be used. Rarely used in refineries,the project team deployed thefoundation field bus technology alongwith smart instrumentation, whereinmajor critical loops were kept on FFand all non critical loops on smartinstrumentation control.A total of 57 marshalling cabinetswere installed in the control roomto cover the complete field control,along with six operator consoles, fourengineering stations and one largevideo display unit. However, with richexpertise in process plants, <strong>Punj</strong><strong>Lloyd</strong> commissioned the plant onemonth after mechanical completion.<strong>Punj</strong> <strong>Lloyd</strong> proactively adoptedOISD guidelines in the design stageitself. It complied with the HAZOPstudy (Hazard and OperabilityStudy), a structured and systematicexamination of a process in order toidentify and evaluate problems thatmay represent risks to personnelor equipment, or prevent efficientoperation.There were severalaccomplishments of the team thatwere noteworthy. <strong>Punj</strong> <strong>Lloyd</strong> stayedahead in every aspect. For instance,to safeguard the catalyst in theIsomerisation process, the acidisingprocess to remove moisture from thesystem was completed in 14 daysinstead of a normal 19.The offsite was outside thebattery limit hence enhanced safetywas required. The entire areawas covered using tin. What wasremarkable was that the entire unithas to be barricaded as while thePrime G+ was under construction,the NDHT was under commissioningand the hydrocarbon was alreadyflowing. This required extremelyhigh levels of safety. Inthis project, <strong>Punj</strong> <strong>Lloyd</strong> wasawarded the complete electrical& instrumentation work on aturnkey basis in order toexpedite delivery.Crisis management, includingplanning for fire& gas hazards,was extensive.The fire and safety systemwas connected to the existingfire and safety control room ofthe refinery. After hazardousarea classification, a completefire fighting equipment layoutdetailing fire extinguishersand gas detectors at strategiclocations near each of theunits was made. Enhancedfeatures of safety were built inat the engineering stage. Frommarkings of fire tender entry,anticipating water demand &water velocity to the fire waterring around the plant and thewater supply from independenttie-in points of existing fire watersystem were all worked upon.Fire hydrants were positioned ata distance of 30 m around highhazard area. Enhanced vigilancewas maintained with monitorsat strategic locations. In this context, we introduce alandmark Sembawang project thatcreated an infrastructure that hadgreatly enhanced connectivity in thecountry.The Circle Line, which is a MassRapid Transit line in Singapore, isa significant part of Singapore’sgrowing rail system. The 33.3 km lineand 28 stations fully-undergroundorbital route links all the radial linesleading to the city thereby providingessential connectivity. Since all theMRT routes cross through someof the busiest areas in Singapore,all of its stations are locatedunderground, freeing up land forother developments.Sembawang built the final stageof the Circle Line, known as Stage5 Contract C856. The projectcomprised the construction andcompletion of four MRT stations(Pasir Panjang, Telok Blangah, HawPar Villa and Labrador Park, the lattertwo being civil-defence stations),HarbourFront Station fit-out works,3.7 km of twin bored tunnels, sixcross passages and three overheadbridges.The 5.8 m diameter twin boredtunnels were constructed by tunnelboring machine. Other worksincluded 640 m of cut-and-covertunnels, civil works, and architecturaland building services for the fourstations. Sembawang took considerable measuresto minimise environmental impact to theresidents, businesses and the public duringthe construction stage.tunnel had to be excavated throughvariable ground conditions, undershop-houses, close to buildings,pipelines, power cables and gaslines, and finally link to otherunderground stations.Engineering ChallengesThe project was locatedunderground, in a complexgeological strata profile with highlyvariableground conditions thatinvolved excavating highly alternatingsedimentary and alluvial deposits.The ground conditions weremainly sedimentary rock, with highlyvaried weathering conditions. Whiletunnelling hard-rock material, theboring machine often bored intoalluvial soft clay and fluvial sands atclose intervals. As such, the projectteam encountered many mixed-faceconditions when tunnelling and hadto change methodologies frequentlyfor those different situations.The other major challenge wasground-water levels. Tunnellingactivity has the potential to partiallydrain water-laden clay and causedunwanted ground movement andsettlement. Sembawang used threepressure-balanced 6.6 m diameterHerrenknecht earth-pressure-balancetunnel boring machines equippedwith rock cutterheads dressed with41 17-inch cutterdisks to ensureadequate allowance and minimisedisruption when tunnelling. Thewater table was also monitoredclosely and intensively to ensure itwas within tolerable limits.Another major challenge wasthat all the underground siteswere situated below public roadsand existing buildings. In addition,viaducts, utilities, drains and canalswere located within the vicinitiesof the underground sites. Due tosite constraints, Sembawang hadto navigate its way below a rangeof structures, from public roads toresidential housing and commercialblocks. The tunnel alignment ranalong the path of an elevated 3-lanedual carriageway, the West CoastHighway, at one section, passingvery close and between its piledfoundations with less than 2 mclearance from the tunnel boringmachine’s outer curvature to thebored piles of the viaduct pier.Coupled with challengingground conditions and a need forlane-for-lane replacement whendiverting traffic in the affectedareas, the construction works hadto be frequently re-scheduled orre-sequenced. Equipment planningand execution of the works had tobe carried out with care and detail.State-of-the-art monitoring systemswere supplemented with traditionalinstrumentation to keep track ofprogress to ensure the safety ofstructures above and the public ingeneral.Environmental ImpactSembawang took considerablemeasures to minimize environmentalimpact to residents, businesses andthe public during the constructionstage. kept within limits, when practicable.Equipment designed to keep noiseand vibration to a minimum was usedalong with rescheduling works atappropriate times.Temporary works were alsoconstructed in sequence with theprogress of permanent works tominimise impact on the environment.Public RelationsConstruction activities inevitablyaffect large and varied communities.The complexity of the project alsoaccentuated the importance ofregular community engagementswith the wide range of stakeholdersalong the project vicinity.Sembawang established goodrapport and actively engaged localcommunities and interest groupsto seek their understanding andsupport. To keep in touch withstakeholders, Sembawang organisedprogrammes such as CommunityTalks, Stakeholders’ Site Visits andStakeholders’ Engagement to allowthem to understand our work better.Our public-relation officers weremeticulous in ensuring that ourproject moved with a minimum ofdisturbance to the community.
