facilities worldwide. The Limana factory, more than<br />

45,000 sq. m (484,376 sq. ft.) in size, has a sheet metal<br />

department <str<strong>on</strong>g>that</str<strong>on</strong>g> works three shifts, while <str<strong>on</strong>g>the</str<strong>on</strong>g> assembly<br />

line works mostly two shifts.<br />

Costan <str<strong>on</strong>g>is</str<strong>on</strong>g> no stranger to automati<strong>on</strong> of its metal<br />

fabricating activities. The company purchased two<br />

Shear Genius punch/shear combinati<strong>on</strong> <str<strong>on</strong>g>machine</str<strong>on</strong>g>s and<br />

a Night Train FMS from Finn-<str<strong>on</strong>g>Power</str<strong>on</strong>g> in 1999. The<br />

storage system has 200 storage cassettes for steel sheet<br />

and <str<strong>on</strong>g>is</str<strong>on</strong>g> 50 m (164.04 feet) l<strong>on</strong>g. Two operators work <str<strong>on</strong>g>the</str<strong>on</strong>g><br />

line during <str<strong>on</strong>g>the</str<strong>on</strong>g> first and sec<strong>on</strong>d shift, and <strong>on</strong>e pers<strong>on</strong><br />

attends <str<strong>on</strong>g>the</str<strong>on</strong>g> system at night.<br />

Giandomenico Pinotti, who <str<strong>on</strong>g>is</str<strong>on</strong>g> resp<strong>on</strong>sible for<br />

Costan’s sheet metal producti<strong>on</strong>, said <str<strong>on</strong>g>the</str<strong>on</strong>g> line has<br />

worked well for <str<strong>on</strong>g>the</str<strong>on</strong>g>m over <str<strong>on</strong>g>the</str<strong>on</strong>g> years, but it did not<br />

meet all of <str<strong>on</strong>g>the</str<strong>on</strong>g>ir needs. Business has grown in recent<br />

years, and <str<strong>on</strong>g>the</str<strong>on</strong>g> busy seas<strong>on</strong>, which used to be from May to<br />

November, <str<strong>on</strong>g>is</str<strong>on</strong>g> now beginning so<strong>on</strong>er and so<strong>on</strong>er. Pinotti said<br />

<str<strong>on</strong>g>the</str<strong>on</strong>g> factory has been hopping since January, and it has<br />

remained <str<strong>on</strong>g>that</str<strong>on</strong>g> way even into <str<strong>on</strong>g>the</str<strong>on</strong>g> summer.<br />

To help <str<strong>on</strong>g>the</str<strong>on</strong>g>m with <str<strong>on</strong>g>the</str<strong>on</strong>g> fabricating activity, Costan has a<br />

new 60 m (196.85-ft.) l<strong>on</strong>g Night Train with 250 cassette<br />

storage slots. It <str<strong>on</strong>g>is</str<strong>on</strong>g> c<strong>on</strong>nected to two new Shear Brilliance<br />

punch/shear combinati<strong>on</strong> <str<strong>on</strong>g>machine</str<strong>on</strong>g>s and an Express Bender<br />

panel bender. In <str<strong>on</strong>g>the</str<strong>on</strong>g> storage system, 150 slots are dedicated<br />

to semipunched or fin<str<strong>on</strong>g>is</str<strong>on</strong>g>hed comp<strong>on</strong>ents and 100 slots to raw<br />

material.<br />

The Express Bender panel bender can handle large steel blanks <str<strong>on</strong>g>that</str<strong>on</strong>g> might<br />

pose an awkward material handling dilemma if d<strong>on</strong>e <strong>on</strong> a press brake.<br />

Eight people work <str<strong>on</strong>g>the</str<strong>on</strong>g> new line over three shifts: two <strong>on</strong><br />

<str<strong>on</strong>g>the</str<strong>on</strong>g> punch/shear equipment and <strong>on</strong>e <strong>on</strong> <str<strong>on</strong>g>the</str<strong>on</strong>g> panel bender <strong>on</strong><br />

<str<strong>on</strong>g>the</str<strong>on</strong>g> first and sec<strong>on</strong>d shifts and <strong>on</strong>e <strong>on</strong> <str<strong>on</strong>g>the</str<strong>on</strong>g> punch/shear<br />

equipment and <strong>on</strong>e <strong>on</strong> <str<strong>on</strong>g>the</str<strong>on</strong>g> panel bender <strong>on</strong> <str<strong>on</strong>g>the</str<strong>on</strong>g> third shift.<br />

The older punching/shearing line calls for two operators <strong>on</strong><br />

<str<strong>on</strong>g>the</str<strong>on</strong>g> first two shifts and <str<strong>on</strong>g><strong>on</strong>ly</str<strong>on</strong>g> <strong>on</strong>e <strong>on</strong> <str<strong>on</strong>g>the</str<strong>on</strong>g> third shift.<br />

