How to attract 

the young into 

engineering

By the time you read this we will have a new government. 

And even though the UK’s ‘economic recovery’ has been 

built to some extent on the success of UK manufacturing, 

a fundamental challenge will remain. 

That is the shortages of skilled people in all engineering 

disciplines and at all levels from graduate design, production 

engineers to service and maintenance technicians, to shop floor 

fabricators and all the supporting apprentices. 

This is a long term challenge as unlike Germany with their 

strong apprenticeship history and other nations like China who 

currently have more Chinese students studying engineering in 

the UK than we do, in the UK we have lost our way over the last 

few decades, neglecting manufacturing for other sectors.

engineers from Mondelez gave 

a fascinating sector insight 

We appear to be turning a corner however, as many UK 

manufacturing companies are enjoying increased demand 

and the associated manufacturing challenges this brings. 

One exciting trend is that more businesses are looking to expand 

production not just through outsourcing but looking again 

at insourcing manufacturing. 

Automotive, aerospace, energy and other high profile industries 

often steal the limelight in the manufacturing arena, however 

one enormous sector closer to home is food. It is estimated by the 

FDF (Food and Drink Federation) as an £80bn sector in the UK. 

I was at an Appetite for Skills event recently at Sheffield 

Hallam University, where secondary school students were 

discovering what a career in engineering in food could bring. 

In addition to various PPMA members offering hands on 

taster experiments and discussing what kind of careers their 

businesses could offer, there were two young graduate engineers 

from Mondelez who gave a fascinating insight into the kind of 

work they do. I don’t know how many of the students throughout 

the day were tempted by engineering, but the combination of a 

wide range of projects and good salaries in a highly efficient and 

still growing UK market sector seemed very attractive to me. 

Apprenticeships and staff development programmes are 

critical, but so is giving our time to help inspire future generations 

into engineering. Offering work experience, mentoring, factory 

visits and school talks can only help in the process.

Show rebranding makes 

more sense for everyone

Coca-Cola Enterprises (CCE) 

launched a new industry 

research partnership with 

Cranfield University entitled 

Sustainable Manufacturing 

for the Future during a 

roundtable event attended 

by invited industry experts 

including vice chairman 

of the Processing and 

Packaging Machinery 

Association (PPMA) and 

managing director of Jenton 

International Richard Little. 

Little took part in the 

discussions held at CCE’s 

Milton Keynes factory, hosted 

by representatives from both 

CCE and Cranfield University.

that outlined the key topics 

impacting the sustainability 

landscape today can be found 

on page 10 of this issue. 

The Total Processing and 

Packaging exhibition 

is now under the sole 

ownership of the Processing 

& Packaging Machinery 

Association and has been 

rebranded as the PPMA Total 

Show. 

Continuing to run once 

every three years, the first 

new-look show will take place 

in the autumn of next year 

(September 27-29, 2016). 

“This aligns nicely with the 

annual PPMA Show which 

runs again this September,” 

explains chairman of the 

PPMA Group of Associations 

Grant Jamieson. 

The PPMA Total Show is 

the UK’s largest and most 

complete processing and 

packaging exhibition for 

machinery, equipment, 

materials and services. 

Hosting hundreds of suppliers 

from over 30 different 

countries it brings the world’s 

processing and packaging 

Next year’s 

show will see 

materials 

and design 

being added 

to the three 

day event at 

the NEC in 

Birmingham 

suppliers to the UK. 

Once every three years, this 

PPMA Total Show replaces 

the annual PPMA Show 

and incorporates two other 

established international 

exhibitions – Pakex and 

Interphex – alongside the 

PPMA Show. In essence, the 

exhibition is a larger version 

of the annual PPMA Show 

with the main addition being 

packaging materials. 

“Visitors can therefore see 

the latest developments in 

machinery and materials, 

making it a total packaging 

and processing event,” says 

the PPMA’s head of marketing

PP ELECTRICAL APPRENTICE IS A FUTURE STAR 

Young engineer of the year 

Third year apprentice at PP Electrical Systems Scott Gullick beat off 

competition from across the UK to secure Manufacturing Technologies 

Association’s ‘Young Engineer of the Year’ title. The 24-year-old impressed 

judges with the way he has embraced a number of roles at the control and 

automation specialist’s Walsall factory. See more on this story on page 62.

New site brings benefits for 

employees as well as clients 

Linx Printing Technologies 

has unveiled its new, 

purpose designed and 

built UK headquarters. 

The 41,000sq ft 

development is at Compass 

Point Business Park in St 

Ives Cambridgeshire and 

represents an investment of 

about £8m in manufacturing. 

It also brings together Linx 

employees in a single facility 

to replace separate buildings 

in Burrel Road, St Ives, where 

the company has been based 

since 1989. 

And as Linx managing 

director Nigel Hood explained to 

Machinery Update, the facility 

is primarily built for colleagues, 

although he believes customers 

will also benefit. 

“The new headquarters 

building not only underlines 

Linx’s commitment to 

developing the leading coding 

and marking equipment 

for customers and the best 

working environment for 

employees, but also our 

environmental credentials 

as a conscientious local 

employer and an international 

manufacturer,” he says. 

“This new facility will 

enable Linx to build even 

further on our success with 

purpose designed product 

development, manufacturing,

Hood is also keen to point 

out that the building offers 

lower running costs going 

forward as sustainability was 

at the forefront of the new 

building’s design. Energy 

use is minimised by the 

highly-insulated composite 

panels used primarily in the 

building’s construction, heat 

recovery technology within 

air handling units and the 

use of low-energy LED lighting 

in most areas. 

Solar panels on the roof will 

mean Linx itself can generate 

up to 13070 KwH per year, 

which will abate 6914kg of 

carbon dioxide emissions.

building will bring benefits 

to every department as the

open plan layout of one site 

has literally removed barriers

University entitled Sustainable 

Manufacturing for the 

Future during a roundtable 

event attended by invited 

industry experts including 

a representative from the 

Processing and Packaging 

Machinery Association (PPMA). 

Richard Little, vice 

chairman of the PPMA and 

managing director of Jenton 

International took part in 

the discussions held at CCE’s 

Milton Keynes factory, hosted 

by representatives from both 

CCE and Cranfield University. 

He joined a number of 

leading academics and 

industry experts to debate 

the key topics impacting the 

sustainability landscape 

today, and those anticipated 

in the years to come. 

The study will take place 

over the next six months with 

researchers set to deliver their 

findings this autumn. 

CCE’s partnership with 

Cranfield University, chosen 

for its strong credentials 

and dedicated sustainable 

manufacturing team, is 

part of CCE’s commitment 

to advance its business 

and the broader food and 

drink industry in all areas 

of operational efficiency. 

