7. Using the same sheet material (or thinner material if convenient), cut two 70 mm x 37 mm strips, and<br />

epoxy them one on each side of the three battery boxes. The battery boxes need <strong>to</strong> have the batteries<br />

inserted and the connec<strong>to</strong>rs attached <strong>to</strong> them <strong>to</strong> ensure that the spacing is right. These dividers connect<br />

<strong>to</strong> the solar panel backing sheet, leaving a gap on the near side as wires have <strong>to</strong> run from left <strong>to</strong> right past<br />

those dividers. The result should be like this:<br />

It is important that the batteries are secured so they cannot move at all. As shown above, they can still<br />

swivel through an angle due <strong>to</strong> the gap created by the battery connecting clips. To prevent this, three<br />

strips of timber or other suitable material should be attached very firmly <strong>to</strong> the base <strong>to</strong> hold the batteries<br />

rigidly in place, as shown below.<br />

8. Next, cut a strip of your 6 mm. thick sheet, 65 mm wide and slightly less than the gap between your two<br />

dividers. This strip is <strong>to</strong> hold the batteries securely in place and still allow room for wires <strong>to</strong> be run past the<br />

batteries. The strip will not be attached <strong>to</strong> the solar panel sheet although it will be positioned very close <strong>to</strong><br />

it. Check that it fits in place. The gap will be on the near side <strong>to</strong> make the final wiring easier:<br />

9. The next step is <strong>to</strong> cut the <strong>to</strong>p strip which will hold the lamp, switches and variable resis<strong>to</strong>r. While the<br />

lamp fitting is quite light, the length of the arm is so very much greater than the diameter of the screw<br />

thread which attaches it <strong>to</strong> the <strong>to</strong>p plate that any load applied <strong>to</strong> the lamp arm when adjusting its position,<br />

generates many times that stress in the area of locking nut holding it in place. Because of that stress in<br />

such a small area, it is suggested that the <strong>to</strong>p plate be particularly strong. A strip of laminate flooring<br />

material is very <strong>to</strong>ugh and being only 7 mm thick, it is not difficult <strong>to</strong> work with, so cut a strip <strong>to</strong> run across<br />

between the two end pieces like this:<br />

The objective here is <strong>to</strong> enclose the batteries so that they cannot move, nor can any individual AA cell<br />

move out of position. The laminate flooring strip will be used face down as the underside is normally a<br />

conservative and attractive matt finish which is particularly suited <strong>to</strong> this project.<br />
