shatter discs seem attractive options <strong>to</strong> many people, but these are useless with hydroxy gas which contains the<br />

ideal proportions of hydrogen fuel and oxygen, which when ignited produce a shock-wave so fast that these<br />

devices do not have time <strong>to</strong> operate. An electrolyser of the size and proportions suggested here contains far <strong>to</strong>o<br />

much hydroxy gas <strong>to</strong> be contained by any kind of metal casing.<br />

Baffle System:<br />

It must be assumed that the high rate of gas production will cause splashing and even with having some four<br />

inches of plate above the surface of the electrolyser, that tiny droplets will be projected upwards above the plates.<br />

It is essential that these droplets are trapped and that any KOH vapour mixed with the hydroxy gas is removed<br />

before the gas is fed <strong>to</strong> the engine.<br />

A set of baffles above the plates can be used <strong>to</strong> intercept any droplets and return them <strong>to</strong> the electrolyte again,<br />

and two bubblers can be used <strong>to</strong> wash any KOH vapour out of the hydroxy gas and protect both the engine and<br />

prevent a serious explosion in the unlikely event of a malfunction of the genera<strong>to</strong>r engine. The baffles can be<br />

made of acrylic and could be like this:<br />

Ideally, the lower end of the lowest baffle plate is grooved so that there is a ridge on the underside of the baffle<br />

located just above each body of electrolyte so that any drips land directly where they should.<br />

The Outer Case:<br />

As this electrolyser design is built up from the separate self-contained components of the plate array, the water<br />

supply pipe pair and the baffle plate array, it is necessary <strong>to</strong> enclose these in an outer case as shown above. It<br />

could easily be thought that this case is of little consequence and so could be constructed from almost any<br />

material, but this is not so as the case has <strong>to</strong> be able <strong>to</strong> withstand prolonged exposure <strong>to</strong> strong KOH electrolyte<br />

and <strong>to</strong> be robust enough not <strong>to</strong> break if an attempt <strong>to</strong> pick it up off the floor.<br />

A construction of this general size will have a substantial weight as it contains some 300 square feet of stainless<br />

steel sheet, plus more than three cubic feet of electrolyte weighing about 248 pounds or 113 Kg. So the plates<br />

and electrolyte will weigh about 1,000 pounds or 460 Kg. and therefore if it is intended that the electrolyser is <strong>to</strong><br />

be picked up and moved, it will be necessary <strong>to</strong> place it on a pallet or use a steel plate under the case with angle<br />

irons at the corners and a central lifting point for a hoist.<br />

Considering these facts, the case should be constructed from acrylic sheet 25 mm thick. Acrylic sheets can be<br />

connected <strong>to</strong>gether with a solvent which the supplier of the acrylic can provide. This does not ‘glue’ the sheets<br />

<strong>to</strong>gether but actually combines them in<strong>to</strong> one integral piece with no join. Surprisingly, this actually calls for a high<br />

degree of precision in cutting the sheets which are <strong>to</strong> be joined <strong>to</strong>gether as the requirement is for a perfect mating<br />

of the two surfaces before the solvent is applied. It might be noted that Ed Holdgate who has high quality<br />

machine <strong>to</strong>ols, years of experience and a high level of personal skill, sub-contracts the jointing of the acrylic<br />

components which go <strong>to</strong> make up a Bob Boyce electrolyser case.<br />

Bubblers:<br />

A fact which is easily overlooked is the sheer volume of gas coming off an electrolyser of this size. It is one thing<br />

<strong>to</strong> calculate the diameter of pipe needed <strong>to</strong> carry the gas flow, but another <strong>to</strong> realise that the same gas flow needs<br />