The study will investigate 

the current sustainability 

landscape across the supply 

chain, investigating topics 

such as resource security, the 

circular economy, sustainable 

technologies and waste 

management. 

It will also look to the 

future, forming a vision of 

what a sustainable factory 

will look like in 2050. 

The project was announced at 

the same time as CCE unveiled 

its plans to invest £66m into its 

operations this year, surpassing 

the £1m a week it injected 

in 2014 and bringing total 

investment by the business to 

nearly £300m over the last five 

years. CCE’s latest investment 

will go towards a range of 

efficiency and operational 

upgrades across all of the 

company’s GB sites this year, 

in areas such as automation 

and water treatment. 

“We are excited to be 

embarking on this journey 

with Cranfield, as we look 

to the future of sustainable 

manufacturing in our 

industry,” says Steve Adams, 

group director of supply chain 

operations at CCE. “At CCE we 

take our responsibilities in 

this area very seriously and 

we are constantly looking for 

new ways to progress 

and improve, which is why 

we have again pledged to 

invest significantly across 

our operations this year. 

“We view the research 

project as a collaborative 

effort, and will look to involve 

our industry peers as we 

assess the findings from 

Cranfield, starting with 

the knowledge-sharing 

session held at our Milton 

Keynes facility.” 

Groceries Code Adjudicator 

(GCA) Christine Tacon believes 

the very existence of the Groceries 

Supply Code of Practice, and her 

powers to police it, are making 

a difference to relationships 

between suppliers and retailers 

despite current trading conditions 

being fiercely competitive. 

Tacon told a Westminster 

Food & Nutrition Forum that 

“if you think about the hugely 

competitive situation we’ve got 

in retailing at the moment, you 

would expect things would be 

getting worse. 

“Well I’m actually being told 

that things are getting better,” 

she said. 

She did call on direct suppliers 

to supermarkets to make sure 

they use her office, and asked 

for them to give her evidence 

so she knows exactly what is 

going on. It is also worth noting 

that the Adjudicator can receive 

information from anyone, not 

only direct suppliers. However, 

the issue raised must be about 

the direct supply agreement 

with the retailer. 

“Suppliers are saying to me 

you’re very existence is making a 

difference,” she said, but Tacon 

wants suppliers to get better 

trained and raise actual breaches 

of the Code, rather than just 

allude to it. 

She once again called on trade 

associations to be a conduit for 

information in this area.

PPMA stalwart Beryl 

Nassé has sadly died 

Beryl Nassé, who served 

as PA to the then general 

secretary Andrew Manly 

and secretary to the president 

and board of the PPMA for 

over a decade, has sadly died. 

Here, former PPMA head 

Manly pays tribute. 

“Beryl joined at a time 

when the Association was 

growing rapidly and also took 

on the role of HR manager as 

staffing levels increased. Her 

administrative powers were 

formidable. Such that many 

members of the Board were 

struck with terror by the size 

and scope of their meeting 

information packs – which 

answered any questions they 

would care to ask as well as 

a whole lot they had never 

even thought of! 

Her tendency to want to be 

‘mother’ to the staff did not 

always endear her to them, 

but she did it out of genuine 

concern for their welfare. 

She was loud and lived 

life – and often work – with 

gusto. She began a long and 

courageous fight against 

cancer in 2006, which caused 

her to retire from the PPMA,

Beryl Nassé worked for the PPMA at a time when it was growing rapidly 

but such was her energy that 

she began a whole new life, 

moving to Goa in India, 

where she remained until 

shortly before her death. 

She built a new career and 

found many new friends 

there and was held in great 

affection. 

The untimely death of her 

husband Pete, a Burmese by 

origin, was a great blow to 

her. But her faith and two sons 

Mark and Stuart as well as 

her Godchildren and latterly, 

her grandchildren were at the 

centre of her life. 

My abiding memory of Beryl 

is her energy and enthusiasm. 

A party animal to the end, 

wherever she is, she is still 

dancing.” 

Energy analysis of production 

Whitepaper helps 

to reduce energy 

costs by up to 60% 

Automation technology supplier 

Festo has published a new 

whitepaper entitled: ‘Reduce 

energy costs in compressed air 

systems by up to 60%’. 

It outlines how engineers 

can identify where potential 

energy savings can be made 

and discusses compressed air 

generation costs, the effects 

of leakages and implementing 

solutions to reduce energy 

consumption overall. 

Many companies are searching 

for ways to make savings in their 

production and such savings can 

often be found in their existing 

compressed air systems, which 

have generally been in place for 

many years, says Festo. “Up to 

60% of energy costs can be saved 

through optimisation at both the 

production facility and system 

level,” says Steve Sands of Festo.

ready packaging formats. 

In an address to the 

Bradman Lake workforce 

group managing director 

John Marlee congratulated all 

employees and thanked them 

for their contribution whether 

direct or indirect. He went on 

to say that everyone within 

the Bradman Lake business 

had had a part to play. 

“This award was secured 

against strong competition 

across a broad spectrum of 

suppliers and is something 

of which we should all be 

proud,” he said. 

This is the second award 

that Bradman Lake has 

received from Nestlé as in 

2012, it saw off a group of 50 

capital equipment suppliers 

to win an award. The Group 

came to the top of the 

ranking and was awarded 

the inaugural ‘NBS Technical 

Procurement Supplier of the 

Year’ award in the area of 

Capital Equipment.

The two new options, the ‘shocks’ 

audit and the ‘pressure’ audit will soon 

be incorporated into its overall EITTM 

(Efficiency Improvement Tool) solution. 

In operation, they will detect, locate, 

and measure the critical points on the 

packaging line and this information 

will then be analysed to provide 

recommendations for improvement and 

implement any resulting changes. 

Natural variations in temperature 

and humidity, condensation, servicing, 

maintenance and production tool 

cleaning, use of primary packaging that 

is lighter, and optimisation or elimination 

of secondary packaging can combine to 

weaken containers travelling along the 

packaging line. Shocks that are too violent 

or repeated too often and/or untimely 

pressures at certain points of the line can 

then affect them, in particular glass and 

PET bottles, cans, and glass jars. The 

beverage sector is particularly affected 

by such malfunctions and it can result in 

abrasion of labels, scratches, deformations, 

or indeed cracking and container breakage.

wrappers developed by Taiwanesebased 

Extend are now available

new units – at the top end of performance 

and also an entry level model – have been 

developed following feedback from the UK. 