Costan’s products need a lot of bends. Pinotti estimated<br />

<str<strong>on</strong>g>that</str<strong>on</strong>g> Costan produces at least 7,000 different comp<strong>on</strong>ents,<br />

most fabricated 1-mm-thick (0.04-in.) sheet metal <str<strong>on</strong>g>that</str<strong>on</strong>g> need<br />

to be bent in some way.<br />

Pinotti added <str<strong>on</strong>g>that</str<strong>on</strong>g> all bending activity <str<strong>on</strong>g>is</str<strong>on</strong>g> d<strong>on</strong>e <strong>on</strong> a justin-time<br />

bas<str<strong>on</strong>g>is</str<strong>on</strong>g>. No storage of bent comp<strong>on</strong>ents <str<strong>on</strong>g>is</str<strong>on</strong>g> required.<br />

The Express Bender fits <str<strong>on</strong>g>that</str<strong>on</strong>g> manufacturing approach<br />

because programs can be initiated in less than a minute. The<br />

panel bender also <str<strong>on</strong>g>is</str<strong>on</strong>g> adept at handling l<strong>on</strong>g sheets of<br />

aluminum, stainless, and cold-rolled steel sheet <str<strong>on</strong>g>that</str<strong>on</strong>g> might<br />

prove difficult for a press brake operator to bend.<br />

Some of <str<strong>on</strong>g>the</str<strong>on</strong>g> older, stand-al<strong>on</strong>e press brakes are being<br />

moved closer to <str<strong>on</strong>g>the</str<strong>on</strong>g> automated storage system and panel bender. The goal <str<strong>on</strong>g>is</str<strong>on</strong>g> to keep<br />

material handling to a minimum in <str<strong>on</strong>g>the</str<strong>on</strong>g> just-in-time envir<strong>on</strong>ment, Pinotti said.<br />

Despite <str<strong>on</strong>g>the</str<strong>on</strong>g> presence of four punch/shear <str<strong>on</strong>g>machine</str<strong>on</strong>g>s, <str<strong>on</strong>g>the</str<strong>on</strong>g> Costan facility still keeps<br />

its five stand-al<strong>on</strong>e punching <str<strong>on</strong>g>machine</str<strong>on</strong>g>s. The volume <str<strong>on</strong>g>is</str<strong>on</strong>g> large enough to warrant running<br />

<str<strong>on</strong>g>the</str<strong>on</strong>g> older <str<strong>on</strong>g>machine</str<strong>on</strong>g>s. To keep throughput high, each of <str<strong>on</strong>g>the</str<strong>on</strong>g> older punching <str<strong>on</strong>g>machine</str<strong>on</strong>g>s has<br />

dedicated tooling and <str<strong>on</strong>g>is</str<strong>on</strong>g> used for <str<strong>on</strong>g>the</str<strong>on</strong>g> same type of jobs repeatedly. The low-volume,<br />

high-mix fabricating activity <str<strong>on</strong>g>is</str<strong>on</strong>g> left to <str<strong>on</strong>g>the</str<strong>on</strong>g> punch/shear combos attached to <str<strong>on</strong>g>the</str<strong>on</strong>g> Night<br />

Train.<br />

Pinotti admitted <str<strong>on</strong>g>that</str<strong>on</strong>g> Costan was still in a learning curve with its newest<br />

punch/shear/bending line. He hoped to be able to eliminate an entire shift from <str<strong>on</strong>g>the</str<strong>on</strong>g><br />

manual punching cell when <str<strong>on</strong>g>the</str<strong>on</strong>g> line <str<strong>on</strong>g>is</str<strong>on</strong>g> finally up and running seven days a week.<br />

Less<strong>on</strong>s Learned<br />

What can North American metal fabricators take away from <str<strong>on</strong>g>the</str<strong>on</strong>g>se three quick<br />

glimpses into European fabricating operati<strong>on</strong>s?<br />

To be competitive with <str<strong>on</strong>g>the</str<strong>on</strong>g> rest of <str<strong>on</strong>g>the</str<strong>on</strong>g> world, <str<strong>on</strong>g>the</str<strong>on</strong>g>se companies have d<strong>on</strong>e what<br />

<str<strong>on</strong>g>the</str<strong>on</strong>g>y can to minimize labor related to material movement and storage.<br />

These companies are involved in specialty markets <str<strong>on</strong>g>that</str<strong>on</strong>g> call for plenty of<br />

engineering input. The products <str<strong>on</strong>g>the</str<strong>on</strong>g>y are manufacturing or <str<strong>on</strong>g>the</str<strong>on</strong>g> parts <str<strong>on</strong>g>the</str<strong>on</strong>g>y are<br />

fabricating are c<strong>on</strong>stantly tweaked or redesigned. It pays to be resp<strong>on</strong>sive and, in<br />

many instances, close to customers – whe<str<strong>on</strong>g>the</str<strong>on</strong>g>r in-house or in-country.<br />

These companies bought equipment <str<strong>on</strong>g>that</str<strong>on</strong>g> solved a problem for <str<strong>on</strong>g>the</str<strong>on</strong>g>m. Flexibility<br />

was a priority over speed or power.<br />

Your grandmo<str<strong>on</strong>g>the</str<strong>on</strong>g>r will never be able to make gnocchi like <str<strong>on</strong>g>the</str<strong>on</strong>g>y do in Parma,<br />

Italy.<br />

That’s advice even independent thinkers will be hard-pressed to ignore.<br />
