To attach equipment, such as instruments or sensors, inserts must be installed in the panels with potting compound — more than 25,000 inserts are used in a typical communications satellite. RUAG Space (Zurich, Switzerland) has now automated that previously manual process. Its patent pending insert design has enabled development of an Automated Potting Machine (APM) that cuts the honeycomb-cored panels to shape, drills holes for the inserts, applies specially formulated adhesive to the inserts and places them into position. The APM and insert design require less potting compound per insert, reducing overall launch mass. Each kilogram carried into space costs thousands of dollars, with six-figure sums common. Production time is significantly reduced as the APM consolidates into one automated process what were previously multiple steps performed on different machines involving significant manual labor. The system reportedly reduces lead time by at least one month, with each month saved valued at roughly US$1.3 million. RUAG’s innovations also increase flexibility — customers can modify insert patterns late in the development process — and increase quality by improving insert location accuracy and reducing manual errors. RUAG has demonstrated that its automated process works reliably in industrial applications and envisions panel manufacturing in weeks vs. months, with the ultimate goal of a web-based system for receiving customer orders, guided by RUAG standards, into its fully automated systems. 12 SEPTEMBER 2015 CompositesWorld