“We have always believed the 

combination of price and build quality 

across the middle range of Extend 

equipment was excellent, however we 

felt improvements needed to be made 

at the lower and top end of the range,” 

says Andrew Saxton, sales manager at

The result is the new Exp-403 

stretchwrapper that gives the operator 

full control over how much film is 

applied to the pallet. This includes fully

Collaborative robots meet the 

case packing demands of teas 

Frontline Packaging has 

designed and built a case 

packer that includes a 

collaborative robot as part of 

a complete line for Fairtrade 

tea producer Clipper Teas. 

Known more as a distributor 

of end of line equipment, this 

new machine is the first the 

company has designed and 

built from scratch and is the 

result of the company’s move 

to new premises last July and 

its ability to therefore ramp up 

its engineering offer. 

RE-ENGINEERING 

As managing director of 

Frontline Tony Hacker 

tells Machinery Update, 

“We have always used our 

re-engineering skills on 

machinery we customise for 

our customers, but this is the 

first time we have designed 

and built a machine from the 

ground up. 

“And the use of Universal 

Robots supplied to us by RA 

Rodriguez has been the key to 

the success of the machine,” 

he says. 

Hacker first saw these 

robots in action at the PPMA 

Show a couple of years ago 

and was impressed with 

their small footprint. “These 

robots are compact as well

offer this combination for case 

packing,” he says. 

He believes that as a small 

company, it recognises the 

need to be flexible and is open 

minded to changing customer 

demands. It is currently 

working on new robotic case 

packing options, for instance. 

“It’s a first for Frontline 

Packaging in many ways,” 

says Hacker. “We’re very happy 

with the way it went as we 

handled the whole Clipper Tea 

project in-house, including 

machinery supplied by other 

companies and it has worked 

extremely well since the day it 

was commissioned on site.” 

Due to an increase in 

business, particularly from 

the export market, Clipper 

needed to increase its 

production capacity for string 

& tag tea. This led to the 

purchase of an additional tea 

machine to manufacture the 

tea bags which in turn created 

the need for a whole new 

packaging line to pack the 

tea cartons into perforated 

shelf-ready cases. 

The line needed to produce 

and pack a wide selection 

of case collations including 

cartons containing many 

different flavour variants. 

COMPLEX PROJECT 

Hacker believes Clipper chose 

Frontline for this complex 

project because it displayed 

a clear understanding of the 

brief and had performed well 

when it previously supplied 

and installed four automatic 

shrink-wrapping systems 

and a pallet stretch wrapper. 

Frontline initially surveyed 

the application and proposed 

a complete solution for 

packing the tea cartons from 

the point where they exit from 

the tea bag making machine. 

The final line includes 

the Frontline designed and 

manufactured case packer 

and conveyor as well as a 

carton closer, case erector, 

case sealer and print & 

apply labeller. The company 

installed and commissioned 

the complete system through 

in-house project management. 

It also worked closely with 

Clipper to ensure the design 

of the cases worked efficiently 

within the new system. 

This is the first time that we 

have designed and built a case 

packing machine from scratch


There were a number of 

specific technical challenges 

that had to be overcome 

with this project. The main 

challenge was to place the 

rectangular cartons into the 

case without clashing with 

the open case flaps. The 

Universal robot supplied by 

RA Rodriguez was chosen for 

this part of the task because 

it allowed Frontline to tilt the 

collations of cartons to deflect 

the top flaps of the case and 

therefore avoid any clash. 

CARTON ORIENTATION 

Another key challenge was 

to orientate the cartons into 

the right position for packing, 

which required three ninetydegree 

rotations as they travel 

through the system. Each 

rotation had to be consistent 

and reliable to ensure the 

cartons were delivered in the 

correct orientation to the next 

stage of the process.

is the case packer and the

that it worked so well and was 

up and running so quickly,” 

he says. “This allowed us to 

concentrate on the tea bag 

production side of the project, 

safe in the knowledge that 

Frontline was taking care of 

the downstream equipment. 

“We’re extremely pleased 

with the system and it’s 

performing really well 

and we were particularly 

impressed that it was up 

and running so soon after 

delivery,” he says. 

“Another benefit of having 

Frontline control the whole 

project was the speed of 

delivery and commissioning,” 

Norris continues. “Delivery 

of the equipment took place 

on a Saturday, it was moved 

into place on Sunday and it 

was running by Wednesday, 

followed by commissioning 

and training being completed 

on Friday. 

“Since then, the system has 

been extremely reliable and 

we have already proved its 

versatility by adding a new 

format that was not part of the 

original design brief.” 

The success of the project 

marks another significant 

milestone for Frontline since 

its formation in 2012 by 

showing that it can handle 

the design and manufacture 

of its own case packing 

machines as well as project 

management of complete 

turnkey systems.

installing two lines from 

Schubert to handle various 

sizes of its beverage cartons. 

The two TLM packaging 

lines are identical in design 

and each one consists of four 

sub-machines. Each line is set 

up to handle dairy products 

in beverage cartons of 750 ml, 

1 and 1.5 litre sizes in various 

configurations at up to 233 

cartons a minute and then 

palletises the packed cases at 

up to 24 pallets an hour. 

Thanks to the modular 

TLM technology from 

Schubert, Valio can add to 

these lines to handle future 

output requirements or 

additional carton sizes. 

In operation, two singletrack 

product belts feed the 

upright beverage cartons. 

The erection of cases from flat 

blanks also takes place in the 

first sub-machine. A TLM-F3 

robot removes two case blanks 

with attached lid from the 

magazine and transfers them 

to a TLM-F2. 

The two-axis robot guides 

the blanks past a hot-glue 

nozzle, erects them in a folding 

frame and places the erected 

cases onto a Transmodul 

waiting for them below. 

This Transmodul then 

moves the cases to the next 

sub-machine. 

The patented Transmodul 

is an intelligent rail-based 

transport robot that is 

the central element of the 

Schubert packaging system. 

These transport robots 

autonomously guide products 

and packs through all areas 

of the packaging system,

In the second sub-machine,

NC axes assembly forms two or 

three rows with three or four 

beverage cartons per segment, 

depending on the size. 

TRANSMODUL IN ACTION 

A Transmodul with two cases 

then stops in the second submachine. 

Two TLM-F2 robots 

pick up the product groups 

and place them in their cases. 

The Transmodul moves 

downward and then stops in 

the third sub-machine, where 

the case lid is closed. 

In the closing station, a 

TLM-F2 robot folds over the 

side sections of the case to 

which hot glue has been 

applied and seals them. 

The robot picks up the closed 

cases and places them on 

two discharge belts in an 

alternating fashion. 

The palletising process 

occurs in the fourth submachine. 

The four-axis TLM- 

P4 robot picks up two rows of 

cases with a powerful suction 

tool and places them on the 

pallet. The finished pallet is 

then discharged. 

Incorporated in the line is 

an electronic service module 

which displays upcoming 

maintenance work and reports 

when wear parts are to be 

replaced. Should an error 

message appear the operator 

receives instructions on how it 

can be corrected. 

The patented TLM 

Transmodul is a one-axis, 

rail-based robot. Individual 

Transmoduls move 

autonomously, and the rail 

section can run through any 

number of sub-machines. 

One of the major benefits of 

the Transmodul is its ability 

to run in intermittent or 

continuous motions, or a 

combination of both. This 

allows it the facility to apply 

the most efficient transport 

motion for each individual 

sub-machine. 

A turning unit located at 

each end is where unloaded 

modules turn around and 

travel back to the other end of 

the machine on the lower track.

Depalletiser makes light 

work of mixed snacks 

To meet supermarket 

demands for mixed 

pallets of crisps and also 

peanuts, a major European 

snack manufacturer has 

installed a depalletiser from 

Dan Palletiser which has 

helped to increase production 

at the plant. This installation 

has replaced an inefficient 

manual handling system 

used in its warehouse to 

meet these specific customer 

requirements. 

An order for four different 

boxes of crisps had to be 

mixed onto the same pallet 

and the repalletising process 

was slow and required many 

operators. At this customer, 

manual re-palletising was 

even harder, not only because 

of the many heavy lifts, but 

also due to the extremely high 

stacks – the finished pallets 

being over two metres high. 

Danish manufacturer of 

Mixed loads are demanded by clients

Palletiser was therefore asked 

to develop a solution from its 

existing range of depalletising 

and repalletising equipment. 

A system was devised to 

function well while also 

being “well proven, easy to 

operate and easy to upgrade”. 

The bespoke system was 

developed closely with the 

snack food manufacturer and 

consists of a fully automatic

In operation, four pallets 

with four variations of 

crisps that are to be mixed 

onto one pallet arrive at the 

de-palletising system. The 

depalletiser handles one 

layer at a time, lifting the 

upper layer 40-50mm, after 

which a ‘safety curtain’ is 

pushed underneath the 

layer. The layer is then 

placed onto the curtain to 

provide 100% reliability, 

thereby preventing the 

boxes from being dropped 

on their way to the sorting 

position. 

ACCUMULATION 

From here the boxes 

are moved out onto the 

accumulating conveyors, 

before moving on to the 

palletiser. This procedure 

applies to all four product 

variations. 

The different types/flavours 

of crisps and variations 

in order patterns are 

accommodated via a Siemens 

touch panel on the palletiser. 

The number of pallets 

required in a chosen mix can 

also be stipulated. 

When the mix has been 

selected, the palletising 

system starts – an 

uncomplicated, automatic 

procedure requiring no special 

skills from the operator. The 

palletiser then accumulates 

the layers and as soon as a 

layer is ready, it is unloaded 

onto the right pallet with the 

correct mix. 

The boxes are provided 

with a loose cover with stack 

cams to ensure ‘straight’ 

loading. The result is regular 

pallet loads without gaps, 

ensuring efficient transit 

through the supply chain.

Cheese is 

made by 

a start-up 

Western Mechanical Handling 

(WMH) has recently completed 

a project as part of its policy 

of supporting dairy farm 

diversification by supplying 

a range of cheese making 

equipment suited to smallscale 

farmhouse dairy cheese 

production. The company has 

supplied a curd mill and waxing 

trough to Simon Raine at 

Weardale Cheese who has started 

production in the restored and 

converted POW camp hut 16 

at the Harperley POW camp in 

County Durham. 

The all stainless steel curd 

mill, capable of processing up 

to 350kg of curd an hour has 

become an essential element 

in the production of Weardale 

Cheese’s hard cheeses such as 

the white ‘Weardale’ and blue 

‘Prince Bishop’. Soft cheeses 

such as ‘Brie de Weardale’ and 

‘St Cuthbert’ blue are also made. 

The trough is used for covering 

the outside of the hard cheeses 

with a protective and attractive 

coating of wax. 

“Setting up the dairy and 

starting cheese production in 

Weardale has been very exciting 

indeed and having the right 

equipment is essential for quality 

of product and efficiency of 

process,” explains Raine. “Both 

the curd mill and waxing trough 

from WMH fit the bill perfectly.”

Upgrading to a fully 

automatic case sealing 

system has enabled 

egg producer Bird Bros to 

overcome downtime, increase 

efficiency and eliminate 

wastage on its egg production 

line – a line which sees a 

weekly output of 3 million eggs. 

The company supplies 

over 40 different lines and 

it was this variety of work 

that was putting strain on 

its production processes at 

its Sunny Farm facility in 

Swineshead, Bedfordshire. 

Eggs are graded and 

packed into egg boxes before 

being placed into a case 

and transported via a long 

conveyor through a case sealer 

ready for palletising. There 

are over 15 different case sizes 

depending upon customer 

requirements. While running 

at speeds of 12-15 cases per 

minute this system was 

proving to be the bottleneck 

in production. 

“The efficiency of our 

production line and 

pack presentation was 

compromised as the semiautomatic 

system was pushed 

to its maximum capacity,” 

explains operations director 

at Bird Bros Matt Bird. 

“Busy periods would lead 

to a backlog of boxes and 

the case sealing system was 

unable to process the boxes 

gradually resulting in boxes 

being crushed and eggs being 

damaged – as a result at 

least 25 full cases were 

wasted each week.” 

To overcome this bottleneck 

Bird Bros has installed a 

734 fully automatic random 

case sealer from Endoline 

Machinery. The 734 is fitted 

with a barcode reader which 

identifies the bar code on an 

individual case as it moves 

through to the sealer and 

automatically adjusts its 

sealing and folding head – 

Since installing the case sealer product wastage is down to under 0.5% 

at a maximum speed of 20 

cases a minute. 

As well as achieving the 

high efficiency goals of Bird 

Bros, the 734 machine has 

overcome the ‘crushing’ 

problem as the conveyor 

feeding the machine is fitted 

with automatic stops to ensure 

that each case is transported 

through the sealer with 

sufficient space between 

each case. “The 734 has gated 

infeed spacing controls,” 

explains Andrew Yates, 

Endoline’s sales & marketing 

manager, “A blade stop is 

automatically activated after 

a case passes the barcode 

reader to ensure that a second 

case doesn’t enter the sealing 

area to0 early. 

“This will police the 

throughput of cases to 

ensure there is a suitable gap 

between them and ensures a 

consistent flow of cases into 

the machine.” 

Up to 3,000 boxes of eggs 

are now running through 

the case sealer each day and 

wastage is down to under 0.5%.

The impulse purchase nature of 

many confectionery products 

means that brand managers are 

always looking for new ways 

to attract the consumer to their 

chocolates, bars and sweets. 

This, of course, makes things tricky if 

you commit to buy thousands of pounds 

worth of kit to handle your products one 

day, and you completely change this 

format the next. The answer therefore 

seems to be to buy equipment that can 

be adapted very quickly to packaging 

formats that may not have even reached 

the drawing board just yet. 

For instance, Gerald Schubert, 

executive director at Schubert says that 

many UK producers have partnered 

with the German company to supply 

packaging systems that not only meet the 

demands of today, but also the demands 

which may come up in the near future. 

And this sentiment is echoed by Daniele 

Bellante ceo of Cama Group. “When I talk 

about flexibility, I’m not simply referring 

to the capability of the machines to 

comply with different product formats 

once in operation, but also the 

possibility to easily refurbish the system 

to process completely new products 

or packaging styles,” he says. 

“Given the pace of growth and 

competitiveness in the chocolate sector, 

selecting the right packaging line is 

essential to keep up and stay ahead,” 

explains Martin Tanner, director business 

development and marketing at Bosch 

Packaging Technology. 

Of course as well as flexibility in the 

broadest sense, confectionery producers 

are also looking for quicker changeover 

times to suit shorter production batches, 

higher output, ease of cleaning and 

operation to help increase profit margins 

in a sector that has seen many raw 

material price hikes of late. 

“The unchanged trend is automation,” 

explains Schubert. “To be competitive

Smaller pack sizes, doy-style packs 

and even tall, rigid cylindrical containers 

are now seen in this sector which has 

traditionally been the domain of flow 

wraps and cartons.

“ Meeting the burgeoning 

global demand 

for chocolate is no 

easy feat,” says

produced chocolate, production 

lines operate at high speeds and 

volumes. What’s more is that 

chocolate is a breakable, fragile 

product that requires gentle care to 

ensure quality. “Add to this the need 

for a wide diversity of product types 

in various sizes and packaging 

formats, as well as critical hygiene 

and line cleaning needs, and it’s 

clear that chocolate producers have 

their hands full,” he says. 

Given the pace and also the 

competitiveness of the chocolate 

manufacturing environment,

Robotic end-effectors 

are a hotbed for 

innovation in pick and 

place lines right now, 

says Paul Wilkinson, 

business development manager at 

Pacepacker Services, and attached 

to each is a powerful vacuum system 

that delivers the suction required 

to move products ranging from 

individual chocolates to heavy 

bags of icing sugar in an efficient 

and controlled manner. And in 

practice, any type of end-tooling, 

from suction caps to grippers, 

clamshells or magnets can work 

with these vacuum systems. 

As the range of product 

variations emerging from 

confectionery factories continues 

to grow, the use of vacuum 

systems within this sector is also 

rising due to their flexibility. 

Confectionery manufacturers can 

opt for multi-use end-effectors 

which can perform multiple 

tasks which results in fewer tool 

changeovers. Vacuum systems also 

address previous concerns over 

post suction marking on delicate 

products, explains Wilkinson. 

The design of a vacuum system has 

to take into account many factors. As 

well as the size, weight and texture of 

the load being handled, automation 

engineers need to consider everything 

from operating pressure and the 

size and type of generator systems, 

to gravitational and acceleration 

forces. “Generally speaking you 

can lift almost anything by vacuum 

providing you get the science right and 

calculate the holding force and suction 

pad diameter correctly,” he says.

will have vital knowledge and 

experience and can provide anything 

from pumps, cups, generators 

and pneumatic pump sets. With 

a choice of hundreds of various 

end-effectors to accommodate 

different products as well as lots of 

different configurations it is vital

Bellante thinks that the UK 

pays more attention to how 

the packs look on shelf and 

how long they take to get 

there. “Retail ready packaging 

is requested by UK users to 

meet supermarket needs 

but not necessarily by their 

continental counterparts,” 

he reveals. 

The ‘break-through 

generation’ of machinery 

represented a complete restyle 

of Cama’s equipment and 

was first seen at interpack 

last year (see Machinery 

Update – July/August, 2014). 

In practice, the control 

cabinets with the electrical 

and pneumatic components 

are integrated into the machine 

pedestal angles. This reduces 

the machine’s footprint, 

minimises cabling and eases 

placement of utility devices. 

The latest IF316 model in the 

range is small and compact 

and described as the perfect 

monoblock for top loading 

bars and tablets. Designed 

with support from a major 

confectionery manufacturer, 

the 316 can handle up to 500 pick and placing and the

Making a fondant 

needs mixing skill 

The creation of a globally 

successful rolled fondant 

product not only requires 

high quality ingredients 

and baking industry 

expertise but several mixing stages 

and the right mixers. 

So when Satin Fine Foods 

Founder and ceo Kevin O’Reilly 

began developing its Satin Ice 

Rolled Fondant product, he chose 

Winkworth as his main mixer 

supplier. 

The company, which is based 

in New York state and now has a 

100,000sq ft production facility, 

has sourced the bulk of its plant 

from Winkworth including 

Z mixers, paste feeders, a new 

cutter system and melt vessels. 

In the time the company has 

been working together, Satin has 

purchased eight MZ450 mixers and 

four XF200R paste feeders while 

last year, it purchased the MV200 

shortening/butter melt vessel. 

The Z blade mixers mix icing 

sugar with flavours and gums 

to produce sugar paste ‘dough’ 

which is then emptied into the 

XF200R paste feeders beneath 

and continuously extruded as a 

rectangular shape, for packaging. 

Winkworth worked with another 

UK company to design, develop 

and supply a paste cutting/ 

conveying system which takes the 

extruded paste and accurately cuts 

the rolled fondant in pack sizes for 

onward flow wrapping for retail.

explains O’Reilly. 

“Over the years we’ve purchased 

thirteen brand new machines 

from Winkworth which have 

enabled us to streamline 

production, increase throughput, 

reduce labour costs and increase 

the quality and accuracy of the final 

product,” he adds. 

To help Satin Fine Foods solve 

the problem it had with the mixing 

and extrusion of high viscosity 

paste products, Winkworth made 

a number of bespoke changes to 

the machines it supplied. These 

included designing the MZ450 

mixers so they could work on a 

platform with the facility to load 

from the front or back which also 

made cleaning easier. 

Being on a platform meant the 

product in the mixer could be 

dropped through a chute into a 

second unit underneath – the XF 

paste feeder. The paste feeder has 

been specially designed to take 

the capacity of a mixer as well as 

having a shaped series of 

discharge nozzles to allow a 

rectangular strip to be extruded, 

to match the packaging size and 

weight required. 

Winkworth also offers traditional 

coating pans for the confectionery 

market for coating, polishing, 

glazing, dusting, colouring and 

sealing of sugar coated, chocolate 

coated and film coated products. 

These BPT Skerman products 

are known to be economical 

and versatile in use for products 

such as jelly beans, nuts, raisins 

and honeycomb.

Tray sealers are 

making it simple 

for confectioner 

Two high output packaging lines featuring tray sealers from 

Sealpac are achieving production and marketing gains for the 

chocolate covered marshmallows produced by Lotte Wedel 

at its historic building located in the centre of Warsaw 

When Lotte Wedel invested 

in tray sealing technology 

for its best-selling product: 

Ptasie Mleczko it worked 

in close partnership 

with Sealpac and its Polish distributor 

Premac who designed two high output 

packaging lines for its chocolate covered 

marshmallows. 

Ptasie Mleczko is a chocolate-covered 

candy filled with soft milk soufflé 

produced in high volumes with different 

kinds of filling, such as chocolate, vanilla, 

lemon, coconut and caramel flavour, but 

always covered with a chocolate layer. 

NEW PRODUCTION LINE 

When Wedel first invested in a new 

production line for its Ptasie Mleczko, two 

open trays were stacked on top of each 

other with a paper insert in between, and 

then placed in a cardboard box. However, 

not only did it make the chocolate covered 

marshmallows vulnerable to damage, 

it also meant the use of a considerable 

amount of packaging materials. 

An alternative packaging solution was 

therefore sought. 

Now, the fully automated tray sealing 

system has increased overall production 

efficiency while also allowing the 

expensive paper insert to be dispensed 

with, resulting in a more sustainable 

pack. Also, the chocolate covered 

marshmallows are better protected 

due to the top film that is sealed to the 

tray. Furthermore, shelf life is extended 

compared to the previous solution. 

Two double lane traysealers; an A8 

and A10 are achieving this. 

In the first months after installation, 

Premac and Wedel put a lot of effort into 

increasing the output of the lines for 

Ptasie Mleczko by gradually optimising 

the various steps in the production 

process. After producing the chocolate 

covered marshmallows according to their 

secret recipe in Wedel’s kitchen, they 

enter the loading zone, where they are 

picked up by robot arms and loaded six 

pieces at a time into the automatically 

denested tray. 

The trays are then transported to the 

buffer zone, where they are stored until 

they are handed over to the Sealpac A8 

traysealer. Arriving single lane, Sealpac’s 

lane divider arranges for a smooth 

double-lane tray in-feed. Sealed ten trays 

at a time, the sealed trays are converged 

back to single lane and then loaded by

In the case of the A10 double lane 

traysealer, both the in-feed and out-feed 

are double lane. Here, 14 trays are sealed 

in each cycle. 

Both traysealers are positioned on the 

first floor of the historic Wedel building 

in the centre of Warsaw. As such, the 

impact of the equipment on the floor had 

to be calculated to see whether extra floor 

support would be necessary. With the

Running at over 12 cycles a minute, the traysealer achieves outputs up to 175 trays a minute 

InsideCut technology is used in sealing 

within safe boundaries. Using servodriven 

lifting and gripper systems also 

allows for gentle handling of the tray 

and its contents. Furthermore, servo 

technology reduces air consumption and 

maintenance costs, says Sealpac. 

The two traysealers are currently 

running at over 12 cycles a minute, 

achieving outputs of up to 175 trays a 

minute at the plant. To cope with the 

fragile nature of the product, heatresistant 

protection plates were applied 

in the sealing station to avoid the risk 

of melting the chocolate. And, with 

the factory running 24 hours a day, 

7 days a week, it is crucial that downtime 

is reduced to a minimum. Special 

crash detection inside the traysealer 

automatically recognises if one of the 

chocolates is protruding from the tray 

shortly before sealing. If so, the tooling 

will not close, hence preventing a 

potential crash and any subsequent 

cleaning time. 

With such high speeds, the supply of 

top film needs to be replaced quite often. 

Therefore, the A8 and A10 traysealer are 

both equipped with a tandem film arm, 

allowing easy changes to the next roll 

of film should the other one run out. 

In operation, the Ptasie Mleczko is 

primarily packed 18 pieces to a tray 

(380g). Each tray is sealed with a printed 

film that remains easily peelable for 

consumers throughout its shelf life. 

In the sealing process, Wedel uses 

InsideCut technology, where the film 

is first cut and then sealed within the 

inside of the tray. This provides a better 

look than a traditional outside cut, and 

reduces film consumption to a minimum, 

says Sealpac. It also ensures that the trays 

fit snugly into their secondary boxes.

The special electromagnetic 

force restoration 

The HC-A checkweigher from 

OCS can run at a maximum speed 

of up to 600 pieces an hour 

weigh cell and clever 

construction of the HC-A were 

key to achieving this level of 

accuracy. The HC-A allowed 

the customer to run its line at 

the same speeds as previously, 

however the overall effective 

throughput has been 

increased significantly. 

This is due to unnecessary 

re-working of falsely rejected 

products being almost 

eliminated. 

As the HC-A can run at a 

maximum of up to 600 pieces 

an hour, it is also future proof 

for the confectioner. 

Previously, packs clearly 

within tolerance were being 

wrongfully rejected causing a 

lot of labour intensive re-work 

and sorting. With the new 

checkweigher, the standard

founded in 1928 and 

as well as investing in

years, it also seeks out the latest

brands of combination weighing 

technology in the past, the 

company now relies on Multipond

of the automation process, output 

has been significantly increased 

and the giveaway quota reduced to

Simple operation, precise

speeds create the ideal platform

processes, says Multipond. 

In operation, the system weighs 

and packs sticky sweet products 

with a target weight of 160g at a rate 

of up to 180 weighs per minute. 

Products are fed to the weighing 

system over a Multipond vibratory 

feeder. Once at the top of the 

weigher, they are first conveyed to 

the prefeed hoppers via the radially 

positioned feed trays and then to 

the plastic weigh hoppers below. 

The system operates on the 

principle of combining partial 

portions. A computer uses the 

partial portions to determine 

the combination that achieves 

or approaches the target weight. 

Finished portions are finally 

delivered to the timing hopper, 

from which they are discharged to 

the exact centre of the format tube 

in the form, fill and seal machine. 

All product contact parts can be 

removed quickly and without tools, 

and have been precisely matched 

to the requirements of the products 

to be weighed in order to ensure a 

perfect product flow. 

“One of the most important 

criteria for us was a weigher system 

that is fast and easy to use,” says 

Marshall. “Our employees quickly 

become familiar with the handling 

and operation of the machines.

Big Bear Confectionery, 

a subsidiary of Raisio 

Group, has boosted its 

new packaging line’s 

production by 7000 

packs per shift by investing 

in a multihead weigher and 

checkweigher from Yamato Scale 

Dataweigh UK. 

By boosting not only its speeds, 

but also the operational flexibility 

of the line in question, Big Bear 

Confectionery has achieved 

considerable improvements in 

its weighing and checking of 

its chocolate and sugar coated 

products. It produces more than 

1,000 products for the branded 

and RPL confectionery markets 

both in the UK and abroad, selling 

to large supermarket chains such 

as Tesco, Asda, Sainsbury’s, 

Morrisons and Aldi. 

After identifying inefficiencies in 

its previous solution, as well as 

requiring a layout change to resolve 

congestion issues, the confectioner 

contacted Yamato for new weighing 

machinery. Factory space was at a 

premium and the company wanted 

to both expand its capabilities 

while also streamlining the 

product handling process. In the 

end, purchasing the weigher and 

checkweigher combination allowed 

two lines to be merged in to one. 

The older packaging line was 

still performing well, but the site 

project team was aware that recent 

equipment breakthroughs would 

significantly increase output, and 

this became the driving factor in 

the need to upgrade. The accuracy 

that Yamato’s new weighing 

machines could offer Big Bear 

meant that it could offer flexibility 

to its clients, as the machinery 

could be easily adjusted to suit 

the different weights and pack 

sizes required.

in technology at its Blackburn site 

means that it can continue to be 

at the forefront of its industry by 

being able to respond to consumer 

demand, and an increase in output

features a Ceia metal detector

Multihead’s gentle 

slopes help deliver 

fragile treatment 

Ishida Europe is demonstrating 

its experience in handling 

extremely fragile food 

products with the installation 

of a special ‘Gentle Slope’ 

CCW multihead weigher at one of 

the Balkans largest confectionery 

companies. Evropa produces 

chocolate products such as 

biscuits, wafers and candies with 

over 10,000 tonnes per year going 

through the factory. 

Evropa was seeking an 

automated solution for the packing 

of its wafer and biscuit brands, 

Jadran and Berta, which would 

reduce the high costs, slow speeds 

and excessive giveaway of the 

existing manual operation while 

at the same time avoiding chipping 

or product breakage. 

The process of hand weighing 

and sealing in bags had been 

extremely labour intensive, 

involving 30 personnel to pack 

about 27 bags a minute. 

Now, with the installation of 

the Ishida CCW-RS Gentle Slope 

multihead weigher linked to an 

Ilapak bagmaker, the company is 

achieving 30 bags a minute with 

just five people. 

Equally important, giveaway has 

been reduced from 5% to 0.7%. 

As a result, payback on the 

machine was achieved within 

18 months. The improvement 

in pack quality also enabled 

Evropa to export its products 

throughout the EU, meeting the 

high standards of retailers. 

The Ishida Gentle Slope design 

has a number of important 

characteristics that are critical for 

the delicate task of packing fragile 

food products. Key features are 

specially-designed hoppers and 

a ring shutter, which is placed 

between the weigh hoppers and the 

timing hopper. 

Also, the reduced angles of the 

hoppers enable the products to 

slide rather than fall through the 

weigher into the bagmaker.

it passes through the weigher, 

breakages have been reduced 

significantly.

and supervised the entire project as 

well as providing ongoing support

any breakages are reduced 

for Evropa in terms of service and 

training. In addition, CD System 

devised a further gentle handling 

solution to the installation by 

placing the bagmaker at an angle 

underneath the weigher. In this 

way, product also slides rather than 

falls into the bagmaker. 

The Ishida weigher has the 

flexibility to handle different pack 

weights of 125g, 150g and 200g 

with changeovers carried out by 

the touch of a button on the remote 

control unit. As a result, the only 

machine adjustment required is 

to the forming shoulder on the 

bagmaker, allowing changeovers 

to take place in just ten minutes.

Express Packaging is an award-winning 

contract packaging company in the 

US that provides tailored primary and 

secondary packaging solutions for a 

variety of brands including Nestlé, Kraft 

and Hershey. 

Specialising in a variety of pack types 

that include pouches, cartons, shrink 

wraps and label printing, the company is 

capable of running 10-20 food packaging 

lines per shift and has more than 60

across its four plants. Because of the large 

quantity of orders processed on a daily 

basis, the company required a coding

With more than 50 flavours of jelly 

bean and over 100 gourmet candies, 

the company has integrated the software 

into its existing equipment from Videojet 

to ease the process of coding variable 

data on both primary and outer case 

packaging while also reducing lead times 

and inventory costs. The equipment 

includes thermal transfer overprinters, 

large character marking systems and 

continuous ink jet printers. 

Implemented across its facilities in 

the US and in Thailand, the software 

helps to mitigate coding inaccuracies 

by significantly reducing the chance 

of human error in the message set up 

process, says Videojet. 

“It is critical that we are able to network 

the printers so we

Mettler Toledo believes vision inspection plays a 

vital role in meeting growing legislative demands 

The European Union (EU) 

Directive 1169/2011 introduced 

in December last year requires 

manufacturers in the 

confectionery sector and across 

the food industry to upgrade the labelling 

on their product packaging to incorporate 

a range of new ingredient as well as 

allergen information. 

STRICT REQUIREMENTS 

These new regulations feature strict 

requirements for the printing of 

information about every ingredient by 

quantity, energy content, caffeine content, 

and allergenic properties, which must all 

be displayed in a clear, legible and above 

all easy to understand manner. 

Meanwhile, the newly updated British 

Retail Consortium (BRC) Global Standard 

Version 7, launched this January, also 

contains new guidance for food product 

packaging and labelling. It requires

manufacturers to list all raw materials, 

processing aids and new product 

development ingredients on their product 

labels. These stipulations, and the 

provisions of EU 1169/2011, have been 

incorporated with the aim of optimising 

the safety and wellbeing of consumers. 

In addition, of course, manufacturers 

in the confectionery sector must also 

ensure their products include information 

on expiration date, as well as barcodes 

and LOT numbers for easy traceability in 

the event of a product recall. 

This is why Neil Giles, marketing 

communications manager at Mettler 

Toledo Product Inspection Division 

believes confectionery manufacturers 

are searching for vision inspection 

technologies, such as those provided 

by Mettler-Toledo CI Vision. “Solutions 

capable of inspecting labels for accurate 

and comprehensive product information, 

label legibility and even correct label

The globalisation of the confectionery 

market has led to a surge in the cost of 

raw ingredients, which is putting pressure 

on confectioners not only to produce 

confectionery at the same retail price as 

before, but also to enhance the efficiency 

and productivity of their manufacturing 

processes to cut operating costs and 

protect profit margins, says Giles. 

“We have therefore developed CIVCore 

proprietary software which allows 

multiple forms of vision inspection, 

such as label inspection, seal integrity 

checks, and issues with the quality 

of the packaging, to be performed 

simultaneously,” he says. 

This allows manufacturers to ensure 

regulatory compliance and to uphold 

product quality while also boosting 

throughput rates and productivity.

to Lucozade 

Lucozade Energy is using 

Domino’s D320i scribing lasers to 

produce permanent unique codes 

directly onto its bottles as part of 

the ‘YES Project’, an interactive 

cross media promotional campaign.

Central to the success of this 

operation was that the application 

of these codes would cause no 

interruption to production output 

at its bottling plant in Coleford, 

Gloucestershire. Following a 

series of consultations, four 

Domino D320i scribing lasers and 

DPX 1000 extraction systems 

were installed onto the outfeed 

conveyor of the bottling lines. 

These lasers are connected to 

a networked software solution 

that automatically downloads 

the codes to each laser from a 

centralised server. The lasers then 

etch the permanent codes directly 

onto the bottles at speeds of up 

to 50,000 bottles an hour, before 

they receive their outer sleeves. 

The compact nature of the 

lasers allowed for easy integration 

into the bottling production line 

while its flexibility enables it to 

produce high quality text as well 

as graphics and 2D Datamatrix 

codes in any orientation.

concept for its B5090 

mixing and dispensing 

machine, the aim was to 

create a more compact design

the safety functions for the 

ACOPOSmulti servo drive 

family. In addition to two 

new functions – remanent 

safe position (RSP) and 

safely limited acceleration 

(SLA) – this update also 

introduces machine 

options for Safemotion 

parameters and improves 

both system availability and 

user-friendliness. 

In order to obtain a safe 

absolute multi-turn position, 

homing used to be necessary 

each time an axis was 

restarted. In some situations, 

this can require considerable 

effort, especially for complex 

multi-axis systems. Today 

however, the RSP function 

allows Saferobotics SLS, SLP 

and SLO functions to be used 

without homing after every 

power-on cycle. 

Meanwhile, the SLA function 

monitors the acceleration 

or deceleration of an axis. 

If the limit being monitored 

is exceeded, the Safemotion 

module goes into an 

acknowledgeable error state. 

B&R has added new safety functions to its ACOPOSmulti servo drives

function for coupled axes, for 

example, makes it possible 

to significantly reduce the 

maximum remaining distance

Changes to ISO 13849-1 have been published as a ‘Final Draft Amendment’, meaning that there

To help clarify the 

functional safety 

requirements, the ISO 

is making some revisions to 

ISO 13849-1. These changes 

have been published as a 

‘Final Draft Amendment’, 

meaning that there will be no 

further editorial or technical 

changes, with the publication 

of the amended standard 

following within a few months. 

Meanwhile, EN 62061 has been 

updated to include references 

to other related standards 

which have changed, with 

no technical changes to the 

standard itself made. 

Within the updated ISO 

13849-1, Table 1 is to be 

removed, and replaced by 

a reference to the technical 

reports published in 2010 for 

guidance on the choice of 

which standard to adopt. 

SOME CONSISTENCY 

Previously the expression 

“average probability of 

a dangerous failure per 

hour” had been used in full 

throughout the standard. 

Now, the abbreviation PFHD 

is also used, delivering some 

consistency between EN ISO 

13849-1 and other functional 

safety standards. Likewise, 

the term “subsystem” is now 

included as an alternative 

term for Safety Related Parts 

of Control Systems (SRP/CS). 

Summing up the PFHD of each 

SRP/CS in series alignment 

to establish the PFHD of the 

function is also made clear. 

For Category 4 

architectures, the 100 years 

Mean Time To Dangerous 

Failure (MTTFd) capping 

can be increased to 2,500 

years. This is to overcome the 

limitations imposed on the 

calculated PFHD that results 

in an artificial limit to the 

number of subsystems in a 

series alignment. Annex K has 

also been expanded to take 

account of this. 

AN ALTERNATIVE 

PROVISION IS ADDED 

The current ‘assumption’, that 

for Category 2 architecture the 

demand rate should be ≤1/100 

test rate, now has the added 

alternative provision that 

Category 2 can also be claimed 

if testing occurs immediately 

upon demand of the safety 

function, and safety times and 

distances are also satisfied. 

There is clear guidance 

given that where nonelectrical 

components are 

used in the output part of the 

SRP/CS, the use of specified 

categories is to be considered. 

For example for Performance 

Level d (PLd) a Category 3 

architecture is required, 

while for PLe a Category 4 is 

specified. 

For PLd with Category 2 

architectures it is now a 

normative requirement for the 

Output of Test Equipment to 

initiate a safe state. 

There is also clarification 

that the use of the Risk Graph 

is not mandatory, and that 

other methods to establish the 

performance level required 

(PLr) of the safety functions 

can be used instead. 

The guidance on selecting 

some of the parameters is 

expanded, and it is made 

clear that the selection of P1 

or P2 should consider both the 

possibility to avoid and the 

probability of occurrence of 

the hazardous event. 

Some of the wording in 

parts of Annex C has been 

changed so that it is clear that 

the information in this Annex 

is more relevant to SRP/CS 

To make EN ISO 13849-1 work 

for them, machine builders should 

concentrate on functional safety 

manufacturers than to endusers 

of SRP/CS subsystems. 

Finally, Annex I ‘Examples’ 

has been completely revised 

with example A (single 

channel) having a PLr of PLc, 

and example B (dual channel) 

having a PLr of PLd. More 

detail is now also given to the 

reliability data used in the 

examples to make them more 

in keeping with actual ‘real 

world’ applications. 

PAY MORE ATTENTION 

To make EN ISO 13849-1 work 

for them, machine builders 

need to pay more attention 

to the concept of functional 

safety, identify the individual 

safety functions of a machine, 

and then assign performance 

requirements against each 

of these to ensure that they 

comply. While breaking each 

function into further sub 

systems is a detailed and time 

consuming process, it can 

help with the calculations 

and also help to ensure that 

nothing is missed. 

CALCULATIONS ARE 

NOT ALWAYS SIMPLE 

Performance data is available 

from most of the safety 

product manufacturers 

which can be used for the 

calculations. However, even 

when the relevant data 

is available, it would be 

misleading to pretend that 

carrying out the calculations 

required by EN ISO 13849-1 

is a straightforward task. 

To make things a little easier, 

several software packages 

have been produced that 

guide users through the 

entire process. 

In spite of the availability 

of software support, ensuring 

compliance with EN ISO 

13849-1 is still going to be 

a task which few system 

integrators or machine 

builders will want to 

undertake for themselves, 

or have the resources 

available to do so.
